More specifically, the present invention relates to a connector unit connectable to the rotating electrical machine, a housing for the rotating electrical machine to which the connector unit is connected, and the rotating electrical machine.
Electric vehicles and hybrid electric vehicles (HEVs) are attracting attention against the background of soaring fossil fuels and regulations on CO 2 emissions to prevent global warming. First, a motor and a power conversion unit or power module used for HEV driving will be described. FIG. 22 is a block circuit diagram showing an example of a conventional HEV electrical system. As shown in the figure, in a conventional
In the
As an example of an arrangement structure of a general power conversion unit or power module, an inverter-integrated electric compressor of a refrigeration cycle apparatus for a vehicle air conditioner integrated with a motor is disclosed with the aim of downsizing the apparatus (Patent Document 1). A power conversion unit including a control circuit and an inverter circuit is stored in a storage box, and the entire storage box is externally attached to the motor housing. The resin-molded power semiconductor device is directly fixed to the pedestal surface on the outer periphery of the motor housing via an insulating sheet. Low-pressure refrigerant gas discharged from the evaporator is introduced into the storage box, and the interior of the storage box including the power conversion unit is cooled. As a result, an inverter-integrated motor for a vehicle that can be reduced in size can be obtained.
The heat problem also occupies a large specific gravity for the HEV power converter. In particular, the amount of heat generated from semiconductor devices increases with the increase in capacity, size, and processing speed of the device, and a large amount of heat is generated in the heat dissipation path due to differences in the coefficient of thermal expansion of each member in the heat dissipation path. The problem of stress is getting worse. The thermal stress warps or peels in the heat dissipation path and interrupts the heat dissipation path, so it must be reliably prevented.
However, in recent years, due to soaring materials, there is a tendency to reduce the cost by devising the structure. For example, in a power conversion part or power module (Patent Documents 2 and 3) having the above-described heat dissipation path, a large number of parts that use rare metals, copper, and aluminum as main raw materials are necessary, which increases the manufacturing cost. There is. It is important to reduce the manufacturing cost of motor-equipped automobiles, including the wiring costs described above.
SUMMARY OF THE INVENTION An object of the present invention is to provide a connector unit that can reduce the cost by reducing the number of components in at least a heat radiation path, a rotating electrical machine housing to which the connector unit is connected, and a rotating electrical machine.
The connector unit of the present invention is a connector unit that can be connected to a housing of a rotating electrical machine, and includes a power conversion unit for converting DC power and three-phase AC power. The power conversion unit includes a semiconductor device for power conversion, a heat sink that dissipates heat from the semiconductor device, a wiring member that is electrically connected to the electrode of the semiconductor device, and an insulation that fixes the wiring member and the heat sink. An adhesive layer. And the recessed part is each formed in the contact area | region with the insulating contact bonding layer in a heat sink and a wiring member, It is characterized by the above-mentioned.
According to the above configuration, parts such as a DBA substrate are not required, the number of parts is reduced, and the formation of the insulating adhesive layer does not require processing such as passing through a reflow furnace like a solder layer. Can be reduced. In that case, it is necessary to ensure the reliability of the connection between the insulating adhesive layer and each member, but in the present invention, the insulating adhesive layer, the heat sink, and the wiring member Generation | occurrence | production of peeling of the adhesion surface of is suppressed. Moreover, even if peeling occurs at the outermost end, the inward progress of peeling is suppressed by the insulating adhesive layer in the recess. Therefore, connection reliability can be ensured while reducing manufacturing costs. And in this invention, since the connector unit with a power conversion part can be connected with the housing of a rotary electric machine, it is not necessary to arrange | position the wiring for three-phase alternating current between the power conversion part located in another location, and a rotary electric machine. In consideration of the DC power wiring, the entire wiring cost can be reduced. Note that the connector unit may be connected to the housing in any form, including, for example, a case where the connector unit is connected using a component for connection or a case where the connector unit is integrated in a material or metal phase.
The above heat sink has a wall portion extending from the heat sink to the semiconductor device side and an eave portion extending inward from the tip of the wall portion, and is formed on a surface opposite to the semiconductor device side of the eave portion. A concave portion is formed, and the wall portion and the eaves portion can take a structure covering the end portion of the insulating adhesive layer. As a result, it is possible to more reliably suppress the occurrence and progress of peeling of the adhesive surface between the insulating adhesive layer, the heat sink, and the wiring member.
