本発明は、柔軟な積層体材料からなるケースに収納されるポリマー電池に関する。

【従来の技術】
従来、電池の構成材料を収納する電池ケースには、大抵の場合、金属製のケースが用いられていた。しかし、ノート型パソコン、携帯電話等各種の電子機器の発達、普及に伴い、その軽量化、薄型化が進められると共に、これらに使用される電池についても、その重量をできるだけ軽くし、また、使用機器における電池スペースを少なくできるよう軽量化、薄型化が求められている。

このような要望に応えるために、例えば、電池の電極や電解質などに、高分子材料を導入し、シート状などに軽量、薄型化した種々のシート状電池が研究開発されている。
そして、このようなシート状電池では、その外壁材となる電池ケースも、同様に薄くて軽いフィルム状であることが好ましく、例えば、プラスチックなどの基材フィルム層とバリア層、熱接着性樹脂層(シーラント層)などを積層した積層フィルムを用いて、一端が開口する袋状の電池ケースを作製し、内部に電池の構成材料を収納すると共に、電極端子(以下、タブと記載)を内部から開口部を通して外側に延長し、その開口部を熱接着により封止してシート状電池を作製することが行われている。

一方で、リチウム系の電池は外部からの水分の浸入で性能が低下することが確認されており、特に完全な水蒸気バリア性が求められている。
そこで、このような電池ケースに用いるフィルムには、その軽さおよび薄さと共に、各種の強度や耐性、水蒸気その他のガスバリア性、熱封緘性、更にタブとの熱接着性など様々な性能が必要となる。
このためには、例えば、中間層に水蒸気その他のガスバリア性に優れたアルミニウム箔などの金属箔を用い、その両側に、各種の強度、耐性を付与すると共に、金属箔を保護するために基材フィルムとして2軸延伸プラスチックフィルムを積層し、更に、最内層に熱接着性樹脂層(シーラント層)として、ポリエチレン、その他のポリオレフィン系樹脂を積層して積層フィルムを形成する方法が採られている。

ポリマー電池などシート状電池のケースにこのような積層フィルムを用いることにより、各種の強度や耐性、そして、水蒸気その他のガスバリア性などの性能面では、略満足できるシート状電池を作製することができる。

【発明が解決しようとする課題】
一方、電池は急速な充電放電に伴い内部からガスを発生させる可能性がある。内部からガスを発生することは、電池としては異常状態を示すものであり、当該電池が使用状態にある際には、当該電池を用いて機能している機器に障害を及ぼすおそれがあり、即刻、通電を遮断させなければならない。
従来の金属製のケースに収納された電池においては、ガスの圧力が高まると爆発の危険があるために、一定圧力においてガス抜けが可能な安全弁が設けられていた。この点、電池ケースに積層フィルムが用いられているポリマー電池では、一般に、圧力開放弁は不要とされてきた。しかし、ポリマー電池でも、安全性を一層高めるためには、圧力開放弁またはその他の圧力上昇防止対策をすることが要望されるようになってきた。そして、前記圧力開放弁または同様の効果を示す方法が提案されつつある。
このように、電池内部に発生したガスを開放する技術が提供されたとしても、電池が使用状態にある場合には通電は継続している。電池内にガスが発生した場合、通電の遮断は必要であるが、従来は、内部からのガスの発生の際に流れている電流の遮断を可能とする機構を有するポリマー電池は提供されていなかった。
そこで、本発明の課題は、薄くて、軽く、各種の強度、耐性のほか、水蒸気その他のガスバリア性、熱封緘性などに優れると共に、特に柔軟な積層体からなるケースを用いる電池であって、ケース内にガスが発生した場合、電池の回路を通電遮断し、使用する電器器具等を破損させることなく、また、電池の放電を防止する構造を有するポリマー電池を提供することである。

【課題を解決するための手段】
柔軟な材料からなる電池ケースに収納され、電池セルから延長された正極集電体および負極集電体であるタブが前記ケース内に存在するポリマー電池において、前記電池のケース内の前記タブ部分の少なくともその一部が重複接触させたタブ重合部を形成したポリマー電池であって、前記タブ重合部のタブの非重合面が、それぞれが接しているケースの内面に接着されていてもよく、また、前記ポリマー電池は硬質の外容器内に収納され、該外容器の内側に、前記タブ重合部を加圧することを可能とする加圧装置を取り付けたポリマー電池パックとしてもよく、その加圧装置が板バネ又はスプリングバネまたは、弾性体であってもよい。

