Abstract
Description
The present invention relates to a method for producing a patterned color conversion layer. Specifically, the present invention relates to a method for manufacturing a color conversion layer including a patterning step by laser ablation. Furthermore, this invention relates to the manufacturing method of the organic EL element containing the manufacturing method of this color conversion layer, and the organic EL element manufactured by the said manufacturing method.
As an example of a light-emitting element applied to a display device, an organic EL element having a thin film laminated structure of an organic compound is known. The organic EL element is a thin-film self-luminous element and has excellent characteristics such as low drive voltage, high resolution, and low viewing angle dependency. For this reason, various studies have been made toward practical application of organic EL elements and display devices (organic EL light-emitting devices) using the same.
In recent years, a color conversion method has been studied as a method for making an organic EL light emitting device multicolor or full color. In this color conversion method, an organic EL element is used as a light source, a fluorescent material that absorbs light in the light emission region and emits fluorescence in the visible light region is used as a wavelength conversion unit (color conversion layer) (for example, Patent Documents). 1 and 2). In this method, since an organic EL element that emits light other than white can be used, an organic EL element having higher luminance can be applied to the light source. Conventionally, in the color conversion method, an organic EL element that emits blue-green light has been used, but the use of an organic EL element that emits pure blue light for the purpose of improving color purity is also being studied (for example, And Patent Documents 3 to 5).
In order to provide a color conversion layer at a desired position in an organic EL light emitting device, a method of patterning a color conversion layer that is uniformly provided on the entire surface has been studied. As a patterning method for the color conversion layer, (1) the fluorescent dye is dispersed in a liquid resist (photoreactive polymer) as in the case of the inorganic phosphor, and this is formed by spin coating or the like, A method of patterning the fluorescent dye / resist film itself by photolithography (for example, see
Since patterning by the wet method uses a solvent or an aqueous solution as a developing solution, many complicated processes such as providing a protective layer are required in the production of an organic EL device including a color conversion layer that is weak to the solvent and water. Other methods were desired.
As a method other than the above wet method, a method of forming a color conversion layer in a pattern by a vapor deposition method using a mask has been proposed (see, for example, Patent Document 8). However, vapor deposition using a mask has a limit in high-definition patterning. When the deposition pattern becomes high definition, it becomes difficult to create a fine pattern with a mask. For example, if the opening of the mask becomes too small, the mask cannot be manufactured by etching. If the distance between the openings is too narrow, the strength of the manufactured mask is insufficient. In addition, there is a problem that as the definition becomes higher, the alignment accuracy between the mask and the film formation substrate (organic EL element) becomes stricter. From these facts, the limit of the mask vapor deposition method is said to be 200 ppi. Furthermore, in the mask film formation, particles may adhere to the mask, and the pattern may be disturbed by the particles. Therefore, there is a demand for a method for forming a fine pattern of a vapor deposition material without using a mask. For example, a method of patterning a metal electrode and an organic material with a laser beam has been proposed as a method for forming these vapor deposition material patterns (see, for example, Patent Documents 9 and 10). However, a method for producing a color conversion layer by laser beam patterning, in particular, a method for producing plural types (two or more) of color conversion layers by laser beam patterning is not yet known.
The present invention has been made in view of the above points, and an object of the present invention is to provide a high-definition laser patterning method for multiple types (layers) of color conversion layers formed by vapor deposition. Furthermore, it aims at providing the manufacturing method of the organic electroluminescent light-emitting device using the said method, and the organic electroluminescent light-emitting device obtained.
The manufacturing method of the organic EL light-emitting device including the organic EL element and the plurality of types of color conversion layers having different pattern shapes, which is the first aspect of the present invention, includes (1) a step of forming the organic EL element; (2) a step of forming one of the plurality of types of color conversion layers by a vapor deposition method; (3) a step of patterning one of the plurality of types of color conversion layers using laser light; and (4) a step. Forming a protective layer that absorbs the laser light used in (3), repeating steps (2) and (3) to form a plurality of types of color conversion layers, When performing the step (2) later, it is a condition that the step (4) is performed between the step (3) and the step (2). Here, the plurality of types of color conversion layers may be a first color conversion layer that converts blue light into green light, and a second color conversion layer that converts blue light into red light. The protective layer may be formed from a material selected from the group consisting of SiN, IZO and ITO, and / or may have a thickness of 100 to 500 nm.
