本発明は、サブミクロンオーダーの微細凹部又は凸部が複数形成された樹脂製光学部品成形用型と該成形用型を用いて上記樹脂製光学部品を製造する方法に関するものである。

【従来の技術】
サブミクロンオーダーの微細な凹部又は凸部が多数形成された樹脂製光学部品としては、例えば、反射型の液晶パネルの前面に備えられるフロントライトと称する照明装置の導光板や反射防止層等を挙げることができる。
図6は、従来の製造方法により製造された導光板と反射防止層を備えたフロントライトが設けられた液晶表示装置の断面構成図であり、この図に示す液晶表示装置100は、液晶パネル120と、この液晶パネル120の前面側に配設されたフロントライト110とから構成されている。
フロントライト110は、平板状の導光板112と、この導光板112の側端面112aに配設された棒状の光源113とを備えて構成されており、光源113から出射された光を導光板112の側端面112cから導光板112内へ導入し、この光を導光板112の反射面112cで反射させることにより光の伝搬方向を変え、導光板112の出射面112bから液晶パネル120へ向けて照射するようになっている。反射面112cには、断面くさび型の微細な凹部(溝)115が多数形成されている。
また、上記出射面112bには、反射防止層117が形成されており、導光板112内部を伝搬する光を効率よく液晶パネル120側へ取り出すことができるようになっており、また、反射型の液晶パネル120からの反射光が導光板112表面で反射して減衰するのを防ぐことができるようになっている。反射防止層117は、表面にAR(Anti−Reflective)格子と称される多数の微細な凸部(突起)が形成されたものである。

上記のような導光板112や反射防止層117などのようにサブミクロンオーダーの微細な凹部又は凸部が多数形成された微細凹凸形成面を有する樹脂製光学部品の従来の製造方法としては、キャビティ空間に上記微細凹凸形成面と逆の凹凸形状が形成されたNi電鋳型を用い、キャビティ空間に光学部品材料のシリコン系樹脂等を射出する射出成形法が採用されていた(例えば、特許文献1、2参照)。
上記のNi電鋳型を作製するには、前記樹脂製光学部品の外形と同じ凹凸形状のマスター型を用い、このマスター型の表面上にNiを電解によって必要な厚さに付けた後、離型すると、マスター型表面の凹凸形状と凹凸が逆の凹凸形状を有する型面を備えた電鋳型が得られる。

【発明が解決しようとする課題】
しかしながらNi電鋳型を用いる従来の樹脂製光学部品の製造方法においては、上記微細凹凸形成面の微細な凸部又は凹部がサブミクロンオーダーの樹脂製光学部品を製造しようとすると、上記マスター型の凹凸形状をNi電鋳型に転写する精度が悪く、従って最終的に得られる樹脂製光学部品の寸法精度が低下してしまう。また、Ni電鋳型から樹脂射出成形物(樹脂製光学部品)を離型するときの離型性が悪いため製造効率を向上できないという問題があった。これらの問題は上記微細凹凸形成面の微細な凸部又は凹部のアスペクト比が1以上の樹脂製光学部品を製造する場合にさらに顕著に生じてしまい、具体的には、樹脂製光学部品の凸部の高さ又は凹部の深さが目標寸法よりも10%以上小さくなってしまうことがあった。
なお、離型操作を容易にする技術としては、Ni電鋳型の表面に高融点のワックス類やシリコーン油等の離型剤を塗布する方法があるが、Ni電鋳型の表面に離型剤を塗布する作業が面倒であり、また、数回ショットした毎に離型剤の塗布が必要なため製造効率が悪くなってしまう。

本発明は、上記の課題を解決するためになされたものであって、サブミクロンオーダーの微細な凹部又は凸部が複数形成された微細凹凸形成面を有する樹脂製光学部品を寸法精度良く製造でき、しかも樹脂射出成形物を成形用型から離型するときの離型性を向上できる樹脂製光学部品成形用型を提供することを目的の一つとする。
また、本発明は、サブミクロンオーダーの微細な凹部又は凸部が複数形成された微細凹凸形成面を有する樹脂製光学部品を寸法精度良く製造でき、しかも樹脂射出成形物の離型性を向上させることで製造効率を向上できる樹脂製光学部品の製造方法を提供することを目的の一つとする。

