Abstract
Description
The present invention relates to a method for forming a multilayer film, and more specifically, a method for forming a multilayer film for producing an optical functional film useful for an image display device or the like by forming the multilayer film on the film by a sequential coating method. About.
In recent years, thin image display devices such as liquid crystal, plasma, or organic EL have become mainstream as image display devices. However, in these image display devices, further improvement in image display characteristics and low price are achieved. It continues to be demanded to simultaneously satisfy two conflicting demands. Therefore, in each member constituting these image display devices, for example, a liquid crystal display device, not only a liquid crystal layer and a polarizing plate, but also various optical functions such as an optical compensation layer, a hard coat layer, an antireflection layer, a retardation layer, etc. Each layer is required not only to exhibit a function suitable for each purpose but also to have an excellent quality that does not adversely affect the display image of the image display device and to be manufactured at low cost.
As a method of laminating a plurality of optical functional layers made of resin, as described in
However, in the conventional sequential coating method as described above, when a plurality of coating liquids having the same viscosity of the coating liquid are applied, a relatively good optical functional layer laminate is formed. However, when applying a plurality of coating liquids with vastly different viscosities of the coating liquid to form a laminate of the optical functional layer, fine coating unevenness tends to occur in the formed resin layer. If such a laminate of resin layers is employed as an optical functional layer in an image display device, the display image may be adversely affected.
In view of such a conventional problem, the present invention can cause fine coating unevenness even when a plurality of coating liquids having greatly different viscosities are applied to form a resin layer. Another object is to provide a method for forming a non-multilayer film.
In order to solve the above-mentioned problems, the present inventors have intensively studied, and in the sequential coating method in which a plurality of resin layers are continuously formed by arranging a plurality of resin layer forming apparatuses in the film transport direction, the viscosity is the highest. The inventors have found that streaky coating unevenness can be prevented by stabilizing the film transport speed in a resin layer forming apparatus for forming a resin layer with a high coating liquid, and have arrived at the present invention.
The present invention provides a plurality of resin coating liquids in which a plurality of resin layer forming devices are arranged in the transport direction of the film while continuously transporting a long film in the longitudinal direction, and the viscosity varies depending on the resin layer forming device. A multi-layer film forming method for forming a plurality of resin layers on the film, wherein the resin layer forming apparatus is a backup roller driven to transport the film at a predetermined speed; Forming a resin layer comprising: coating means for discharging a resin coating liquid onto the film on the surface of the backup roller; and a supply roller driven so that the film can be supplied to the backup roller at a predetermined speed. In the resin layer forming apparatus for forming a resin layer with the most viscous resin coating liquid among the plurality of resin layer forming apparatuses, the supply line closest to the coating means is used. The film conveyance speed of the back-up roller is fixed to a constant value, and the film conveyance speed of the backup roller is controlled to follow the supply roller closest to the coating means. The film conveyance speed is controlled according to the expansion and contraction of the film being conveyed.
According to the method for forming a multilayer film having such a configuration, by sequentially applying a plurality of resin coating liquids using a plurality of resin layer forming apparatuses installed in the conveying direction of the long film by a coating method, A plurality of resin layers can be formed efficiently.
And, in the method for forming a multilayer film of the present invention, in the resin layer forming apparatus for applying the highest viscosity coating liquid, the film conveyance speed by the supply roller closest to the coating means is fixed to a constant value, By controlling the film conveyance speed by the backup roller to follow the supply roller closest to the coating means, the film conveyance speed passing through the tip of the coating means for discharging the coating liquid having the highest viscosity Can be most stabilized, and a high-viscosity coating solution can be uniformly applied without unevenness.
Furthermore, since the film transport speed by the supply roller provided in the other resin layer forming apparatus is controlled according to the expansion and contraction of the film, it is possible to minimize film flutter and fluctuations in the transport speed. It is possible to coat the resin coating solution without any unevenness. In addition, by minimizing film flutter and fluctuations in the conveyance speed, the influence on the conveyance speed of the film passing through the tip of the coating means for discharging the high-viscosity coating liquid may be reduced. In addition, the conveyance speed of the film is further stabilized.
Thus, according to the method for forming a multilayer film according to the present invention, even when a plurality of resin coating liquids having different viscosities are efficiently applied by a sequential coating method to form a multilayer film, A plurality of resin layers can be formed without causing fine coating unevenness, and the obtained multilayer film is extremely suitable as an optical functional layer for an image display device, for example.
Hereinafter, a method for forming a multilayer film according to the present invention will be described.
FIG. 1 is a schematic flow diagram showing an embodiment of a multilayer film forming method according to the present invention, FIG. 2 is a partially enlarged view of FIG. 1, and FIG. 3 shows an embodiment of the obtained multilayer film. FIG.