The organic EL light emitting device according to the second aspect of the present invention includes an organic EL element, a first color conversion layer having a pattern shape, and a second pattern patterned by a laser beam into a pattern shape different from the first color conversion layer. A color conversion layer; and a protective layer, wherein the protective layer is formed of a material that absorbs the laser light, and the protective layer is disposed between the first color conversion layer and the second color conversion layer. It is characterized by that. Here, the first color conversion layer may be a layer that converts blue light into green light, and the second color conversion layer may be a layer that converts blue light into red light. The protective layer may be formed from a material selected from the group consisting of SiN, IZO and ITO, and / or may have a thickness of 100 to 500 nm.
By adopting the configuration as described above, when patterning each of a plurality of types of color conversion layers formed by vapor deposition, a high-definition laser can be used without adversely affecting the color conversion layer other than the layer. Patterning by light becomes possible. In particular, the present method can pattern a color conversion layer formed by vapor deposition with high definition. Therefore, this laser patterning method is extremely useful in manufacturing an organic EL light emitting device capable of high-definition display.

The

On the other hand, the

The color conversion layer in the present invention is a layer that absorbs at least a part of light emitted from the organic EL layer and emits light of another wavelength. The color conversion layer is a layer formed from one or more kinds of color conversion dyes, and preferably has a thickness of 1 μm or less, more preferably 200 nm to 1 μm. The color conversion layer is formed by a vapor deposition method (including resistance heating and electron beam heating). When forming a color conversion layer using a plurality of types of color conversion dyes, a preliminary mixture obtained by mixing a plurality of types of color conversion dyes at a predetermined ratio may be prepared in advance, and co-evaporation may be performed using the preliminary mixture. . Alternatively, a plurality of types of color conversion dyes may be disposed in separate heating portions, and the respective color conversion dyes may be separately heated to perform co-evaporation. In particular, the latter method is effective when there is a large difference in characteristics (evaporation rate, vapor pressure, etc.) among a plurality of types of color conversion dyes.
When the color conversion layer is formed from a single color conversion dye, the color conversion dye is preferably a dye that absorbs a blue component of light emitted from the
Alternatively, when the color conversion layer is formed from two kinds of color conversion dyes, the first color conversion dye absorbs the blue component of the light emitted from the organic EL element and transfers the absorbed energy to the second dye. is there. Therefore, it is desirable that the absorption spectrum of the first color conversion dye overlaps with the maximum of the emission spectrum of the organic EL element, and the absorption maximum of the first color conversion dye overlaps with the maximum of the emission spectrum of the organic EL element ( Is more desirable). Further, it is desirable that the emission spectrum of the first color conversion dye overlaps with the absorption spectrum of the second color conversion dye, and the maximum of the emission spectrum of the first color conversion dye overlaps with the absorption maximum of the second color conversion dye. It is more desirable to be (match). Dyes that can be suitably used as the first color conversion dye in the present invention include the aforementioned coumarin dyes and naphthalimide dyes. The first color conversion dye is preferably present in an amount of 90% or more, preferably 90 to 99.99% by mass, based on the total mass of the color conversion layer. By existing in such a concentration range, it is possible to sufficiently absorb the light incident on the color conversion layer and transfer the absorbed light energy to the second color conversion dye.
The second color conversion dye is a dye that receives energy transferred from the first color conversion dye and emits light. Here, as described above, it is desirable that the absorption spectrum of the second color conversion dye overlaps with the emission spectrum of the first color conversion dye, and the absorption maximum of the second color conversion dye is the emission spectrum of the first color conversion dye. It is more desirable that it overlaps (coincides) with the local maximum. Dyes that can be suitably used as the second color conversion dye in the present invention are 4-dicyanomethylene-2-methyl-6- (p-dimethylaminostyryl) -4H-pyran (DCM-1, (I)), Cyanine dyes such as DCM-2 (II) and DCJTB (III); 4,4-difluoro-1,3,5,7-tetraphenyl-4-bora-3a, 4a-diaza-s-imidacene (IV) , Lumogen F Red, Nile Red (V) and the like. Alternatively, xanthene dyes such as rhodamine B and rhodamine 6G, or pyridine dyes such as pyridine 1 are included.
