【発明の属する技術分野】
本発明は、光取り出し効率(発光層で発光された光量に対する発光装置から出力される光量の比)の高い平面発光装置、及びその平面発光装置に好適な透光体の製造方法に関する。

【従来の技術】
平面発光装置の一つである有機EL素子は、図5に示すように、ガラス、プラスチック等の透明基板に、ITO等の透明電極(陽極)を設け、陽極に発光性有機化合物を含む薄膜(以下、有機発光層という)及び陰極薄膜を堆積することにより作成される。透明電極と陰極薄膜との間に駆動電流を供給すると、陽極側から正孔、陰極側から電子が有機発光層に注入される。有機発光層中での正孔と電子の再結合によって発光体分子が励起され、発生した光が透明電極を介して透明基板側から放出される。

透明基板を透過する光量の割合は、有機EL発光層で発光した光量の20パーセント程度であることが知られている。この光量が減少する主な原因は、基板であるガラスと外界の空気との界面における反射が影響するからである。

また、基板上有機発光層を形成し、有機発光層に透明電極を被覆した素子構造はトップエミッション(top emission)構造と言われている。封止用キャップを透明な材質で形成することで、封止用キャップ側から発光させる構造の有機EL素子が提案されている。

この有機EL素子は、フラットパネルディスプレイの表示用素子に使用されるだけではなく、照明用の光源としての利用も想定されている。例えば、室内の照明における蛍光灯の替わりであったり、携帯用ライトの光源に利用されたりすることが想定されている。これは、一般的な蛍光灯や電球よりも、低い消費電力で同程度の光量を得ることが期待できるからである。

フラットパネルディスプレイの表示用素子に用いられる有機EL素子は、輝度が200カンデラ/平方メートル程度であれば、使用に堪えることができる。しかしながら、照明用の光源として使用する場合には、一般的には8000カンデラ/平方メートル以上の輝度が必要とされている。また、輝度を高く得るためには、一般的に高い電力を維持する必要がある。すると、必然的に素子の消費電力が上昇すると共に、素子の寿命も短くなり、信頼性が低下する。

従来、有機EL素子において光取り出し効率を高めるために、幾つかの出願がなされている(特許文献1、特許文献2参照)。

【発明が解決しようとする課題】
特許文献1の発明においては、トップエミッション構造の有機EL素子において、封止用キャップの内面(発光層側)及び外面(視認側)に反射防止膜を設けることで、封止用キャップにおける光の反射を防止して光取り出し効率を高めている。この発明においては、反射防止膜を設けることで封止用キャップにおける光の反射は減少すると思われる。しかし、反射防止膜自体で光が幾らか減衰すること、反射防止膜と封止用キャップとの境界で幾らかの反射が生じること等で光の減衰が生じる。よって、特許文献1の発明の技術的思想では、有機EL素子全体としての光取り出し効率の更なる向上を図ることは困難である。

特許文献2の発明においては、可視光の波長以下の微細な突起構造を、観察者側の透明部材の表面に設けている。この突起構造で反射防止機能が発現し空気界面での反射がなくなる。これにより表示素子から出射する光の利用効率が向上する効果があると記載されている。しかしながら、表示素子に求められる輝度よりも照明用の光源として求められる輝度の方が高いことより、より高いレベルの光取り出し効率が求められている。

本発明の目的は、光取り出し効率の良い平面発光装置、及びその平面発光装置に用いる透光体の製造方法を提供することにある。

【課題を解決するための手段】
本発明に係る平面発光装置は、基板と、該基板上に形成された平面発光層と、透光性が良好な基材よりなり、前記基板と対向配置され、前記平面発光層で発光した光が透過する領域面に微細突起が形成された透光体とを含み、前記基板と透光体で前記平面発光層を囲む領域を気密封止したことを特徴としている。この構成を採用することにより、平面発光層で発光されたほとんどの光が、透光体で反射することなく透過する。よって、光取り出し効率の高い平面発光装置を提供することができる。

