膜体32の破壊強度(圧力)の大きさは例えば大気圧力からの上昇分として0.05〜1MPaとすることが好ましい。膜体の32が破壊強度が低すぎると軽微なトラブル、すなわち例えば一時的に大電流が流れたり、一時的に高温となったりする際に開放してしまい、フィルム外装電池1が作動しなくなるという不具合を招く。逆に、膜体32の破壊強度が高すぎると、フィルム外装電池1は、膜体32以外の他の部位で破損してしまう可能性があり好ましくない。膜体32の破壊強度の大きさを調整するには、例えば膜体32の厚さを変更することで容易に行うことができる。また、管状部材31が樹脂成形品であれば、この膜体32の厚さのばらつきは比較的小さいため、図10のような構成と比較して、膜32の破壊強度、換言すれば、フィルム外装電池1の開放圧力の大きさをほぼ一定とすることができる。すなわち、図10のように、フィルム同士を接合することで優先的に破れる箇所(封止部115a)を構成した場合、例えばフィルム同士を接合する工程における加熱のばらつきなどに起因して、フィルム同士の接合部の剥離強度のばらつきが比較的大きくなることも考えられる。これは、フィルム外装電池1の開放圧力の大きさにばらつきがでることを意味する。これに対し、本実施形態のように、膜体32を樹脂成形品として構成すれば膜体32の形状が一様となり、膜体32の破壊強度のばらつきも小さくなるため、結果的にフィルム外装電池1の開放圧力のばらつきも抑えられる。

管状部材31の配置位置は、管状部材31から噴出したガスが周辺機器等に悪影響を及ぼさないような位置であれば特に限定されるものではない。本実施形態においては、図2に示すように、管状部材31は、フィルム外装電池1の長手方向の中央に位置しているため、次のような理由から、複数のフィルム外装電池1を集合させて組電池を構成する際に有利である。すなわち、組電池を構成する際にあっては、一方の電池の正極用の電極タブ15aと、他方の電池の負極用の電極タブ15bとを接続するために、1つおきに電池の向きを反転させた状態で電池を重ねることがある。管状部材31が電池の長手方向中央に位置している場合、電池を反転させたとしても管状部材31は中央に位置することとなる。したがって、重ね合せた各電池の管状部材31が重ね合せ方向に一列に並ぶこととなり、このような構成は、例えば、噴出したガスを回収するための回収流路などを設け易い点で有利である。また、図2、図4に示すように、管状部材31を外装フィルム21の封止部23から突出させることで、管状部材31を上記回収流路に接続し易くなる。

次に、図1のフィルム外装電池1を製造する方法の一例について説明する。まず、従来公知の方法により、電池要素10を作製すると共に、射出成形により、ケース35aおよび35bを作製して用意する。次いで、電池要素10の電極タブ15a、15bを挟み込むようにして、ケース35a、35bを重ね合せ、ケース35a、35b同士を接合して一体化したケース35を作製する。これにより、電池要素10はケース35によって保持された状態となる。次いで、それぞれに予めカップ部22a、22bを形成した外装フィルム21a、21bを用いて、ケース35を上下から挟み込む。次いで、外装フィルム21a、21bの外周であって互いに対向した面を加熱することによって熱融着を行い、外装フィルム21に封止部23を形成する。この工程では、同時に、図3に示すように外装フィルム21a、21bの内側面が管状部材31の外周面に接合される。このように、従来の製造方法において必須の工程であった、外装フィルム同士の熱融着工程と同時に、管状部材31の外周面の封止が行われることは、管状部材31を外装フィルムで挟み込むための特別な工程を必要としない点で好ましい。なお、外装フィルム21内に電解液を封入するためには、まず、外装フィルム21の外周の3辺を熱融着して袋状にした後、その中に電解液を入れ、その後残りの一辺を熱融着すればよい。

以上説明したような本実施形態のフィルム外装電池1によれば、まず、電池要素10がケース35によって包囲されており、ケース35が補強材として機能する効果として電池要素10が変形しにくいものとなる。これにより、電池要素10の変形に起因するフィルム外装電池1の故障が起こりにくくなる。特に、外装フィルム同士を熱融着する工程の際に、電池要素10はケース35によって保持されているため、この工程において電池要素10が損傷する可能性も低減する。次に、本実施形態のフィルム外装電池1では、フィルム外装電池1内にガスが発生して内圧が上昇し、設定圧に達した場合に、管状部材31の内部の膜体32が優先的に破れるように構成されている。そして、ガスは、これによって開放された管状部材31の通路37を通って外部に放出される。つまり、フィルム外装電池1においてはガスの噴出は常に管状部材31のところで起き、また、その噴出方向も安定的なものとなる。

