Abstract
Description
The present invention relates to a display panel and a method for manufacturing the same, and more particularly, to a display panel using a surface light emitting module such as an organic LED (Organic Light Emitting Diode).
An organic LED element is a process in which an organic layer is sandwiched between electrodes, a voltage is applied between the electrodes, holes and electrons are injected, recombined in the organic layer, and a light emitting molecule moves from an excited state to a ground state. Extracts the generated light and is used in displays, backlights, and lighting applications.
For example, a display device using a surface emitting module such as an organic LED element has been proposed. In this structure, an auxiliary electrode layer is formed on one surface of a light-transmitting insulating substrate, a light emitting layer is formed on the auxiliary electrode layer, and an electrode is laminated on the light emitting layer to constitute a planar light emitter. Therefore, an arbitrary character or a pattern of a color print layer is formed on the insulating layer (see FIG. 1 and paragraph 0021 of Patent Document 1).
Moreover, the flexible organic LED display body which displays the character which consists of a character, a figure, a symbol, or these combination on the outer peripheral surface of a rotation display body or a stationary display body is also proposed (patent document 2).
In this example, a printing part and an adhesive layer are formed on a film substrate composed of a flexible substrate, and the organic LED element is formed on the adhesive layer using this adhesive layer. (Patent Document 2, paragraphs 0022 and 0023).
Further, in the case of the display device of Patent Document 1, since characters and color printing patterns are formed outside the element formation surface and are far from the light emitting layer, the light emitted from the light emitting layer is attenuated and the efficiency is lowered. In addition, due to the diffusion of light, the pattern edge is blurred or a pattern faithful to the pattern cannot be reproduced. Further, since the pattern is exposed, there is a problem that damage and deterioration are likely to occur.
Moreover, in the case of the flexible organic LED display body of patent document 2, similarly to the said patent document 1, after a printing part is formed in the outer side of a board | substrate rather than the organic LED display body, a printing part is organic via an adhesion layer. Since it is affixed to the flexible base material on which the LED element is formed, the flatness is not sufficient. In this case as well, a pattern faithful to the pattern could not be reproduced due to light diffusion. Moreover, since it is a structure stuck using the adhesion layer, there existed a problem that it not only peeled easily but mechanical strength was also low, and it was easy to produce a failure | damage and deterioration.
In addition, both Patent Documents 1 and 2 use an organic LED element formed on a resin film substrate, and the organic LED element is formed on a substrate having irregularities on the surface. If there are irregularities on the surface of the base substrate on which the electrodes are formed, irregularities are likely to be formed on the surface of the light-transmitting first electrode formed on this upper layer, and a layer having a light emitting function by vapor deposition or the like is formed on this upper layer. When formed, the coverage of the unevenness of these organic layers deteriorates, and the film thickness of the organic layer may vary.
Further, when a layer having a light emitting function is formed by a coating method, the coverage of the unevenness of these organic layers is good, but as a result, the thickness of the organic layer varies. As a result, the interelectrode distance between the first electrode and the surface of the second electrode formed on the organic layer often varies.
Thus, it was found that when the inter-electrode distance varies, a large current locally flows in the organic layer in a region where the inter-electrode distance is small, causing a short-circuit between the electrodes and causing non-lighting. .
As described above, particularly in the case of a laminate using a resin layer, the peeling of the film and the deterioration of the wiring due to the permeation of moisture also cause the deterioration of the device characteristics.