【課題を解決するための手段】
上記の目的を達成するために、本発明は以下の構成を採用した。
本発明に係わる微細凹凸面を有する樹脂製光学部品成形用型は、光透過性樹脂を射出成形してサブミクロンオーダーの微細な凹部又は凸部が複数形成された微細凹凸形成面を有する樹脂製光学部品を成型するための型であって、
サブミクロンオーダーの微細な凹部又は凸部が複数形成された微細凹凸形成面を有する樹脂製光学部品を成形するためのキャビティ空間を画定する第1の母型及び第2の母型とが備えられ、前記第1の母型と第2の母型の少なくとも一方の内面に前記樹脂製光学部品の微細凹凸形成面と逆の凹凸形状が形成された微細凹凸形成面を有する無機酸化層からなるマスター型が設けられ、該マスター型の微細凹凸形成面上に表面自由エネルギーが4μJ/cm2以下の被覆層が形成されていることを特徴とする。

本発明の樹脂製光学部品成形用型では、前記第1の母型と第2の母型の少なくとも一方の内面に前記樹脂製光学部品の微細凹凸形成面と逆の凹凸形状が形成された微細凹凸形成面を有する無機酸化層からなるマスター型が設けられたことにより、樹脂製光学部品の製造の際にはキャビティ空間に光透過性樹脂を射出すれば、このマスター型の微細凹凸形成面の凹凸形状が樹脂射出成形物(樹脂製光学部品)に直接転写でき、しかも転写のときに形状が崩れることもないので、従来のようにマスター型の凹凸形状を転写したNi電鋳型に比べてサブミクロンオーダーの微細な凹部又は凸部が複数形成された微細凹凸形成面を有する樹脂製光学部品を寸法精度良く製造できる。
また、上記マスター型の細凹凸形成面に表面自由エネルギーが4μJ/cm2以下の被覆層が形成されたことより、被転写物(樹脂射出成形物)との物理結合が弱くなるため、樹脂射出成形物を成形用型から離型するときの離型性が優れる。
また、上記の被覆層が形成されたことにより、マスター型の細凹凸形成面が露出せず、保護されたこととなるので、マスター型の耐薬品性と耐擦性を向上できる。それは、本発明の樹脂製光学部品成形用型を用いて射出成形を行うと、成形用型の内面に光透過性樹脂等の成形材料が熱分解したガス等が付着してしまうため、数万ショット毎に洗浄等のメンテナンスを行う必要がある。その洗浄の際に用いる洗浄剤の種類によっては前記マスター型の形状が崩れる恐れがあるため、マスター型の微細凹凸形成面が上記被覆層で覆われることで、洗浄剤等の薬液にさらされても前記マスター型の形状を維持することができ、型としての寿命が長くなる。特に、前記マスター型が後述のSiO2層から形成されている場合は、SiO2は強アルカリ性の洗浄剤に対して耐性がない(耐アルカリ性が劣る)ことから、形状が崩れ易いため、上記被覆層が形成されていると、前記マスター型の劣化を防止でき、形状を維持することができる。

本発明の樹脂製光学部品成形用型においては、上記マスター型の微細凹凸形成面上に形成される被覆層は、フッ素を含有するダイヤモンドライクカーボン層又はフッ素構造を有するシラン化合物層から形成されていてもよい。
上記被覆層がフッ素を含有するダイヤモンドライクカーボン層から構成した場合、上記被覆層はフッ素を含有しているので、表面自由エネルギーを小さくでき、樹脂射出成形物(被転写物)との物理結合が弱くなるため、樹脂射出成形物を成形用型から離型するときの離型性を向上できる。また、ダイヤモンドライクカーボン(DLC)層が用いられたことにより被覆層の表面粗さを小さくでき、被転写物を成形用型から離型するときのマスター型と被転写物間(詳しくは上記被覆層と上記被転写物間)の摩擦係数を低くできるため、離型性を向上できる。
また、DLC層は、スパッタ法により成膜することができるため緻密であり、従って、このようなDLC層から構成された被覆層でマスター型の微細凹凸形成面を覆うことで、マスター型を保護でき、耐薬品性と耐擦性が優れたものとすることができる。

上記被覆層がフッ素構造を有するシラン化合物層から構成した場合、上記被覆層はフッ素構造を有しているので、表面自由エネルギーを小さくでき、樹脂射出成形物(被転写物)との物理結合が弱くなるため、樹脂射出成形物を成形用型から離型するときの離型性を向上できる。
なお、ここでのフッ素構造を有するとは、化学結合によりフッ素原子を分子中に有するという意味である。

前記被覆層がフッ素を含有するDLC層から形成されている場合、被覆層は厚み方向のフッ素濃度に勾配が付けられていてもよい。
本発明に係わるマスター型の微細凹凸形成面上に形成される被覆層は、少なくとも表面が4μJ/cm2以下(40erg/cm2以下)の表面自由エネルギーを満たしていれば良いく、また、微細凹凸形成面側はマスター型を構成する無機酸化層と密着性が優れていることが好ましいため、微細凹凸形成面側のフッ素濃度を表面側よりも小さくすることでフッ素濃度に傾斜を付けている。