A connecting member for connecting the wiring member and the heat sink can be provided. As a result, the connecting member for connecting the wiring member and the heat sink is disposed with an insulating adhesive layer interposed therebetween, and a concave portion (the insulating adhesive layer is filled in the concave portion) is provided. Even if the various stresses included act between the wiring member and the heat sink, there is no possibility of peeling. In other words, the cooperative action of the connecting member, the insulating adhesive layer, and the recess filled with the insulating adhesive layer can reliably prevent peeling against various types of stress.
You may comprise said connection member with the internal thread provided in the heat sink, and the insulating screw inserted from the wiring member side and screwed together. As a result, the connecting member can be constituted by simple means of an insulating screw (for example, a ceramic screw or an insulating resin screw) and a female screw, and a reliable biasing and connecting action can be obtained. Moreover, since ceramics or resin excellent in insulation is used for the screw, leakage from the wiring member can be reliably prevented.
An insulating frame member can be disposed between the wiring member and the heat sink so as to surround the insulating adhesive layer. In this case, the thickness of the frame member is set smaller than the thickness of the insulating adhesive layer in a free state. Therefore, the frame member functions as a spacer that determines the distance between the wiring member and the heat sink in a state where the wiring member and the heat sink are connected to each other by the connecting member. When the connecting member exerts the above-described force while resisting the elastic force of the insulating adhesive layer, the elastic restoring force of the insulating adhesive layer, which is the reaction force, acts on the wiring member and the heat sink. , Increase adhesion. As a result of the action of stress and reaction force on the other side at the connection interface (pressing each other between the interfaces), there is no possibility of generating a gap at the interface, and the connection of (wiring member / insulating adhesive layer / heat sink) is eliminated. Can be made more reliable.
The frame member may have a structure having a separation portion where the frame member does not exist. Thereby, bubbles or the like generated in the insulating adhesive layer are not completely surrounded by the frame member and can escape to the outside through the separated portion. When the bubbles escape to the outside, there is no portion where the heat stays, and the possibility that the insulating adhesive layer deteriorates in the insulating adhesive layer can be eliminated.
An elastic member located on the semiconductor device side of the wiring member is provided, and the connecting member compresses the elastic member between the wiring member and compresses the wiring member together with the elastic member so as to approach the heat sink. Can affect. As a result, it is possible to increase and ensure the pressing on the mating side at the interface of (wiring member / insulating adhesive layer / heat sink), and thus the reliability of the connection structure can be further improved. Here, examples of the elastic member include springs such as a coil spring, and elastic rubber or resin.
The above heat sink faces the outside of the housing and can be provided so that the semiconductor device is positioned on the main body side of the rotating electrical machine from the heat sink. Accordingly, since the heat sink faces the outside of the housing, it is easy to perform natural cooling, forced air cooling, or liquid cooling on the heat sink in terms of space or ambient environment. Providing fins on the outer side of the heat sink also facilitates space. Further, since the rotating electrical machine main body is housed in the housing and the semiconductor device is located on the near side, the wiring length can be reduced.
For example, the housing may be provided with an opening, and the connector unit may be coupled to the opening so that the semiconductor device faces the inside of the housing and the heat sink faces the outside of the housing. According to this configuration, in addition to the above-described effects, the protruding portion of the connector unit from the housing can be suppressed and the size can be easily reduced depending on the manner of arrangement of the connector unit.
When the semiconductor device is a vertical device, has a back electrode, the wiring member has a plate shape, and is connected to the back electrode with a conductive metal layer interposed therebetween, a heat dissipation path Therefore, the conduction of heat from the semiconductor device to the heat sink is not hindered, and the heat dissipation can be improved. In addition, the generation of heat due to a large current can be suppressed by reducing the electrical resistance at the interface. The vertical device refers to a device in which current flows in the thickness direction of the semiconductor device, and includes a front surface electrode, a back surface electrode, and a control electrode (usually disposed on the surface).
A structure in which the concave portion extends to the peripheral portion of the contact area can be employed. For example, the recess may be located at the end of the contact area so as to surround the contact area. As a result, it is possible to more reliably suppress the occurrence and progress of the peeling of the bonding surface between the insulating adhesive layer, the heat sink, and the wiring member. In addition, the concave portion may be located at a corner portion at the end of the contact area, thereby causing the occurrence of peeling of the adhesive surface between the heat sink and the wiring member while minimizing a decrease in heat conduction in the concave portion. And progress can be suppressed.

