絶縁フレーム50と、空気極側セパレータ10および燃料極側セパレータ20との間には、それぞれ、外部シール材61a,61bが設けられている。また、燃料極側セパレータ20を構成する薄膜セパレータ22と、単セル30の燃料極33側の面に露出した電解質層31との間には、内部シール材62が設けられている。外部シール材61a,61bおよび内部シール材62は、SOFCユニット1が運転される高温(700〜1000℃)でも、気体の流通を遮断し、気密なシールを維持することができる絶縁性材料よりなっている。そのようなシールを形成でき、かつペースト状で塗布することができるシール材として、ガラスシールやセラミックシール等、公知のガスシールを用いることができる。
本SOFCユニット1を組み上げる際、図1(a)に示すように、燃料極側セパレータ20の本体セパレータ21と薄膜セパレータ22との間に燃料極側集電材45を挟み込むとともに、薄膜セパレータ22の立ち上がり部22bの単セル30側に向く面に、開口部22cの端縁の外側を一周するように、シール材62を塗布しておく。また、絶縁フレーム50の上下の面において、各辺に沿った部位と各通過孔51,52の周囲に、シール材61a,61bを塗布しておく(図2参照)。そして、薄膜セパレータ22の基部22aの上にシール材61a,61bを塗布した絶縁フレーム50を載置するとともに、シール材62を塗布した立ち上がり部22bの上に、単セル30と空気極側セパレータ10の組合体を載置する。さらに、上方から空気極側セパレータ10をかぶせるように配置し、空気極側セパレータ10の上方から、燃料極側セパレータ20に向かって、荷重を印加する。荷重印加の際に、各部のシール材61a,61b,62を押し付けるようにして、それぞれ上下の部材に密着させる。また、燃料極側集電材45のうち、薄膜セパレータ22の立ち上がり部22bと重畳している部位を、押し潰すようにして、薄膜セパレータ22と本体セパレータ21の間で圧縮変形させる。

このように各部材からSOFCユニット1を組み上げた際に、両セパレータ10,20と絶縁フレーム50の間において、外部シール材61a,61bが、SOFCユニット1内部から外部へのガス漏れ(外部漏れ)を遮断する外部シールを形成する。また、燃料極側セパレータ20を構成する薄膜セパレータ22と単セル30の燃料極33側の面との間において、内部シール材62が、燃料ガスが流通する空間と空気が流通する空間の間でのガスの流れ(内部漏れ)を遮断する内部シールを形成する。換言すると、本体セパレータ21、薄膜セパレータ22、内部シール材62、単セル30の燃料極33側の面に囲まれた空間として、図1(b)中に太線で表示した燃料ガス流通部Fが形成される。一方、空気極側セパレータ10、外部シール材61a,61b、絶縁フレーム50、薄膜セパレータ22、内部シール材62、単セル30の空気極32側の面に囲まれた空間として、空気流通部Aが形成される。そして、燃料ガス流通部Fと空気流通部Aとが、内部シール材62によって、それぞれの内部を流れる燃料ガスと空気との混合が生じない状態で、相互に隔離される。

上記で説明したSOFCユニット1においては、燃料極側セパレータ20を、単一の部材から形成するのではなく、厚い金属材よりなる本体セパレータ21と、薄い金属材よりなる薄膜セパレータ22より構成し、それらの一部を熱圧着したうえで、薄膜セパレータ22と単セル30の間に、内部シール材62を配置している。SOFCユニット1の運転に伴って加熱を受けた際、金属よりなる本体セパレータ21と酸化物を主としてなる単セル30との間で熱膨張に差が生じやすいが、薄膜セパレータ22が変形することでこの熱膨張の差を吸収することができる。この効果により、SOFCユニット1の耐久性を高く維持することができるとともに、高温環境下でも燃料ガスの内部漏れを高度に抑制することができる。ここで、薄膜セパレータ22と本体セパレータ21の間は、熱圧着によって直接に接合されており、シール材等、別部材を用いて接合する場合と比較して、簡便に気密な接合を達成することができる。本体セパレータ21と薄膜セパレータ22の間の接合部は、燃料ガス流通空部F内に露出しているが、本体セパレータ21のフレーム部21aと薄膜セパレータ22の基部22aが十分に高い平面度を有してさえいれば、熱圧着によって高い気密性が得られるので、この接合部から外部への燃料ガスの漏出は、実質的に起こらない。金属部材においては容易に高い平面度を達成することができ、金属部材同士を接触させて熱圧着を行うことで、信頼性の高いガスシール構造を容易に形成することができるからである。なお、単セル30との熱膨張の差が大きな問題とならない場合には、燃料極側セパレータ20を単独の部材より構成してもよい。

図4に示した従来一般のSOFC100においては、空気極側セパレータ110を構成する薄膜セパレータ111に内部シール材162を均一に塗布し、薄膜セパレータ111と内部シール材162の合計の厚さを、空気極132とクッション性を有さない空気極側集電材140の合計の厚さと高精度に揃えなければ、内部シール材162によるシールが不完全な箇所が発生し、燃料ガスの内部漏れを起こす可能性がある。これに対し、図1に示した本実施形態にかかるSOFCユニット1においては、燃料極側集電材45がクッション性を有するため、燃料極側セパレータ20を構成する薄膜セパレータ22上の内部シール材6の厚さに多少の空間的不均一性が存在しても、上記のように荷重印加によって燃料極側集電材45を圧縮変形させることで、内部シール材62の厚さの空間分布を吸収させ、内部シールを高確度に確立することができる。とりわけ、燃料極側集電材45が燃料極33よりも大面積に形成されており、薄膜セパレータ22の立ち上がり部22bが、本体セパレータ21との間で燃料極側集電材45を圧縮するとともに、その反対側の単セル30側の面で内部シール材62に接触している。これにより、圧縮された燃料極側集電材45の復元力が薄膜セパレータ22を介して内部シール材62に印加され、内部シール材62が薄膜セパレータ22から単セル30に向かって押し付けられる。これにより、内部シール材62によるシール性が、ますます高められている。
