Abstract
Description
熱可塑性バインダーは少なくとも1つの熱可塑性ポリウレタンポリマー(A)を含んでなり、
熱可塑性ポリウレタンポリマー(A)は、
(i)少なくとも1つのポリエステルポリオール;
(ii)少なくとも1つのポリイソシアネート;および
(iii)場合により、少なくとも1つのポリエステルポリオール(i)と異なる少なくとも1つのジオール;
の反応生成物を含んでなり、
ポリイソシアネート(ii)のNCO基とポリエステルポリオール(i)および場合により含まれるジオール(iii)のOH基の和とのモル比は1.00:1未満であり、
ポリエステルポリオール(i)は、
(a)40〜180℃の融点(Tm)を有する少なくとも1つの半晶質ポリエステルポリオール;および
(b)少なくとも1つの非晶質ポリエステルポリオール
を含んでなる、組成物に関する。
1)本発明の組成物を含む外型を供給する工程;
2)加圧下および/または減圧下で二成分ポリウレタンマトリックス樹脂を前記型に導入する工程;および
3)140℃まで、好ましくは60〜120℃の温度で前記組成物を硬化させる工程
を含む、本発明の繊維強化複合材料の製造方法に関する。
(a)40〜180℃、好ましくは60〜150℃、より好ましくは70〜120℃の(後に記載するようにDSCにより測定される)融点(Tm)を有する少なくとも1つの半晶質ポリエステルポリオール、および
(b)少なくとも1つの非晶質ポリエステルポリオール
を含んでなる。
(b1)750g/mol未満の数平均分子量(Mn)を有する非晶質ポリエステルポリオール;および
(b2)少なくとも750g/molの数平均分子量(Mn)を有する非晶質ポリエステルポリオール
を含んでなる。
・3000g/mol未満の数平均分子量(Mn)を有する少なくとも1つのポリオール(I);
・少なくとも1つのポリイソシアネート(II);
を含んでなる二成分ポリウレタンマトリックス樹脂の反応によって得られ、ポリオール(I)のOH基とポリイソシアネート(II)のNCO基とのモル比は、2:1〜1:10、好ましくは2:1〜1:5、最も好ましくは2:1〜1:2である。
1)繊維材料および熱可塑性バインダーを含んでなる組成物を含む外型を供給する工程(予備成形物);
2)加圧下および/または減圧下で二成分ポリウレタンマトリックス樹脂を前記型に導入する工程;および
3)140℃まで、好ましくは60〜120℃の温度で前記組成物を硬化させる工程
を含む、繊維強化複合材料の製造方法も提供する。
他に明確な記載のない限り、本発明では以下の測定方法を使用する。
繊維材料および熱可塑性バインダーを含んでなる組成物の調製
予備活性化:
バインダーを溶融し、繊維マット(一方向ガラス繊維「UD Glasgelege、Saertex S15EU920、1012g/m2」)に、即ち縫合が存在する繊維マットの側に10g/m2の重量で噴霧または粉末塗装した。バインダーを固定するために、加熱炉内において90℃で30分間、バインダー含浸繊維マットを調質することにより、予備活性化工程を行った。
その予備活性化の直後、縫合が見える第二繊維マットの側に第一繊維マットのバインダー含浸側が配置されるよう、第一バインダー含浸繊維マット(12cm×12cm)を第二バインダー不含有繊維マット(12cm×12cm)と接触させた。繊維マットに金属板の重しを載せ(2.6kgの荷重)、高温(40℃または60℃)で17時間調質した。室温に冷却した後、2つの繊維マットの接着性を試験した。
その予備活性化の直後、縫合が見える第二繊維マットの側に第一繊維マットのバインダー含浸側が配置されるよう、第一バインダー含浸繊維マット(12cm×12cm)を第二バインダー不含有繊維マット(12cm×12cm)と接触させた。繊維マットに金属板の重しを載せ(2.6kgの荷重)、130℃で30分間調質した(一体化工程)。室温に冷却した後、2つの繊維マットの接着性を試験した。
第二バインダー不含有繊維マットと接触させる前に予備活性化後に室温で14日間保存した第一バインダー含浸繊維マットを用いて、この手順を繰り返した。
室温で14日間保存したバインダー含浸繊維マットに基づく試料と、保存していない予備活性化繊維マットに基づく試料について、一体化工程の後の接着性の差を比較した。接着性の差が小さいほど、保存性/再活性化が優れている。