As shown in FIGS. 1 and 2, the multilayer
The former-stage resin
The same applies to the
Further, each of the resin
Furthermore, each of the resin
The specific configuration of such a supply roller is not particularly limited, but a nip roller can be suitably employed from the viewpoint that the peripheral surface of the supply roller and the base film can rotate integrally. it can. The nip roller includes, for example, a driving roller, a driven roller, and a gear attached to the shafts of these rollers, and transmits the driven roller to the driven roller side while transmitting the rotation of the driving roller to the driven roller. The film to be conveyed is conveyed while being sandwiched between the driving roller and the driven roller.

For example, in this embodiment, a backup roller driving unit that drives a backup roller, a conveyance speed detection unit that detects a conveyance speed of the supply roller and outputs conveyance speed information of the supply roller, and an output from the conveyance speed detection unit Backup roller control means that obtains information on the conveyance speed of the supply roller to be output and outputs the conveyance speed of the backup roller that is the same as the conveyance speed of the supply roller to the backup roller driving means. ing.

On the other hand, a supply roller (also referred to as a fluctuation control supply roller) 11 provided on the upstream side of the
More specifically, an expansion / contraction detection means for detecting expansion / contraction of the film is provided, and when the expansion / contraction amount of the film maintains a constant value, the film conveyance speed of the fluctuation
As the expansion / contraction detection means for detecting the expansion / contraction of the film, a tension pickup type expansion / contraction detection device, a dancer roller type expansion / contraction detection device, or the like can be used.
In the multilayer film forming method of the present embodiment, a tension pickup type expansion / contraction detection apparatus is used. The tension pickup type expansion / contraction detection device is installed on a
The measured tension value of the
The same applies to rollers other than the supply roller provided with the driving device, and the conveyance speed of these rollers is conveyed when the film conveyance speed by the
In the present invention, the resin constituting the high-viscosity resin coating solution is not particularly limited, and can be appropriately selected according to the use of the multilayer film. Examples of the optical application include polymers such as polyamide, polyimide, polyester, polyether ketone, polyamide-imide, polyester-imide, and polyarylate. Any one kind of these polymers may be used alone, or for example, a mixture of two or more kinds having different functional groups such as a mixture of polyetherketone and polyamide. Among these resins, when a polyimide having high transparency, high orientation and high stretchability is selected as a high viscosity resin coating solution, the effects of the present invention are easily obtained.
Although the molecular weight of the polymer is not particularly limited, for example, the weight average molecular weight (Mw) is preferably in the range of 1,000 to 1,000,000, more preferably in the range of 2,000 to 500,000. .
Further, as the polyimide, for example, a polyimide that has high in-plane orientation and is soluble in an organic solvent is preferable.
The solvent for dissolving the resin may be any solvent as long as it can dissolve the resin material and hardly erode the film, and can be appropriately selected according to the resin material and film to be used. Specifically, for example, halogenated hydrocarbons such as chloroform, dichloromethane, carbon tetrachloride, dichloroethane, tetrachloroethane, trichloroethylene, tetrachloroethylene, chlorobenzene, o-dichlorobenzene, phenols such as phenol and parachlorophenol, benzene, Aromatic hydrocarbons such as toluene, xylene, methoxybenzene, 1,2-dimethoxybenzene, acetone, ethyl acetate, t-butyl alcohol, glycerin, ethylene glycol, triethylene glycol, ethylene glycol monomethyl ether, diethylene glycol dimethyl ether, propylene glycol , Dipropylene glycol, 2-methyl-2,4-pentanediol, ethyl cellosolve, butyl cellosolve, 2-pyrrolidone, N-methyl-2-pyrrolidone Pyridine, triethylamine, dimethylformamide, dimethylacetamide, acetonitrile, butyronitrile, methyl isobutyl ketone, it can be used methyl ether ketone, cyclopentanone, carbon disulfide and the like.
Among the above solvents, methyl isobutyl ketone is particularly preferable because it is excellent in dissolving the resin composition and does not erode the base film.
These solvents can be used alone or in combination of two or more.
Further, in the multilayer film forming method of the present invention, it is preferable that the viscosity of the highest viscosity resin coating solution is 70 mPa · s or more and the viscosity of the other resin coating solution is 20 mPa · s or less, Among these, the viscosity of the highest viscosity resin coating solution is more preferably 100 to 1000 mPa · s, and particularly preferably the viscosity of the highest viscosity resin coating solution is 100 to 550 mPa · s. In such a case, the effects of the present invention are more easily exhibited.
The thickness of the resin layer formed by applying a high-viscosity resin coating solution is usually 0.2 to 50 μm, preferably 1 to 30 μm.
