以下本発明を具体的な実施例に基づいて説明する。
(実施例1)
ポリビニール樹脂(積水化学工業(株):BH−S)と架橋アクリル粉体(綜研化学(株)製:MX−150,平均粒径1.5μm)、磁性フェライト粒子(Fe2O3=52.6mol%、MnO=40.6mol%、ZnO=6.8mol%)を、架橋アクリル粉体と磁性フェライト粒子の体積比が50:50(樹脂粉体量50vol%)となるように秤量、混合し、エタノール、トルエン及びDBP(フタル酸ジブチル)、オレイン酸を添加して粒子構造体の原料となる塗料を作製した。この際に用いる磁性フェライト粒子は、特許第3542319号に開示された噴霧熱分解法により作製した平均粒径1.5μmの粒子を使用した。さらに、この時の分散方法としてはボールミルを使用し約24時間分散し塗料とした。

Bステージ状態のビニルベンジル樹脂膜(昭和高分子(株)製:ARS−068)が電解銅箔(古河サーキットフォイル(株)製:F2−WS(厚さ18μm))上に、厚さ20μmで形成された樹脂膜形成金属箔を用意した。この樹脂膜形成金属箔を、ニッケル箔上に形成された磁性フェライト粒子構造体にビニルベンジル樹脂膜が対向する様にして積層した。次いで、真空プレス機によりに加熱プレス成形した。プレス条件は、圧力:3MPa、温度:195℃、加圧時間:3時間である。この加熱プレスにより、樹脂の磁性フェライト粒子構造体への含浸及び硬化が同時に行われる。得られた複合多孔体から、外形7mm、内径3mmのトロイダル形状の試料を打抜き、金属箔をエッチングにて除去した後同軸管法にて比透磁率μr(10MHz)を測定した。結果を表1に示す。この試料中の磁性フェライト粒子の占有体積を測定したところ38vol%であった。このことは、磁性フェライト粒子構造体の空孔率が62vol%であることを示唆している。
図9に、得られた複合多孔体の積層構造(断面)を走査型電子顕微鏡により観察した像を示す。図9に示すように、複合多孔体において、電解ニッケル箔と磁性フェライト粒子構造体の界面、及び電解銅箔と磁性フェライト粒子構造体の界面ともに同様の構造をなしている。このように、粒子結合処理前に接合された電解ニッケル箔と磁性フェライト粒子構造体の界面と、粒子結合処理後の樹脂含浸時に接合された電解ニッケル箔と磁性フェライト粒子構造体の界面は、ともに同等レベルの密着性が得られていることが確認された。
また、以上の試料の一端を固定し、たわみ量2mmとなるように他方端をたわませることにより可撓性の評価を行ったが、破損することはなかった(可撓性:○)。なお、上記磁性フェライト粒子から緻密な焼結体を作製して可撓性の評価を行ったところ、破損した(可撓性:×)。