2つの繊維マット(一方向ガラス繊維「UD Glasgelege、Saertex S15EU920、1012g/m2」)を切断した(繊維方向に対して直角に35cm×繊維方向に対して平行に32cm)。バインダーを溶融し、繊維マットの1つに、即ち縫合が見える繊維マットの側に10g/m2の重量で噴霧または粉末塗装した。このマットを、縫合が見える第二繊維マットの側に第一繊維マットのバインダー含浸側が配置されるよう、第二バインダー不含有繊維マットと接触させた。マットを5片に切断した(繊維方向に対して直角に6cm×繊維方向に対して平行に32cm)。各試験片を曲面型に導入し、140℃で30分間加熱した。室温に冷却した後、剛性を評価するために、DIN EN ISO 527-1(取付物1kN;力変換器:500N;試験速度:10mm/分;速度弾性率:10mm/分)に従って、Zwick Z010 Zwick Materials試験装置を用いて引張弾性率を評価した。
これは、±0.01mgを測定できる微量天秤およびMettler Toledo TA Instruments Q100/Q1000 DSC装置を用いて測定した。DSCは、標準インジウムを用いて較正した。10〜15mgの試料をアルミニウム製DSC皿に秤量し、しっかりと蓋を固定した。使用前、DSCチャンバーの温度を40℃に設定した。試料皿および参照皿(ブランク)をDSCセルチャンバー内に配置した。温度を1分間当たり15℃の冷却速度で−50℃まで低下させた。温度を−50℃で保ち、その後、1分間当たり5℃の加熱速度で150℃に上昇させた。熱流量の変曲点からTgを得、熱流量の吸熱ピークからTmを得た。
ゲル浸透クロマトグラフィー(GPC)を用いて、同じクロマトグラフィー条件下で、分子量および分子量分布について、それぞれの化合物/組成物を分析した。試験試料をN,N−ジメチルアセトアミドに溶解し、調製した各試料溶液を、0.20μmシリンジフィルターで分析バイアルへ濾過した。調製した試料溶液を、80℃で、N,N−ジメチルアセトアミド/LiCl溶離液を含むStyragelカラムおよび屈折率検出器を用いたGPC分離技術を用いて、液体クロマトグラフィーにより分析した。試験物質について測定された数平均分子量(Mn)および重量平均分子量(Mw)は、標準ポリスチレンを用いて行った外部較正に基づく。
粘度標準油で較正した、Model 106温度調節器およびThermosel器具を備えたブルックフィールド粘度計モデルRVDV-1+を用いて、溶融粘度を測定した。10〜12gの接着剤を、使い捨てのアルミニウム製粘度計チューブに秤量した。チューブを粘度計にはめ込み、160℃で30分間置いて平衡にさせた。予備加熱したスピンドルNo.27を接着剤に挿入し、160℃で30分間回転させた。測定される粘度範囲に応じて、回転速度を変更した。その後、160℃での初期粘度V1を測定した。

二成分ポリウレタンマトリックス樹脂:
42gのポリオール(I)〔ポリエーテルトリオール;ヒドロキシル価=550mgKOH/g;粘度=1800mPa・s(ブルックフィールド、25℃、スピンドルno.4、20rpm);ヒドロキシル当量=102g、数平均分子量=300g/mol〕および56gのポリイソシアネート(II)〔MDI異性体とオリゴマー/ポリマーMDIとの混合物、NCO含有量32重量%、粘度=43mPa・s(ブルックフィールド、25℃、スピンドルno.3、50rpm)〕を混合し、減圧(50mbar)下、800rpmで1分間、1250UpMで30秒間、最後は150UpMで20秒間撹拌した。
2つの繊維マット(一方向ガラス繊維「UD Glasgelege、Saertex S15EU920、1012g/m2」)を、50cm×50cmの寸法に切断した。バインダーを、繊維マットの1つに、即ち縫合が見える繊維マットの側に10g/m2の重量で適用した。このマットを、縫合が見える第二繊維マットの側に第一繊維マットのバインダー含浸側が配置されるよう、第二バインダー不含有繊維マットと接触させた。マットを130℃で30分間調質した。
予備成形物を型(50cm×50cm×4mm)に導入した。二成分ポリウレタンマトリックス樹脂を、VARTM手法により、Isojet RTM装置を用いて、型に導入した。その後、組成物を100℃で硬化した。
Claims (15)
- 繊維材料および熱可塑性バインダーを含んでなる組成物であって、
熱可塑性バインダーは少なくとも1つの熱可塑性ポリウレタンポリマー(A)を含んでなり、
熱可塑性ポリウレタンポリマー(A)は、
(i)少なくとも1つのポリエステルポリオール;
(ii)少なくとも1つのポリイソシアネート;および
