この発明は,NC加工機を用いて樹脂製レンズ等の工作物をトーリック形状(円環面形状)等の予め決められた所定の曲面に切削加工する工作物の曲面加工方法に関する。

【従来の技術】
光学デバイスや情報機器デバイス等には,種々の種類の光学レンズが組み込まれている。光学レンズは一般に軸対称非球面をしており,ガラスの表面を成形又は加工し,仕上げとして研磨装置で研磨して製作される。軸対称非球面を製作するための研磨装置としては,従来から種々のものが開発されている。このような研磨装置は,面粗度を向上するための装置であり,仕上げ加工に向くという利点があるものの,工作物の回転速度が遅く,研磨速度が遅くなり,加工物の形状を創成することは不可能である。

従来,NC加工機を用いて,工作物に対してバイトによって短時間に且つ高精度に非軸対称非球面を加工する加工方法が知られている。該加工方法は,加工の際には主軸台を載置したZ軸テーブルは移動しないように固定され,主軸のチャックには工作物が取り付けられ,工作物がスピンドルモータによって主軸回りに回転する。一方,バイトを保持したスライドはNC制御装置によってZ軸方向に往復運動し,また,スライドを載置したX軸テーブルはX軸方向に往復運動する。スライド及びX軸テーブルの往復運動は,工作物の回転に同期して行われると共に,スライド及びX軸テーブルは互いに同期して往復運動する(例えば,特許文献1参照)。

また,NC加工機において,Y軸方向に往復動するスライダをリニアモータで駆動するものが知られている。該NC加工機は,ターナベースに設けたスライダをリニアモータでZ軸方向に往復移動させ,高速高加速度に対応する切削加工を可能にするものであり,ターナベースに固定されたX軸方向に直交するZ軸方向に延びる軌道レールを備えたスライドブロック,スライドブロックに対して軌道レールに沿って高速高加速度で往復移動するバイトを取り付けたスライダ,及びスライダをリニアガイドの軌道レールに沿って往復移動させる駆動装置を有する。駆動装置は,スライドブロックに固定されたリニアモータコイルとスライダに組み込まれたリニアモータ磁石板から構成され,スライダの移動量を検出するリニアスケールとリニアスケール検出器が設けられている(例えば,特許文献2参照)。

また,NC加工機を制御するため,学習制御装置における予見学習制御装置が知られている。該予見学習制御装置は,m個の入力とp個の出力を持ち,状態空間表現で表される制御対象の出力ベクトルを,周期Lで同じパターンを繰り返す目標指令ベクトルに追従させるように,現在時刻において目標指令ベクトルと制御対象の出力ベクトル及び状態ベクトルを入力し,制御入力ベクトルを制御対象へ出力する学習制御装置において,目標指令ベクトルと出力ベクトルより偏差ベクトルを求める手段と,学習制御用定数行列を記憶する手段と,所定の評価関数が最小となるように現在時刻の制御入力ベクトルを決定する手段とを有するものである(例えば,特許文献3参照)。

【発明が解決しようとする課題】
しかしながら,工作物の加工方法について,研磨による方法では加工に長時間を要するという問題があることから,工作物を非球面の曲面に短時間で加工することが求められていた。そこで,上記のように,NC加工機を用いて工作物の端面を非軸対称非球面に短時間で切削加工することが開発されたが,該加工方法は,主軸を往復移動させるZ軸方向の移動を停止させて工作物の加工を行うものであり,また,X軸テーブルをX軸方向に往復移動させる駆動装置やターナをY軸方向に往復移動させる駆動装置が回転式サーボモータであったので,工作物の加工時間を更に短縮することが出来ないかの課題があった。

【課題を解決するための手段】
この発明の目的は,上記課題を解決することであり,バイトを固定した往復移動のスライダをリニアモータの駆動装置を用いてY軸方向に往復移動させるタイプのNC加工機を使用し,工作物を保持する主軸をその回転に同期して,主軸をZ軸方向に移動させ,ターナベースを取り付けたX軸テーブルをX軸方向に移動させると共にバイトを取り付けたスライダをY軸方向に移動させて,樹脂製レンズ等の工作物を凹レンズ面,凸レンズ面,トーリックレンズ面,累進多焦点レンズ面等の曲面形状に切削加工し,主軸をZ軸方向に移動させた分だけバイトのY軸方向の移動量を短くし,それによってスライダを小型にして慣性力の小さい高速高加速度の往復運動を可能にすると共に,リニアモータによる応答性をフルに活かして,工作物を予め決められた所定の曲面に高速高加速度に短時間で高精度に切削加工する工作物の曲面加工方法を提供することである。