【発明の実施の形態】
本発明にかかる電池の具体的な構造とガス発生時の機能について図面等を用いて説明する。
図1は、本発明のポリマー電池の実施例とその構造を説明する図で、(a)上面図、(b)通電状態のX−X部の断面図、(c)通電遮断時のX−X部断面図であり、(d)はY1 の拡大図、(e)はY2 の拡大図である。図2は、本発明の加圧装置の実施例を示す図で、(a)板バネの例、(b)巻きバネでの例を示し、(c)はX−X部の断面図、(d)X−X部の断面図である。図3は、本発明の加圧装置が、電池を用いる器具に装着されている例を示す概念図である。図4は、本発明のポリマー電池のケースの材質を説明する積層体の断面図である。

本発明はポリマー電池の基本的な構造を変更することなく、電池ケース内にガスが発生した場合に、電池の通電が遮断する機構を付与するものである。
本発明にかかる電池の具体的な構造例としては、前記ポリマー電池のケースに用いられる積層フィルムを、各種の強度、耐性のほか、水蒸気その他のガスバリア性、熱封緘性を有する構成で形成すると共に、ケース内のタブの本体からシール部に到る中間部において、重複重合により接触する構造の部分(以下、タブ重合部と記載する)を設ける。該タブ重合部は、正極、負極のいずれか一方に設けても良いし、また、両方に設けてもよい。
図1(a)が本発明のポリマー電池の実施例を示す包装外観である。本実施例におけるケースは、四方シール袋形式である。図1(b)に示すように、電池のセルは、前記四方シール形式のパウチ(ケース)内に包装される。そして、タブT1 は、前記セルから延長され、シール部を貫通しているが、タブT2 Aは、セルから延長されたタブはケース内部の中間位置までの長さとし、タブT2 Bは、前記タブT1 と重複接触しシール部を貫通するものとする。
つまり、タブT2 A、タブT2 Bの断面図が、図1(b)でありこの状態で外部への通電が可能となる。
ポリマー電池は、電池の構成材料である電解液及びその含浸体支持体或いは、正極集電体、負極集電体であるタブ等を電池ケースに収納し真空状態において密封シールすることによって作られる。前記タブ重合部は、大気圧により前記ケースが常に圧着されているために、図1(b)または図1(d)に示すように、タブ重合部7において接触し通電状態に保持されている。

ところが、ポリマー電池内においてガスが発生すると、ケース内の真空系が解除され、前記タブ重合部付近のケースは、正常な状態においては、図1(d)に示すようにタブ重合部において、タブT2 AとタブT2 Bとは接触しているが、内圧の上昇によって、ケース内の真空状態が緩み、ケース2は矢印方向に広がる。その広がりは、内圧の上昇により、図1(e)に示すように最大にまで広がる。その結果、前記タブ重合部7において、重合タブ部タブT2 AとタブT2 Bとが分離し、接触通電が遮断することになる。図1(e)からも明らかに、重合タブ部において、タブが接しているケース内面とタブとが接着されていると、前記分離がより確実となる。
前記のような構造において、タブT2 Aはケースの下側フィルムに融着され、いること、タブT2 Bはケースの上側フィルムに融着される構造とすることにより、電池内に発生するガスの発生によって、前記重合タブ部において、より確実に分離される。