(iii)場合により、少なくとも1つのポリエステルポリオール(i)と異なる少なくとも1つのジオール;
の反応生成物を含んでなり、
ポリイソシアネート(ii)のNCO基とポリエステルポリオール(i)および場合により含まれるジオール(iii)のOH基の和とのモル比は1.00:1未満であり、
ポリエステルポリオール(i)は、
(a)40〜180℃の融点(Tm)を有する少なくとも1つの半晶質ポリエステルポリオール;および
(b)少なくとも1つの非晶質ポリエステルポリオール
を含んでなる、組成物。 - 少なくとも1つの非晶質ポリエステルポリオール(b)は、
(b1)750g/mol未満の数平均分子量(Mn)を有する非晶質ポリエステルポリオール;および
(b2)少なくとも750g/molの数平均分子量(Mn)を有する非晶質ポリエステルポリオール
を含んでなる、請求項1に記載の組成物。 - 少なくとも1つの熱可塑性ポリウレタンポリマー(A)は5,000〜80,000g/molの数平均分子量(Mn)を有する、請求項1または2に記載の組成物。
- 少なくとも1つの熱可塑性ポリウレタンポリマー(A)は、o−フタレートを含んでなる少なくとも1つのポリエステルポリオール(i)を含んでなる、請求項1〜3のいずれかに記載の組成物。
- 熱可塑性バインダー組成物は、少なくとも2つの異なった請求項1〜4のいずれかに記載の熱可塑性ポリウレタンポリマー(A)を含んでなり、
第一熱可塑性ポリウレタンポリマー(A1)は25,000g/mol未満の数平均分子量(Mn)を有し;
第二熱可塑性ポリウレタンポリマー(A2)は少なくとも25,000g/molの数平均分子量(Mn)を有し;
(A1)と(A2)との重量比は好ましくは5:95〜95:5である、請求項1〜4のいずれかに記載の組成物。 - 少なくとも1つのジオール(iii)は少なくとも第一級OH基および第二級OH基を有し、および/または少なくとも1つのジオール(iii)は少なくとも2つの第一級OH基を有する、請求項1〜5のいずれかに記載の組成物。
- 熱可塑性バインダーは、熱可塑性バインダーの総重量に基づいて、50〜99.9重量%の少なくとも1つの熱可塑性ポリウレタン(A);および0.1〜50重量%の添加剤を含んでなる、請求項1〜6のいずれかに記載の組成物。
- 添加剤は、安定剤、接着促進剤、粘着付与剤、充填剤、可塑剤、および少なくとも1つの熱可塑性ポリウレタンコポリマー(A)とは異なる別の熱可塑性ポリマー、またはそれらの組み合わせから選択される、請求項7に記載の組成物。
- 組成物の総重量に基づいて、0.1〜40重量%の熱可塑性バインダー;および60〜99.9重量%の繊維材料を含んでなる、請求項1〜8のいずれかに記載の組成物。
- 繊維材料は、ガラス繊維、合成繊維、炭素繊維、ホウ素繊維、セラミック繊維、金属繊維、天然繊維およびそれらの組み合わせから選択される繊維を含有する、請求項1〜9のいずれかに記載の組成物。
- 繊維材料は、マット、織布、不織布、ノンクリンプファブリック、編物、プリエまたはロービングの形状である、請求項1〜10のいずれかに記載の組成物。
- 請求項1〜11のいずれかに記載の組成物によって強化された硬化熱硬化性ポリウレタンポリマーマトリックスを含んでなる繊維強化複合材料であって、繊維は繊維強化複合材料の総体積に基づいて30体積%より大きい割合で含まれることを特徴とする、繊維強化複合材料。
- 硬化熱硬化性ポリウレタンポリマーマトリックスは、3000g/mol未満の数平均分子量(Mn)を有する少なくとも1つのポリオール(I)および少なくとも1つのポリイソシアネート(II)を含んでなる二成分ポリウレタンマトリックス樹脂の反応によって得られ、ポリオール(I)のOH基とポリイソシアネート(II)のNCO基とのモル比は2:1〜1:10、好ましくは2:1〜1:5、最も好ましくは2:1〜1:2である、請求項12に記載の繊維強化複合材料。
- 1)請求項1〜11のいずれかに記載の組成物を含む外型を供給する工程;
2)加圧下および/または減圧下で二成分ポリウレタンマトリックス樹脂を前記型に導入する工程;および
3)140℃まで、好ましくは60〜120℃の温度で前記組成物を硬化させる工程
を含む、請求項12または13に記載の繊維強化複合材料の製造方法。 - 鉄道車両、自動車車両、航空機、船、宇宙船、モーターバイク、自転車、スポーツ用品、ヘルメット、機能性衣類、靴、橋および建物における構造部材、または風力タービン翼における、請求項1〜11のいずれかに記載の組成物または請求項13または14に記載の繊維強化複合材料の使用。
