【発明の属する技術分野】
この発明は永久磁石式回転電機またはリニアモーターおよびその製造方法に関し、特に、中、大型の回転電機またはリニアモーターに好適で安定した特性が得られ、製造時のエネルギー効率が良く、かつ生産性に優れた永久磁石式回転電機またはリニアモーターおよびその製造方法に関する。

【従来の技術】
図8は従来の永久磁石回転電機のローターの一般的な横断面図である。この永久磁石式のローター100においては、円筒状のローターヨーク102の表面上に磁極数に応じた個数の永久磁石103を周方向に分布させて配置し、それを接着剤を用いてローターヨーク102の上に接着した。さらに永久磁石103を接着したローターヨーク102を、樹脂固定用治具内に入れ、その治具と永久磁石103との間の隙間に溶解した樹脂104を流し込み、冷却し固化させて永久磁石103をローターヨーク102上に固定することで、製造できる構造であった。このようにして構成されたローター100は、ステータコア111のスロット112内に巻回されたステータ巻線113を有するステータコア111の内側にギャップ114を介して回転自在に配置される。ステータ110はステータコア111とステータ巻線113で構成される。ところが、永久磁石103を界磁用部材として持つ中型若しくは大型の回転電機においては、それに使用される永久磁石103も小型回転電機に比較して大きくなるため、その取り扱いはさらに困難になり、作業性も極端に効率低下する。

そこで、この対策として、ローター122に特徴のある図9の構成が開示されている。図9の横断面図に示すように、ローターヨーク123の回転方向に一定ピッチで設けられた係止溝126を設け、そこに非磁性の磁石固定治具124をはめ込み、この治具間に永久磁石125をはめこむことにより、永久磁石の位置決めおよび固定を行う方法がある(例えば、特許文献1)。ステータコア120のスロットにステータ巻線121が設けられている点は図8の構成と同様である。

しかし、この方法でも、大型回転機においては着磁された大型磁石をローターにとりつける際には、次の(1)〜(3)の問題が残る。
(1)着磁された永久磁石の組み立て時に、永久磁石同士の吸引力により永久磁石が相互に衝突した結果、永久磁石15が割れたり、欠けたりする。また、永久磁石のメッキが剥がれて永久磁石15の特性を損なう。
(2)永久磁石15が軸方向に複数に分割されている場合、永久磁石15を形成する時に、永久磁石15同士の反発力または吸引力により作業性が著しく悪化する。
(3)ローターが大きくなると永久磁石とローターヨークを接着する接着剤を熱硬化させる設備が大型化し、生産性が低下する。

そこで、これらを解決するために、図10の構成が検討されている。図10の斜視図では、永久磁石124をローターまたはリニアモーター用固定子または可動子用ヨークに直接接着するのではなく、まずローター上の永久磁石224を1極分をひとまとめとし、ヨークと同材質のN極またはS極ごとにバックヨーク225を準備する。次に、このバックヨーク225に永久磁石224を接着し、着磁する(例えば、特許文献2)。

一方、図11の側面図に示すローター222の周上には磁極数に応じたスロット223を設け、前述のバックヨーク225がこのスロット223にちょうどはまるようにする。これによって、永久磁石をバックヨークを単位とした数量でローターヨークまたはリニアモーター用ヨークに固定させることができるようになった。

【発明が解決しようとする課題】
しかし、上述の構造のバックヨーク上にN極またはS極のどちらか一方の永久磁石を取り付ける過程において、永久磁石はヤング率=110×104kgf/cm2(すなわち、ヤング率=10.8×109Pa)と、バックヨークのヤング率=220×104kgf/cm2(すなわち、ヤング率=21.6×109Pa)に対し、1/2であるため、永久磁石はヨークに比べて曲がりにくくもろい性質がある。このため、永久磁石をヨークに取り付けるために永久磁石にネジ穴をあけるには加工時間がかかりコストがかかった。また、もろい性質のために、加工途中において、欠けやクラックが永久磁石に発生することもあった。永久磁石が、例えばNdFeB磁石のように容易に酸化してしまう磁石材料である場合には、酸化を防止するために磁石表面に塗装をおこなうが、ねじ穴の形成により、この塗膜が失われてしまうため、この部分から錆びが発生し、永久磁石の磁気特性が短期間で低下するという問題があった。