また、本発明の樹脂製光学部品成形用型においては、前記被覆層の厚さが50nm以下であることが好ましい。上記被覆層の厚さが50nm以下であれば、上記被覆層にもマスター型の微細凹凸形成面と同様の凹凸形状が形成されるので、樹脂射出成形物の形状に影響が出ることがなく、寸法精度が良い樹脂製光学部品を製造できる。

本発明の樹脂製光学部品成形用型においては、前記マスター型の微細凹凸形成面に形成された微細な凹部又は凸部のアスペクト比(凹部の場合は深さと幅の比あるいは深さと凹部のピッチの比であり、凸部の場合は高さと幅の比あるいは高さと凸部のピッチの比である。)が1以上であってもよい。
かかる構成の樹脂製光学部品成形用型においては、樹脂製光学部品に設ける微細凹凸形成面の微細な凹部又は凸部のアスペクト比が1以上のものであっも寸法精度良く製造することができる。
また、本発明の樹脂製光学部品成形用型においては、前記マスター型はSiO2層から形成されているものであってもよい。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照して説明する。
図1は、本発明の微細凹凸面を有する樹脂製光学部品の製造方法により製造された反射防止層が備えられた液晶表示装置の一実施形態を示す断面図である。
この液晶表示装置1は、反射型の液晶パネル20と、その前面側に配設されたフロントライト(照明装置)10とを備えて構成されている。
フロントライト10は、略平板状の透明の導光板12と、この導光板12の側端面(入光面)12aに配設された光源13とを備えて構成されている。導光板12は、アクリル系樹脂やポリカーボネート系樹脂などの光透過性樹脂から構成され、この導光板12の図示下面側(液晶表示ユニット20側)は、フロントライト10の照明光が出射される出射面12bとされており、図示上面側(液晶表示ユニット20と反対側)には、断面視三角波状のプリズム形状が形成されている。より詳細には、前記出射面12bに対して傾斜して形成された緩斜面部14aと、この緩斜面部14aよりも急な傾斜角度で形成された急斜面部14bとからなる断面視三角形状の複数の凸部14が互いに平行に形成されている。そして、導光板12の出射面12b上に反射防止層(樹脂製光学部品)17が形成されている。

導光板12の側端面12aに配設された光源13は、導光板12の側端面12aに沿って設けられた棒状の光源であり、具体的には棒状の導光体13bの両端部にそれぞれ白色LED(Light Emitting Diode)などからなる発光素子13aが配設されている。そして、発光素子13aから出射された光を導光体13bを介して導光板12に導入するようになっている。このように発光素子13aと導光板12との間に棒状の導光体13bを設けることで、点光源である発光素子13aの光を、導光板12の側端面12aに均一に照射することができる。
尚、光源13は、導光板12の側端面12aに光を導入し得るものであれば問題なく用いることができ、例えば導光板12の側端面12aに沿って発光素子を並べた構成であっても良い。また、発光素子13aが1つのみ備えられた構成であっても良い。

上記構成のフロントライト10は、光源13から出射された光を、導光板12の側端面12aから導光板12内部へ導入し、内部を伝搬するこの光を、反射面12cに設けられた凸部14の急斜面部14bで反射させることで光の伝搬方向を変化させ、出射面12bから照明光として出射させるようになっている。

本実施形態に係るフロントライト10の導光板12は、その出射面12b側に、本発明の製造方法により製造された反射防止層17が形成されており、この反射防止層17の表面には、サブミクロンオーダーの微細な凹部又は凸部が格子状に配列形成されている。
この反射防止層17について、図2と図3を参照して以下に説明する。図2は、反射防止層17の表面形状を模式的に示す部分斜視図である。図3は図2の反射防止層17の部分断面図である。

反射防止層17の一方の面(導光板側の面)には、直径0.15〜0.4μm程度(あるいは凸部7のピッチが0.15〜0.4μm程度)の多数の微細な凸部7が格子状に配列されて形成されており、幅広い波長域の光を高い透過率で透過させることができるようになっている。上記のような微細な凹凸形状を設けることにより光の反射を防止できるのは、それぞれの凸部が可視領域の波長以下の高さ及び繰り返しピッチで配列形成されているために、入射した光の反射が生じないことによる。反射防止層17の面のうち上記ような微細な凸部7が多数設けられた面を微細凹凸面17aと呼ぶ。反射防止層17は上記微細凹凸面17aが導光板12の出射面12b側となるように配置されている。

