Abstract
Description
The present invention relates to a workpiece inspection apparatus and a workpiece inspection method that rotate a workpiece formed by periodically repeating convex and concave shape portions and image and inspect the shape portions of the workpiece.
2. Description of the Related Art An appearance inspection apparatus that captures a gear, which is a work conveyed by a conveying means, with a camera and detects the presence or absence of a gear tooth defect from the captured image is known (see, for example, Patent Document 1). In this type of visual inspection device, an impeller (turbine wheel) used in a turbocharger of an automobile engine is rotatably held by a servo motor, and stepped by the servo motor to stop rotating at an imaging position. All the blades can be imaged with a fixedly installed camera (see, for example, Patent Document 2).
By the way, when images of parts (such as gear teeth and impeller blades) formed by being periodically repeated on the workpiece are picked up and appearance inspection is performed from the picked-up images, the picked-up images have the same conditions (for example, the same position). It is desirable to take an image with.
However, although the configuration of
Further, in the conventional configuration, since the work is imaged with illumination in a certain direction and observation points in a certain direction, there is a possibility of missing a scratch on the work.
The present invention has been made in view of the above-described circumstances, and a workpiece inspection apparatus capable of reducing defects overlooked while shortening the time required for imaging and inspecting a workpiece having a portion that is periodically repeated. And to provide a workpiece inspection method.
In order to achieve the above object, the present invention provides a workpiece inspection apparatus that rotates a workpiece formed by periodically repeating convex and concave shape portions and images and inspects the shape portion of the workpiece. A work rotation mechanism that outputs a reference pulse at a constant interval while rotating the work at a constant rotation speed, and at least two or more shape portions of the work for every fixed period based on the reference pulse An image pickup mechanism that picks up an image, an image pickup control unit that synchronizes the shape portion of the workpiece and the image pickup timing based on the reference pulse, and a reference shape portion in the image pickup area when the image pickup mechanism picks up an image. And performing image processing to obtain a difference between the illuminating device that irradiates light obliquely and the captured k (k is an integer) -th image and the (k + 1) -th image, and defects based on the difference data Characterized in that it comprises an inspection unit to be detected.
According to this configuration, the workpiece is imaged so as to include at least two shape portions of the workpiece for each predetermined cycle based on the reference pulse output at a constant interval while rotating the workpiece at a constant rotation speed. In this configuration, a defect is detected based on difference data between a captured k-th image (k is an integer) and a (k + 1) -th image, and light is emitted obliquely to a reference shape portion in the imaging area. When equipped with an illuminating device, it is possible to shoot without stopping the work (non-stop shooting) while reducing unevenness of brightness with the illuminating device, shortening the time required for shooting, and detecting defects from single captured image data In contrast, the difference data of adjacent images can reduce the data for defect determination, and can also reduce the time required for inspection. Therefore, it is possible to reduce oversight of defects while shortening the time required for imaging and inspecting a workpiece having a portion formed by being repeated periodically.
In the above configuration, the workpiece is a substantially circular workpiece in plan view in which the shape portion is periodically repeated along the circumferential direction of the workpiece, and the illumination device is in the imaging area in the plan view. The reference shape portion may be irradiated with light obliquely. According to this configuration, it is possible to reduce luminance unevenness in a shape portion or the like while irradiating the entire surface viewed from the imaging mechanism side, and it is possible to further reduce defect oversight. In addition, it is possible to capture images in different illumination environments for each shape portion in the captured image, thereby improving defect detection accuracy and reducing defect oversight.
In the above configuration, the illumination device may include a transmissive diffusion plate that irradiates the imaging area with the light as diffused light. According to this configuration, the luminance unevenness in the captured image can be further reduced, and the oversight of defects can be further reduced.
In the above configuration, the illumination device includes an optical path portion through which light traveling toward the imaging area of the imaging mechanism passes, and an optical axis of the optical path portion is oblique with respect to a reference shape portion in the imaging area. Yes, the diffuser plate may be provided on the exit side of the optical path portion. According to this configuration, adjustment of the position and orientation of the optical path portion can be easily performed so that the luminance unevenness of the reference shape portion is reduced.