そこで、永久磁石をバックヨークに固定するには、接着剤が用いられてきた。しかし、永久磁石の線膨張係数が5×10−6/℃程度であるのに対し、バックヨークの線膨張係数は14×10−6/℃と約3倍程大きいため、周囲の温度変化によって両者の膨張量が大幅に異なり、永久磁石とバックヨーク間に大きなひずみが生じてしまう。そこで、このひずみを低減させるために、これら2者を接合する接着剤は硬化後も比較的柔らかい、いわゆる剥離強度の大きい接着剤が必要であった。ところが、剥離強度の大きい接着剤は塗布後に加熱もしくは室温で硬化させる過程で粘度が低下する時期が存在する。この時期に永久磁石とバックヨークとの相対的な位置がずれないようにしっかりと固定しておかないと、接着剤が硬化した後、永久磁石とバックヨーク間に大きな位置ずれが発生する。これによって、製品寸法上の不具合品を発生させたり、これらを組み込んだ回転電機の出力を低下させてしまうという問題が発生する。

通常、永久磁石をバックヨークに取り付けるときは、1個の永久磁石をバックヨークに接着する場合もあるが、これは比較的小型の回転電機の場合である。大型の回転電機の場合には、図12の斜視図に201aで示した様に、2個以上の永久磁石を、まず1列に接着し、その後接着された磁石全体である永久磁石列201bをバックヨークに接着固定するという構造をとる。図13の斜視図は、他の永久磁石列を示すものである。永久磁石202aを接着することにより、1次元の永久磁石列202cを複数個作製する。さらに、それら永久磁石列202cを接着することにより、2次元の永久磁石列2dを得る。この接着の時、永久磁石間の接着層の接着強度が不充分であると、接着後に永久磁石を着磁する際に、永久磁石が隣接する永久磁石間から脱落すると言う不具合が発生した。

そこで、この不具合を防止するために、ネジ止め治具で永久磁石を固定する。図14または図15の側面図に示すように、接着剤を硬化させる過程において、段差(ステップ)の付いた治具203上でネジ204を用いて永久磁石に側面から圧力をかけ、永久磁石を固定する方法がとられてきた。しかし、永久磁石は磁化方向とそれに直角な方向とでは熱膨張率が異なるため、たとえ室温で固定ネジを締めつけておいても、接着剤塗布後の硬化中に周囲温度の変化により、このネジによる締めつけがゆるむ場合がある。すると硬化後の接着層において厚みにばらつきが発生したり、接着層中に気泡を含んだまま硬化してしまう。、したがって、十分な接着強度が得られない場合があった。

【課題を解決するための手段】
本発明においては、この接着剤による硬化過程において、永久磁石を固定するために外部から与える。また、外部から与えられた固定力がゆるむことを防止し、永久磁石の膨張または収縮にもかかわらず、永久磁石には一定の固定力が常に与えられ、その結果、接着層の厚みが均一となり、接着剤硬化後に十分な接着強度を有する接着層が形成される。

これを実現させるために、永久磁石はスプリング機構を備えたピストンによるか、または着磁された永久磁石を備えた磁石固定用治具を用いて永久磁石を固定することにより、その磁気的吸引力を利用して、接着される永久磁石には外部から一定の加圧力が加えられることにより、硬化中に周囲の温度変化があっても、その影響をうけることが無く接着剤の硬化が促進され、均一な厚みの接着層が形成される。

[1] 本発明の永久磁石付きヨークは、1つの板状バックヨークに複数の永久磁石が互いに接着剤を介して接着されていることを特徴とする。ヨーク上に接着された前記永久磁石同士は互いに等間隔で接着剤を介して固定されている。特に、本発明の製造方法によると、高精度でバラツキの抑制されたピッチで複数の永久磁石をヨーク上(特に望ましくはバックヨーク上)に接着剤を介して接合される。均一で精密な配列と接着が為されるため、気温変動や潮風に曝されるような厳しい環境で用いられる風力発電機用のローターに設ける永久磁石付きバックヨークとして用いることができる。

前記永久磁石間の接合に用いられる接着剤としては、例えばエポキシ系樹脂を用いる、前記永久磁石と前記バックヨーク間の接合に用いられる接着剤としては、例えばシリコン系樹脂を用いる。前記主面とは、回転電機やリニアモータに用いる際に、前記永久磁石でコイル若しくはステータと対向する側の面に相当する。

本発明に係る永久磁石付きヨークにおいて、隣接する永久磁石間の絶縁に係る抵抗率が50μΩ・cm以上を維持された状態で、複数の永久磁石が接合されていることを特徴とする。本発明の製造方法を用いることで、隣接する永久磁石間隔の均一性が向上し、永久磁石間で高い絶縁抵抗率を得ることができる。

[3] 本発明の他の永久磁石付きヨークは、1つのバックヨークに複数の永久磁石が互いに接着剤を介して接着されており、前記永久磁石の間にある接着剤の層は、厚さのバラツキが20%以内であることを特徴とする。より望ましくは厚さのバラツキを10%以下とした均一性の高い接着層を介して永久磁石と配列する。この板状バックヨークは、風力発電機のローターを構成する部品として好適である。接着層厚さを均一化することにより、前記複数の永久磁石の面が板状バックヨークの面に対して平行に配列されると共に、永久磁石の面同士が同一面内に配列されている。