そして、このような反射防止層17が設けられていることで、導光板12内部を伝搬する光が出射面12bに入射した際に反射光がほとんど生じず、効率よく液晶パネル20を照明できるようになっている。また、出射面12bの内面側での反射がほとんど生じないことで、出射面12bで反射された光が使用者に到達することにより生じる白化現象を抑え、コントラストを向上させて表示品質を向上させることができる。
また、反射型の液晶パネル20により反射された光が、導光板12の出射面12bに入射する際にも、この反射防止層17が有効に作用し、高い透過率で液晶パネル20の反射光を透過させ、結果として高輝度の表示が得られるようになっている。これは、液晶パネル20の反射光が、導光板12の出射面12bで反射されると表示光の一部が損失されて輝度が低下することとなり、また出射面12bでの反射により導光板12の白化がおこるために表示のコントラストが低下することとなるが、上記導光板12に、反射防止層17が設けられていることで、上記の現象を防止することができるためである。

また、凸部7の直径あるいはピッチは0.3μm以下とすることが好ましく、また凸部7の高さHは0.13μm程度以上とすることが好ましい。これは、ピッチPが0.3μmを越えると、導光板に光を入射させた際に色づきが発生するからである。また、凸部7の高さHが0.13μm未満であると、防反射効果が不十分であり、反射率が高くなるからである。
上記凸部7のピッチは、小さくするほど反射防止層17の透過率を高めることができるが、0.13μm以下の極微細な凸部7を、均一な寸法で配列形成するのは困難であり、製造コストの増加の原因となるため、実用的には凸部7のピッチの下限値は、0.20μm程度である。
また、凸部7のアスペクト比(高さHと凸部7のピッチPの比)は、1以上の範囲とされ、好ましくは1以上2以下の範囲である。これは凸部7のアスペクト比が1未満であると、充分な防反射効果が得られないからである。
反射防止層17の材質としては、シリコン系樹脂、アクリル樹脂、ノルボルネン樹脂などの光透過性樹脂が用いられている。

尚、本発明に係る導光板12において、反射防止層17は、出射面12bのみに設けられるものではなく、光源13が配置される側端面12aにも反射防止層を形成しても良い。このような構成とすることで、光源13(導光体13b)から導光板12に光が導入される際の導光板12の側端面12aでの反射も抑えることができるので、光源の利用効率を更に高めて、フロントライト10の輝度を向上させることができる。また、反射防止層17として導光板側の面に微細な凸部7が多数けられた場合について説明したが、導光板側の面にサブミクロンオーダーの微細な凹部が多数設けられたものであってもよい。また、反射防止層17として導光板側の面に微細凹凸面を設けた場合について説明したが、反射防止層17の両面(導光板側の面と液晶パネル側の面)に微細凹凸形成面が設けられていてもよい。

液晶パネル20は、対向して配置された上基板21と下基板22との間に液晶層23が挟持され、この液晶層23が基板21,22の内面側周縁部に沿って額縁状に設けられたシール材24により封止された構成とされている。
上基板21の内面側(下基板22側)には、液晶制御層26が形成されており、下基板22の内面側(上基板21側)には、フロントライト10の照明光や外光を反射させるための金属薄膜を有する反射層27が形成され、この反射層27上に液晶制御層28が形成されている。
液晶制御層26,28は、液晶層23を駆動制御するための電極や、配向膜等を含んで構成されており、上記電極をスイッチングするための半導体素子等も含むものである。また、場合によってはカラー表示のためのカラーフィルタを備えていてもよい。そして、図1に示すように、下基板22側の液晶制御層28が、シール材24を越えて外側まで延長されて形成され、その先端部28aにおいて、フレキシブル基板29aと接続されている。尚、上基板21側の液晶制御層26は、フレキシブル基板(図示略)と接続されている。
反射層27は、液晶表示パネル20に入射した外光やフロントライト10の照明光を反射させるためのアルミニウムや銀などの高反射率の金属薄膜からなる反射膜を備えるものであり、特定の方向で反射光が強くなり液晶表示装置の視認性が低下するのを防止するための光散乱手段を備えることが好ましい。この光散乱手段としては、金属反射膜に微細凹凸形状を付与したものや、樹脂膜中に樹脂膜を構成する材料と異なる屈折率の樹脂ビーズを分散させた散乱膜等を用いることができる。