In addition, the film on which the multilayer film is formed in the present invention is not particularly limited and can be appropriately selected depending on the application. In optical applications, for example, a film made of a transparent polymer such as a polyester polymer such as polyethylene terephthalate or polyethylene naphthalate, a cellulose polymer such as diacetyl cellulose or triacetyl cellulose, a polycarbonate polymer, or an acrylic polymer such as polymethyl methacrylate. And so on.
In addition, styrene polymers such as polystyrene and acrylonitrile-styrene copolymers, polyethylene, polypropylene, polyolefins having a cyclic or norbornene structure, olefin polymers such as ethylene-propylene copolymers, vinyl chloride polymers, nylon and aromatic polyamides. The film which consists of transparent polymers, such as amide type polymers, etc. can also be mentioned.
Furthermore, imide polymers, sulfone polymers, polyether sulfone polymers, polyether ether ketone polymers, polyphenylene sulfide polymers, vinyl alcohol polymers, vinylidene chloride polymers, vinyl butyral polymers, arylate polymers, polyoxymethylene polymers The film which consists of transparent polymers, such as a polymer, an epoxy-type polymer, and the blend of the said polymer, etc. can also be mentioned. In particular, those having a small optical birefringence are preferably used.
As the film, a cellulose polymer such as triacetyl cellulose is preferably used from the viewpoints of polarization characteristics and durability, and a triacetyl cellulose film is particularly preferably used.
Further, the thickness of the film is not particularly limited and may be appropriately selected depending on the use of the multilayer film. However, in general, the effect of the present invention is easily exhibited in a film having a thickness of 10 to 1000 μm.
In the sequential coating method in which a plurality of resin layers are continuously formed, since a plurality of coating means and heating devices are installed in the film transport direction, the film transport speed fluctuates at a very small level in some places. However, according to the multilayer film forming method of this embodiment, even when the sequential coating method is adopted, the conveyance speed of the
In addition, the formation method of the multilayer film based on this invention is not limited to the above embodiments. For example, as the coating means, the case where a die coater is used has been described in the above embodiment, but other known coating means such as a curtain coater, a roll coater, a bar coater, an air knife coater, and a blade coater may be used. Can be used.
The expansion / contraction detection means for detecting the expansion / contraction of the film is not limited to the tension control device using the tension pickup method described in the above embodiment, and a dancer roller type expansion / contraction detection device or the like may be employed.
The dancer roller type expansion / contraction detection device includes a dancer roller that is pressed against the film to be conveyed with a predetermined urging force, and is configured so that the position of the dancer roller can be changed according to the magnitude of the drag from the film. It is a device that can keep the film tension constant.
When such a dancer roller type expansion / contraction detection means is provided, when the dancer roller is at a predetermined reference position, it means that the expansion / contraction amount of the film maintains a constant value. The conveyance speed is controlled to be maintained. In addition, when the dancer roller tends to move in the direction of pushing down the contacting film surface, it means that the elongation rate of the film has increased, so that the fluctuation control supply roller decreases its conveying speed. Be controlled. If the dancer roller tends to move in the opposite direction to the film it contacts, it means that the elongation rate of the film has decreased, so the fluctuation control supply roller is controlled to increase its transport speed. Is done.
Further, when the dancer roller type expansion / contraction detection means is provided, there is an advantage that the tension of the film is kept constant because the dancer roller moves while applying a constant biasing force even when the film expands and contracts.
Further, when the elongation rate of the film between the roller to be controlled and the
Further, the method for immobilizing the coating film is not particularly limited, and may be appropriately selected depending on the type of resin used, the number of blended parts thereof, and the material of the film. Specifically, in the case of using a drying process that is performed in two stages under different conditions or a resin having a photopolymerizable functional group that is cured by light such as ultraviolet rays, irradiation with visible light or ultraviolet light is performed. By doing so, a method of fixing the coating film can also be adopted.

As shown in Tables 1-4, in the method of the comparative example in which the film conveying speed of the supply roller closest to the coating means for applying the highest viscosity resin coating liquids B1 to B4 is not fixed to a constant value. In any case, an optical film in which interference unevenness is confirmed is obtained, and it is recognized that interference unevenness cannot be suppressed when forming a multilayer film.
On the other hand, the optical films obtained by the multilayer film forming methods of Examples 1 to 8 all have little interference unevenness, and it is recognized that the occurrence of coating unevenness is suppressed.
In particular, in the resin
Such a result was obtained because the speed of the film passing through the coating means for applying the highest viscosity resin coating solution was truly stabilized by the present invention. Is done.
Further, as in Comparative Example 3, the interference unevenness was observed even when the
As described above, according to the multilayer film forming method of the present invention, it is possible to uniformly form a resin multilayer film using a high-viscosity resin coating liquid while suppressing coating unevenness.