The present invention also provides a method for manufacturing the display panel, comprising: applying a glass material layer on the glass substrate; selectively doping a scattering material in the glass material layer; and firing the glass material layer. According to the present invention, the glass layer formed on the glass substrate can constitute a desired pattern due to the difference in scattering characteristics, and the light emitter can be directly formed on the glass layer forming the display pattern. A thin, long-life and highly reliable display panel can be formed.
In addition, since the display pattern is formed using the glass layer, the smoothness of the surface can be maintained satisfactorily, and even when an element region is formed on the display pattern forming surface side, it has a long life and high reliability. Display emission can be realized.
Further, on the display pattern forming surface side, for example, a light emitting region can be formed in contact with the display pattern, so that light obtained in the light emitting region can be taken out very efficiently and diffusion around the display pattern can be performed. Therefore, it is possible to provide a display panel having a sharp pattern edge.
Moreover, the surface of the glass layer obtained by vitrification is smooth, and the film thickness of the functional layer including the electrode formed on this upper layer can be made stable and uniform, resulting in reliability. It is possible to provide a display panel with high height.
On the other hand, when the glass layer has a different film thickness in a region having different scattering characteristics, or when the glass layer is not formed in a region that does not scatter, the glass layer is formed through a molten state due to the fired configuration, so that the pattern edge is It is gentle, less likely to cause a step, reduces problems such as electrode disconnection due to the step, improves the reliability of the abutting planar light emitting module, and increases the lifetime.
Furthermore, stability and high strength can be realized, and a display panel substrate with high display accuracy can be provided without substantially increasing the thickness compared to a light-transmitting substrate made of original glass. It becomes.

Hereinafter, a display panel substrate and an organic LED element using the same according to Embodiment 1 of the present invention will be described with reference to the drawings. FIG. 1 is a plan view showing a display panel substrate according to an embodiment of the present invention, and FIG. 2 is a cross-sectional view taken along line AA of the display panel using an organic LED element formed on the display panel substrate as a light source. FIG.

In this example, the glass layer is composed of the

The glass layer constituting the scattering region has a
Next, a method for manufacturing this display panel substrate and a method for manufacturing a display panel using the same will be described.

Finally, an aluminum layer is formed by a sputtering method, and an aluminum electrode is formed as the
According to the display panel of the present embodiment, a display pattern is formed by the difference in scattering characteristics in the glass layer formed on the glass substrate. Therefore, the light emitter is directly formed on the glass layer forming the display pattern. Therefore, it is possible to form a thin display panel with a long life and high reliability.
Moreover, since the display pattern is formed using the glass layer, the smoothness of the surface can be maintained satisfactorily, and even when the element region is formed on the display pattern forming surface side, the unevenness of the surface is caused. It is difficult to cause disconnection or short circuit of the electrodes, and it is possible to realize display light emission with a long life and high reliability.
In addition, the surface of the
On the other hand, when the film thickness is different between the scattering region and the background region, or when the glass layer is present only in the scattering region, the glass layer is formed through a molten state by the firing process, so the pattern edge is gentle, The effect of the step is small, and the planar light emitting module that comes into contact has a long life.
Furthermore, stability and high strength can be realized, and a display panel substrate with high display accuracy can be provided without substantially increasing the thickness compared to a light-transmitting substrate made of original glass. It becomes.
In the above-described embodiment, the display pattern is formed by doping the scattering material only in the scattering region and not doping the scattering material in the background region. May be formed.
Furthermore, the glass layer may contain a dye, and the dye may have an in-plane distribution, form a desired pattern, and form a scattering region and a background region.
Further, the scattering material contained in the glass layer may be air bubbles, or may be material particles having a composition different from that of the glass material layer serving as the base layer. In this case, a glass layer having a uniform scattering performance is first formed, or a layer of a uniform raw material is provided, and the heating temperature of the glass powder is changed depending on the location by partially heating. It may be melted and solidified. In this case, many bubbles are removed at a portion where the heating temperature is high, and many bubbles remain at a portion where the heating temperature is low, whereby a desired display pattern can be formed by partially changing the scattering characteristics by the bubbles.
Furthermore, in the display panel, the scattering material may be a precipitated crystal of glass constituting the base layer. Also in this case, the amount of crystals precipitated can be changed depending on the location depending on the heating temperature.

Next, a display panel substrate and a display panel using the same according to Embodiment 3 of the present invention will be described. FIG. 7 is a cross-sectional view of the display panel according to the embodiment of the present invention. The plan view is the same as that of the first embodiment shown in FIG.

