まず、図2に示したような構成のフィン板材9と、図3に示したような構成のチューブ板材10と、図4に示したような構成のタンク板材13とを製作した。
フィン板材9用の基材であるフィン用基材6としては、A1−Mg合金であるA5052の硬材で、厚さt=50μm、幅W1=16mmのものを用いた。
チューブ板材10用の基材であるチューブ用基材11としては、真鍮材で、組成はCu−35%Zn、厚さは230μm、幅W2=20mmのものを用いた。
タンク板材13用の基材であるタンク用基材14もチューブ板材10と同じ材質の真鍮材で、厚さが500μmのものを用い、幅W3=30mmとした。長さ(高さ)は60m
mとした。
それら各基材の表面に、上記の第1の実施の形態で説明したような、はんだ濡れ皮膜層

チューブ部材2の表面のはんだ皮膜層12の形成方法としては、電気めっき法による場合と、溶融めっき法による場合との、2種類を試みた。
そして、そのフィン部材1、チューブ部材2、タンク部材3の、加熱処理による接合を行って、図5、図6に示したような構造の熱交換器のサンプルを製作した。

加熱処理による接合直後のフィン部材1とチューブ部材2との接合状態の評価方法については、この種の熱交換器の品質管理・検査における熟練者による評価手法に即して、目視レベルで全く接合していないものを接合無し、接合していても触診により簡単にフィン部材1とチューブ部材2とが剥離するような状態のものを不良、簡単には剥離しない程度のものを良好、と判定した。また、良好と判定された試料については、その後、環境試験として、35℃で塩分5.0%の塩水(NaCl)を用いた96時間の塩水噴霧試験を施した。そしてその塩水噴霧試験後の接合状態について、接合直後の判定の場合と同様に、簡単に剥離するものを不良とし、簡単には剥離しないものを良好と判定した。

このようなはんだ皮膜層12の厚さが薄いことや厚いことに起因した接合の不具合の発生は、はんだ皮膜層12を錫(Sn)−37%鉛(Pb)とした試料10〜18、および錫(Sn)−3%ビスマス(Bi)とした試料19〜21の場合、上限の数値は異なるが、他は同様の傾向を示した。すなわち、比較例1の試料10、試料11では、厚さをそれぞれ1.5μm、2μmと薄いものとしたため、加熱処理直後の接合は良好であったが、塩水噴霧後の接合は不良となった。また逆に、厚さを120μmと厚くし過ぎた比較例1の試料17では、加熱処理直後の接合が不良となった。

タンク板材13用の基材であるタンク用基材14もチューブ板材10と同じ材質の真鍮材で、厚さが500μmのものを用い、幅W3=30mmとした。また、長さ(高さ)は

はんだ皮膜層12の形成方法は、この実施例2(比較例2も含む)の試料1〜48では、前処理の陰極脱脂無しの電気めっき法と、前処理の陰極脱脂有りの電気めっき法との、2種類を試みた。陰極脱脂は、温度50℃の水酸化ナトリウム溶液を用いて、試料を陰極とし、1.7A/dm2の電流を通電する条件で実施した。なお、溶融めっき法についても試みたが、良好なはんだめっきを得ることはできなかった。
このようにして製作したフィン部材1と、チューブ部材2と、タンク部材3とを所定の構造に仮組みし、加熱処理による接合を行って、図8に示したような構造の熱交換器のサンプルを得た。