Thereby, it is not necessary to manufacture a heat sink separately, and cost reduction can be obtained. Moreover, heat dissipation to the housing having a large heat capacity can be obtained, and further, miniaturization or space utilization efficiency can be improved by using both the heat sink and the housing.

Electric system in which connector unit of this embodiment is used FIG. 1 is a block diagram schematically showing a configuration of an electric system inside a hybrid vehicle or HEV body according to the first embodiment. In the figure, members mainly related to the present invention are displayed. As shown in the figure, an HEV vehicle body 9 includes an
In the present embodiment, power stored in battery 6 is converted to a desired voltage by

Although not shown in FIG. 1, the
As shown in FIG. 2, in the

FIG. 6 is a partially enlarged view of FIG. The flat plate portion 23a1 or 23w1 of the DC power supply wiring or AC power supply wiring, which forms the wiring member, and the
Due to the
The
The
Further, the upper surface electrode of the semiconductor chip 11 (the upper surface electrode of the IGBT chip or the upper surface electrode of the diode chip) and the flat plate portions of the wiring layer (23w2 and 23b1 in the cross section shown in FIG. 5) are the large
The
In the present embodiment, the

Further, in a cross section other than the cross section shown in FIG. 5, the three-phase AC

In the present embodiment, sintered aluminum (sintered Al) is used as the material of the
In the present embodiment, Cu or Cu alloy is used as the material of the metal wiring 23 (23a, 23b, 23u, 23v, 23w), but is not limited thereto. For example, a composite material such as Al, Al alloy, Al—SiC, Cu—W, or Cu—Mo may be used.
In the present embodiment, the wiring layers (each flat plate portion 23a1, 23b1, 23u1, 23v1, 23w1) and terminals to external devices (DC power supply terminals 23a2, 23b2 and three-phase AC power supply terminals 23u2, 23v2, 23w2) Are configured by a single metal plate (in this embodiment, a Cu plate or a Cu metal plate), but a wiring layer and a terminal may be provided separately and connected between each other by a bus bar or the like. .
たとえば、Sn(液相点232℃),Sn−3.5%Ag(液相点221℃),Sn−3.0%Ag(液相点222℃),Sn−3.5%Ag−0.55%Cu(液相点220℃),Sn−3.0%Ag−0.5%Cu(液相点220℃),Sn−1.5%Ag−0.85%Cu−2.0Bi(液相点223℃),Sn−2.5%Ag−0.5%Cu−1.0Bi(液相点219℃),Sn−5.8Bi(液相点138℃),Sn−0.55%Cu(液相点226℃),Sn−0.55%Cu−その他(液相点226℃),Sn−0.55%Cu−0.3%Ag(液相点226℃),Sn−5.0%Cu(液相点358℃),Sn−3.0%Cu−0.3%Ag(液相点312℃),Sn−3.5%Ag−0.5%Bi−3.0In(液相点216℃),Sn−3.5%Ag−0.5%Bi−4.0In(液相点211℃),Sn−3.5%Ag−0.5%Bi−8.0In(液相点208℃),Sn−8.0%Zn−3.0%Bi(液相点197℃)等がある。
As described above, the
In the present embodiment, an epoxy resin containing a metal or ceramic filler is used for the insulating
The thickness of the insulating
According to the present embodiment, as described above, the
In addition, since the
Moreover, since the printed
Even when the three-phase AC power terminals 23u2, 23v2, and 23w2 are made of a common metal plate, the manufacturing cost can be reduced and the size of the
In this embodiment, since one
The above-described heat dissipation structure using a single solder layer enables the above-described recess-attached (wiring

Each of the flat plate portions 23a2, 23b2, 23u1, 23v1, and 23w1 constitutes the wiring layer of the present invention. In the present embodiment, the flat plate portions 23a1 and 23b1 which are the first portions of the wiring layer are respectively a common metal plate with the DC power supply terminals 23a2 and 23b2 (in this embodiment, a Cu plate or a Cu alloy plate). ). Further, the flat plate portions 23u1, 23v1, 23w1 which are the second portions of the wiring layer are metal plates common to the three-phase AC power supply terminals 23u2, 23v2, 23w2, respectively (in this embodiment, a Cu plate or a Cu alloy plate). ).

5. Modification of this Embodiment FIG. 11 is a cross-sectional view showing a connector unit according to
According to the first modification, since the
FIG. 12 is a cross-sectional view illustrating a connector unit according to a second modification of the first embodiment. Also in this modified example, the positions and shapes of the
In the second modification, the
(Embodiment 2)
FIG. 13 is an enlarged cross-sectional view of the power conversion unit according to the second embodiment. FIG. 13 shows a structure of a portion corresponding to FIG. 6 in the first embodiment. In the present embodiment, the structure corresponding to FIG. 5 is not shown, but the structure other than the part shown in FIG. 13 is the same as that of the first embodiment. As shown in FIG. 13, in the power conversion unit according to the present embodiment, a
In the present embodiment, in addition to the
Also according to the present embodiment, as in the first embodiment, it is possible to ensure bonding reliability while reducing the manufacturing cost. In particular, in the present embodiment, the
(Embodiment 3)
FIG. 14 is an enlarged cross-sectional view of a power conversion unit according to
The insulating
A
FIG. 16 is a view showing a modification of the present invention showing the arrangement of the
In the present embodiment, in the case of a ceramic material, the insulating
In this embodiment, in the case of a resin material, the insulating
As in the case of the contact region between the insulating
As described above, according to the present embodiment, the
In addition, as described above, since one
(Embodiment 4)
FIG. 17 is an enlarged cross-sectional view of a power conversion unit according to Embodiment 4 of the present invention. The
The thickness t 1 of the
Since the
FIG. 19 is a diagram for explaining that there is a possibility that a problem of electric leakage may occur when there are bubbles B inside the insulating
In each of the above embodiments, the insulating adhesive layer is made of an epoxy resin that is a thermosetting resin, but may be made of a thermoplastic resin such as PPS. In that case, even when the wiring member is disposed on the insulating adhesive layer, it is easy to remove the bubbles, so that the insulating adhesive layer only needs to be applied once, and the manufacturing cost can be further reduced.
(Embodiment 5)
FIG. 20 is a partially enlarged view of
The
According to the above configuration, the elastic restoring force of the