また、本発明に係る平面発光装置は、上述の構成の微細突起が、多数の微細突起体により形成され、該微細突起体の幅が、前記平面発光層の発光波長のほぼ1/100〜1、好ましくは1/10〜1に設定され、配置間隔が前記微細突起体の幅の1〜10、好ましくは1〜3に設定されていることを含む。この構成を採用することにより、透光体における光の反射、及び散乱を防止することができる。よって、光取り出し効率の高い平面発光装置を得ることができる。

また、本発明に係る平面発光装置に用いる透光体の製造方法は、金属基板上に成膜されたレジスト層に、X線又は電子線ビームを照射し露光するステップと、前記レジスト層を現像し、レジスト構造体を形成するステップと、前記レジスト構造体にメッキ処理して金属を堆積させるステップと、前記レジスト構造体を除去し、堆積金属による微細突起の母型を形成するステップと、前記母型に透光性が良好な樹脂基材を注入し、微細突起が形成された透光体を形成するステップとを含んで製造される。上述の方法を採用することにより、光の反射、及び散乱を防止する透光体を形成することができる。また、母型で透光体を成型することにより、安価に大量に透光体を製造することが可能になる。

また、本発明に係る平面発光装置に用いる透光体の製造方法は、上述における母型の微細突起体の幅が、平面発光層の発光波長のほぼ1/100〜1、好ましくは1/10〜1であり、前記母型の微細突起体の高さが、平面発光層の発光波長のほぼ1/100〜10、好ましくは1/10〜5に設定され、前記微細突起体の配置間隔が該微細突起体の幅の1〜10、好ましくは1〜3に設定されていることを含む。この方法を採用することにより、光の反射、及び散乱を防止する透光体を形成することができる。

【発明の実施の形態】
本発明の実施の形態に係る平面発光装置10の構造を図面に基づき説明する。図1に示すように、本発明に係る平面発光装置10は、基板18と、基板18上に形成した平面発光層20と、透光性が良好な基材よりなり、平面発光層20で発光した光が通過する領域面に微細突起16が形成され、基板18との間で気密封止するための透光体12とを含んで構成されている。

本実施形態で説明する平面発光装置は有機EL素子である。また、本実施形態における平面発光層20は、陰極20a、有機発光層20b、陽極20cで構成されている。また、本発明における透光体12は、一端が閉塞された底部14aからなる有底筒体で形成されている。以後、この透光体12を構成する有底筒体を封止用キャップ14と表現する。

本発明は、平面発光層20を密閉する透光体12の方向から光を取り出すトップエミッション構造の平面発光装置10の発明である。透光体12を構成する封止用キャップ14の底部14aに、複数の微細突起体16aを配置してなる微細突起16を設けていることを特徴としている。本発明は、透光体12と基板18との間で形成される密閉空間22内で、有機発光層20bで発光された光の反射、及び散乱を防止し、有機発光層20bで発光された光を効率良く取り出して光取り出し効率を高めている。

本実施形態における平面発光装置10は、基板18の上に陰極20a、有機発光層20b、陽極20cの順に積層されている。陰極20aにはアルミニウム等の金属、陽極20cには、ITO(Indium Tin Oxide)等の透明電極が用いられている。

透光体12は、透光性が良好な基材で形成されている。本実施形態において透光体12は、一端が閉塞された底部14aからなる封止用キャップ14と、封止用キャップ14の底部14aに封止用キャップ14と一体となって設けられた微細突起16により構成されている。この透光体12の材料には、光の透過性に優れる樹脂、例えばPC(Polycarbonate)が用いられる。またこの透光体12の材料には、同様に光の透過性に優れるPET(Poly Ethylene Terephthalate)を用いることも可能である。

