図1ないし図8に示すように、本実施形態に係る車両1のフロントロアアーム10は、一端にステアリングナックル30が取り付けられるホイール側取付部11を有するアーム部12を備え、他端にフロントサスペンションフレーム40に取付けられる車体前側締結部13と車体後側締結部14を有する基部15とを備えた構成となっている。さらに、フロントロアアーム10は、図4および図5に詳しく示すように、アーム部12に、両側が補強リブ16によって画成された4つの孔20、21,22,23を設けた構成となっている。これらのリブ16は、アーム部12の車体前方側縁部12aと車体後方側縁部12bとの間に渡って形成されているものである。これら複数の孔20,21,22,23のうちの1つの孔22を、その両側に位置する補強リブ16,16を平面的にみて斜めに形成し、アーム部12の車体前方側縁部12a側を上底22aとし、その車体後方側縁部12b側を下底22bとする略台形状に形成している。孔22の上底22a、下底22bおよび左右のリブ16,16のそれぞれの中央付近は、直線部となっている。さらに、ホイール側取付部11寄りの孔23を、孔22と同様に、アーム部12の車体後方側縁部12b側を上底23aとし、その車体前方側縁部12a側を下底23bとする略台形状に形成している。また、孔22の車体内側の孔21を、車体前方側縁部12a側を底辺21aとする略直角三角形状に形成し、孔21より車体内側の孔20を、略平行四辺形状に形成している。ここで、アーム部12おける孔21の底辺21a、孔22の上底22a、孔23の下底23bのそれぞれと車体前方側縁部12aの前側縁12cとは、略平行になっている。同様に、アーム部12おける孔22の下底22b、孔23の上底23aのそれぞれと車体後方側縁部12aの後側縁12dとは、略平行になっている。さらに、フロントロアアーム10は、その基部15の車体前側締結部15aと車体後側締結部15b間に渡って複数の直線状の補強リブ17を設け、これら複数の補強リブ17によって3つの孔24,25,26を画成した構成となっている。これらの孔24,25,26のうち車体後側締結部14寄りの孔26を、その基部15の車体外側縁部15a側を上底26aとし、その車体内側縁部15b側を下底26bとする略台形状になるように形成している。また、孔26の隣の孔25の両側に位置する補強リブ17,17を平面的にみて斜めに形成し、その基部15の車体内側縁部15b側を上底25aとし、その車体外側縁部15a側を下底25bとする略台形状になるように形成している。孔25,26の上底25a,26a、下底25b,26bおよび左右のリブ17,17のそれぞれの中央付近は、直線部となっている。基部15の車体前側締結部13寄りの孔24を略平行四辺形状に形成している。ここで、基部15おける孔25の下底25b、孔26の上底26aのそれぞれと車体外側縁部15aの外側縁15cとは、略平行になっている。同様に、基部15おける孔24の底辺24a、孔25の上底25a、孔26の下底26bのそれぞれと車体内側縁部15bの内側縁15dとは、略平行になっている。フロントロアアーム10全体の強度、剛性を確保するため、補強リブ16,17をフロントロアアーム10全体にバランスよく設け、それぞれの補強リブ16,17の断面積をなるべく等しくすることが好ましい。加えて、フロントロアアーム10の各孔20〜26の大きさ(平面的に見た場合の各孔の面積)をなるべく等しくすることが好ましい。さらに、少なくとも孔22の両側の補強リブ16,16と車体外側縁部12aと車体内側縁部12bとによって形成される角部の角度は、該角部への応力集中を緩和するため、60°以上とし、R形状とすることが好ましい。また、補強リブ16,16に発生する応力を抑えるために、該補強リブの幅はフロントロアアーム10の車体前方側縁部12aまたは車体後方側縁部12bの幅の80%以上とすることが好ましい。同様に、少なくとも孔25の両側の補強リブ17,17と車体外側縁部15aと車体内側縁部15bとによって形成される角部の角度は、該角部への応力集中を緩和するため、60°以上とし、R形状とすることが好ましい。また、補強リブ17,17に発生する応力を抑えるために、該補強リブの幅はフロントロアアーム10の車体外側縁部15aまたは車体内側縁部15bの幅の80%以上とすることが好ましい。