永久磁石の間にある接着剤の層(すなわち、接着層)は、平均厚さ10μm以上且つ150μm以下であることが望ましい。本発明に係る製造方法を用いると磁石列を高精度の間隔で接着固定することができる。例えば、接着層が平均厚さ10μmであれば、接着層の厚さのバラツキは±2μm以内にすることができる。例えば、接着層が平均厚さ150μmであれば、接着層の厚さのバラツキは±30μm以内にすることができる。すなわち、接着層の厚さのバラツキは平均膜厚の±20%以内となる。これに対して、本発明の製造方法を用いずにバックヨーク上に複数の永久磁石を接着固定すると、接着層の厚さのバラツキが40%にもなる為に、永久磁石の面に傾きが生じて、隣接する永久磁石の面同士が同一面内からずれてしまうことがある。このずれは、例えば、発電機であればローターとステータ間のギャップの不均一を生じるため好ましくない。

なお、平均膜厚の定義は次の通りとする。まず、隣り合う永久磁石とそれらの間に挟まれた接着層の断面を顕微鏡(あるいは電子顕微鏡)で観察する。永久磁石同士が対向する向き(接着層に対して略垂直な向き)に沿って、任意のN箇所で接着層の膜厚を測定する(N≧20が望ましい)。測定したN個の膜厚の平均値を平均膜厚とする。

【発明の実施の形態】
本発明の実施例について詳細に述べる。永久磁石の接着については、次の2通りがある。
(a)複数の磁石のみを特定の方向に並べて接着し、大型の一体型磁石を形成する場合。
(b)複数の磁石を特定の方向に並べて接着し、その後その一体型磁石をバックヨークに接着する場合。

(a)の場合の実施例を示したのが図1の側面図である。図1では、永久磁石5aは、接着剤が塗布された接着層5bをはさんで互いに密着した状態で、台座5c上に配列される。この時台座5cの両端部に設けられたピストン5fは螺旋バネ5dまたは板バネ5eにより永久磁石5aに対して加圧力を与える。この例ではバネの例を2種類あげたが、永久磁石に継続的に加圧力を与えることができるものであるならば、他の種類のバネでもかまわない。また、本図では永久磁石の個数を5個示したが、本発明の内容はこの個数に限定されるものではなく、さらに多数個の永久磁石を配列させることも発明の内容として含んでいる。また、本図では複数の永久磁石の配列方向が1方向であるように示されているが、本発明ではこの内容に限ることを意味してはいない。

通常、永久磁石は、渦電流対策などのために、複数個の磁石を接着するが、これは図12に示した様に、永久磁石201aを一方向に配列して接着する場合と、図13に示す様に、永久磁石202aを202cおよび202dの2方向に接着して配列させる場合もある。本実施例においては紹介しなかったが、高さ方向も加えて3次元的に配列する場合もある。これらの場合には、接着剤の硬化過程で永久磁石を固定するには、図1で示した台座5cを一方向のみでなく2方向もしくは3方向について、本発明の実施例で示した保持方法を行えば、問題無く対応することができる。ただし、図1の実施例では、並べた永久磁石の両側からばね付きのピストンで永久磁石を押しているため、ばね5dとばね5eのばね定数が異なる場合、両側からの加圧力の差により、接着剤硬化中に永久磁石が移動してしまう。

そこで、永久磁石の位置を固定するために、図2の側面図に示した様に、台座6cの片側の段差6eにはバネを設けず、反対側の台座の段差6fにのみ板バネ6dを備えたピストン6fを備える方法がある。図2の実施例では、符号6cは台座部分としたが、バックヨークとして使用することができる場合がある。もし、図2の突き当て部6e,6gにピストン支持部取り付け用穴を設けることができるのであれば、永久磁石6aを最終的に接着固定するバックヨークとして前記台座6cを使用することができる。

しかし、複数個の永久磁石を接着し、それをバックヨーク上の所定の位置に接着固定する場合には、永久磁石の位置合わせ治具の形状は複雑になる。図3の側面図はこのときの一実施例を示しており、複数の永久磁石9aがバックヨーク9b上に配置され、これら全体が固定用台座9c上に乗せられた形をとっている。この図3で、永久磁石の片側を台座9cの一部の突起9dに突き当てる形で、あらかじめ接着された複数の永久磁石9aを位置決めし、反対側から板バネ9eを持つピストン9fで磁石全体を加圧する。バックヨーク9bも台座の突起部9dに突き当てられているため、9dの形状により、永久磁石とバックヨークの相対的な位置関係が固定される。この方法は、永久磁石の数量が少ないときや、永久磁石やバックヨークの寸法が小さいときには適するものであるが、永久磁石やバックヨークが大型になったり、永久磁石の配列方向が2方向や3方向になって接着されたときには、台座9cの大きさも大きくなり、形状も複雑になりコストが増加する。

