Abstract
Description
The present invention relates to a reactor that is used in a DC-DC converter mounted on an electric vehicle such as a hybrid vehicle or a component of a power converter, and a manufacturing method of a core assembly used in the reactor.
Magnetic parts including a coil having a winding portion formed by winding a winding, such as a reactor and a motor, and a magnetic core partially inserted into the winding portion are used in various fields. . As such a magnetic component, for example,
There is a problem that it is difficult to adjust the dimension of the connecting direction (direction in which the core piece for reactor and the gap plate are connected) of the core connected body in which the plurality of core pieces for reactor and the gap plate are connected. This is because dimensional errors at the time of manufacture are likely to occur in each reactor core piece and the gap plate. If there are variations in the dimensions of the core connecting body in the connecting direction, when connecting the core connecting body (inner core part) and the outer core part, the positions of both core parts are likely to be displaced, making it difficult to produce a magnetic core. There is a risk of becoming.
This invention is made | formed in view of the said situation, and one of the objectives is to provide a reactor provided with the core coupling body in which the dimension of the connection direction became a predetermined dimension. Another object of the present invention is to provide a method for manufacturing a core assembly capable of producing a core assembly having a predetermined dimension in the connecting direction.

-Description of embodiment of this invention First, the embodiment of this invention is listed and demonstrated.
The reactor of <1> embodiment is a reactor provided with the combined body containing the coil which has a winding part, and a magnetic core. The magnetic core of the reactor includes a core coupling body in which a plurality of reactor core pieces and a gap plate are alternately connected, and at least a part of the contact surfaces of the gap plate and the reactor core piece is in contact with each other. The surface is an inclined surface inclined with respect to a cross section orthogonal to the connecting direction of the core connector.
The core coupling body provided in the reactor is a core coupling body whose dimension in the coupling direction is a predetermined dimension, as will be described later. A reactor provided with such a core assembly has excellent productivity and exhibits stable magnetic properties. When a magnetic core is manufactured by combining divided pieces including a core connection body of a predetermined size, it is easy to combine the divided pieces, and it is difficult to cause problems such as misalignment of the combined divided pieces or gaps between the divided pieces. Because. The connecting direction length of the core coupling body is a predetermined length because at least a part of the contact surface between the core piece for reactor and the gap plate constituting the core coupling body crosses the core coupling body. This is because it is inclined with respect to the surface. When the reactor core piece and the gap plate are in contact with each other at an inclined surface, the core connection is formed by alternately connecting the core piece for reactor and the gap plate, as will be described in detail in the description of the manufacturing method of the core connected body described later. When the body is manufactured, the gap plate moves on the inclined surface (core inclined surface) formed in the core piece for the reactor by pressing the core connected body from the connecting direction. As the gap plate moves, the distance between the two core pieces for the reactor sandwiching the gap plate is reduced, and the connecting direction length of the core connector is adjusted to a predetermined length.
<2> As the reactor of the embodiment, a form in which the inclination of the inclined surface with respect to the transverse section is 10 ° or more and 15 ° or less can be given.
If the inclination of the inclined surface is within the above range, the gap plate is easily moved on the core inclined surface of the core piece for the reactor when the core connected body is manufactured, so that the core connected body is easily manufactured. Moreover, if the inclination of an inclined surface exists in the said range, it can avoid that the connection direction length of the core piece for reactors becomes too thin locally.
As a reactor of <3> embodiment, the form provided with the resin mold part formed in the peripheral surface at least among the outer peripheral surfaces of the said core coupling body can be mentioned.
By forming the resin mold part on the peripheral surface of the core connector, it is possible to suppress separation of the reactor core piece and the gap plate. Moreover, when making a core coupling body into the inner core part arrange | positioned inside the winding part of a coil, the insulation between the internal peripheral surface of a winding part and a core coupling body can be ensured by the resin mold part. .
The manufacturing method of the core coupling body of <4> embodiment includes the following steps α to δ.
[Step α] A columnar reactor core piece having one end face and the other end face, wherein a plurality of reactor core pieces are prepared, the other end face being a core inclined face inclined with respect to the one end face.
[Step β] A gap plate having a first plane and a second plane, wherein the second plane is provided with a plurality of gap plates that are gap inclined surfaces inclined with respect to the first plane.
[Step γ] A core linked body in which the reactor core pieces and the gap plates are alternately connected so as to satisfy the following conditions A to C is manufactured.
A) One end of the core coupling body in the coupling direction is the core piece for the reactor.
B) The other end in the connecting direction of the core connector is the gap plate.
C) The core inclined surface of the reactor core piece and the gap inclined surface of the gap plate are brought into contact with each other.
[Step δ] The core connected body is pressed from the connecting direction, and the length of the core connected body in the connecting direction is adjusted to a predetermined length.
According to the manufacturing method of the core linked body, the length in the coupling direction can be easily adjusted to a predetermined length. This is because, in the step γ, the reactor core piece and the gap plate are connected so that the core inclined surface and the gap inclined surface are in contact with each other. If it will be in such a connection state, when a core coupling body is pressed from the connection direction as shown in embodiment mentioned later, a gap board will slide along a core inclined surface. Along with the movement of the gap plate, the distance between the two reactor core pieces sandwiching the gap plate is reduced, and the connecting direction length of the core connector is shortened. That is, according to the manufacturing method of the core connected body, even if the dimensional accuracy of the core piece for reactor and the gap plate varies, if the core connected body is pressed in the connecting direction, the length of the core connected body in the connecting direction is increased. The thickness can be adjusted to a predetermined length.

[[Inner core member]]
The
The
The structure of the core coupling body (inner core member) 31 will be described in more detail with reference to the schematic side view of FIG. As shown in FIG. 3, the
The
The inclination of the
The
[[[Manufacturing method of core assembly]]]
The
In the process α, as shown in the upper diagram of FIG. 4, a plurality of
The
In step β, a plurality of rectangular plate-shaped
The
・条件A…
In the step γ, as shown in the lower diagram of FIG. 4, the core linked
Condition A: One end in the connecting direction of the
Condition B: The other end in the connecting direction of the
Condition C: The core inclined surface m2 of the
In step δ, before the adhesive is cured, the
When the connecting direction length of the
Next, the
As described above, by forming the core inclined surface m2 on the
