貫通部12(図1参照)の内壁面121の面内方向における耐電圧試験には、図5に示されるような試験装置を用いた。図5に示される試験装置は、互いに平行に配置された二本の銅線51に、測定器53を接続したものである。銅線51として直径0.3mmのものを用い、銅線51間の距離は5mmとした。測定器53として、菊水電子工業製の絶縁抵抗試験機TOS7200を用いた。測定は、温度85℃、湿度85%の条件下で1000時間置いた試料55を銅線51に押し付けて行った。貫通部12の内壁面121を銅線51に接触させ、その状態で銅線51間に電圧を1秒間印加して抵抗値を測定した。印加電圧を段階的に増加させ、測定を繰り返した。測定結果を表1及び図6に示す。

表1から理解されるように、ダイシングにより形成された貫通部12の内壁面121(試料No.01〜05)の抵抗値は、測定器53(図5参照)の測定限界値(0.3MΩ)以下であり、耐電圧を測定することができなかった。また、フライス加工による貫通部12の内壁面121(試料No.11〜15)の抵抗値は、表1及び図6から理解されるように、印加電圧10Vにおいて500MΩ以下であり、耐電圧は100Vを下回っていた。一方、打ち抜き加工による貫通部12の内壁面121(試料No.21〜25)の抵抗値は、印加電圧10Vにおいて700MΩを超えており、耐電圧は100Vを上回っていた。このように、打ち抜き加工による貫通部12の内壁面121の抵抗値は、他の加工方法により形成された貫通部12の内壁面121の抵抗値よりも総じて高い。

次に、貫通部12の形成方法の違いによる貫通部12の内壁面121の表面粗さの相違について調べた。貫通部12の形成方法として、ダイシング、フライス加工、ドリル加工及び打ち抜き加工を用いた。試料は、耐電圧試験の場合と同様に作成した。本実施の形態における表面粗さは、以下のように定義した。

図8に示されるように、試料80の厚み方向に平行で且つ貫通部12の内壁面121と直交する切断面に対して測定区間を設定する。詳しくは、表層に近い90μm(=30μ×3)の二つの部分を測定対象から外し、残りの部分を測定対象とする。そして、測定対象部分に対して、試料80の厚み方向において夫々が所定の長さを有する複数の測定区間を設定する。より詳しくは、試料80の厚み方向において、各測定区間の長さが30μmとなるように複数の測定区間を設定する。この設定は、互いに隣り合う測定区間が、部分的に重なり合うように行ってもよい。設定された各測定区間において、横方向に最も突出している部分(Max)と最も凹んでいる部分(Min)との間の距離(Max-Min)を測定し、区間値とする。そして、各試料80について測定した全ての区間値の平均値を求める。こうして求めた平均値を、貫通部12の内壁面121の表面粗さと定義した。

ダイシング、フライス加工、ドリル加工及び打ち抜き加工の夫々により貫通部12を形成した試料80について、貫通部12の内壁面121の区間値を測定した結果を表4に示す。表4は、厚み970μm(=1.15mm−90μ×2)の測定対象部分に対して、互いに隣り合う測定区間が部分的に重なり合うように38個の測定区間を設定した結果を示している。また、測定した区間値の度数分布を表5及び図9に示す。さらに、測定した区間値の標準偏差σ及び平均値(表面粗さ)を表6に示す。加えて、抜き打ち加工により貫通部12を形成した厚み0.4mmの試料について測定した区間値、及びその標準偏差σと平均値とを表7に示す。表7は、厚み220μm(=0.4mm−90μ×2)の測定対象部分に対して、互いに隣り合う測定区間が部分的に重なり合うように16個の測定区間を設定した結果を示している。

表4、表5及び図9から理解されるように、打ち抜き加工により形成された貫通部12の区間値は、他の方法により形成された貫通部12の区間値よりも総じて大きい。換言すると、打ち抜き加工により形成された貫通部12の内壁面121の表面は、他の方法により形成された貫通部12の内壁面121の表面よりも粗いといえる。これは、表6に示される結果からも明らかである。即ち、打ち抜き加工による貫通部12の内壁面121の区間値の標準偏差σ及び平均値(表面粗さ)は、他の加工法による貫通部12の内壁面121の区間値の標準偏差σ及び平均値(表面粗さ)よりも、夫々大きい。なお、表7から理解されるように、試料80の厚みが薄い場合も、打ち抜き加工による貫通部12の内壁面121の表面状態は比較的粗いといえる。

上述した耐電圧試験の結果と表面粗さの測定結果から、貫通部12の内壁面121の粗さが粗いほど耐電圧が高いと推測される。そこで、耐電圧試験の対象であった試料のうちフライス加工及び打ち抜き加工により貫通部12を形成した試料(試料No.11〜No.15及び試料No.21〜No.25)についても、内壁面121の表面粗さを測定した。測定した表面粗さと耐電圧との関係を、表8及び図10に示す。

表8及び図10から理解されるように、表面粗さと耐電圧との間には、概ね比例関係が認められる。そして、耐電圧100(V)以上を実現するには、表面粗さが5μm以上あればよいことがわかる。よって、本実施の形態では、貫通部12の形成方法として、打ち抜き加工を採用し、貫通部12の内壁面121の表面粗さが5μm以上となるようにする。換言すると、貫通部12の形成方法として打ち抜き加工を採用することにより、形成される貫通部12の内壁面121の表面粗さを5μmとすることができる。これにより、貫通部12の内壁面121の面内方向の抵抗値(表面抵抗率)を高め、耐電圧を高めることができる。その結果、磁気コア10(図1参照)がコイル(図示せず)と組み合わされたとき、コイルが貫通部12の内壁面121を介して短絡することを防止することができる。