前記バイトによって前記所定の曲面に切削加工される前記工作物は,めがね用レンズである。また,この曲面加工方法は,前記主軸の1回転に対して前記スライダはN回往復移動するように設定されている。例えば,工作物に切削加工される所定の曲面が,トーリックレンズ面の場合には2往復し,また,累進多焦点レンズ面の場合には往復回数が特定できず,累進多焦点レンズ状態に応じて複数回即ちN回往復移動するように設定される。

この曲面加工方法は,上記のように構成されているので,樹脂製レンズのレンズ面等の工作物の対向面をトーリック形状に切削加工する場合に,レンズ面に直交する方向(Z軸方向とY軸方向)のY軸ストロークは工作物に切削加工される曲面形状分必要になるが,バイトを取り付けたスライダをY軸方向に移動させると共に主軸をZ軸方向に同期させて移動させる時に,切削加工する工作物の形状がトーリック形状の曲面であって,ベースのR形状半径値RLがそれに直交するクロスのR形状半径値RSより大きいとすると,Y軸方向移動のスライダは,ベースのR形状半径値RLに対応する移動量RBとクロスのR形状半径値RSに対応する移動量RCとの差分(RB−RC)だけ移動すればよいことになり,スライダのストロークが主軸を固定した場合より短く設計できる。この時,スライダをY軸方向に移動させる駆動装置をリニアモータで構成した場合には,スライダのストロークが短くなる分だけリニアモータ自体を小型に設計でき,可動側のスライダを小型化でき,スライダの質量も小さく設計できる。リニアモータは,可動物の質量と出力によって可動物の加速度が決定されるため,可動物即ちスライダをできるだけ軽量にすることが加速度を上げることができ,スライダの移動の応答性を良好にして有利である。

この曲面加工方法は,制御指令と実際の動き量との差が限りなく零になるように制御する必要があるので,制御指令の繰り返し性を利用する学習制御装置や予見学習制御装置を用いて制御することが好ましい。この曲面加工方法では,制御指令がどれだけ繰り返し性が良いかによっても,最終の曲面加工形状の誤差量が変ってくる。従って,この曲面加工方法は,主軸の回転に同期して,主軸をZ軸方向に移動させつつバイトをY軸方向に移動させると共にターナベースをX軸方向に移動してレンズ面等の工作物の対向面をトーリック形状に切削加工することによって,工作物の対向面に渦巻き状の加工軌跡を描かせながら,制御指令の繰り返し性が向上し,また,制御指令と実加工量との誤差量が一定になり,工作物に対してより高精度で高速に曲面加工することができる。

【発明の実施の形態】
以下,図面を参照して,この発明による工作物の曲面加工方法の実施例を説明する。図1〜図4を参照して,この発明による曲面加工方法を実施する際に用いられるNC加工機について説明する。

この発明による工作物の曲面加工方法を達成するためのNC加工機1は,加工機ベース2に設けられたZ軸ベース46上で主軸14の長手方向であるZ軸方向に往復移動可能なZ軸テーブル3と,加工機ベース2に設けられたX軸ベース47上でZ軸方向に直交するX軸方向に往復移動可能なX軸テーブル4とを備えている。Z軸テーブル3には,主軸台5が設置されている。Z軸テーブル3は,Z軸ベース46に取り付けられたサーボモータ6によって駆動されてZ軸方向に往復移動する。また,主軸台5には,主軸14を回転させるスピンドルモータ7が組み込まれている。主軸14の先端にはチャック8が設けられ,チャック8には工作物9が保持される。また,Z軸テーブル3のZ軸方向に直交するX軸方向に往復移動可能なX軸テーブル4は,主軸14のチャック8に取り付けられた工作物9と対向する位置に配置されている。X軸テーブル4には,直接或いは刃物台テーブルを介在してターナ11が固定されると共に,主軸14の工作物9に対向して各種のバイト44を取り付けるための刃物台43が設置されている。

