次に、本実施形態にかかる複合構造体の製造方法の一例について説明する。ここでは、強化繊維にマトリックス樹脂を含浸させた繊維強化樹脂シートを成形型上に積層した後にバッギングを行い、さらに、オートクレーブ装置を用いて、バッグ内を減圧しながら、バッグ全体を加圧しつつ加熱し、繊維強化樹脂の積層体を硬化させて本体部を形成しつつ、金属部材27あるいは円筒部材28,29を取り付けるロアアーム20の製造方法の例を説明する。

図5に示すように、積層工程では、複数枚のプリプレグ12が積層されて、繊維強化樹脂積層体14が作製される。プリプレグ12は、例えば、成形型40の成形面上に積層される。積層されるプリプレグ12の数は、特に限定されるものではなく、製造する複合構造体の用途等に応じて選択し得るが、例えば、3〜6枚のプリプレグ12を積層することができる。このとき、それぞれのプリプレグ12の連続繊維の配向方向を一方向にそろえて積層し、繊維強化樹脂積層体14が作製されてもよい。これにより、製造されるロアアーム20における、連続繊維の配向方向に沿う特定方向の強度を高めることができる。あるいは、一部又は全部のプリプレグ12の連続繊維の配向方向を異ならせて積層し、繊維強化樹脂積層体14が作製されてもよい。これにより、製造されるロアアーム20の強度に異方性を持たせることができる。

図5に示すように、バッギング工程では、成形型40上に配置された繊維強化樹脂積層体14の上に、例えばゴム製のバッグ31が設置され、バッグ31と成形型40とがクランプされる。成形型40は、例えば、金型であってもよいし、繊維強化樹脂製の成形型であってもよい。バッグ31は、変形可能な材質のバッグであればよく、ゴム製のバッグに限られない。ただし、成形型40及びバッグ31は、いずれも、後工程におけるオートクレーブ装置を用いた加熱処理に耐え得る材料により構成される。かかるバッギングにより、少なくとも成形型40とバッグ31とにより形成される成形空間33が気密状態にされる。

図5に示すように、成形工程では、バッギングされた繊維強化樹脂積層体14がオートクレーブ装置内に投入される。オートクレーブ装置は、釜の内部を高圧状態にしつつ、加熱処理を行う装置である。繊維強化樹脂積層体14がオートクレーブ装置内に投入された後、ポンプ35等により成形空間33内の空気が吸引されて、成形空間33内が真空状態にされる。これにより、繊維強化樹脂積層体14は、プリプレグ12内の空気が脱気されつつ、加圧下で加熱され、硬化させられる。これにより、本体部18を構成する第1の半体18aが成形される。成形空間33内を真空状態にしつつ、加圧下で加熱することにより、成形される第1の半体18aの空洞率を低下させることができ、第1の半体18aの機械的強度を高めることができる。また、成形空間33内が真空状態にされることから、成形型40に接する面の反対面も、比較的きれいな仕上がりになる。

図6に示すように、孔開け工程では、第1の半体18a及び第2の半体18bそれぞれにおける、第2の基部22及び先端部23の孔開け予定部位に対して孔開け加工が行われ、孔部19b,19cが形成される。図6には、第1の半体18aに対して孔部19b,19cを形成した様子が示されている。第2の半体18bについても、同様に孔部19b,19cが形成される。孔開け加工は、ウォータージェット加工、レーザー加工、又は、ドリルやエンドミル等の工具を用いた穿孔加工等を採用することができる。ただし、孔開け加工は、かかる例に限定されない。