In this case, luminance unevenness in the captured image can be efficiently reduced by making the optical axis of the optical path portion oblique to the lens optical axis of the imaging mechanism.
Further, in the above configuration, the lens optical axis of the imaging mechanism is offset in parallel from a workpiece center passing axis that extends in the radial direction of the workpiece through the rotation center of the workpiece in the plan view, and illuminates the illumination device. The center is disposed on the opposite side of the workpiece center passage axis with respect to the lens optical axis in the plan view, and the exit side of the illumination device is on the rotation center side of the workpiece with respect to the illumination center. It may be tilted. According to this configuration, it is possible to make it difficult to cause a shadow due to the shape portion while imaging a plurality of shape portions.
In the above configuration, the inspection processing unit performs other image processing for obtaining a difference between the captured image and a pre-stored good image, and detects a defect based on the difference data obtained by the image processing. Other inspection processes may be performed. According to this configuration, it is possible to accurately detect a continuous defect that extends over a plurality of shape portions.
In the above configuration, the inspection processing unit does not detect a defect in each of difference data between the (k + 1) -th captured image and the k-th image and difference data obtained by other image processing. In this case, the workpiece may be determined as a non-defective product. According to this configuration, a non-defective product can be determined with high accuracy.
Further, in the above configuration, the imaging mechanism rotates integrally with the workpiece, and includes a rotating body having a detected portion at the same angular interval as a shape portion of the workpiece with respect to the rotation center, and a detected portion of the rotating body A work pulse output mechanism that includes a proximity sensor that outputs a work pulse each time, and a pulse counter that counts the interval between the work pulses with the reference pulse to obtain the number of pulses corresponding to the interval. The imaging control unit captures an image at an imaging timing based on the reference pulse using the work pulse as a trigger, and the reference pulse is output each time the reference pulse is output by the number of pulses from the imaging timing. You may make it image at the imaging timing on the basis of. According to this configuration, since it is possible to take an image based on the reference pulse while matching the actual shape portion of the workpiece, it is possible to accurately image each shape portion under the same condition (same position) while performing non-stop shooting. By improving the imaging accuracy, the defect detection accuracy can be improved, and the workpiece can be rotated at a higher speed while maintaining the detection accuracy, thereby further shortening the time.
Further, the present invention provides a workpiece inspection method in which a workpiece formed by periodically repeating convex and concave shape portions is rotated, and the shape portion of the workpiece is imaged and inspected. When the image pickup mechanism that picks up an image picks up an image so as to include at least two of the shape portions, and the shape portions are different from each other in brightness and darkness. According to this configuration, since a plurality of shape portions with different brightness are captured in the captured image, a plurality of captured images can be obtained in a plurality of illumination environments with different brightness for one shape portion, By inspecting each captured image, a plurality of inspection timings can be achieved. For this reason, it is possible to reduce oversight of defects while shortening the time required for imaging and inspection of a workpiece having a portion formed by being repeated periodically.
In the present invention, while rotating the workpiece at a constant rotation speed, imaging is performed so as to include at least two or more shape portions of the workpiece for every predetermined period based on a reference pulse output at a constant interval. An illumination device that irradiates light obliquely to a reference shape portion in an imaging area with a configuration in which a defect is detected based on difference data between a kth (k is an integer) th image and a (k + 1) th image Therefore, it is possible to reduce the miss of defects while shortening the time required for imaging and inspecting a workpiece having a part formed by being repeated periodically.

In the figure,

Specifically, as shown in FIG. 1, a tooth surface photographing camera (first imaging unit) 11A for photographing a tooth surface (entire surface of the tooth portion W1) and a tooth tip (tip of the tooth portion W1). A tooth tip photographing camera (second imaging unit) 11B for photographing a tooth surface and an end surface photographing camera (third imaging unit) 11C for photographing a tooth surface (tooth part W1).