この曲面加工方法は,特に,主軸14の回転とZ軸テーブル3,スライダ12及びX軸テーブル4の動きとを互いに同期させたものであり,工作物9を保持した主軸14の予め決められた回転速度の回転に,主軸14のZ軸方向への動き,バイト15を固定したスライダ12のY軸方向への動き,X軸テーブル4のX軸方向への動きを互いに同期させ,バイト15のY軸方向の移動方向に直交する工作物9の対向面31をバイト15によって予め決められた所定の曲面に切削加工することを特徴としている。主軸14の予め決められる所定の回転速度は,加工効率を最高にするため,スライダ12が出し得る最高加速度を基準にして決定されている。工作物9がレンズの場合には,対向面31は,凹レンズ面,凸レンズ面,トーリックレンズ面,累進多焦点レンズ面,凹レンズ面又は凸レンズ面とトーリックレンズ面及び/又は累進多焦点レンズ面との複合レンズ面等のレンズ面である。この曲面加工方法は,工作物9の対向面31をトーリック形状等の曲面に切削加工する場合には,バイト15を固定したスライダ12のY軸方向の往復移動のストロークは,工作物9を保持して主軸14のZ軸方向の移動のストローク分だけ差し引いた値に設定され,スライダ12のストロークは主軸14を固定した場合に比較して短くなる。

工作物9の対向面31をバイト15で切削加工する時には,工作物9は,主軸台5の主軸(C軸)の先端に設けられたチャック8によって保持され,スピンドルモータ7によってC軸回りに,例えば,300rpm以上の回転速度で回転するものであり,ここでは,加工効率を最適にするため,スライダの最高加速度に対応するように,主軸14の回転速度が所定の回転速度に設定されている。工作物9としては,樹脂材(プラスチック)や非金属が好適である。工作物9を保持した主軸14は,その回転に同期してサーボモータ6の駆動によってZ軸方向に往復移動しつつ,スライダ12の先端に取り付けられたバイト15は,スライダ12の往復運動に伴ってZ軸方向に往復運動すると共にX軸テーブル4と一緒にX軸方向にも往復運動する。NC加工機1は,スライダ12の重量やターナ11を載置したX軸テーブル4の質量がそれぞれかなり小さく構成できるので,スライダ12の慣性力も小さくなり,スライダ12を高加速度で往復運動させることができる。

NC加工機1による工作物9に対する切削加工は,数値データに基づいて主軸回転駆動用のスピンドルモータ7及びX軸テーブル4を駆動するサーボモータ10を制御することにより行われるが,刻々変化する主軸14の回転角は高分解能のロータリエンコーダによって連続的に検出される。スライダ12を駆動するリニアモータ18について,スライダ12の往復運動によるバイト15の刻々変わる実際の移動量は,リニアモータ18に設けられたリニアスケール21により連続的に検出され,該検出値はリニアモータ18のフィードバックによる制御に使用されている。NC制御装置は,工作物9の対向面31を所定の形状に切削加工するため,各種の情報に基づいてサーボモータ6,10,リニアモータ18及びスピンドルモータ7を作動するように制御している。また,X軸テーブル4の位置もパルスコーダによって検出され,X軸テーブル駆動用のサーボモータ10がNC制御される。

スライダ12の往復移動範囲即ちストロークについて,リニアモータコイル19に沿って延びるリニアスケール21とリニアスケール検出器22が設けられている。従って,スライダ12のターナベース16に対する移動量は,リニアスケール検出器22によって直ちに検出され,その移動量の情報はコントローラにフィードバックされ,次のスライダ12の移動制御に反映される学習制御機能と予見学習制御機能によって制御されるように構成されている。更に,ターナベース16とリニアスケール21との間には,リニアスケール21の位置決めのためスケール部ライナ39が設けられている。コントローラは,予め決められた加工指令値に基づいてスライダ12に設けたバイト15によって工作物9の対向面31,工作物9がレンズであればレンズ面を切削加工するように制御し,その際に,切削加工情報をフィードバックさせ,切削加工情報と加工指令値との差を零に近づける制御をし,工作物9に対する次の切削加工に活かす学習制御機能や予見学習制御機能を備えている。

ターナベース16には,リニアモータコイル19を冷却するための冷却プレート23が設けられている。リニアモータコイル19には,リニアモータ磁石板20がスライダ12の往復移動に伴って磁力を切るが,その時に熱が発生し,高温になる。冷却プレート23は,リニアモータコイル19に発生した熱を冷却するため設けられている。また,スライドベース13のターナ軸とZ軸テーブル3のZ軸との平行度を調整するため基準ブロック32がX軸テーブル4に取り付けられている。スライドベース13には,調節ブロック36が設けられているので,調節ブロック36に設けた調整ねじ37によって,スライドベース13を基準ブロック32に対して調整し,ターナ軸とZ軸との平行度が調整される。
