Abstract
Description
The present invention relates to a method for manufacturing a honeycomb body using ceramic fibers and a high-temperature gas processing apparatus using the same.
Recently, a diesel engine particulate filter (DPF) has been developed by many automobile manufacturers to collect particulate matter (PM) contained in exhaust gas discharged from trucks equipped with diesel engines. As an application of this, a ceramic honeycomb body is used in a combustor with a catalyst for burning liquid fuel in a low NOx state.
This honeycomb body is formed by extruding a compound consisting of cordierite or silicon carbide ceramic powder into a honeycomb shape and forming parallel through-holes with square cross-sections. A fired product is used. In addition, a honeycomb body assembled by joining small honeycombs is also used.
A honeycomb body made of this kind of ceramic is a precision component having a delicate thin plate structure, and therefore, the manufacturing cost is expensive. Further, the cells of the honeycomb are formed by partitioning with a thin wall plate, and the ceramic itself is brittle and easily broken, and is susceptible to vibration and impact. Also, when trying to mold a large block, there is a disadvantage that the uniform process cannot be made in the firing process, and it is easy to deform during firing, and it is more brittle, so it cannot be produced. . In addition, the sintered cordierite honeycomb body has poor heat resistance and is not suitable as a filter for exhaust gas treatment of automobiles.
When the catalyst is supported on the surface of the ceramic honeycomb body formed as described above to form a combustor or the like, the catalyst is supported only on the wall surface (surface) of the honeycomb cell. Accordingly, in order to increase the specific surface area in order to increase the catalyst efficiency, it is necessary to increase the number of cells. However, since the structure of this honeycomb body is miniaturized, it becomes more difficult to manufacture.
As a practical and relatively large filter, there has been proposed an apparatus having a structure in which felt made of silicon carbide fiber is used and bent into a bellows shape (see Patent Document 1).
In addition, fiber paper or organic film is used as a laminated base paper, and an opening portion of a figure in which a large number of holes are arranged is provided in this, and a large number of base papers are stacked via glue or a thermosetting resin adhesive. There has been proposed a spiral honeycomb structure obtained by calcination and carbonization of a laminated molded body whose center is drawn in a spiral (see Patent Document 2).
The filter described in
In the invention described in
Furthermore, the thin-walled honeycomb-shaped silicon carbide ceramic described in
This honeycomb-shaped formed body requires a step of laminating flat fiber papers and bellows-shaped fiber papers and bonding them together. If the bonding state between the two is poor, the cores are individually formed. Cannot function as a filter. In addition, when forming a fine core, a fine bellows must be formed with fiber paper and bonded to the flat fiber paper, but the contact between the bellows portion and the flat plate portion is extremely thin, In addition, if it is long, it cannot be bonded accurately.
The present invention has a problem that the manufacturing cost of the ceramic honeycomb body formed by extruding a compound consisting of cordierite or silicon carbide ceramic powder into a honeycomb shape and forming through-holes with square cross-sections in parallel is high, This solves the problem that the size cannot be increased and is also fragile and has a problem in durability.

The ceramic honeycomb body according to the first to fourth aspects of the present invention has low bonding strength and poor oxidation resistance of the carbonized polymer resin, and in order to improve this, the oxidation resistance of the fibers is improved. Therefore, it is necessary to coat the surface of the fiber with a SiC layer by vapor deposition.
In the method for manufacturing a ceramic honeycomb body according to the present invention, an elongated cylindrical string body is formed using ceramic long fibers. In other words, a cylindrical string for forming cells that are the basic structure of a honeycomb body is formed by braiding using ceramic long fibers, and the string is arranged in a sheet shape like a ridge, and this sheet The whole is compressed in a state where a plurality of sheets are stacked. Then, the cylindrical string members having a circular cross section are pressed into each other and flattened to form one lump or one plate.
Next, by firing in the state of this lump or plate, the ceramic fibers are bonded together by the polymer resin to form a honeycomb body. In that case, a cell having a porous wall surface is formed by the cylindrical string body, and a space through which a porous gas can be passed by a felt-like material made of ceramic short fibers laminated together with a sheet in which the string bodies are aligned. Can be formed in any thickness.
Since the honeycomb body according to the present invention is mainly composed of ceramic long fibers and SiC coated by a vapor deposition method, the honeycomb body is excellent in heat resistance, impact resistance, and corrosion resistance. By forming the honeycomb body in this way, a porous body having an arbitrary size can be obtained.
The ceramic honeycomb body according to the present invention is not brittle like the conventional extrusion-molded honeycomb body, and therefore, a large-sized one can be easily manufactured.
Furthermore, since ceramic long fibers are handled, it can be processed as fibers, so it is remarkably excellent in processability, and can be changed in size, form, and structure. Can be easily manufactured.

The ceramic fiber 2 (yarn 3) intersects the axis of the