また、本実施形態では、アーム部12を車体下方へ向けて湾曲させ(図2および図8(b)参照)、この曲げ成形の中心Aを略台形状の孔22の上底22aと下底22bのそれぞれの略中央付近に重ねるようにしている(図5参照)。なお、図4において、27は、フロントロアアーム10のアーム部12のホイール取付部11に設けられ、ステアリングナックル30を取り付けるためのブッシュ31を圧入するための孔であり、28は、フロントロアアーム10の基部15の車体後側締結部14に設けられ、フロントサスペンションフレーム40に締結するに際して車体上下方向に向けてブッシュ(図示せず)を圧入するための孔である。29は、フロントロアアーム10の基部15の車体前側締結部13は、フロントサスペンションフレーム40と締結するためのブッシュ(図示せず)を車体前後方向に向けて圧入するべく、筒状に加工された筒状部である。なお、筒状部29は、図示しない別部品の筒状の鋼管部分を溶着することによって形成しても勿論良く、形成方法は特に限定されない。これにより、フロントロアアーム10は、図示しないブッシュを介して2箇所でフロントサスペンションフレーム40に支持される。他方、フロントロアアーム10は、そのアーム部12のホイール側取付部12aにおいて、ブッシュ31を介して1箇所でステアリングナックル30を支持している。このように、フロントロアアーム10は、フロントサスペンションフレーム40とステアリングナックル30をつなぐ役目をする。ステアリングナックル30には図示しないタイヤが取付けられる。これにより、フロントロアアーム10は上記タイヤからステアリングナックル30を介して車体上下前後左右方向から荷重を受ける。

次に、本実施形態に係るフロントロアアーム10の製造方法について、図6を参照しながら説明する。
本実施形態による製造方法は、アルミニウム合金からなるアルミ押出材を用いて、断面が押出方向Bに延びるロアアームブロック50を押出成形により形成する押出成形工程と、次いで、ロアアームブロック50を押出方向Bに直交する面で等幅に切断する切断工程と、さらに、該切断工程によって形成されたアーム部12を車体下方へ向けて湾曲させる曲げ工程とからなっている。ここで、押出成形工程で形成されたロアアームブロック50には、予め、押出方向Bに延びる複数の長孔51,52,53,54,55,56,57,58,59が設けられている。これにより、切断工程においてロアアームブロック50を等幅の切断線Cで切断すると、上述したようなアーム部12と基部15から成る平板状のフロントロアアーム10が形成され、同時に、孔51,52,53,54,55,56,57,58,59から孔20,21,22,23,24,25,26,27,28およびこれらの孔を画成する複数のリブ16,17が形成される(図6および図7参照)。この後、フロントロアアーム10の基部15の車体前側締結部13を筒状に加工して筒状部29が形成される。筒状部29は、前述したように、図示しない別部品の筒状の鋼管部分を溶着することによって形成しても良い。次いで、プレスなどの方法により、フロントロアアーム10に曲げ加工が施される。この曲げ工程では、曲げ成形の中心Aが略台形状の孔22の上底22aと下底22bの略中央に重ねて、車体下方へ向けてロアアーム10に曲げ加工を施す(図5および図8参照)。図8において、(a)にはフロントロアアーム10に曲げ加工を施す前の様子が示され、(b)にはフロントロアアーム10に曲げ加工を施した後の様子が示されている。これにより、フロントロアアーム10のアーム部12は、孔22の上底22aと下底22bの略中央部分を中心としてゆるやかに曲げられているのがわかる(図1および図8参照)。フロントロアアーム10に曲げ加工を施す理由としては、アーム部12が、他の部品との干渉を避けて、ステアリングナックル30との締結面の角度α(図2参照)を確保するために湾曲させる必要があるからである。このため、アーム部12を適宜角度βで車体下方に湾曲させている(図8参照)。角度α、βはほぼ同じで良いが、特に限定されるものではなく、ステアリングナックル30の内側であってフロントロアアーム10の上方に必要とされる空間の大きさに対応して適宜決定すれば良い。

本実施形態に係るフロントロアアーム10では、曲げ加工に際して、とくに曲率が小さいか、略直線状の上底22aおよび下底22bの部分を曲げるため、曲げ加工に要する荷重も小さくて済み、小型のプレスを用いた曲げ成形が可能となり、該フロントロアアーム製作にかかる作業性を向上させることができ、しかも、極端な応力集中が起こることがなく応力が分散されるので、成形後の残留応力を抑制あるいは可及的に小さくすることができ、孔20,21,22,23の周囲の疲労強度の低下を防止することができる。
また、フロントロアアーム10のとくにアーム部12の孔20,21,22,23は、いずれも曲率の大きい角部を有しないので、車両の走行中に、図示しないタイヤからステアリングナックル30を介して大きな荷重が入力されても、荷重が例えば孔22の上底22a,下底22bの中央部分に集中することはなく、補強リブ16、車体前方側縁部12aおよび車体後方側縁部12bにおける直線部において分散される。このため、従来よりも応力集中し難いフロントロアアーム10となり、孔20,21,22,23周りの疲労強度を高めることができ、フロントロアアーム10が破損したりするおそれを低下させることができる。このとき、フロントロアアーム10のアーム部12において、タイヤからの入力荷重によって生じる応力集中は、車体前方側縁部12aと車体後方側縁部12bと孔22の両側のリブ16,16とによって形成される角部に生じるが、アーム部12の曲げ成形によって生じる残留応力の集中は孔22の上底22aまたは22bの中央部分に生じるので、タイヤからの入力荷重によって生じる応力集中部と、アーム部12の曲げ成形によって生じる残留応力の集中部とをずらすことができ、これ故、車両の走行中におけるフロントロアアーム10の破損の懸念を無くすことができる。さらに、アーム部12に複数の補強リブ16を設けたことにより、フロントロアアーム10の強度および剛性を高めることができ、結果として、フロントロアアーム10が破損するのを防止することができる。しかも、アーム部12に複数の孔20,21,22,23を設け、基部15に複数の孔24,25,26を設けたことにより、全体としてフロントロアアーム10の軽量化およびその材料費の低下を図ることができる。