Variations in the physical properties of the element portion, such as formation of a thin portion on the photoelectrode, can be suppressed.
(Embodiment 4)
Next, a display panel substrate and a display panel using the same according to Embodiment 4 of the present invention will be described. FIG. 9 is a cross-sectional view of the display panel according to the embodiment of the present invention. The plan view is the same as that of the first embodiment shown in FIG.

The portion of the organic LED element that is formed on the display panel substrate thus formed and constitutes the display panel is the same as that of the first embodiment, and the description thereof is omitted here.
Next, the manufacturing process of the display panel substrate according to the fourth embodiment will be described.
First, as shown in FIG. 10 (a), a
Thereafter, as shown in FIG. 10C, a glass material layer 102M0 is formed on the entire surface using a frit glass paste not containing the
Then, as shown in FIG. 10D, a
Thereafter, an indium tin oxide (ITO) film is formed on the entire surface as a light-transmitting
In this case, a step is formed between the scattering region and the background region, but since it is formed through a heat treatment process for vitrification, the pattern edge is gentle, and the light transmission formed in this upper layer It is possible to suppress variations in the physical properties of the element portion, such as formation of a thin portion on the conductive electrode.
In the above description, it has been described that there are two types of regions, a scattering region having a high scattering property and a background region having a low scattering property, but as described above, regions having a difference in scattering property of three or more are described. It may be formed, or the scattering property may be continuously changed, that is, halftone display may be performed.
Hereinafter, the glass layer and other components used in the first to fourth embodiments of the present invention described above will be described in detail.
Note that the surface roughness Ra of the surface of the glass layer having the display pattern serving as the base of the
By adopting this range, the film thickness of the
Further, according to this configuration, the probability that a scattering material made of a material having a composition different from that of bubbles, precipitated crystals, or the base material is present in the surface layer of the glass layer and directly below is configured to be lower than the inside of the glass layer, and a smooth surface Obtainable. For this reason, for example, when forming an organic LED element, since the surface of the translucent substrate, that is, the glass layer surface is smooth, the surface of the translucent electrode (first electrode) formed on the upper layer is smooth, Even when a layer having a light emitting function or the like is formed on the upper layer by a coating method or the like, the layer having a light emitting function can be uniformly formed, and a light-transmitting electrode and a reflection formed on the layer having a light emitting function are formed. The distance between the electrodes with respect to the surface of the conductive electrode (second electrode) is also uniform. As a result, since a large voltage is not locally applied to the layer having a light emitting function, the life can be extended.
Although the glass layer is formed directly on the glass substrate, the glass layer may be formed via a barrier layer, for example, by forming a silica thin film on the glass substrate by sputtering, and then forming a glass layer. However, by forming the glass layer on the glass substrate without using an adhesive or organic layer, an extremely stable and flat surface can be obtained, and it is thermally stable by being composed of only inorganic substances. Thus, it becomes possible to form a long-life optical device.
It should be noted that by adjusting the material composition for forming the glass layer and the firing temperature, bubbles acting as scattering substances remain in the glass layer, and bubbles or dents are generated on the outermost surface of the glass layer. It is possible to suppress. In other words, by adjusting the firing temperature profile and adjusting the firing time so as to prevent the scattering material from rising and remaining on the glass layer, the display panel has excellent scattering characteristics and high surface smoothness. It is possible to provide a substrate for use.