以上、図1〜図4を参照して本発明の一実施形態に説明したが、本発明は図1〜図4に示した構成に限られるものではなく種々変更可能である。例えば、本実施形態においては2枚の外装フィルム21a、21bを重ねてその外周部を熱融着した、いわゆる四方シールタイプの袋によって電池要素10を気密封止するものであったが、袋としては他にも、シート状の外装フィルムを、その端部同士が重なるように筒状とし、その重なり合った部分を熱融着すると共に残りの2つの開口部を熱融着した、いわゆるピロータイプの袋も利用可能である。また、本実施形態においては、一対のケース35a、35bを重ね合せて1つのケース35を構成するものであったが、予め形成された1つのケース内に電池要素10が配置されるものであってもよい。また、電極タブ15a、15bの引出し位置に関しても、図1のように電池要素10の両側の端部から引き出されているものに限らず、2つの電極タブが同一の端部から引き出されていてもよい。

図6の構成は、図4に示した本実施形態のものと同一形状である管状部材61に金属管65を挿入したものである。金属管65は、管状部材61を構成する樹脂材料よりも高融点の部材である。フィルム外装電池内に発生したガスが噴出する場合、そのガスは高温となることもあり、こうした高温のガスは樹脂材料である管状部材内を通る際に、通路を変形させることもあり、場合によっては通路が閉塞されてしまう可能性もある。そこで、図6の構成のように、樹脂材料からなる通路内に金属管65を配置することで、ガスが高温であっても通路が変形しにくくなり、したがって、管状部材61としての機能がより確実に保たれるものとなる。

なお、図6では、膜体32が管状部材61の軸方向(図示左右方向)のほぼ中央に位置しているが、金属管65の上記のような機能を考慮すれば、膜体32をより端部側に配置すると共に、通路内により長い金属管を挿入して、管状部材61のうち金属管65によって保護される領域をより大きくしてもよい。図6の構成において膜体32を挟んでさらに他の金属管を挿入することも可能であるが、図6のように一方のみに金属管65が挿入されている構成では、金属管65が配置された側(図示左側)が外装フィルム内の要素収容空間に近接するように構成することが好ましい。電池収容空間に近い側の方が、ガスの温度がより高温であり、樹脂の変形がより生じ易いと考えられるためである。さらに、図6において金属管65をより長くして、金属管65が管状部材61の端面より突出するように構成してもよい。

次に、図7に示す管状部材71は、図4に示した本実施形態の管状部材31と同一の円形断面の通路37を有しているが、その外周の輪郭形状が異なっている。すなわち、管状部材71の輪郭は、通路37の中心と同心であって所定の曲率半径を有し曲面状に形成された湾曲部71bと、その湾曲部71bに連続し、2つの角部71aのそれぞれに向かって延びる平坦部71cとで構成されている。各角部71aでは、平坦部71c同士が例えば鋭角で交差した状態となっている。管状部材71の外周の輪郭形状がこのように形成されていることにより、外装フィルム21a、21bはそれぞれ、外周の上面側および下面側に沿うようにして、管状部材71に接合される。そして、各角部71a付近では外装フィルム21a、21bは、平坦部71cに沿うように接合されている。したがって、各角部71a付近では、各外装フィルム21a、21bが比較的に緩やかな角度で折れ曲がっている。このため、各フィルムの内側と角部71aとの間には隙間が生じにくくなっており、このように隙間が生じないことから、外装フィルム21a、21bによる気密封止の確実性がより向上したものとなる。

なお、以上の説明では詳細に述べなかったが、リチウムイオン二次電池である電池要素10は、具他的には、リチウム・マンガン複合酸化物、コバルト酸リチウム等の正極活物質をアルミニウム箔などの両面に塗布した正極板と、リチウムをドープ・脱ドープ可能な炭素材料を銅箔などの両面に塗布した負極板とを、セパレータを介して対向させ、それにリチウム塩を含む電解液が含浸されるものであってもよい。電池要素10はリチウムイオン二次電池の他にも、ニッケル水素電池、ニッケルカドミウム電池、リチウムメタル一次電池あるいは二次電池、リチウムポリマー電池等、他の種類の化学電池の電池要素であってもよい。また、電池要素10は本実施形態のような積層型のものに限らず、帯状の正極側活電極と負極側活電極とをセパレータを介して重ねこれを捲回した後、扁平状に圧縮することによって正極側活電極と負極側活電極とが交互に積層された構造の捲回型であってもよい。本発明は、さらに、電気二重層キャパシタなどのキャパシタあるいは電解コンデンサなどに例示されるキャパシタ要素のような、電気エネルギーを発生させる電気デバイス要素を外装フィルムの内部に封入したフィルム外装電池デバイスにも適用可能である。
