固体高分子型燃料電池は、高分子電解質膜の両側にアノードおよびカソードの電極触媒層が形成された膜―電極接合体(以下、「MEA」とも呼ぶ。MEA:Membrane Electrode Assembly)を有している。MEAの両側は、カーボンクロスやカーボンペーパー等からなるガス拡散層によって挟持されており、MEAとガス拡散層とは燃料電池の製造工程において熱圧着等によって接合される。また燃料ガスや空気の漏れを防止するためのシール部を成形する場合においても、MEAとガス拡散層とは強い力で熱圧着されることが多い。しかし、ガス拡散層の表面には、カーボンの細かい繊維が毛羽状に突き出ている突出物(以下、単に「毛羽」とも呼ぶ。)が多く存在しているため、MEAとガス拡散層とを熱圧着すると、電解質膜がカーボン繊維の毛羽によって傷つけられる場合がある。従来は、傷ついて発生した穴から燃料ガスと空気とのクロスリークが発生してしまうといった問題や、毛羽が電解質膜を突き破ることによって毛羽が導線となり、ガス拡散層同士が短絡してリーク電流が発生してしまうといった問題があった。本願の発明者は、特に、電解質膜のうち、電極触媒層が形成されていない部分(以下、「電極非形成部」とも呼ぶ。)が、ガス拡散層の毛羽からの損傷を受けやすく、ガスのクロスリークや、リーク電流の発生が多いことを見い出した。 A polymer electrolyte fuel cell has a membrane-electrode assembly (hereinafter also referred to as “MEA”, MEA: Membrane Electrode Assembly) in which anode and cathode electrode catalyst layers are formed on both sides of a polymer electrolyte membrane. ガス拡散層76は、例えばカーボンクロスやカーボンペーパーによって形成される。ガス拡散層76の表面には、電極触媒層75で発生した水を素早く送り出すための撥水処理が施されており、MPL層76m(MPL: Micro Porous Layer)が形成されている。ここで、ガス拡散層76の表面には、カーボン繊維の毛羽が多数存在しており、これらの毛羽は電解質膜74に比べて非常に硬い。したがって、電解質膜74とガス拡散層76とを燃料電池の生産工程において熱圧着した際には、強度の小さい電解質膜74の電極非形成部74nと、カーボン繊維の硬い毛羽とが直接接することによって電解質膜74が損傷してしまうことがあった。そして電解質膜74の損傷によるガスのクロスリークやリーク電流の発生といった問題があった。本実施例では、ガス拡散層76のうちで、電解質膜74の電極非形成部74nに掛かる部分は、凹んだ形状76d(以下「周縁拡散部76d」とも呼ぶ。)となっている。したがって、ガス拡散層76の表面に存在する毛羽と、電解質膜74の電極非形成部74nとは接しない構成となっており、電解質膜74の電極非形成部74nは、毛羽からの損傷を受けにくくなっている。また電極形成部74eは電極触媒層75によって保護されているため、ガス拡散層76の毛羽によって損傷することは少ない。なお、電解質膜74の電極形成部74eと、周縁拡散部76d以外のガス拡散層部分76e(以下、「電極接触拡散部76e」とも呼ぶ。)とが電極触媒層75を介して接することによって、導電性が確保されている。図1で示したように、電極非形成部74nと周縁拡散部76dとの間には、シール部72が射出成形されている。

図3は、第1実施例における周縁拡散部76dを有するガス拡散層76の製造工程を示すフローチャートである。図4は、その製造工程の概略を示す説明図である。ステップS10では、ガス拡散層76をプレス110にセットする(図4(A))。ステップS20では、ガス拡散層76の外周部をプレス100によって圧縮して塑性変形させ、周縁拡散部76dを形成する(図4(B))。ステップS30では、周縁拡散部76d,77dを形成させたガス拡散層76,77と、表面に電極触媒層75(アノード電極層75aおよびカソード電極層75c)を形成した電解質膜74とをプレス120で熱圧着させる(図4(C))。以上のような工程によれば、周縁拡散部76dを有するガス拡散層76を製造することができる。