These
Next, an operation when the
First, the
When the
The pulse output from the
Therefore, the end edge of the generated pulse having the pulse width (N / 2) corresponds to the center position of the tooth portion W1. For this reason, the number of pulses of the reference pulse PA is counted in correspondence with the digitized pulse width N, and a pulse width having a pulse width (N / 2) that is half of the counted value is generated. The center (pulse width center), that is, the tooth center of the workpiece W is detected.
During this rotation, the
In this case, the
At this time, the
In this configuration, for the first imaging, the tooth center detection pulse PC is used as a trigger for starting imaging. That is, instead of specifying the imaging timing from the reference pulse PA, the timing itself of the end edge of the tooth center detection pulse PC is used as the imaging timing. This minimizes the error between the timing at which the
Subsequently, the
In this case, the
That is, for the second and subsequent imaging, the imaging trigger signal is output to the tooth
Thus, since it images at the space | interval of the work pulse PW, it can image synchronously with the tooth | gear part (shape part) W1 of the actual workpiece | work W. FIG. Therefore, the tooth surface which is the outline of the same tooth part W1 is continuously imaged in the visual field of the tooth
In addition, in this configuration, since the number of times of imaging is set to the number of teeth of the workpiece W, imaging can be automatically ended when all the tooth portions W1 are imaged at the same position. Further, in the first imaging, the tip center detection pulse PC generated based on the work pulse PW is used as a trigger, and in the second and subsequent imaging, imaging at a fixed interval is performed using the reference pulse PA from the
Note that the fine adjustment of the imaging position of each tooth portion W1 can be performed by fine adjustment of the position of the tooth
Data of these captured images is accumulated in the
In this configuration, the
FIG. 6 is a flowchart showing the defect detection process.
First, the
That is, the
FIG. 7 is a diagram illustrating first defect detection. As shown in this figure, the
In FIG. 7, reference signs W1A, W1B,... W1E respectively indicate tooth portions W1 of the workpiece W, and adjacent captured image data is an image shifted by one tooth. In addition, in the example of FIG. 7, a case is shown in which a surface flaw (indicated by a symbol Q in the drawing) caused by a dent exists on the tooth surface of the tooth portion W1B.
In this case, the
Thereafter, the
The permissible range (hereinafter referred to as the first permissible range) of the first defect detection process is set as a determination reference value for scratches (including dents). Specifically, the first allowable range is set to a length of less than 1 mm, and if it is less than 1 mm, it is determined that there is no defect (first inspection OK) (step S16), and if it is 1 mm or more, there is a defect (first 1 inspection NG) (step S17). In this case, if there is even one defect, it is determined as the first inspection NG.
Here, the tooth surface flaw of the workpiece W has an irregular shape and an indefinite defect direction, angle, and occurrence position. Therefore, the picked-up image may appear as a bright defect indicated by a bright part or a dark part. It may appear with the dark defect shown. In this configuration, since the defect is detected based on the difference data between adjacent teeth, it is possible to accurately detect the presence or absence of a tooth flaw by appearing in the difference data in both cases of a light defect and a dark defect.
Next, in the case of inspection NG in the first defect detection process (step S15: NO), since the work W has a defect, the defect is detected after performing a known notification process to notify the outside of the defect. Cancel the detection process.
On the other hand, when the inspection is OK in the first defect detection process (step S15: YES), the
FIG. 8 is a diagram illustrating second defect detection. In the example of FIG. 8, there is a case where the end of the tooth portion W1C has a surface that has not been processed despite the surface processing (cutting), that is, a black skin residue (indicated by symbol R in the drawing). Show.
In this case, the difference image RP corresponding to the remaining black skin remains as it is in the difference data of the good tooth difference. For this reason, the
The allowable range of the second defect detection process (hereinafter referred to as the first allowable range) is set to the determination reference value for the remaining black skin, and more specifically, the length is set to be less than 0.4 mm. ing. Therefore, the
Here, the black skin residue of the work W appears as a dark defect in the captured image because the defect shape is planar and the surface roughness is rough. Further, since the black skin residue is strong in continuity, as shown in FIG. 8, it may appear as a continuous defect that extends over a plurality of tooth portions W1 (tooth portions W1A to W1C in FIG. 8).