The surface roughness Ra of the glass layer surface is desirably 30 nm or less. More desirably, the glass layer has a surface roughness of 10 nm or less.
For example, when an organic LED element is formed on such a translucent substrate, for example, the translucent electrode needs to be formed thin, but the translucent electrode can be formed without being affected by the base. The surface roughness is 30 nm or less, preferably 10 nm or less. When the surface roughness exceeds 30 nm, the coverage of the organic layer formed thereon may be deteriorated, and a short circuit occurs between the transparent electrode formed on the glass layer and the other electrode. There is. Although the element is not lit due to the short circuit between the electrodes, it may be possible to repair it by applying an overcurrent. In enabling repair, the roughness of the glass layer is desirably 10 nm or less, and more desirably 3 nm or less.
In some material systems, the surface roughness can be 10 nm or less when the firing temperature is 570 ° C. or higher. Although the optimum firing conditions differ depending on the material system, it is possible to suppress the presence of the scattering material on the outermost surface by controlling the type and size of the scattering material, and to obtain a glass layer having excellent surface smoothness.
The size of the scattering material is such that when there are bubbles in the glass layer, if the bubbles increase, the buoyancy increases in the glass layer formation process such as firing, and the bubbles easily break up. The surface smoothness may be significantly reduced. In addition, since the number of scattering substances in the portion is relatively reduced, the scattering property is lowered only in that portion. If such large bubbles are aggregated, they become uneven and can be visually recognized. Furthermore, the ratio of bubbles having a diameter of 5 μm or more is desirably 15 vol% or less, more desirably 10 vol% or less, and further desirably 7 vol% or less. Further, even when the scattering material is other than bubbles, the number of scattering materials in that portion is relatively reduced, so that the scattering property is lowered only in that portion. Therefore, the ratio of the scattering material having the maximum length of 5 μm or more is desirably 15 vol% or less, desirably 10 vol% or less, and more desirably 7 vol% or less.
In addition, by using glass that is easily crystallized, crystals can be precipitated inside the glass layer. At this time, if the crystal size is 0.1 μm or more, it functions as a light scattering material. At this time, by appropriately selecting the firing temperature, it becomes possible to precipitate crystals inside the glass layer while suppressing crystal precipitation on the outermost surface of the glass layer. Specifically, it is desirable to increase the temperature from the glass transition temperature to about 60 ° C to 100 ° C. If the temperature rises to such a level, the viscosity of the glass is high and bubbles do not rise.
When the temperature is too high, crystals are deposited even on the outermost surface of the glass layer, and the smoothness of the outermost surface is lost. Therefore, the firing temperature is more desirably about 60 ° C. to 80 ° C. higher than the glass transition temperature, and most desirably 60 ° C. to 70 ° C. By such a method, it is possible to cause bubbles and precipitated crystals to exist as scattering substances in the glass layer, and to suppress their occurrence on the outermost surface of the glass. These are possible because the glass can flatten itself within a certain temperature range, and can realize high viscosity without bubbles rising, or can precipitate crystals. With resin, it is difficult to control the process due to the high viscosity as described above, and it is also impossible to precipitate crystals.
Thus, by adjusting the material composition and firing conditions, it is possible to obtain a light-transmitting substrate in which the density of the scattering material on the outermost surface of the glass layer is smaller than the density of the scattering material inside the glass layer.

