特許文献1の技術ではエッチング液を用いて処理を行っているが、近年では環境負荷の観点から、エッチング液の使用制限の要請が高い。また、特許文献1では、薄膜形成のためにCVD(気相成長法)を用いており、蒸着装置によりCVDを行っているため、微小凹凸部を形成するためには別途のエッチング装置を配備しなければならない。しかも、使用済みのエッチング液は排液処理機構を要することから、機構の複雑化・大型化を招来する。また、レーザ加工等を薄膜に施して微小凹凸部を形成する手法もあるが、レーザ加工を行うための専用の装置を、薄膜形成装置とは別に独立して設けなくてはならず、またレーザ加工処理を行うための別途の処理工程を行うために、工程が複雑化するようになる。近年では、生産効率の向上が主要な課題となっているため、工程の簡略化を行い、生産時間を短縮するようにしなければならない。

ホットプレート61は被処理体21を載置するためのプレートであり、加熱ヒータ62はホットプレート61を加熱するためのヒータである。温度制御部63により加熱ヒータ62の温度制御がされるが、この温度制御部63は加熱ヒータ62を緩やかに加熱するように制御を行う。被処理体21には各インクによる液膜が形成されるが、この液膜は多数の凸曲面形状のインクが端部において連続した形状となっている。この液膜を加熱ヒータ62により緩速加熱していくと、液膜のうちホットプレート61に最も近い部位から順に熱硬化をしていく。このため、最も少ない厚みの各インクの端部(隣接するインクと連続している部位)から順に熱硬化をしていき、中央部からはインクが蒸発していく。そして、中央部のインクはなお流動化している状態になっていることから、端部に向けた液の流れが生じていく。これにより、被処理体21上に形成されたインクが全て熱硬化すると、多数の凸曲面形状は、図5(b)のように、端部は厚く、中央部が薄くなった形状の凹面形状となる。これが薄膜71となり、薄膜71は、多数の凹曲面形状を有し、各凹曲面形状は、他の凹曲面形状との境界部位においては連続した形状になる。

多数の微小凹凸部が形成される薄膜71としては、図1の各薄膜の何れに対して適用するものであってもよいが、このうち、特に反射層7を構成するAg膜19に適用すると好適である。つまり、反射層7以外の薄膜は光を透過または吸収するためのものであるため、これらの薄膜に微小凹凸部を形成するよりも、光を反射するための反射層7に微小凹凸部を形成する方が、より高い光散乱効果を得られるためである。Ag膜19に形成される微小凹凸部はAl膜20側に形成されるが、Ag膜19全体とAl膜20全体とで光を反射させ、しかも各薄膜は極めて薄い膜であるため、Ag膜19の微小凹凸部で多くの光が反射し、高い光散乱効果が得られるようになる。

以上は可動子44を所定ピッチに間欠移動したものを例示したが、この移動ピッチ間隔を極めて短いものにすることができれば、図6のような異なるパターンの微小凹凸部を多数有する薄膜72を形成することができるようになる。移動ピッチ間隔を極めて短いものにすると、X方向において隣接するインク同士が表面張力により一体となって、X方向に延びる1列の細長の略半円柱の形状になる。そして、隣接する略半円柱のインクは、Y方向における端部において、それぞれ隣接する略半円柱のインクと連続しているパターンが形成される。また、可動子44を連続的に推進させることにより、搬送テーブル32を連続移動させて、各噴射ノズル50から連続的にインクを噴射させても、前記のようにX方向に延びる1列の細長の略半円柱状であり、端部において連続した形状のインクを被処理体21に形成することができるようになる。