This type of continuous defect disappears during the difference process in the first defect detection process using the difference data between adjacent teeth, and the defect cannot be detected. On the other hand, in the second defect detection process, since defects are detected based on difference data from non-defective products, it is possible to accurately detect this type of continuous defect.
When the first and second defect detection processes determine that the workpiece is non-defective in this manner, the
As described above, since the workpiece W is inspected based on the captured image, it is important to clearly image the defective portion of the workpiece W in order to increase the inspection accuracy. In addition, in this configuration, since the workpiece W is imaged while rotating, it is desirable to illuminate the workpiece W brightly to increase the shutter speed (shortening the exposure time) and to capture a blur-free image.
In this case, it is conceivable to install an illumination device that illuminates the workpiece W during imaging (imaging process).
However, since the workpiece W of this configuration is a metal gear having a substantially circular shape in plan view and having the tooth portion W1 periodically repeated along the circumferential direction of the workpiece W, the workpiece W has a convex shape and a concave shape. And the R shape is a repeated shape, and the reflection of illumination light is various (for example, the reflection direction is various). In addition, since the surface is a ground gear (so-called toothed gear), the surface becomes a mirror surface and is easily reflected. This causes a shadow by a tooth portion, that is, a tooth shadow, and as a result, luminance unevenness occurs, and this luminance unevenness is erroneously detected as a defective portion.
In addition, the defect occurrence positions of the workpiece W are diverse such as tooth tips, tooth roots, tooth edges, and so on, and there are many types of defects such as dents, chips, black skin, scratches, and so on. Therefore, a situation occurs in which the brightness (contrast) differs for each defect. For example, a “dent” is a uniformly concave shape, so it is likely to be a dark part (dark defect) that is darker than its surroundings. A “chip” has multiple types of cut surfaces, so at least a part of it is reflected. It becomes a surface and tends to be a bright part (bright defect) brighter than the surroundings. Further, the “black skin” becomes a dark part (dark defect) and the “scratch” easily becomes a bright part (bright defect).
This indicates that both the bright part and the dark part may be defective, and it is necessary to ensure a sufficient contrast (defect contrast) in order to detect these defects.
Therefore, in this configuration, a shooting layout using the

FIG. 11 is a diagram illustrating a case where the optical axis LL of the illumination light is not inclined with respect to the lens optical axis LA, and FIG. 12 is a case where the optical axis LL is inclined with respect to the lens optical axis LA by the angle θX. FIG. 11 and 12 schematically show a case where a tooth surface in an area indicated by symbol SA in the drawing is imaged by the
As shown in FIG. 11, when the optical axis LL of the illumination light is not tilted, the amount of reflected light toward the
On the other hand, as shown in FIG. 12, when the optical axis LL of the illumination light is tilted by the angle θX, the irradiation light reaches the entire surface (tooth tip, tooth root and tooth end) viewed from the
In other words, in this configuration, the optical axis LL of the illumination light is inclined obliquely so that the luminance unevenness of the tooth portions W1A to W1D to be inspected is reduced. In the present embodiment, the angle θX is 5 °. It is set to ~ 20 °. As a result, the luminance unevenness of the tooth surface in the captured image is small, the defect contrast of the tooth surface can be secured, and the defect detection accuracy can be increased.
Moreover, as shown in FIG. 10, since the diffusing
Furthermore, in this configuration, as shown in FIG. 10, the lens optical axis LA of the
According to this layout, one side (left side in FIG. 10) can be imaged by the
If the lens optical axis LA of the
Further, in this configuration, the four tooth portions W1A to W1D are included in the captured image, and the illumination environment (such as the direction of irradiation light) of the tooth portions W1A to W1D by the
That is, with respect to one tooth portion, there are four inspection timings in the embodiment, and in the tooth portions W1A, W1B, W1C, and W1D imaged by the
In order to change the luminance of the surface to be imaged in this way, it is conceivable to change the direction of the illumination light. However, since a plurality of illumination light sources are required, it is not useful in terms of apparatus space and cost. It was. On the other hand, in order to capture the change in luminance of the surface imaged by a single light source, multiple imaging cameras are required, but it is not useful in terms of device space and cost, so the teeth in the imaging area that can be accommodated at the same time are not useful. A plurality of sheets were used, and different inspection timings were set for one tooth part.
