第一結晶化ガラス10は、耐熱性、耐衝撃性、機械的強度、硬度等の特性に優れた超低膨張結晶化ガラス又はゼロ膨張結晶化ガラスである。第一結晶化ガラス10の平均線膨張係数は、30〜300℃の温度範囲において、−5〜20×10−7/℃であり、好ましくは−5〜5×10−7/℃であり、より好ましくは−3〜3×10−7/℃である。第一結晶化ガラス10は、ロールアウト法により溶融ガラスを最高温度900℃で結晶化させて製造することができる。製造された板状の第一結晶化ガラス10は、主結晶構造としてβ−石英固溶体又はβ−スポジュメン固溶体を含有する。β−石英固溶体又はβ−スポジュメン固溶体は平均結晶粒径が可視光波長に比べて十分に小さいため、ロールアウト法により得られた結晶化ガラスは一般に無色透明又は白色の外観を呈する。本発明では、第一結晶化ガラス10の原料に黒色系着色剤である金属酸化物(NiO−CoO系金属酸化物)を添加し、最終製品が黒色の色調を有するように原料の調製が行われる。具体的には、第一結晶化ガラス10の組成が、重量百分率表示でSiO2 60〜70%、Al2O3 17〜27%、Li2O 3〜6%、MgO 0.1〜0.9%、Na2O 0.05〜1%、K2O 0.1〜1%、ZrO2 1〜3%、TiO2 1〜3%、As2O3 0〜2%、Sb2O3 0〜2%、P2O5 0.05〜2%、NiO 0.05〜5%、CoO 0.01〜5%となるように、ガラス原料の調製が行われる。第一結晶化ガラス10の組成を上記のように定めた理由を以下に説明する。

第二結晶化ガラス20は、加工性、耐吸水性、化学的耐久性等の特性に優れた低膨張結晶化ガラスである。第二結晶化ガラス20の平均線膨張係数は、30〜300℃の温度範囲において、55〜70×10−7/℃であり、好ましくは60〜68×10−7/℃である。第二結晶化ガラス20は、耐熱性型枠を用いた集積法により製造することができる。具体的には、原料となる結晶性ガラス小体を耐熱性型枠に集積し、これをローラーハースキルン等の焼成炉を用いて熱処理を行うことにより、結晶性ガラス小体を融着・結晶化させる。集積法により得られた層状の第二結晶化ガラス20は、表面に結晶が現れたものとなり、主結晶構造として例えばβ−ウォラストナイトを含有する。第二結晶化ガラス20は、融着した結晶性ガラス小体の表面(粒界面)側から内部に向けてβ−ウォラストナイトの結晶が析出及び成長しており、さらに平均結晶粒径が可視光波長より大きいため、表面に天然大理石様の模様が発現する。第二結晶化ガラス20は、その組成が、重量百分率表示でSiO2 55〜65%、Al2O3 4〜9%、Li2O 0〜1%、ZnO 0〜10%、Na2O 0.5〜4%、K2O 0.5〜4%、B2O3 0〜0.5%、CaO 8〜20%、BaO 0〜13%、As2O3 0〜0.5%、Sb2O3 0.05〜0.5%となるように、ガラス原料の調製が行われる。第二結晶化ガラス20の組成を上記のように定めた理由を以下に説明する。

〔接着剤〕
接着剤30は、第一結晶化ガラス10と第二結晶化ガラス20とを貼り合わせて一体化する。接着剤30は、第一結晶化ガラス10と第二結晶化ガラス20とを貼り合わせた後は、結晶化ガラス物品100における接着層30を構成する。第一結晶化ガラス10と第二結晶化ガラス20とを貼り合わせた後の接着層30の厚みは、十分な貼着力及び耐剪断力を実現するために0.1〜3mmに設定され、より好ましくは1〜2mmに設定される。接着剤30は、液状のものであっても構わないし、予めシート状に成形されたものであっても構わない。液状接着剤である場合、接着剤30は、第一結晶化ガラス10又は第二結晶化ガラス20の接着面にバーコーターやスピンコーター等を使用して万遍なく塗布される。接着剤30は、主成分として熱可塑性樹脂、熱硬化性樹脂、又は光硬化性樹脂を含有するものを使用できるが、オートクレーブ装置等の加熱・加圧装置を使用してガラスを接着することが可能な熱可塑性樹脂又は熱硬化性樹脂を主成分とするものが好ましい。

上記の第一結晶化ガラス10と第二結晶化ガラス20とを接着剤30で貼り合わせて一体化することにより、結晶化ガラス物品100が製造される。結晶化ガラス物品100の色調は、測色色差計で評価することができる。結晶化ガラス物品100を構成するガラスのうち、第一結晶化ガラス10は、黒色系着色剤であるNiO及びCoOを含有しているため、L*a*b*表色系色度でL*:0〜5、a*:−1〜1、b*:−2〜2の色調を有しており、落ち着いた黒色系の外観を呈している。また、第一結晶化ガラス10の表面は堅い結晶構造に由来する緻密な面となっているため、文字や図柄等の印刷がし易く、種々のデザインを施すことができる。従って、結晶化ガラス物品100において、黒色を示している第一結晶化ガラス10の側を意匠面10aとすれば、床材として好まれる高級感のある結晶化ガラス物品に仕上げることができる。

