骨材粒子3は、粒子本体を含む。典型的には、粒子本体は、一種類の物質から構成される。粒子本体は、例えば、炭化珪素(SiC)の粒子である。当該粒子本体を構成する物質は、炭化珪素以外に、窒化珪素(Si3N4)、窒化アルミニウム(AlN)、炭化チタン(TiC)、窒化チタン(TiN)、ムライト(Al6Si2O13)、アルミナ(Al2O3)、アルミニウムチタネート(Al2TiO5)、マグネシウムチタネート(MgTi2O5)、または、ジルコン等であってもよい。本実施の形態では、骨材粒子3の粒子本体は、ジルコン以外の物質により形成される。例えば、骨材粒子3の粒子本体は、多孔質材料2を構成する物質において、最も量が多い物質の粒子である。粒子本体に非酸化物を用いた場合、骨材粒子3は、粒子本体の表面または周囲に設けられる酸化膜を含んでもよい。好ましくは、各骨材粒子3は、粒子本体から構成される、または、粒子本体および酸化膜から構成される。ここで酸化膜とは、非酸化物を粒子本体に用いた際、酸化性雰囲気における熱処理を経て形成された、粒子本体表面の酸化物層を示す。骨材粒子3の粒子本体をSiC粒子またはSi3N4粒子とした場合、骨材粒子3は、上記酸化膜を含むことが好ましい。さらに、酸化膜としてはクリストバライト相を含有することが好ましく、SiO2を含有することが好ましい。粒子本体の周囲に酸化膜が設けられることにより、例えば、多孔質材料2を自動車排ガス浄化触媒担体として用いた場合、優れた耐酸化性が得られる。骨材粒子3および結合材4の合計質量に占める骨材粒子3の質量の比率は、50質量%以上である。換言すると、骨材粒子3および結合材4の合計質量に占める結合材4の質量の比率は、50質量%以下である。

ハニカム構造体1に用いられる多孔質材料2では、高い気孔率(ここでは、開気孔率)、および、高い機械的強度が求められる。多孔質材料2において高気孔率を容易に実現するには、骨材粒子3の平均粒径は、5μm以上であることが好ましく、10μm以上であることがより好ましい。多孔質材料2において過度に大きい細孔21が多く存在することを避けるには、骨材粒子3の平均粒径は、100μm以下であることが好ましく、40μm以下であることがより好ましい。典型的には、骨材粒子3の平均粒径は、結合材4におけるジルコン粒子42の平均粒径よりも大きい。骨材粒子3の平均粒径は、例えば、ジルコン粒子42の平均粒径の1.5倍以上であり、40倍以下である。平均粒径はレーザー回折法で測定可能である(以下同様)。

結合材4では、コージェライト41中に、ジルコン粒子42が含まれる。ジルコン粒子42は、コージェライト41中において分散した状態で存在する。ジルコン粒子42とコージェライト41とは互いに結合する。典型的には、各ジルコン粒子42は、その周囲がコージェライト41に囲まれた状態で存在している。例えば、結合材4においてき裂が生じた場合には、ジルコン粒子42によりき裂の進行が妨げられる。これにより、多孔質材料2の機械的強度が向上する。ジルコン粒子42は、多孔質材料2の機械的強度を向上する強化粒子として捉えることも可能である。また、ジルコン粒子42の熱膨張係数は、コージェライト41の熱膨張係数に近似する。これにより、温度変化によるコージェライト41とジルコン粒子42との界面におけるき裂の発生が抑制される。き裂の進行およびき裂の発生の抑制により、多孔質材料2では、耐熱衝撃性も向上する。

また、ジルコン粒子42の長径が、1.0μm以上であることが好ましい。ここで、ジルコン粒子42の長径は、多孔質材料2の任意の断面におけるジルコン粒子42の最大長さの平均値であり、ジルコン粒子42のサイズの指標と捉えられる。ジルコン粒子42の長径が、1.0μm以上であることにより、多孔質材料2の機械的強度をより確実に向上することができる。多孔質材料2の機械的強度をさらに向上するには、ジルコン粒子42の長径が、2.0μm以上であることが好ましく、2.5μm以上であることがより好ましい。ジルコン粒子42の長径は、10.0μm以下であることが好ましく、6.0μm以下であることがより好ましい。ジルコン粒子42の長径が、10.0μmより大きくなると粗大欠陥となり強度が低下する可能性がある。ジルコン粒子42の長径の測定では、例えば、鏡面研磨した多孔質材料2の断面が、走査型電子顕微鏡(SEM)により6000倍の倍率で撮影される。そして、得られた写真において各ジルコン粒子42の最大長さが求められ、複数のジルコン粒子42における最大長さの平均値(または中央値)がジルコン粒子42の長径として取得される。