例えば、図4の側面図に、永久磁石を縦横に配置して接着した場合の永久磁石とバックヨークの位置決め用固定治具の一実施例を示す。この図4で、複数の永久磁石10aはXおよびY方向に配列され接着される。個々の永久磁石について、XおよびYの方向から螺旋バネ10dを従えたピストン10fが加圧力を加え、接着剤の硬化中に永久磁石の位置決めと固定を行う。永久磁石が乗っているバックヨーク10cは台座10bの一部に設けられた段差部に突き当てられる形で設置され、永久磁石との相対的な位置決めが行われる。

図4と図3の固定治具の構造を比較するとわかるように、永久磁石の配列が一次元から2次元に成っただけで、固定用治具の構造が急激に複雑になることがわかる。さらに、図4からわかるように永久磁石の寸法が頻繁に変化する場合には、ピストン長さ、ピストンの配列ピッチ、などを変更せねばならず、多品種少量の永久磁石接着や永久磁石接着個数の変化にこの治具で対応することは治具コストの増加を招く。そこで、図3または図4の実施例では、少品種多量の磁石接着に対して同一治具を繰り返し用いることで、低コストで作業が可能となる。

次に、複数の永久磁石を接着固定させるための、別の実施例を図5の側面図に示す。この図5では、複数の永久磁石7aが一列に並べられた状態で接着され、軟鋼などの磁性材の台座7f上に配置される。次に永久磁石を両側から加圧するために、着磁された永久磁石7d,または7eがとりつけられた治具7bまたは7cが並べられた永久磁石の両端に配置される。このとき、着磁されている永久磁石7dおよび7eが台座7fとの間に吸引力を発生させるため、これにより治具7bおよび7cは磁石7aを両側から加圧することになる。接着剤はその種類により、室温で硬化するものもあるが、加熱を必要とするものもある。

加熱を必要とする場合には、最高で250℃程度の温度が必要となるため、図5の実施例の場合においては、この加熱硬化中に吸引力が低下しない永久磁石7d、7eが必要となる。そこで、永久磁石に要求される性能として、保磁力が10kOe以上で且つ40kOe以下の範囲(すなわち、796kA/m〜3183KA/mの範囲)が必要とされる。同一温度では、残留磁束密度の大きい磁石ほど、吸引力が大きいため、0.3Tから1.6Tの範囲が望ましい。永久磁石7dまたは7eの材質は、アルニコ磁石、フェライト磁石、SmCo磁石またはNdFeB磁石が適している。

なお、図5の実施例の固定治具を用いた場合には、図1の実施例のところで説明したのと同様に、整列された磁石同士は寸法精度よく接着されるが、台座7fとの位置関係は固定されないため、もし7fがバックヨークである場合には、バックヨークと永久磁石との位置関係を一義的に固定することはできない。そこで、加圧治具7bの代わりに、図6の実施例に示した様に、ボルト8dにより台座8fに固定された治具8bを用い、これに一連の磁石8aをつきあてて位置決めを行うことにより、台座8fに対して相対位置が決められる。8fは複数の磁石8aを配列するための台座であるが、バックヨークとしても用いることができる。一連の磁石の他方の端は、永久磁石8eにより台座に吸引される治具8cに加圧される。

以上述べてきた実施例のうち、図1の場合と図5の場合を組み合わせて用いることがあり、そのときの固定治具の構造を図7に示す。この実施例では、複数の永久磁石11aをZ方向にならべているが、永久磁石11cの吸引力を用いた加圧治具11bでX方向に符号11aで示した各永久磁石を固定するには、治具間の間隙が十分に取れないため、治具同士の磁気的な反発力により、治具間のピッチを一定に保てない。そこで、この実施例に示すように、X方向の磁石固定にはバネ11fとピストン11eの組み合わせを用い、Z方向の磁石固定には永久磁石11cと台座11d間の吸引力を用いた治具11bを用いることが、好適である。

【発明の効果】
以上述べた本発明を用いることにより、小型から大型まで複数の永久磁石を精度よく接着し、より大きな一体型磁石を製作することができる。磁石固定用の治具の構造は簡単であるため、治具の製作費用を低減させることができる。しかも、磁石の治具への脱着が容易であるため、複数磁石の接着と組み立てコストを大幅に低減させることができる。