さらに、本実施形態では、アーム部12に複数の補強リブ16をとくに車両前後方向に対して斜めに設けたことにより、フロントロアアーム10がタイヤから受ける車体前後方向の荷重に対する強度を高めることができ、しかも、この斜めの補強リブ16により、タイヤから受けるねじれに対する強度も高めることができる。したがって、本実施形態のフロントロアアーム10は、車体上下方向に加えて車体上下前後方向に対する強度も高められる。これ故、フロントロアアーム10のアーム部12に複数の孔20,21,22,23を設けても、複数のリブ16を設けたことにより、フロントロアアーム10に要求される強度、剛性および疲労強度を十分に確保することができる。そのため、フロントロアアーム10の薄肉化を達成できるとともに、プレスを用いた曲げ成形が可能となるため、フロントロアアームの曲げ成形をプレスにより短時間で低コストで製造できるようになる。このようなアーム部12における効果は基部15においても同様に得ることができる。すなわち、基部15に複数の補強リブ17を設けたことにより、フロントロアアーム10のとくに基部15における強度および剛性を高めることができるとともに軽量化を図ることができる。さらに、基部15に複数の補強リブ17を車両左右方向に対して斜めに設けたことにより、基部15における車体前後方向の荷重やねじれに対する強度を増すことができ、これ故、フロントロアアーム10の基部15に複数の孔24,25,26を設けても、複数のリブ17を設けたことにより、フロントロアアーム10に要求される強度、剛性および疲労強度を十分に確保することができる。そのため、フロントロアアーム10の薄肉化を達成できるとともに、プレスを用いた曲げ成形が可能となるため、フロントロアアームの曲げ成形をプレスにより短時間で低コストで製造できるようになる。
さらにまた、本実施形態では、フロントロアアーム10のアーム部12に複数のリブと16複数の孔20,21,22,23を設けた構成としたことにより、例えば周辺部品の形状変更やレイアウト変更等の仕様変更に伴ってアーム部の車体幅方向の長さを長く設定したい場合でも、これらの複数のリブ16の位置、幅、数を適宜変更する等、小規模な変更で対応でき、幅広い車種への展開が可能である。加えて、アーム部12の複数の孔20〜23の面積を略等しくした場合には、該アーム部に加えられる荷重を効果的に分散でき、バランス良くフロントロアアーム10の強度向上を図ることができる。さらに好ましくは、基部15複数の孔24〜26についても、その面積を略等しくした場合には、該基部に加えられる荷重を効果的に分散でき、バランス良くフロントロアアーム10の強度向上を図ることができる。

なお、上記実施形態では、フロントロアアーム10の場合を説明したが、本発明はこれに限らず、車両の後輪を支えるロアアームでも良く、要は、一端にステアリングナックルが取り付けられ、他端がサスペンションフレームに締結される車両のロアアームであれば、いずれのロアアームでも良い。
また、上記実施形態では、押出成形により一体に形成したロアアームブロックを切断してロアアームを形成するようにしたが、本発明はこれに限らず、アルミニウム板を積層させてロアアームを形成するようにしても良く、あるいは、アルミ押出材を分割して形成したパーツを後に接合してロアアームを形成するようにしても良い。
さらに、上記実施形態では、孔22の車体前方側縁部側12a側を上底22aとし、孔22の車体後方側縁部12b側を下底22bとしたが、本発明はこれに限らず、車体後方側縁部12b側を上底とし、車体後方側縁部12a側を下底としても良い。
さらにまた、ロアアームの曲げ中心Aが重なる孔を略台形状に形成する必要があるが、それ以外の孔については、その形状および数も特に限定されず、曲げ加工時の荷重や、タイヤから入力される荷重等を考慮して、適宜決定すれば良い。
加えて、上記実施形態では、アルミニウム合金からなるアルミ押出材を用いてロアアームを形成するようにしたが、本発明はこれに限られず、マグネシウム合金やその他の軽合金を用いてロアアームを形成するようにしても勿論良い。
以上、本発明の実施の形態につき述べたが、本発明は既述の実施の形態に限定されるものではなく、本発明の技術的思想に基づいて各種の変形及び変更が可能である。