In this configuration, in a lighting environment that changes gradually and gradually without uneven brightness, and in a different lighting environment in which the brightness of each tooth portion W1A to W1D changes in sequence, for one tooth portion Since a plurality of captured images can be obtained in a plurality of illumination environments with different brightness and darkness, a plurality of captured images can be obtained in a plurality of illumination environments with different brightness and darkness, and a plurality of inspection timings can be obtained by inspecting each captured image. Can be achieved. Therefore, it is possible to further reduce the oversight of defects.
Here, FIGS. 13A, 13 </ b> B, and 13 </ b> C illustrate a comparative example of the

FIG. 13B shows a case where the
According to the

From these comparison results, the
As described above, in the present embodiment, the
Therefore, it is possible to reduce oversight of defects due to luminance unevenness while shortening the time required for imaging and inspection of the workpiece W.
Also, with this configuration, it is possible to capture images in different illumination environments for each tooth portion W1 in the captured image, which also improves defect detection accuracy and further reduces defect oversight.
Further, in this configuration, the processing load required for the inspection is small, so that the time can be shortened. If the processing load is small, the imaging process and the inspection process can be performed in parallel depending on the processing capability of the
Furthermore, in the first defect detection process, since both the light defect and the dark defect in the captured image can be detected, general defects such as tooth flaws (defects other than continuous defects) are accurately detected. There is also an effect of being able to.
Further, in this configuration, the workpiece W is a substantially circular gear in plan view in which the tooth portion (shaped portion) W1 is periodically repeated along the circumferential direction of the workpiece W, and the
In addition, since the
Furthermore, the
In this case, by making the optical axis LL of the illumination light oblique to the lens optical axis LA of the
In this configuration, as shown in FIG. 10, the lens optical axis LA of the
Further, in this configuration, since the second defect detection process, which is another inspection process for detecting defects based on the difference data between the captured image and the pre-stored good image, is performed, continuous defects such as black skin remaining Can be detected with high accuracy. In addition, in this configuration, when the defect is not detected in each of the first defect detection process and the second defect detection process, the workpiece W is determined to be a non-defective product, so that the non-defective product can be determined with high accuracy.
Moreover, in this configuration, the
According to this configuration, since it is possible to take an image based on the reference pulse PA on the
In other words, in this configuration, the tooth portion W1 that is periodically repeated on the workpiece W can be accurately imaged, and defect detection based on the difference between the captured images and defect detection based on the difference between the captured image and the non-defective image are performed. As a result, it is possible to achieve both improvement in defect detection accuracy and reduction in time required for imaging and inspection.
Further, in this configuration, when the
The above-described embodiments are merely examples of the present invention, and can be arbitrarily modified within the scope of the present invention. For example, in the above-described embodiment, the case where the
Moreover, although the case where the workpiece | work detection jig |
In the above-described embodiment, the case where the inclination angle θX of the optical axis LL of the illumination light is set to 5 ° to 20 ° has been described. However, the present invention is not limited to this, and the adjustment is made within a range in which luminance unevenness can be reduced. What is necessary is just to adjust suitably in the range of an acute angle (0 degree <(theta) X <90 degree).
In the above-described embodiment, the case where a gear is used for the workpiece W has been described as an example. However, the present invention is not limited thereto, and components other than gears such as an impeller (turbine wheel) and a screw that are substantially circular workpieces in a plan view. But you can. The point is that the present invention can be widely applied to a workpiece inspection apparatus in which convex portions such as teeth and blades (wings) and the like and concave portions recessed inward are periodically repeated.