微細突起16は、有機発光層20bで発光された発光波長の1/4寸法の幅、及び高さで形成された微細突起体16aが、所定の間隔で封止用キャップ14に配置されている。詳しくは、図1で示される封止用キャップ14における有機発光層20bと対向する面に、図2に示すように、略四角錐形状の微細突起体16aが所定の間隔で配置されている。具体的に一例を挙げると、この略四角錐の幅、及び高さが、有機発光層20bで発光された発光波長の1/4寸法で形成されている。例えば、有機発光層20bで発光された発光波長が0.6μmであるならば、微細突起体16aの幅、及び高さは0.15μmである。所定の間隔とは、例えば、0.15μmである。本実施形態において、幅とは図2における符号aの寸法をいう。また、高さとは符号bの寸法をいう。更に、間隔とは符号cの寸法をいう。

本発明における平面発光装置10の透光体12の微細突起16は、LIGA(Lithographie Galvanoformung abformung[独])プロセスにより形成される。このLIGAプロセスとは、リソグラフィ工程と電鋳及びモールディング工程とを組み合わせることにより、よりアスペクト比が高い形状を形成する製法である。本発明では、このLIGAプロセスにおけるリソグラフィ工程において、シンクロトロン放射光を用いることで、従来のプラズマX線リソグラフィ工程と比較して、より微細な形状を形成することを可能とした。

LIGAプロセスによる微細突起16の製造工程を図3を用いて説明する。金属基板28上にポリエチレンメタクリレート(PMMA)でレジスト層26を形成する(図3(a))。直進性の良いシンクロトロン放射光装置から発生するX線を用い、シンクロトロン光X線吸収体のパターンをレジスト層26に転写する(図3(b))。レジスト層26におけるX線露光部分は、現像液に浸すと溶解する。これは、レジスト層26の高分子の連鎖がX線により切断され、分子量が減少するからである。これにより、X線吸収体のパターンがPMMAによるレジスト層26に転写され、PMMAによるレジスト構造体26aが形成される(図3(c))。

このPMMAによるレジスト構造体26aに、めっき処理を施して金属を堆積させ(図3(d))、PMMAによるレジスト構造体26aの部分を除去し、金属製の母型32を形成する(図3(e))。この母型32を封止用キャップ14の金型(図示せず)に配置し、透光体12の材料を注入し、透光体12における微細突起体16aを形成する(図3(f))。

上述の工程により、封止用キャップ14と微細突起16とが一体となった透光体12を形成することができる。これにより、微細突起16を介して有機発光層20bで発光された光が透光体12に減衰することなく入射する。よって、基板18と透光体12との間で形成された密閉空間22内で光の乱反射を生じることがないので、光の減衰が殆どなく、光取り出し効率も高くなる。また、透光体12から放出された光が散乱することなく放出される。よって、光取り出し効率が高くなる。

また、透光体12は図4に示すように、板状の透光体12と基板との間に有機発光層20bを囲むスペーサ34を配置することも本発明の技術的範囲に含まれる。またこのスペーサ34に吸湿性を持たせることも本発明の技術的範囲に含まれる。これにより、透光体12とスペーサ34によって形成される密閉空間に防湿対策を施すことができる。

次に、本発明における微細突起体16aと、従来の反射防止膜との比較を行う。本発明における微細突起体16aは、有機発光層20bにおいて発光された発光波長の1/4寸法で形成されている。微細突起体16aは、底辺が四角形で構成された略四角錐で形成されている。また、反射防止膜は一般的に波長の1/4厚さのTiO2膜とSiO2膜とを交互に積層することにより形成されている。

本発明における微細突起体16aは空気との界面において、空気との屈折率の違いによる反射を防止する。これは、光の進行方向に連続的に屈折率が変化するとその界面において理論的には反射が生じないという自然法則を利用するものである。また、従来の反射防止膜においても、反射率の異なる膜に光を透過させることで、光の反射を防止している。これは、同様に光の進行方向に連続的に屈折率が変化するとその界面において理論的には反射が生じないという自然法則を利用するものである。