第一結晶化ガラス10と第二結晶化ガラス20との貼り合わせは、熱可塑性樹脂又は熱硬化性樹脂を主成分とする接着剤30を用いる場合、加熱・加圧装置であるオートクレーブ装置(図示せず)を使用して行うことができる。熱可塑性樹脂を主成分とする接着剤30の場合は、第一結晶化ガラス10と第二結晶化ガラス20との間に接着剤(接着層)30を挟み込み、これをオートクレーブ装置にセットして加圧下で熱可塑性樹脂の軟化温度以上の温度まで加熱する。オートクレーブ装置の加熱・加圧条件は、180℃以下、15kgf/cm2以下とすることが好ましい。軟化温度以上で一定時間保持した後、オートクレーブ装置を常温まで冷却し、内容物を取り出すと、接着層30を介して第一結晶化ガラス10と第二結晶化ガラス20とが一体化した結晶化ガラス物品100が完成する。熱硬化性樹脂を主成分とする接着剤30の場合は、第一結晶化ガラス10と第二結晶化ガラス20との間に接着剤30を挟み込み、これをオートクレーブ装置にセットして加圧下で熱硬化性樹脂の硬化温度以上の温度まで加熱する。オートクレーブ装置の加熱・加圧条件は、熱可塑性樹脂の場合と同様とすることができる。硬化温度以上で一定時間保持した後、オートクレーブ装置を常温まで冷却し、内容物を取り出すと、接着層30を介して第一結晶化ガラス10と第二結晶化ガラス20とが一体化した結晶化ガラス物品100が完成する。

結晶化ガラス物品100を製造するに際し、貼り合わせ前の第一結晶化ガラス10及び第二結晶化ガラス20は、床材としての使用に十分耐え得る硬度及び強度を実現するように、夫々を適切な層厚に設定しておく必要がある。結晶化ガラス物品100は、第一結晶化ガラス10として30〜300℃における平均線膨張係数が−5〜20×10−7/℃である超低膨張結晶化ガラス又はゼロ膨張結晶化ガラスを使用し、第二結晶化ガラス20として30〜300℃における平均線膨張係数が55〜70×10−7/℃である低膨張結晶化ガラスを使用しているため、第一結晶化ガラス10と第二結晶化ガラス20とを貼り合わせたとき両者は馴染み易いものとなっているが、膨張差等に起因して若干の内部応力が発生することがある。結晶化ガラス物品100に内部応力が残留すると強度が低下し、床材としての耐久性に影響を及ぼし得る。そこで、この内部応力の影響を可能な限り排除するため、第一結晶化ガラス10及び第二結晶化ガラス20の層厚が最適化される。これについて、図2を参照しながら説明する。

図2は、結晶化ガラス物品100の製造時に内部に作用する力を示した説明図であり、(a)は本発明に係る結晶化ガラス物品100の断面図、(b)は比較のために示した結晶化ガラス物品の断面図である。第一結晶化ガラス10の層厚をL1、第二結晶化ガラス20の層厚をL2とした場合、本発明では、L2とL1との比率(L2/L1)を1〜8の範囲に設定しておくことが好ましい。また、第一結晶化ガラス10の層厚L1を2〜10mmに設定しておくことが好ましい。この場合、第二結晶化ガラス20の層厚L2は、上記比率(L2/L1)を考慮すると、最小で2mm、最大で80mmとなり得る。第一結晶化ガラス10は、ロールアウト法により製造される層状結晶化ガラスであるから、第一結晶化ガラス10の層厚L1は2〜10mmの範囲で調整可能である。第二結晶化ガラス20は、耐熱性型枠への結晶性ガラス小体の充填量によって層厚を容易に変更し得る集積法により製造される層状結晶化ガラスであるから、第二結晶化ガラス20の層厚L2を2〜80mmの範囲で調整することが可能である。

図2(a)に示すように、L2とL1との比率(L2/L1)を1〜8の範囲に設定すると(この場合、(L2/L1)=3に設定してある)、第一結晶化ガラス10と第二結晶化ガラス20とを接着剤30を介して貼り合わせたとき、特に、第二結晶化ガラス20にはガラス面に平行な方向に内部応力が発生し易い。この内部応力は、平均線膨張係数が互いに異なる第一結晶化ガラス10と第二結晶化ガラス20とを貼り合わせた状態で加熱したときに、特に、貼り合わせ部付近(接着層30との接着面)で顕著に発生する。内部応力は、矢印で示すように第二結晶化ガラス20の接着面から遠ざかるに連れて徐々に小さくなり、接着面の反対側の面近傍では殆ど無くなって、第二結晶化ガラス20全体で緩和・吸収されることになる。その結果、一体化物である結晶化ガラス物品100は構造的に安定し、結晶化ガラスと接着層30との界面付近において剥離等は起こらず、高い耐久性を示す。また、完成した結晶化ガラス物品100は、第一結晶化ガラス10の結晶構造(β−石英固溶体又はβ−スポジュメン固溶体)に由来する高い硬度と、第二結晶化ガラス20の大きな厚みに由来する優れた強度とを兼ね備え、床材に適した結晶化ガラス物品となる。
