このような発光素子アレイチップ301に、まず紫外線(UV:Ultra Violet)により硬化する光硬化性樹脂302を滴下する。そして、スピンコート等を行うことにより光硬化性樹脂302が発光素子アレイチップ301上で均一になるようにする(図6(b))。使用される光硬化性樹脂としては、LED102から出射された光を透過する透明樹脂であれば、特に限定されるものではないが、一般的なエポキシ系の光硬化性樹脂やアクリル系の光硬化性樹脂が使用できる。本実施の形態では、化薬マイクロケム株式会社製のSU−8を使用し、20μm〜30μmの厚さで均一になるようにした。

なお、本実施の形態では、使用される透明樹脂として光硬化性樹脂に限られるものではなく、非感光性樹脂でもよい。非感光性樹脂を使用する場合は、フォトリソグラフィ法を用いることで同様のことが可能である。即ち、レジスト材料を非感光性樹脂上に形成し、ドライエッチングによりLED102が形成される発光素子部および発光素子部に隣接する隣接部を除く箇所の非感光性樹脂を選択的に除去すればよい。

またマイクロレンズ成形型200には、スペーサ201が設けられていることが好ましい。このスペーサ201を介在させることで、マイクロレンズ103を成形する際に、厚さに対し、より精度を高くすることができる。スペーサ201の材料としては、特に限定されるものではなく、例えば、フィルムレジストなどの樹脂系のもの、あるいは金属膜などを使用することができる。

ここで、LED102が配列されていない他方の長辺側に被覆される光硬化性樹脂302は、図7(c)右図で示したように連続的に被覆するのではなく、複数の領域に分割して被覆することが好ましい。連続的に被覆すると、後の図7(e)の工程においてマイクロレンズ成形型200を離型する際に、光硬化性樹脂302との接触面積が大きくなるため離型が困難になるおそれがある。そのため、後の図7(d)の工程においてマイクロレンズ成形型200を発光素子アレイチップ301に押圧する際にその圧力により大きく変形しない範囲内で、小さく分割して配置するのが好ましい。

このベース樹脂303により、発光素子アレイチップ301上に形成されるボンディングパッド101やLED102等による凹凸が平坦化され、後の図8(e)の工程においてマイクロレンズ103を成形する際に、より寸法のばらつきが少ないマイクロレンズ103を形成しやすくなる。また後の図8(f)の工程において、マイクロレンズ成形型200を離型する際にも離型性を高めやすくなる。