より具体的には、フィン部材1、チューブ部材2、タンク部材3を、所定の構造となるように仮組みした後、フラックスとして活性の低いRMAタイプ、型式;HS−722(メーカー名;ホーザン)を塗布して、200℃〜260℃で3秒間の加熱処理を施すことで接合を行い、その接合状態を評価した。
加熱処理による接合後のフィン部材1とチューブ部材2との接合状態の評価方法については、実施例1の場合と同様に、この種の熱交換器の品質管理・検査における熟練者による評価手法に即して、目視レベルで全く接合していないものを接合無し、接合していても触診により簡単にフィン部材1とチューブ部材2とが剥離するような状態のものを不良、簡単には剥離しない程度のものを良好、と判定した。また、良好と判定された試料については、その後、環境試験として、35℃で塩分5.0%の塩水(NaCl)を用いた96時間の塩水噴霧試験を施した。そしてその塩水噴霧試験後の接合状態について、接合後の判定の場合と同様に、簡単に剥離するものを不良とし、簡単には剥離しないものを良好と判定した。

フィン部材1のはんだ濡れ皮膜層5をニオブ(Nb)からなるものとした試料1〜24では、はんだ皮膜層12の電気めっき前に陰極脱脂を施さなかったもの(表3における「陰極脱脂無」の試料)については、概ね良好な接合が得られているものの、その内訳をさらに仔細に見ると、チューブ部材2のはんだ皮膜層12を純錫(Sn)からなるものとした試料1〜10のうちの、比較例2の試料1では、はんだ皮膜層12の厚さが1.5μmと極めて薄過ぎるものであったため、接合無しとなった。また、比較例2の試料2では、はんだ皮膜層12の厚さが2μmと薄いものであったため、加熱処理直後の接合は良好であったが、塩水噴霧後は不良となった。また、試料7では、はんだ皮膜層12の厚さが40μmと厚いものであったため、加熱処理直後の接合が不良となった。
このようなはんだ皮膜層12の厚さが薄いことや厚いことに起因した接合の不具合の発生は、はんだ皮膜層12を錫(Sn)−37%鉛(Pb)とした試料11〜21、および錫(Sn)−3%ビスマス(Bi)とした試料22〜24でも同様の傾向を示すものとなった。但し、この場合には、良好な接合が得られる好適な厚さは3μm以上100μm以下であった。このような結果から、はんだ皮膜層12の厚さは、少なくとも3μm以上100μm以下とすることが望ましく、特に純錫(Sn)からなるはんだ皮膜層12の場合には、3μm以上30μm以下とすることが望ましい、ということが確認された。

また、電気めっきの前処理として陰極脱脂を施した場合には(表3における「陰極脱脂有」の試料8〜10、19〜21)、厚さに関係なく、その全ての試料が接合無しという結果となった。
このことから、ニオブ(Nb)からなるはんだ濡れ皮膜層5の上に、はんだ皮膜層12を電気めっき法で形成する場合には、その厚さには関係なく、陰極脱脂を施さない状態で、そのはんだ皮膜層12の電気めっきを行うことが、良好な接合を得るための条件の1つとなるということが判った。
なお、陰極脱脂は施さないが、電気めっきの前処理として脱脂処理を施すことが望ましい。従って、ニオブ(Nb)からなるはんだ濡れ皮膜層5の上に、はんだ皮膜層12を電気めっき法で形成する場合には、その前処理として、陰極脱脂以外の、接合不良を発生さ
せないような脱脂処理を施すようにすることが望ましい。

ここで、一般に、電気めっきの前処理として、脱脂を行うことが望ましい。これは、製造工程でめっき対象面上に油脂等が付着していると、それが電気めっき膜に欠陥等を発生させる要因となる虞が高いからである。この点からすると、下地層7をクロム(Cr)からなるものとすることは、その製造工程中で油脂分が付着しても、それを例えばアルカリ水溶液を用いた陰極電気分解等によって脱脂することが可能となるので、この観点からすると好ましい、ということである。
なお、上記のような陰極脱脂を施すことに起因した接合不良の発生要因は、ニオブ(Nb)からなる下地層7が陰極脱脂中に水素を吸収し、本来の下地としての機能を果たせなくなるためであるものと解せられる。そして、下地層7をクロム(Cr)からなるものとした場合には接合不良が発生しないが、これは陰極脱脂中の水素吸収が起こらないことによるものと解せられる。