以上の構成の本実施形態の液晶表示装置1は、外光が十分に得られる環境では、外光を利用した反射表示を行うことができ、外光が得られない環境においては、フロントライト10を点灯させ、導光板12の出射面12bから出射される光を照明光として表示を行うことができるようになっている。
そして、フロントライト10の導光板12に反射防止層17が設けられていることで、光源13から導光板12内部に導入された光を効率よく出射面12bから取り出すことができるので、液晶パネル20に入射する照明光量を高めて高輝度の表示を行うことができる。
さらには、上記液晶パネル20に入射した光は、下基板22の反射層27により反射されて再び導光板12に入射し、この導光板12を透過して使用者に到達するようになっているが、本実施形態の液晶表示装置1では、上記導光板12に反射防止層17が設けられていることで、液晶パネル20からの反射光が導光板の出射面12bでほとんど反射されずに使用者に到達する。従って、導光板12の出射面12bで反射されて表示光の輝度が低下するのを防止し、又、出射面12bで反射が生じることによる導光板12の白化も防止できるので、高輝度で高コントラストの表示を得ることができる。

(反射防止層の製造方法)
次に、上記本実施形態に係る反射防止層の製造方法について、以下に説明する。
図1に示す反射防止層17は、図4〜図5に示す反射防止層成形用型(樹脂製光学部品成形用型)を用いる射出成形により製造することができる。図4は、反射防止層成形用型30の概略構成を示す断面図であり、図5は、図4の反射防止層成形用型に備えられたマスター型を示す部分拡大図である。
この反射防止層成形用型30は、反射防止層17を成形するためのキャビティ空間35を画定する第1の母型30a及び第2の母型30bとが備えられ、第1の母型30aの内面31aに反射防止層17の微細凹凸形成面17aと逆の凹凸形状が形成された微細凹凸形成面36aを有する無機酸化層からなるマスター型36が配置され、第2の母型30bの内面31bは反射防止層17の微細凹凸形成面17aと反対側の面を成形する面とされている。また、第1の母型30aと第2の母型30bの側端には型内に反射防止層17の構成材料のシリコン系樹脂を注入する射出口32が形成されている。
第1の母型30aと第2の母型30bの材質としては、シリコンウエハ等のセラミックスが用いられる。

マスター型36の微細凹凸形成面36aは、サブミクロンオーダーの微細な凹部37を複数有し、しかもこれら凹部37が格子状に配列されたものである。凹部37の径あるいはピッチP2は、反射防止層17の凸部7の径あるいはピッチPと略同じ大きさの0.15〜0.4μm、好ましくは0.3μm以下とされる。 また、凹部37の高さH2は、凸部7の高さHと略同じ大きさの0.2μm以上とされる。また、凹部37のアスペクト比(深さDと凹部7のピッチP2の比)は、凸部7のアスペクト比と略同じ大きさの1以上の範囲とされ、さらに好ましくは1以上2以下の範囲とされる。

マスター型36の微細凹凸形成面36aは、表面自由エネルギーが4μJ/cm2以下(40erg/cm2以下)、好ましくは3.5μJ/cm2以下(35erg/cm2以下)の被覆層38で覆われている。被覆層38の表面自由エネルギーが4μJ/cm2を超えると、被転写物(樹脂射出成形物)との物理結合が弱くなるため、樹脂射出成形物を成形用型から離型する際の離型性が低下してしまう。
この被覆層38の表面には、マスター型36の微細凹凸形成面36aと同様の凹凸形状が形成されている。
被覆層38は、フッ素を含有するDLC層、フッ素構造を有するシラン化合物層等から構成されている。

被覆層38をフッ素を含有するDLC層から構成した場合、表面自由エネルギーが4μJ/cm2以下になるように被覆層38中のフッ素の含有量が調整される。被覆層38中のフッ素の含有量は、10wt%〜30wt%の範囲(あるいは10質量%〜30質量%)とすることが離型性の向上と、母型との密着性の両方を満足できる点で好ましい。
被覆層38中のフッ素の含有量が多くなるに従って離型性が向上し、フッ素の含有量が少なくなるに従って母型30aとの密着性が低下するため、微細凹凸形成面36a側のフッ素濃度を表面側(キャビティ空間35側)よりも小さくすることで被覆層38の厚み方向のフッ素濃度に勾配を付けられていてもよい。このように厚み方向のフッ素濃度に勾配をつけたDLC層を傾斜FDLC層と呼ぶ。
傾斜FDLC層から構成した被覆層38は、少なくとも表面側が40erg/cm2以下の表面自由エネルギーを満たすようにされる。このようにすることにより、被覆層38の表面は優れた離型性を有することができ、微細凹凸形成面36a側はマスター型を構成する無機酸化層との密着性が優れたものとすることができる。

被覆層38の厚さとしては50nm以下であることが先に述べた理由により好ましく、さらに好ましくは30μm以下とされる。
