本発明は、一端面と他端面とが異なる原料の2層円環状の圧粉体からなり、前記一端面の内側にテーパ部、外側に平面部を有する二層円環状の圧粉体を成形する粉末成形方法、バルブシートおよびその製造方法に関する。

【従来の技術】
自動車エンジン等の内燃機関において、シリンダーヘッドの吸気・排気弁開口部を開閉するバルブを着座させるバルブシートは、高圧となる燃焼室の気密性を保持するとともに、バルブを放熱させる機能も求められる。このため、シリンダーヘッド側に接する側とバルブが着座する側とが異なる2層のバルブシート、すなわち高温強度の高い材質からなるバックアップ層と耐摩耗性の高い材質からなるバルブ当接層との2層構造のバルブシートが提案されている(たとえば、特許文献1参照)。このような2層バルブシートは、生産性、材料歩留まり、寸法精度の良さや、特殊な合金を使用できる等の利点から、多くの場合、粉末冶金法により製造される(たとえば、特許文献2参照)。

【発明が解決しようとする課題】
このような2層バルブシートでは、バルブ当接層に、より優れた耐摩耗性、耐熱性、耐食性を有する特殊材料が用いられる。このような特殊材料は一般に高価であるので、コスト低減を図るためには、このバルブ当接層を必要以上に厚くしないようにしなければならない。
しかしながら、従来の粉末冶金法では2層の境界面が平面となり、テーパ面に対して略平行な境界面を形成することができないため、バルブが着座するテーパ面を有するバルブ当接層の体積が大きくなってしまうという問題があった。

本発明は、以上の課題に鑑みてなされたもので、高価な材料からなるバルブ当接層の体積が小さく、材料コストの節減が可能なバルブシートを提供することを目的とする。

【課題を解決するための手段】
上記の課題を解決するために、請求項1に係る発明は、一端面と他端面とが異なる原料の2層円環状の圧粉体からなり、一端面の内側にテーパ部、外側に平面部を有する二層圧粉体を成形する粉末成形方法であって、圧粉体の外周面を形成するダイと、圧粉体の内周面を形成するコアロッドと、このコアロッドの外周面に嵌合して圧粉体の一端面にテーパ部を形成する下第1パンチと、この下第1パンチとダイとの間に嵌合して圧粉体の一端面に平面部を形成する下第2パンチと、ダイおよびコアロッド間に嵌合されて圧粉体の他端面を形成する上パンチとを有し、これらダイ、コアロッド、下第1パンチおよび下第2パンチの間に原料粉末が充填される充填空間を形成する構成の粉末成形装置を採用する。

そして、本発明の粉末成形方法では、まず、下第1パンチおよび下第2パンチの上面に、テーパ部をなす第1の原料粉末を充填する第1充填空間を形成し、この第1充填空間に第1の原料粉末を充填する第1充填工程を行う。
次いで、これら下第1パンチおよび下第2パンチをダイおよびコアロッドに対して下降させて、他端面をなす第2の原料粉末を充填する第2充填空間を形成し、この第2充填空間に第2の原料粉末を充填する第2充填工程を行って、第1の原料粉末上に第2の原料粉末を充填する。
そして、下第1パンチを下第2パンチに対して上昇させる下第1パンチ上昇工程を行った後、第2充填空間に充填された原料粉末をダイおよびコアロッド上面に合わせて擦り切り、上パンチを下降させてダイおよびコアロッド間に嵌合させ、第1および第2充填空間内の原料粉末を圧縮成形することを特徴としている。

【発明の実施の形態】
以下、本発明の一実施形態について、図1から図7を参照して説明する。
まず、図1に、本発明のバルブシート(圧粉体)100を示す。このバルブシート100は、自動車エンジン等の内燃機関において、燃焼室の吸気弁開口部または排気弁開口部110に設けられ、燃焼室を開閉させるバルブ111を着座させる円環板状の部材である。このバルブシート100は、バルブ111が当接するバルブ当接層101と、シリンダーヘッド側に固定されるバックアップ層102との2層からなり、それぞれ異なる材質の第1の原料粉末P1、第2の原料粉末P2から形成されている。

〈第1充填工程〉
まず図2に示すように、ダイプレート10Aの上面10aとコアロッド11の上面11aとが同一面上となるように配置して、貫通孔10bとコアロッド11との間に下第1,第2パンチ12,13を嵌合させ、第1の原料粉末P1が充填される第1の充填空間S1を形成する。
このとき、下第1パンチ12は、テーパ状の上面12aの内周側がコアロッド11の上面11aよりも下方となる位置(第1位置)に配置されている。
また、下第2パンチ13は、その上面13aが下第1パンチ12の上面12aの外周側よりは上方で、ダイプレート10Aの上面10aおよびコアロッド11の上面11aよりも下方となる位置(第1位置)に配置されている。

なお、下第1パンチ12の第1位置(図2)が下方に過ぎると、下第1パンチ12上に充填された第1の原料粉末P1の上部が、この工程でダイ10およびコアロッド11の上面10a,11aよりも上方になり、シューボックス15によって掻き取られる原料粉末P2に原料粉末P1が混入してしまうので好ましくない。

そして、図6に示すように、上パンチ14を下降させてダイ10の貫通孔10bとコアロッド11との間に嵌合させ、下第1,第2パンチ12,13との間で原料粉末P1,P2を圧縮成形することにより、下第1パンチ12の上面12aおよび下第2パンチ13の上面13aによって原料粉末P1からなるテーパ部101aおよび平面部101b側の一端面が成形され、上パンチ14の下面14aによって原料粉末P2からなる他端面が成形され、コアロッド11の外周面および貫通孔10bの内周面によって内外周面が成形された圧粉体100が圧縮成形される。

【発明の効果】
