本発明は、このような課題を解決するためになされたもので、発光機能層の発光に伴う発熱を好適に放熱することができ、信頼性の低下を防止すると共に、素子基板の反りや破損を防止できる発光装置と、当該発光装置の製造方法、当該発光装置を備えた電子機器を提供することを目的とする。

封止樹脂層41の硬化(接着)は基板20をホットプレートにより60℃に加熱することで行っている。基板20と封止基板30の熱膨張係数の差が大きい場合は、この硬化後の冷却時に基板20及び封止基板30の反りや変形が発生する。本実施形態では、基板20と封止板30に熱膨張係数の差の小さなものを用いているため、基板20及び封止基板30に反りや変形が発生すること無く硬化を行うことができる。
また、封止樹脂層41には、樹脂ビーズ等のスペーサを含むものを用いている。このスペーサにより、基板20と封止基板30とを貼り合わせた際に、両基板間の間隔をスペーサ径で規定することが可能で、その間隔を一定に保つことができる。このため、封止樹脂層41の膜厚のばらつきに起因する有機EL装置1の面内での強度のばらつきや、応力のばらつきを防ぎ、有機EL装置1の変形を防止できる。

また、本実施形態の有機EL装置1は、カラー表示を行うべく構成されている。即ち、光の三原色R、G、Bに対応する表示領域R、G、B毎に各有機EL層60が、それぞれ三原色に対応して形成され、有機EL層60R、60G、60Bを構成している。

図4に示すように、有機EL装置1は、上記の封止基板30に替えて、封止缶31が配置され、封止缶31の外周部が封止樹脂層41により接着された所謂缶封止の構成を有している。
ここで、封止缶31の材料としては、第1実施形態の封止基板30と同様の、熱膨張係数が2.0×10−6/℃〜5.5×10−6/℃の特性を有する金属材料が採用される。このため、基板20との熱膨張係数が略同じ熱膨張係数の差が小さく、熱収縮による破損や変形を抑制することが可能となる。本実施形態においては、0.5mmの厚さの42ニッケルアロイを封止缶31として採用している。当該42ニッケルアロイの熱膨張係数は、上記の金属合金の中でも最も無アルカリガラスに近い値を示すものであり、特に好ましい。また、当該42ニッケルアロイは、他の合金よりも安価であり好ましい。更に、当該封止缶31の表面には、メッキ等によって形成されたニッケル膜が形成されている。
また、封止缶31において、有機EL層60が配置されている側には、収容部31aが形成されている。更に、当該収容部31a内には、絶縁性の液体材料72が充填されている。本実施形態においては、フッ素系不活性液体を用いている。このような液体材料72は、化学的に極めて安定であり、絶縁性を兼ね備えた材料である。従って、封止樹脂層41および封止樹脂層41と接触するように液体材料72が充填されているが、これらの封止樹脂層41や発光層60に影響を及ぼすことは無い。
本実施形態では、収容部31aに液体材料が充填されているため、これを介して有機EL層60で発生した熱を高い熱伝導性を有する封止缶31に放出することが可能であり、高い放熱性能を有する。また、発光層60上は封止樹脂層41を介して液体材料72を配置した空間となっているため、発光層60が発熱した場合でも熱膨張による応力はこの空間により緩和される。このため、発光層60にかかる応力を抑制できる。更に収容部31a内に乾燥剤、脱酸素剤を配置することも可能で、長期に水分や酸素による影響を防止できる。
上述したように、本実施形態においては、缶封止構造を有する有機EL装置1を実現できると共に、上記の第1実施形態と同様の効果が得られる。

図5に示すように、本実施形態の有機EL装置1は、複数の発光機能層110が形成された4枚の素子基板20が縦横2行2列に配列され、これら4枚の素子基板20が支持基板22上に固定されている。このように、複数の基板を組み合わせてより大型の基板を形成する手法は「タイリング」と呼ばれ、歩留まり上有利な小型の素子基板で大きな表示領域が実現できるために、例えば大型テレビジョン等の用途に用いる有機ELパネルの製造に好適なものである。素子基板20及び支持基板22の材質としては、日本電気硝子社製のOA−10を用いている。各素子基板20には、複数の発光機能層110がマトリクス状に配置された表示領域4が設けられ、本実施形態では素子基板20が2行2列に配列されるため、隣接する2辺(例えば図5の右上の素子基板20では左辺と下辺)が他の素子基板20と接続される辺となる。そして、それ以外の辺(例えば図5の右上の素子基板20では右辺と上辺)に沿ってデータ側駆動回路、走査側駆動回路等の駆動回路や各種配線(ともに図示略)が設けられ、更に複数の実装接続用端子24が所定のピッチで配置された端子部25が設けられている。この端子部25には、後工程で駆動用IC等の電子部品が搭載された駆動用のフレキシブル基板が接続される。

また、封止樹脂層41には、鉄−ニッケル−コバルトの合金であるスーパーインバーの粉末を含むものを用いている。このため、封止樹脂層41は熱伝導率が高く、有機EL層60で発生した熱を効率的に封止部材30に伝えることが可能なため、高い放熱性能を得ることができる。更には、封止樹脂層41の熱膨張を抑えることが可能であり、有機EL層60の発熱により温度が上昇した場合でも、封止樹脂層41の熱膨張に起因して有機EL層60にかかる応力を低減し、発光特性及び信頼性への影響を抑えることが可能である。
また、封止基板30の大きさは4枚の素子基板20全体よりも一回り小さいものであり、各素子基板20上の端子部25が封止基板30の外側に位置している。

更に、本実施形態においては、封止基板30に梁状の凹凸(凹凸部)30aを設けている。本実施形態で用いている42ニッケルアロイは、加工性が良好で、この様な形状をプレス等の方法で容易に精度良く形成できる。このような凹凸30aを設けることにより、封止基板30の剛性を向上できるため、素子基板20との貼り合わせ時の作業性、精度の管理が容易になる。また、貼り合わせた後の剛性及び機械的強度を向上できるため、タイリングによって大型化した有機EL装置1においては、機械的強度の確保の点でも非常に有用である。更に、封止基板30の表面積が増加するため、放熱性を更に向上できる。
この様な封止基板30に設ける凹凸30aは、本実施形態にある様な梁状のものの他、格子状、波状、のものも適宜使用することが可能である。更に、凹凸30aを細かいものとしたり、梁状の大きな凹凸に細かな凹凸を組み合わせたりして、更に封止基板30の表面積を増やす様な形状としてもよい。これにより、更なる放熱性の向上と剛性の向上を図ることもできる。
基板20と封止基板30の貼り合わせは、基板20の有機EL層60を形成した側の面上に有機EL層60を覆う様に封止樹脂層41を配置した後、減圧雰囲気下において封止基板30を封止樹脂層41上に配置し、接着することによって行っている。この様に減圧雰囲気下で接着を行うことにより、封止樹脂層41と基板20との間、もしくは、封止樹脂層41と封止板30との間に気泡が入るのを防止できる。このため、気泡を介して有機EL層60に酸素及び水分が侵入するのを防止し、有機EL層60の発光特性や寿命が低下するのを抑制できる。特に本実施形態の様に封止板に凹凸30aを設けた場合、封止板30と封止樹脂層41の間に気泡が入り易いため、特に有効である。

本発明に係る有機EL装置は、図10に示すテレビの表示部のみならず、種々の電子機器の表示部に適用することができ、例えば、携帯用電子機器、パーソナルコンピュータ等の表示部に好適に用いることができる。