上述の構成を平面発光装置10の封止用キャップ14に用いることを想定すると、反射防止膜を封止用キャップ14の内面に設けた場合には、反射防止膜と空気との界面で反射を防止できるが、複数の構成部材で形成された反射防止膜自体で光が減衰する。しかしながら、本発明における微細突起16を封止用キャップ14の内面に設けたならば、微細突起16で光が減衰することが殆どない。これは、微細突起16が封止用キャップ14と一体となって形成されているため、複数の構成部材を透過することによる光の減衰が起きないからである。よって、本発明の微細突起16を平面発光装置10の封止用キャップ14の内面に設けたならば、光を減衰させることなく取り出すことができる。

封止用キャップ14と基板18との間に形成された密閉空間22で、光を減衰させずに封止用キャップ14から取り出すことができれば、同じ明るさを得るために平面発光装置10に印加する電圧を低くすることが可能となる。また平面発光装置10に印加する電圧を低くすることにより、平面発光装置10の耐用時間が長くなり、信頼性も向上する。

照明として使用するにあたっては、白色の光を用いることが望ましい。そこで、赤、緑、青の光の3波長ごとにそれぞれの色を発光する平面発光装置10を設けて、それぞれの波長の平面発光装置10毎に寸法が異なる微細突起16を備えた透光体12を設ける。例えば、青色の光を発光する平面発光装置10であるなら、その平面発光装置10の透光体12の内側面に、青色の発光波長の1/4寸法で形成された微細突起16を設ける。この波長毎の平面発光装置10を集めて一つの光源とすることで、白色の光を発する照明として使用することが可能となる。

本発明の場合、微細突起16が封止用キャップ14と一体となって形成されることにより、反射防止膜や微細加工が施されたフィルムを封止用キャップ14に設けたものよりも光の減衰を防止することができる。また、微細突起16の形状が、高アスペクト比の微細突起体16aにより形成され、その微細突起体16aの寸法が、有機発光層20bで発光された光の1/4寸法で形成されていることにより、微細突起16を介して透光体12を透過した光の視認側での散乱を防止することができる。

次に、図3を用いて本発明における平面発光装置10に用いる透光体12の製造方法を説明する。本発明における平面発光装置10に用いる透光体12の製造方法は、金属基板上に成膜されたレジスト層26に、X線又は電子線ビームを照射し露光するステップ(ステップ1)と、レジスト層26を現像し、レジスト構造体26aを形成するステップ(ステップ2)と、レジスト構造体26aにめっき処理して金属を堆積させるステップ(ステップ3)と、レジスト構造体を除去し、堆積金属30による微細突起の母型32を形成するステップ(ステップ4)と、母型に透光性が良好な樹脂基材を注入し、微細突起が形成された透光体を形成するステップ(ステップ5)とを含む方法により製造される。

ステップ1では、図3(a)に示すように、微細突起体16aを形成するためのX線マスク24を準備する。また、金属基板28上にレジスト層26を成膜する。このレジスト層26には例えば、ポリメチルメタクリレート(PMMA)が用いられる。続いて、図3(b)に示すように、金属基板28上に成膜されたレジスト層26にX線マスク24を介して、シンクロトロン放射装置(図示せず)からX線を照射し、X線マスク24のパターンをレジスト層26に転写する。この転写の際に金属基板28を移動させることで、レジスト層26に露光される部分を調節して略四角錐形状の微細突起体16aを形成する。このシンクロトロン放射装置から照射されたX線は指向性が高く、放射エネルギーも高い。よって、高いアスペクト比を持つ微細突起体16aを形成することが可能となる。

ステップ2では、図3(c)に示すように、ステップ2において転写されたX線マスク24のパターンを現像することにより、X線に露光された部分を溶解させる。これにより、X線に露光されなかった部分がPMMAによるレジスト構造体26aとなり金属基板28上に残ることになる。このレジスト構造体26aの形状が微細突起体16aの形状となる。