When using the two types of color conversion dyes as described above, the wavelength of the light emitted from the organic EL element that is the input and the converted light from the color conversion layer that is the output, compared to the case where a single color conversion dye is used. The difference can be increased, and is particularly advantageous for converting blue light into light having a long wavelength range such as red light. The content of the second color conversion dye can vary depending on the types of the first and second color conversion dyes used, the desired conversion light intensity (conversion efficiency), or the intended application. In general, the preferred concentration of the second color conversion dye in the color conversion layer of the present invention is 10% by mass or less, preferably 0.01 to 10% by mass, more preferably based on the total mass of the color conversion layer. Is in the range of 0.1-5% by mass
本発明において保護層の形成に使用できる材料は、SiN、IZO(インジウム−亜鉛酸化物)およびITO(インジウム−スズ酸化物)を含む。
The protective layers (42, 44) in the present invention are layers for protecting the color conversion layer formed thereunder from laser light used for patterning the color conversion layer formed thereon. The material forming the protective layer is preferably transparent in the visible region and has absorption in the ultraviolet region. In addition, in order not to cause loss of light from the
Next, the manufacturing method of the present invention for manufacturing the organic EL light emitting device having the configuration shown in FIG. 1 will be described with reference to FIGS. The manufacturing method of the present invention includes (1) a step of forming an organic EL element, (2) a step of forming one of the plurality of color conversion layers by vapor deposition, and (3) color using laser light. Patterning the conversion layer; and (4) forming a protective layer that absorbs the laser light used in step (3), including steps (2) and (2) for forming a plurality of types of color conversion layers. When (3) is repeated and each of the plurality of types of color conversion layers is patterned into different shapes, and step (2) is performed after step (3), between step (3) and step (2) The method is characterized in that the step (4) is performed.
First, formation of the
Next, in order to form the desired number of color conversion layers, the steps (2) to (4) are repeated. First, the formation of the first
In step (2), as shown in FIG. 2A, the first
In the step (3), the first
Laser light irradiation, 0.8 J / cm 2 or less, more preferably be carried out at an energy density in the range of 0.1~0.5J / cm 2. By setting the energy density within this range, when the first
In the case where an organic EL element having a plurality of light emitting portions is used, patterning is performed in this step so that the first
In step (4), as shown in FIG. 2C, a first
Next, the formation of the second
And as shown in FIG.3 (b), a process (3) is implemented and the 2nd
In this step, the second
Finally, as shown in FIG. 3C, step (4) is performed as necessary to form a second
In the above-described example, the manufacturing of the organic EL light emitting device having the pixels or sub-pixels that emit the light of three colors by providing two kinds of patterned color conversion layers has been described. Step (4) may be further repeated to provide three or more color conversion layers. Each of the three or more color conversion layers is desirably arranged at a position that does not overlap with the other color conversion layers when viewed from the direction perpendicular to the substrate. In addition, when the step (4) is repeated after the step (3) and the step (2) (and then the step (3)) is repeated, it is essential that the step (4) is performed following the step (3). After the final color conversion layer patterning (step (3)), this is an optional step that may or may not be performed.
Further, in the manufacture of an organic EL light emitting device that is a bottom emission type and provided with two kinds of patterned color conversion layers, the first color conversion layer is formed on the substrate (step (2) and step ( 3)), formation of the first protective layer (step (4)), formation of the second color conversion layer (step (2) and step (3)), formation of the second protective layer (step (4)), and It implements in order of formation (process (1)) of an organic EL element. In this case as well, the formation of the second protective layer is an optional step, but it is preferable that the second protective layer be implemented from the viewpoint of protecting each constituent layer of the organic EL element. Also in the bottom emission type, three or more types of patterned color conversion layers may be provided. Also in this case, it is desirable that each of the three or more color conversion layers be patterned into different pattern shapes, more specifically, disposed at a position that does not overlap with the other color conversion layers when viewed from the substrate vertical direction. .
[Example 1]
A reflective layer made of CrB having a thickness of 100 nm was formed on a glass substrate by using a DC sputtering method in which a sputtering power of 300 W was applied in an Ar atmosphere. Next, an IZO film having a thickness of 20 nm was formed by DC sputtering in an Ar atmosphere using IZO (In 2 O 3 -10% ZnO) as a target. The obtained reflective layer and IZO film were patterned to obtain a reflective electrode.
Next, the glass substrate on which the reflective electrode was formed was moved to a vapor deposition apparatus to form an organic EL layer. During film formation, the internal pressure of the vacuum chamber was reduced to 1 × 10 −5 Pa. The organic EL layer is a hole injection layer made of copper phthalocyanine (CuPc) with a thickness of 80 nm, 4,4′-bis [N- (1-naphthyl) -N-phenylamino] biphenyl (α-NPD) with a thickness of 20 nm. ), A 40 nm-thick 4,4′-bis (2,2-diphenylvinyl) biphenyl (DPVBi) organic light-emitting layer, and a 20 nm-thick aluminum tris (8-hydroxyquinoline) complex A four-layer structure composed of an electron transport layer made of (Alq 3 ) was adopted. Next, the glass substrate on which the organic EL layer was formed was moved to a sputtering apparatus without breaking the vacuum. A transparent electrode made of an IZO film having a thickness of 100 nm was formed by sputtering in an Ar atmosphere (pressure 0.3 Pa) using IZO (In 2 O 3 -10% ZnO) as a target.