ポリマー電池は、その取扱い易さ、電池そのものの外圧からの保護等のために硬質な材料からなる外容器に収納し、ポリマー電池パックとすることがある。
本発明にかかるポリマー電池において、前記ポリマー電池パックとした場合には、前記タブ重合部をより確実に接触させるために、さらに、電池の外容器に前記タブ重合部をより確実に押圧するための加圧装置を設けることができる。
前記加圧装置は電池主体の内部から発生するガスによる内圧の上昇により袋体内部の重合接触部において剥離し、電流が遮断するものであれば加圧の方法を問わない。
例えば、図2(a)に示すように、外容器の内側に板バネを装着しても良いし、また、図2(b)に示すように、スプリングバネによる加圧であってもよい。
前記加圧装置の代表的なものとして、図2にバネによる方法を2例を例示したが、前記加圧装置は、ケース内に発生するガスの圧力に対し後退する作用を示す機構であれば、材質・構造についてはどのようなものでも良い。
例えば、図示はしないが、前記タブ重合部を押圧する位置において、外容器の身蓋により圧縮力がかかるように、弾性体の高さを設定して、重合部を加圧する弾性を有する弾性体を挿入する方法によることもできる。

本発明の電池においては、外容器の内面に加圧装置を装着するが、図3に示すように加圧装置が当該電池を使用する機器9の電池格納部内に装着されていてもよい。

本発明の電池ケースは、前述のように柔軟な材質からなり、電池のケースとして要求される機能を発揮するために、それぞれに特徴を有する素材をラミネートすることにより形成される積層体としている。そして、前記積層体を袋状に成形し電池本体を収納して密封することによりポリマー電池とする。
前記積層体の基本的な材質構成は図4に示すように、基材層、バリア層、補強層および熱接着性樹脂層からなる。前記基材層あるいは補強である。

次に本発明のポリマー電池において用いられる素材及びケースの積層体構成などについて説明する。本発明に係る電極構造のタブは、銅、アルミニウム等の金属箔を用いることが多い。一方、電池のケースは、柔軟な積層体からなっている。

本発明のポリマー電池セルを収納するケース1は、外部からの水蒸気、腐食性ガス等を遮断し、また、セルが輸送中や使用時に受ける突き刺し、摩擦等により損傷しないように保護する材質とするために、各種素材をラミネートした積層体とする。
前記積層体として具体的な層構成の実施例としては、図4に示すように次のような構成とすることができる。

そして、前記の各層間はドライラミネーションあるいはサンドイッチラミネーションにより積層が可能である。

上記積層体10の総厚みとしては50μm〜400 μmが好ましい、その総厚みが50μm未満の場合には水蒸気バリア性およびフィルム強度に劣り、電解液へ水分が入り込む危険性がある。上記層構成の総厚みが400 μmを超えると、ヒートシール適性が低下しケースとしての重量が増加し、器具の軽量化に逆行する。また、水蒸気やガス遮断性等の点からも、400 μmを超えた厚さの効果は期待できない。 前記例における積層材料を構成する各層はそれぞれの物性により選択される。具体的な積層材料として、次のような構成例とすることができる。

前記最外層11は、ケース1の表面層となるため、絶縁性を有すること、そして表面が平滑であり、耐薬品性をはじめ、耐摩擦性があり、引っ張りや突き刺し等に対する強度を有するもので器具のケース外部から受ける種々の物理的、化学的破損または分解から器具を保護する機能が求められる。最外層としての具体的な材質は、各種樹脂好ましくはPET から製膜される二軸延伸フィルムが望ましい。最外層の厚みは5 〜30μmが好ましい。最外層の厚みが5 μm未満では外部からの突き刺しに対する抵抗する強度が劣り、また、ピンホールの発生の危険性が大きい。最外層が30μmを超える厚さではケース成形時のヒートシール性に影響し、生産効率の低下の要因となる。

前記最外層11の次にバリア層12を設けることが好ましい。該バリア層12は、特に水蒸気や各種ガスが器具のケース内に浸入または透過させないための遮断機能(バリア機能)のための材料である。前記バリア層12を構成する具体的な材え質としては、アルミ箔等の金属を用いることが望ましい。バリア層としてアルミ箔を用いる場合には、その厚さは5 〜30μm程度が望ましい。前記アルミ箔の厚さが5 μm未満の場合ではピンホール数が多くなりバリア性に劣る。前記アルミ箔の厚さが30μmを超えるとケース形成の生産性に支障を及ぼす。そして、前記アルミ箔等の金属箔が、積層体の素材として含むケースの場合に、タブTと前記金属箔等の導電性の素材の端部断面とが接触しショートなどのトラブルを起こす要因となる。バリア層12として、非導電性素材をもちいれば、前記ショートなどのトラブルは避けられるが、バリア性の低下は避けられない。