上述の方法により、封止用キャップ14と微細突起16とが一体となった透光体12を形成することができる。また、母型32で透光体12を成型する方式を採用することにより、安価に大量に透光体12を製造することができる。本発明における微細突起16を有する透明基板は、微細突起体16aを有しない透明基板と比較すると、輝度値が上昇している。このように、本発明における微細突起16によって光の透過率を高めることができるので、結果として光取り出し効率を高めることができる。

尚、本発明はその趣旨を逸脱しない範囲で当業者の知識に基づき種々なる改良、修正、変形を加えた態様で実施できるものである。

例えば、本発明に係る実施の形態において微細突起16は、封止用キャップ14における有機発光層20bに対向する底部14aに設けられているが、これに限定されず、封止用キャップ14における視認側の外面に設けることも、本発明の技術的範囲に含まれる。この視認側の外面とは、封止用キャップ14における、観察者が目視する側の面のことを示す。また、封止用キャップ14の底部14aと外面の両面に微細突起16を設けることも、本発明の技術的範囲に含まれる。

また、本発明に係る実施の形態において透光体12は、有底筒体の封止用キャップ14を例に挙げて説明しているが、この透光体12は、封止用キャップ14に限定されない。陰極20aと有機発光層20bと陽極20cを覆って封止することができれば、例えば、樹脂コーティングによる保護膜を透光体12に用いることも、本発明の技術的範囲に含まれる。そして、この保護膜の視認側の外面に微細突起16を設けることで、光取り出し効率を高めることも本発明の技術的範囲に含まれる。

更に、本発明に係る実施の形態において複数の微細突起体16aは、略四角錐の形状を例に挙げて説明したが、微細突起体16aの形状は略四角錐に限定されるものではない。例えば、微細突起体16aの形状が、角錐・円錐等の錐体、又は、頭部が切り取られた形状の截頭錐体、又は、角柱・円柱等の柱状体、又は、これらの形状の稜線が曲線になった形状も本発明の技術的範囲に含まれる。

TECHNICAL FIELD OF THE INVENTION
The present invention relates to a planar light emitting device having high light extraction efficiency (ratio of the amount of light output from a light emitting device to the amount of light emitted from a light emitting layer), and a method of manufacturing a light transmitting body suitable for the planar light emitting device.

[Prior art]
As shown in FIG. 5, an organic EL element which is one of the planar light emitting devices is provided with a transparent electrode (anode) such as ITO on a transparent substrate such as glass or plastic, and a thin film containing a luminescent organic compound on the anode. (Hereinafter referred to as an organic light emitting layer) and a cathode thin film. When a driving current is supplied between the transparent electrode and the cathode thin film, holes are injected from the anode side and electrons are injected into the organic light emitting layer from the cathode side. An element structure in which an organic light emitting layer is formed on a substrate and a transparent electrode is coated on the organic light emitting layer is called a top emission structure. There has been proposed an organic EL element having a structure in which the sealing cap is formed of a transparent material so that light is emitted from the sealing cap side.

This organic EL element is not only used as a display element of a flat panel display, but is also expected to be used as a light source for illumination. For example, it is assumed that it is used for indoor lighting instead of a fluorescent lamp or used as a light source of a portable light. This is because it can be expected that the same amount of light can be obtained with lower power consumption than a general fluorescent lamp or electric bulb.

An organic EL element used as a display element of a flat panel display can be used if the luminance is about 200 candelas / square meter. However, when used as a light source for illumination, luminance of 8000 candelas / square meter or more is generally required. [Means for Solving the Problems]
The flat light emitting device according to the present invention includes a substrate, a flat light emitting layer formed on the substrate, and a base material having good translucency, and is disposed to face the substrate and emits light emitted from the flat light emitting layer. And a light-transmitting body having fine projections formed on a surface of a light-transmitting region, wherein a region surrounding the planar light emitting layer is hermetically sealed with the substrate and the light-transmitting body.
