炭素繊維(商品名「パイロフィル炭素繊維トウTR 50S」、三菱レイヨン社製)を一方向に、かつ平面状に引き揃えて目付が78g/m2である繊維シートとする。熱可塑性樹脂(A)として酸変性ポリプロピレン樹脂(商品名「モディックP958V」、三菱化学社製、軟化温度:165℃)を用いた目付が36g/m2のフィルムによって、該繊維シートを両面から挟む。これらをカレンダロールに複数回通して加熱と加圧を行い、樹脂を繊維シートに含浸させ、繊維体積含有率(Vf)が35体積%、厚み120μmのプリプレグを作製する。
次いで、得られたプリプレグ8枚を、炭素繊維の繊維軸方向が平面視で0゜/90゜/0゜/90゜/90゜/0゜/90゜/0゜となるように積層し、熱溶着により一体化して、平面視形状が40mm×200mmの矩形のプリプレグ積層体からなるインサート材を得る。

図1に示すように、下型112における凹部110内に、製造例1で得たインサート材を配置する。該インサート材上の中央部分に、接着樹脂としてシアノアクリレート基を有する商品名「シアノン722」(高圧ガス工業社製)を0.3g配置して材料(X)を形成する。次いで、図2に示すように、赤外線ヒータによって前記材料(X)を210℃に加熱した状態で、上型116の樹脂流路118から接着樹脂上に、熱可塑性樹脂(B)として炭素繊維含有ポリプロピレン樹脂である商品名「パイロフィルペレットPP−C−30A」(三菱レイヨン社製、軟化温度:165℃、炭素繊維含有量:30質量%)を溶融状態で射出して供給する。次いで、図3に示すように、上型116を下型112に向かって移動させて金型100を閉じ、インサート材を賦形しつつ成形する。型締め時の金型100の温度は80℃とする。熱可塑性樹脂(B)の射出から1分後に金型100を開き、成形体を取り出す。成形体における材料(X)由来のインサート材部分と熱可塑性樹脂(B)由来の射出成形部分の界面強度は良好である。