In addition, the scattering material may be a bubble, a material particle having a composition different from that of the base layer, or a precipitated crystal of the base layer. These may be a single substance or a mixture.
When the scattering material is bubbles, the size, bubble distribution, and density of the bubbles can be adjusted by adjusting the baking conditions such as the baking temperature.

When the scattering material is a precipitated crystal of glass constituting the base layer, the size, bubble distribution, and density of bubbles can be adjusted by adjusting the firing conditions such as the firing temperature.
Further, it is desirable that the first refractive index of the base layer at at least one of the wavelengths λ (430 nm <λ <650 nm) is 1.8 or more. Although it is difficult to form a high refractive index material layer, the refractive index can be easily adjusted by adjusting the material composition of the glass material.

It is desirable that the temperature is from 550 ° C to 550 ° C.
<Glass layer>
The structure of the glass layer, the production method, characteristics, and the refractive index measurement method will be described in detail. Although details will be described later, in order to improve the light extraction efficiency in the scattering region, that is, the display pattern region, the refractive index of the glass layer should be equal to or higher than the refractive index of the translucent electrode material. The reverse is preferred in the region.
(Constitution)
In the present embodiment, as described above, the
Further, as the glass layer, a material (base material) having a coated main surface and high light transmittance is used. As the base material, glass, crystallized glass, translucent resin, or translucent ceramic is used. Examples of the glass material include soda lime glass, borosilicate glass, alkali-free glass, and quartz glass. A plurality of scattering substances 104 (for example, there are bubbles, precipitated crystals, material particles different from the base material, and phase separation glass) are formed inside the
In order to improve the light extraction efficiency in the scattering region of the display panel substrate of the present invention, the refractive index of the base material must be equal to or higher than the refractive index of the translucent electrode material. This is because when the refractive index is low, a loss due to total reflection occurs at the interface between the base material and the translucent electrode material. The refractive index of the base material only needs to exceed at least a part of the emission spectrum range of the light emitting layer (for example, red, blue, green, etc.), but exceeds the entire emission spectrum range (430 nm to 650 nm). It is more preferable that it exceeds the entire wavelength range of visible light (360 nm to 830 nm).
Moreover, in order to prevent the short circuit between the electrodes of organic LED, the glass layer main surface needs to be smooth. For this purpose, it is not preferable that the scattering material protrudes from the main surface of the glass layer. In order to prevent the scattering material from protruding from the main surface of the glass layer, it is preferable that the scattering material does not exist within 0.2 μm from the main surface of the glass layer. The arithmetic average roughness (Ra) defined in JIS B0601-1994 of the main surface of the glass layer is preferably 30 nm or less, more preferably 10 nm or less (see Table 1), and particularly preferably 1 nm or less. Both the scattering material and the base material may have a high refractive index, but the difference in refractive index (Δn) is preferably 0.2 or more in at least a part of the emission spectrum range of the light emitting layer. In order to obtain sufficient scattering characteristics, the difference in refractive index (Δn) should be 0.2 or more over the entire emission spectrum range (430 nm to 650 nm) or the entire visible wavelength range (360 nm to 830 nm). More preferred.
In order to obtain the maximum refractive index difference, it is desirable to use a high refractive index glass as the high light transmittance material and a gas object, that is, a bubble as the scattering material. In this case, since it is desirable that the refractive index of the base material be as high as possible, it is preferable that the base material be a glass having a high refractive index. As a high refractive index component, one or more components selected from P 2 O 5 , SiO 2 , B 2 O 3 , Ge 2 O, and TeO 2 are used as a high refractive index component as a network former. , TiO 2 , Nb 2 O 5 , WO 3 , Bi 2 O 3 , La 2 O 3 , Gd 2 O 3 , Y 2 O 3 , ZrO 2 , ZnO, BaO, PbO, Sb 2 O 3 Alternatively, a high refractive index glass containing two or more kinds of components can be used. In addition, in order to adjust the characteristics of the glass, alkali oxides, alkaline earth oxides, fluorides, and the like may be used as long as the physical properties required for the refractive index are not impaired. Specific glass systems include B 2 O 3 —ZnO—La 2 O 3 system, P 2 O 5 —B 2 O 3 —R ′ 2 O—R ″ O—TiO 2 —Nb 2 O 5 —WO 3 —. Bi 2 O 3 system, TeO 2 —ZnO system, B 2 O 3 —Bi 2 O 3 system, SiO 2 —Bi 2 O 3 system, SiO 2 —ZnO system, B 2 O 3 —ZnO system, P 2 O 5 -ZnO system, etc. Here, R ′ represents an alkali metal element, and R ″ represents an alkaline earth metal element. In addition, the above is an example, and if it is the structure which satisfy | fills said conditions, it will not be limited to this example.
By giving the base material a specific transmittance spectrum, the color of light emission can be changed. As the colorant, known ones such as transition metal oxides, rare earth metal oxides and metal colloids can be used alone or in combination.
(Glass layer production method)
The method for producing the glass layer is carried out by coating and baking. In particular, from the viewpoint of forming a thick film of 10 to 100 μm uniformly and rapidly, a method of producing glass by frit paste is preferable. In order to utilize the frit paste method, in order to suppress thermal deformation of the substrate glass, the glass softening point (Ts) of the glass layer is lower than the strain point (SP) of the substrate glass, and the difference in thermal expansion coefficient α. Is desirable to be small. The difference between the softening point and the strain point is preferably 30 ° C. or higher, more preferably 50 ° C. or higher. Further, the difference in expansion coefficient between the glass layer and the substrate glass is preferably ± 10 × 10 −7 (1 / K) or less, and more preferably ± 5 × 10 −7 (1 / K) or less. Here, the frit paste refers to a glass powder dispersed in a resin, a solvent, a filler or the like. The glass layer can be coated by patterning and baking the frit paste using a pattern forming technique such as screen printing. The technical outline is shown below.