Next, a first color conversion layer having a thickness of 200 nm made of Toyo Ink TYR-301H: TYR-303D was formed on the entire surface of the transparent electrode by vapor deposition. TYR-301H constituted 95% by mass of the total mass of the first color conversion layer, and TYR-301H constituted 5% by mass of the total mass of the first color conversion layer. Subsequently, patterning of the first color conversion layer was performed by irradiating KrF excimer laser light (wavelength 248 nm) in a line shape under the conditions of an irradiation energy density of 0.5 J / cm 2 , a repetition frequency of 100 Hz, and a pulse width of 15 ns. The first color conversion layer was patterned into a plurality of stripe portions, the width of each stripe was 32 μm, and the interval between adjacent stripes was 10 μm.
Next, using a parallel plate type plasma CVD apparatus, a SiN film having a thickness of about 300 nm was deposited on the patterned first color conversion layer to obtain a first protective film. At this time, the atmosphere was a mixed gas of SiH 4 gas having a flow rate of 50 sccm and N 2 gas having a flow rate of 200 sccm, the RF applied power was 150 W, and the substrate stage temperature was 60 ° C. Separately, when the transparent wavelength region (region having a transmittance of 80% or more) and the refractive index of the SiN film formed on the glass substrate under the same conditions were measured, the numerical values shown in Table 1 were obtained.
Next, a first color conversion layer having a thickness of 200 nm made of Toyo Ink TYR-301H was formed on the entire surface of the first protective layer by vapor deposition. Subsequently, patterning of the second color conversion layer was performed by irradiating KrF excimer laser light (wavelength 248 nm) in a line shape under the conditions of an irradiation energy density of 0.3 J / cm 2 , a repetition frequency of 100 Hz, and a pulse width of 15 ns. The patterning was performed so that the second color conversion layer did not overlap the stripe-shaped first color conversion layer when viewed from the substrate vertical direction. The second color conversion layer was patterned into a plurality of stripe portions, the width of each stripe was 32 μm, and the interval between adjacent stripes was 10 μm. In this example, since SiN has absorption at a wavelength of 248 nm of KrF excimer laser light, the first color conversion layer was not damaged at all by the laser light during patterning.
[Comparative Example 1]
Instead of the protective layer made of SiN, a protective layer made of SiO 2 having a thickness of 300 nm was formed by a sputtering method in which a sputtering power of 1 kW was applied under a pressure of 0.5 Pa. Thus, an organic EL light emitting device was produced. Separately, when the transparent wavelength region and refractive index of the SiO 2 film formed on the glass substrate under the same conditions were measured, the numerical values shown in Table 1 were obtained. In this comparative example, SiO 2 has no absorption at a wavelength of 248 nm of KrF excimer laser light, and thus the first color conversion layer was damaged by ablation during patterning of the second color conversion layer.
[Example 2]
Instead of a protective layer made of SiN, IZO (In 2 O 3 -10% ZnO) is used as a target, and a sputtering method is applied with a sputtering power of 1 kW under a pressure of 0.3 Pa. An organic EL light emitting device was produced in the same manner as in Example 1 except that a protective layer was formed. Separately, when the transparent wavelength region and refractive index of the IZO film formed on the glass substrate under the same conditions were measured, the numerical values shown in Table 1 were obtained. In this example, since IZO has absorption at a wavelength of 248 nm of KrF excimer laser light, the first color conversion layer was not damaged during the patterning of the second color conversion layer.
[Comparative Example 2]
Example except that instead of the protective layer made of SiN, a protective layer made of Al 2 O 3 having a thickness of 300 nm was formed by a sputtering method in which a sputtering power of 0.8 kW was applied under a pressure of 0.5 Pa. In the same manner as in Example 1, an organic EL light emitting device was produced. Separately, when the transparent wavelength region and refractive index of the Al 2 O 3 film formed on the glass substrate under the same conditions were measured, the numerical values shown in Table 1 were obtained. In this comparative example, since Al 2 O 3 did not absorb at a wavelength of 248 nm of KrF excimer laser light, damage to the first color conversion layer due to ablation occurred during patterning of the second color conversion layer.