多孔質材料2では、ナトリウム(Na)が不純物等として含まれる場合に、多孔質材料2の全体の質量に占めるナトリウムの質量の比率が、0.1質量%未満(0質量%以上)であることが好ましい。後述するように、焼成によりジルコニア成分からジルコンが生成されるが、ナトリウム量を0.1質量%以上とすると、ジルコニウム成分を含む結合材成分の融点が低下し、非晶質層を形成しやすい。そのため焼成中に結晶質であるジルコンを生成しにくくなることがある。ナトリウム量を0.1質量%未満とすることで、結合材成分の融点を適切に保つことができ、結晶質であるジルコンを容易に生成することができる。また、ナトリウム量を0.1質量%未満とすることにより、多孔質材料2(ハニカム構造体1)にSCR触媒を担持して使用する場合に、高温でのエージングによるNOx浄化性能の低下を抑制することができる。ナトリウムの含有量は、例えば、ICP(Inductively Coupled Plasma)−AES(発光分光分析)法で測定可能である。

多孔質材料2の気孔率は、例えば40%以上であり、これにより、DPFとして用いられるハニカム構造体1において圧力損失が過度に高くなることが抑制される。既述のように、本明細書における気孔率は開気孔率である。圧力損失をさらに低減するには、気孔率が50%以上であることが好ましく、55%以上であることがより好ましい。また、気孔率は、例えば80%以下であり、これによりハニカム構造体1においてある程度の機械的強度が確保される。機械的強度をさらに高くするには、気孔率が70%以下であることが好ましく、65%以下であることがより好ましい。開気孔率は、例えば、純水を媒体としてアルキメデス法により測定可能である。なお、気孔率は、例えば、多孔質材料を製造する際に用いる造孔材の量や、焼結助剤の量、焼成雰囲気等により調整することができる。また、気孔率は、骨材粒子3と結合材4との比率によっても調整することができる。

骨材粒子における酸化膜(SiO2膜)の観察方法としては、樹脂にて包含した多孔質材料をダイヤモンドスラリー等を用いて鏡面研磨したものを観察試料とし、この断面研磨面を1500倍の倍率でSiCの周囲の酸化膜を観察した。表2では、上記観察条件で酸化膜が確認できたものを「有」として示し、確認できなかったものを「無」として示している。酸化処理を行った実施例1〜8、並びに、比較例1〜3の多孔質材料では、酸化膜が確認され、かつ、クリストバライトが検出されたのに対し、酸化処理を行わなかった実施例9および比較例4の多孔質材料では、酸化膜が確認されず、クリストバライトも検出されなかった。したがって、酸化膜はクリストバライトであるといえる。Na含有量の定量では、ICP(Inductively Coupled Plasma)−AES(発光分光分析)法によって、多孔質材料に含まれるNa含有量(多孔質材料の全体に対する質量比率)を分析した。実施例1〜9、並びに、比較例1〜4の全ての多孔質材料において、Na含有量が0.1質量%未満であった。 As an observation method of an oxide film (SiO 2 film) in aggregate particles, a porous material contained in a resin is mirror-polished using diamond slurry or the like as an observation sample, and this cross-section polished surface is multiplied by 1500 times. In quantification of Na content, Na content (mass ratio with respect to the whole porous material) contained in the porous material was analyzed by ICP (Inductively Coupled Plasma) -AES (Emission Spectroscopy) method. In all the porous materials of Examples 1 to 9 and Comparative Examples 1 to 4, the Na content was less than 0.1% by mass.
表2より、実施例1〜9の多孔質材料、および、比較例1〜4の多孔質材料では、いずれも開気孔率が50%以上であり、高い気孔率が得られている。また、結合材中にジルコン粒子を含む実施例1〜9の多孔質材料では、結合材中にジルコン粒子を含まない比較例1〜4の多孔質材料よりも曲げ強度が高いことが判る。実施例1〜9の多孔質材料では、多孔質材料における結合材の比率が、いずれも8質量%以上である。図7は、実施例1〜7の多孔質材料における結合材の比率と、曲げ強度との関係を示す図である。図7から、多孔質材料における結合材の比率が大きくなるに従って、曲げ強度が高くなることが判る。なお、図7では、ジルコン粒子の長径が2.0μm未満である実施例8、9は省いている(後述の図8において同様)。 From Table 2, in the porous material of Examples 1-9 and the porous material of Comparative Examples 1-4, all have an open porosity of 50% or more, and a high porosity is obtained. 図9は、実施例1〜9の多孔質材料のジルコン粒子の長径と、曲げ強度との関係を示す図である。図9から、ジルコン粒子の長径が大きくなるに従って、曲げ強度が高くなることが判る。ここでは、ジルコン粒子の長径が2.0μm以上であることにより、多孔質材料において十分な曲げ強度(12.0MPa以上)が得られている。表1および表2から、焼成温度を1430℃以上とすることにより、ジルコン粒子の長径が2.0μm以上となる多孔質材料が得られやすくなるといえる。ジルコン粒子の長径が2.5μm以上であることにより、多孔質材料の曲げ強度がさらに向上し、ジルコン粒子の長径が3.0μm以上であることにより、多孔質材料の曲げ強度がより一層向上する。 FIG. 9 is a diagram showing the relationship between the major axis of the zircon particles of the porous materials of Examples 1 to 9 and the bending strength.