There are ethyl cellulose and nitrocellulose as main agents. Butyral resin, melamine resin, alkyd resin, and rosin resin are used as additives for improving the strength of the coating film. A boiling point of 200 ° C to 230 ° C is desirable. Blend to adjust viscosity, solid content ratio, drying speed. Specific examples include ether solvents (butyl carbitol (BC), butyl carbitol acetate (BCA), diethylene glycol di-n-butyl ether, dipropylene glycol butyl ether, tripropylene glycol butyl ether due to the dry compatibility of the paste during screen printing. , Butyl cellosolve), alcohol solvents (α-terpineol, pine oil, dawanol), ester solvents (2,2,4-trimethyl-1,3-pentanediol monoisobutyrate), phthalate ester solvents (DBP) (Dibutyl phthalate), DMP (dimethyl phthalate), DOP (dioctyl phthalate)).
(Frit paste film production method)
Next, a method for actually forming a frit paste film will be described.
(1) Frit paste Prepare glass powder and vehicle. Here, the vehicle refers to a mixture of resin, solvent, and surfactant. Specifically, a resin, a surfactant, or the like is put into a solvent heated to 50 ° C. to 80 ° C., and then allowed to stand for about 4 to 12 hours, followed by filtration.
Next, the glass powder and the vehicle are mixed with a planetary mixer and then uniformly dispersed with three rolls. Thereafter, the mixture is kneaded with a kneader to adjust the viscosity. Usually, the vehicle is 20 to 30 wt% with respect to 70 to 80 wt% of the glass material.
(2) Printing The frit paste produced in (1) is printed using a screen printer. It is possible to control the film thickness of the frit paste film formed by the mesh mesh roughness of the screen plate, the thickness of the emulsion, the pressing pressure during printing, the squeegee pressing amount, and the like. It is dried in a baking furnace after printing.
(3) Firing The substrate printed and dried in a firing furnace is fired. Firing consists of a binder removal process for decomposing and disappearing the resin in the frit paste and a firing process for sintering and softening the glass powder. The binder removal temperature is 350 ° C. to 400 ° C. for ethyl cellulose and 200 ° C. to 300 ° C. for nitrocellulose, and heating is performed in an air atmosphere for 30 minutes to 1 hour. Thereafter, the temperature is raised to sinter and soften the glass. The firing temperature is from the softening temperature to the softening temperature + 20 ° C., and the shape and size of the bubbles remaining inside vary depending on the treatment temperature. Then, it cools and a glass layer is formed on a board | substrate. The thickness of the obtained film is 5 μm to 30 μm, but a thicker glass layer can be formed by laminating at the time of printing.
If a doctor blade printing method or a die coat printing method is used for the printing process as described above, a thicker film can be formed (green sheet printing). When a film is formed on a PET film or the like and then dried, a green sheet is obtained. Next, the green sheet is thermocompression-bonded on the substrate with a roller or the like, and a fired film is obtained through a firing process similar to that of a frit paste. The thickness of the obtained film is 50 μm to 400 μm, but a thicker glass film can be formed by stacking green sheets.
具体的には、ITO(Indium Tin Oxide)、SnO2、ZnO、IZO(Indium Zinc Oxide)、AZO(ZnO−Al2O3:アルミニウムがドーピングされた亜鉛酸化物)、GZO(ZnO−Ga2O3:ガリウムがドーピングされた亜鉛酸化物)、NbドープTiO2、TaドープTiO2などの材料が用いられる。
