本発明は、基板に偏光板を貼合する偏光板貼合方法及び装置に関する。

【従来の技術】
液晶表示装置(以下、LCD)の普及に伴い、偏光板の需要が急増している。偏光板フィルムは、一般に偏光能を有する偏光層の両面あるいは片面に、保護フィルムを貼り合わせられている(図7(B)参照)。偏光層の素材としてはポリビニルアルコール(以下、PVA)が主に用いられており、PVAフィルムを一軸延伸してから、ヨウ素あるいは二色性染料で染色するかあるいは染色してから延伸し、さらにホウ素化合物で架橋することにより偏光層用の偏光膜が形成される。保護フィルムとしては、光学的に透明で複屈折が小さいことから、主に三酢酸セルロース(以下、TAC)が用いられている。偏光板は、通常、長手方向に延伸されるため、偏光膜の吸収軸は長手方向にほぼ平行となる(図7(A)参照)。偏光板フィルムには、基板上に貼合するための接着剤層が設けられていて、その上には当該接着剤層をホコリなどの異物から保護するための剥離フィルムが貼合されている。剥離フィルムが貼合された偏光板フィルムは、長手方向に延伸された帯状フィルムをロール形態として供給される。

従来のTN(Twisted Nematic)液晶を用いたLCDにおいては、画面の縦あるいは横方向に対して偏光板の透過軸を45゜傾けて配置している。このため、ロール形態の偏光板をロール長手方向に対し45゜方向に予め打ち抜いた偏光板片を一枚一枚LCDに貼合する方法(例えば、特開2002−23151号公報)や、ロール形態の偏光板をロール長手方向に対しLCD画面の縦あるいは横方向を45゜傾けて貼合した後に偏光板を切断する方法(例えば、特開平11−95028号公報、図7(A)参照)が案出されている。また、VA(Vertical Alignment)液晶を用いたLCDやIPS(In Plane Switching)方式液晶を用いたLCDにおいては、偏光板の透過軸を画面の縦又は横方向に配置しており、偏光板片を一枚一枚LCDに貼合している。

【発明が解決しようとする課題】
しかしながら、偏光板片を一枚一枚LCDに貼合する方法の場合、かかる偏光板片を基板に貼合する際に、貼合の直前に偏光板片の一枚一枚を移載、剥離フィルムの剥離等をする必要があるため、工程時間を短縮するにも限界がある。また、偏光板片は、通常、ロール形態の偏光板フィルムから打ち抜かれたものであるため、巻き癖が発生し易く、偏光板片を移載したり搬送する際の作業性が悪い。

また、偏光板をロール長手方向に対しLCD画面の縦あるいは横方向を45゜傾けて貼合した後に偏光板を切断する方法の場合、ロールの端付近で使用できない部分が多く発生する。特に、LCDの大画面化に伴って大サイズの偏光板を用いると、得率が小さくなるという問題がある。また、貼合わせに用いられなかった偏光板の切れ端は複数の材料が複合して使用されているため再利用が難しく、結果として廃棄物が増えるという問題がある。このような問題は、偏光板片を一枚一枚LCDに貼合する方法の場合にも共通する問題である。

ところで、着色防止や視野角拡大等の光学補償などを目的として、位相差膜は、LCDを形成する偏光板等に接着して用いられ、偏光板の透過軸に対し配向軸を種々の角度で設定することが求められる。従来は、縦または横一軸延伸したフィルム(例えば、PET)より、その配向軸が辺に対して所定の傾斜角度となるように周辺を打ち抜いて裁断する方式がとられており、偏光板同様に得率の低下が問題となっていた。

本発明において適用される帯状フィルム10は、偏光板に接着剤層を介して剥離フィルム11が貼着されたものを用いたフィルムであり、例えば、図2(B)のように偏光板16と位相差膜13が貼合された円偏光フィルムであってもよい。偏光板16は、TN液晶用のLCDに用いる場合、フィルム長手方向に対し透過軸方向が斜めに配向されたものであるが、フィルム長手方向と透過軸方向の傾斜角が20°以上かつ70°以下であることが好ましいが、より好ましくは40°以上かつ50°以下であり、通常は45°である(図2(A)参照)。このような偏光板の製造方法については、特開2002−86554号公報を参照されたい。偏光板16は、その両面に保護フィルム15、17を貼り合わせることが好ましい。ここでの偏光板16は、フィルム長手方向に対し斜めに延伸された偏光板が用いられるので、以下、「斜め延伸偏光板」ということにする。斜め延伸偏光板16を用いれば、連続的なフィルムの供給が可能となる。斜め延伸偏光板16(保護フィルム15)に接着剤層14を介して位相差膜13を貼り合わせた円偏光フィルムの場合、位相差膜13は、フィルム長手方向に対し直交又は平行な配向軸を有するものを用いることが好ましい。このようにすれば、円偏光フィルムを連続的に供給できる。偏光板16の厚さは、例えば、5〜100μm程度である。偏光板16の幅は、貼合される基板のサイズに応じて適宜選択される。接着剤12、14は、基板と光学フィルムとの貼合に用いられる通常の接着剤(例えば、アクリル系接着剤、ポリウレタン系接着剤、エポキシ系接着剤、ゴム系接着剤など)であればよい。剥離フィルム11は、剥離材であり、光学フィルムに用いられる通常の剥離材(例えば、ポリエチレンテレフタレートフィルム、ポリエステルフィルムなど)であればよい。偏光板16の剥離フィルム11が貼着された面と対向する面側には、フィルムの表面をキズなどから保護するために合紙18を貼着させてもよい。帯状フィルム10は、巻出ロール24から供給されることが好ましい(図1参照)。なお、VA液晶用のLCDやIPS方式液晶用のLCDに用いる場合、偏光板16は、フィルム長手方向に対し透過軸方向が平行又は直角に配向されたものを用いることができる。