前記バリア層12の内側に補強層13を設けることが好ましい。該補強層13を付加することによって電池ケース2としての強度が補強できる。特に突起物による電池ケース2の損傷に対しての補強が望まれる。補強層13としてはポリエチレンテレフタレートあるいはナイロン等の二軸延伸フィルムを好適に用いることができる。補強層13の厚さは5 〜30μmが望ましい。補強層13の厚さが5 μm未満であると器具本体Dからの耐突き刺し性に劣り、ピンホールを発生し易く、また、補強層13の厚さが30μmを超えると成形時のシール性に影響する。

電池ケース2の積層体10の最内層は熱接着性樹脂層14とする。前記熱接着性樹脂層14の材質としては、ケースの成形において、必要な部位を接着するが、前述のように、電池のケースの形成法としては熱融着による接着法(ヒートシール法)が作業性、密封性などの点で望ましい。前記ヒートシールする場合には、熱融着性を有する樹脂から選択するすることになるが、タブTに対しても熱融着可能な材質とする。熱接着性樹脂層14としては、積層体の内面同士のヒートシール性、前記のようにタブTの金属箔に熱融着可能な材料を用いる。具体的には、エチレンアクリル酸(EAA)、エチレンメタクリル酸(EMAA)、エチレンエチルアクリレート(EEA)、アイオノマー等のようなポリオレフィンの共重合体を用いることが望ましい。

熱接着性樹脂層14の形成は、あらかじめ、前記の樹脂を用いて製膜したフィルムを前記補強層13の面にラミネーションしても良いし、前記補強層13の面に押出機を用いて樹脂を溶融押出しすることにより層を形成してもよい。シーラントの厚さとしては10〜 100μmが望ましい。熱接着性樹脂層14の厚さが10μm未満ではケース内部に収納した器具本体からの耐突き刺し性に劣り、ピンホールを発生し易い。また、熱接着性樹脂層14の厚みが 100μmを超えるとケース2形成における熱融着 (ヒートシール) に時間を要し、生産効率が悪くなる。
前記最外層11、バリア層12、補強層13および熱接着性樹脂層14の各層間の接着は、前述のように、ポリウレタン系接着剤によるドライラミネーション、接着性樹脂を前記各層間に押出して接着剤させるサンドイッチラミネーション等の技法により積層することができる。

本発明のポリマー電池1の硬質の外容器3は、硬質の材質、通常はプラスチック樹脂を用いて、射出成形方により薄型の形状に成形する。前記プラスチック樹脂としては、ポリエチレン、ポリプロピレン、ポリエステル、ポリアミド、ポリカーボネート、ポリスチレン、アクリロニトリル・ブタジエン・スチレン、アクリロニトリル・スチレン、ポリウレタン等が挙げられる。

【実施例】
薄型ポリマー電池においてそのケース及びタブ構造を下記のように設定し、試作、評価した。
ポリマー電池:
電池ケース:サイズ60mm×95mm( 外寸) の三方シールタイプのパウチ
タブ重合部:タブ( 正極) に重合部を設けた。タブ巾 5mmで重合の長さ5mm とした。
ケースの積層体は、次のような構造とした。

タブとケース内面とはヒートシールによるポイントシールによりスポット的に熱融着した。
ケースの密封は真空包装機械を用いてシールした。得られたポリマー電池のケースに空気注入のゴム栓を接着して、使用する機器に装着し、通電中に空気を注入したところ通電が遮断した。
さらに、前記ポリマー電池を、ABS 製の外容器に収納し、加圧部面積3mm2の円盤により前記タブ重合部を押圧した。
そして、前記と同様にして使用機器に装着して通電状態において空気を注入したところ通電が遮断した。

【発明の効果】
本発明のポリマー電池は、そのケース内部にガスが発生した場合に、ケースを破壊することなく通電を遮断することができるため内容物が外に出ない。
内圧の上昇によって押し戻されるバネを使うことにより、通電を遮断するために、温度内容物の影響を受けず、動作圧力も任意に選ぶことが可能になる。
特に袋の強度を落とすことなく、極低圧での安定動作が可能となる。
