本発明は、電子写真用キャリアに関するものであり、複写機やプリンタなどの電子写真装置の現像剤としてトナーとともに用いられるキャリアに関するものである。

【従来の技術】
電子写真装置に用いられるトナーには、スチレンアクリルやポリエステル等の樹脂中に着色剤(黒トナーの場合は主にカーボンブラック、カラートナーの場合は顔料や染料が用いられる)やトナー帯電量を調整するための帯電制御剤を混合させている。

トナーの製造方法としては、上記樹脂、着色剤および帯電制御剤を溶融混練し、ジェットミル等の粉砕機で微粉に粉砕し、分級機によって所望の粒径(例えば10μm前後の粒径)が主になるように極端な小粒径(例えば4μm以下)や大粒径(例えば20μm以上)を除く。その後、シリカ等の微粉を外添して現像剤として使用できるトナーが得られる。

電子写真装置においては、感光体を帯電し、画像データに応じた露光を行い、感光体上に画像パターンに対応した電荷分布を形成し、現像において電荷分布に応じてトナーを供給することによって可視トナー像として感光体上に現れる。その後、トナー像を紙などの記録材に転写し、熱定着によって記録材上に固定させ、印刷画像として完成する。

感光体上のトナーを記録材に転写するとき、感光体上の全てのトナーが用紙に転写されるわけではなく、一部は転写されずに感光体上に残留する。記録材に転写されたトナーの重量と、転写前の感光体上のトナーの重量との比率(いわゆる転写効率)が低いトナーの場合は、感光体上に残留するトナーが多くなるので、この状態のままにしておくと、次に形成される画像に重なってしまい、その画像の品質を損ねるので転写後に感光体上に残留したトナーを清掃装置によって除去する。この清掃によって感光体上から除去されたトナーは、廃棄される場合や再利用される場合がある。

現像において、感光体上の電荷分布に応じてトナーを付着させるためにはトナーにも電荷を与える必要がある。このトナーに電荷を与える方法として、磁性を有した粒子であるキャリアを用い、キャリアとの摩擦帯電によってトナーに電荷を与える方法が知られている。この方法はトナーとキャリアの2つの成分を用いるので一般にその現像方法は2成分現像方法と呼ばれ、トナーとキャリアの混合物は2成分現像剤と呼ばれている。

この2成分現像方法においては、キャリアはトナーを帯電させるだけでなく、トナーを感光体へ運ぶ機能も有する。キャリアは現像装置で内部に磁石を備えて外部の円筒が回転する現像ローラの表面に保持されて感光体との対向部に運ばれ、感光体表面の電荷分布に応じてトナーを付着させる。このとき、キャリアが感光体に接触してトナーを付着させる現像を接触現像という。

この接触現像ではペンキを塗る場合に刷毛が細かい場合にはペンキを一様に塗ることができるが、刷毛が粗い場合には塗ったペンキにその刷毛目が出るのと同様に、付着せしめたトナーにキャリアの大きさに応じたむらが発生する。

感光体にトナーをむらなく一様に付着させるために細かい刷毛目となるようにするにはキャリア粒径を小さくする必要がある。このキャリアとしては100μm前後の粒径が多く用いられてきたが、トナーを一様に付着させるために60μm以下の小粒径のキャリアが用いられてきている。

【発明が解決しようとする課題】
このキャリア粒径は小粒径ほどむらがなくなるがそのための弊害も生じている。その弊害の1つがキャリア飛びである。キャリア飛びが生じると現像装置から現像剤が減少していくのでトナーを十分に帯電させられなくなったり、現像ローラで搬送される現像剤の量にむらが生じ、画像むらの原因となる。また、キャリア飛びで感光体に付着したキャリアは転写においてそのキャリア周辺のトナーが転写されなくなる転写不良が生じる。

キャリア飛びはキャリアの電気的抵抗が低い場合に、キャリアにトナーの電荷とは逆極性の電荷が注入されて感光体に付着する現象であるが、キャリアの電気抵抗が一見高い場合でも生じる場合がある。このキャリア飛びが生じると転写時に転写不良を発生させてしまう。また、キャリアの電気抵抗が変化するとトナー帯電量が変化し、印刷画像濃度が変化してしまうという問題もある。

従って、本発明の目的は、キャリアの平均粒径を小粒径化した場合でも、キャリア飛びを生じさせず、安定した印刷画像濃度が得られる電子写真用キャリアを提供することにある。

【課題を解決するための手段】
上記の目的は、印加電界強度1000V/cmにおける体積抵抗率の値をR1、印加電界強度100V/cmにおける体積抵抗率の値をR2とした時、R1≧1/108・R2を満足する電子写真用キャリアを得ることにより達成される。

キャリアの電気抵抗が一見高い場合でもキャリア飛びが生じるのは、感光体表面の電荷分布による電位分布と現像ローラに印加した現像バイアス電圧との電位差で感光体と現像ローラ間のギャップで生じる電界強度が局所的に強くなる場所があり、そのような強い電界がキャリアに作用するとキャリア抵抗が極端に低下し、電荷注入されるためである。

このようなキャリア飛びが生じるキャリアの抵抗とキャリアに印加される電界強度の関係を調べると、おおよそキャリアの体積抵抗率が印加電界強度1000V/cmの時の値が印加電界強度100V/cmの時の値の1/108より小さくなっていた。

また、キャリア飛びはキャリアに印加する電界強度が同じであっても、現像ローラで搬送する現像剤量を多くすると発生量が増える場合があった。このような場合に感光体は帯電させるが露光を行わないでトナーが現像しないような条件にして現像ローラに現像バイアス電圧を印加して、現像バイアス電源に流れる電流を測定すると、キャリア飛びが発生しない現像剤量の場合に比べて電流が多くなっていた。これは現像剤量を多くして感光体と現像ローラ間の現像剤の密度を上げて、現像剤に印加される圧力が増大して抵抗が低下したためである。

このキャリア飛びが生じるキャリアの抵抗とキャリアに印加する加重の関係を調べると、おおよそ体積抵抗率が1平方センチメートルあたり1kg加重した時の値が、1平方センチメートルあたり0.1kg加重した時の値の1/10より小さくなっていた。

以上のような印加電界強度や加重の増加に対して、抵抗が大きく低下するキャリアでは一旦、抵抗が低下して電荷注入された後、印加電界強度や加重が減少した場合にはその注入された電荷が蓄積したままとなり、キャリア飛びを生じてしまうものと考えられる。

【発明の実施の形態】
以下、本発明を図面を用いて説明する。先ず電子写真装置の画像形成過程を図1を用いて説明する。図1において時計方向に回転する感光体1は帯電器2によってその表面が一様に帯電され、露光器3は画像データに応じて光が明滅し、感光体1上では光が照射された部分が導電化して表面の電荷が消失する。

現像機4には、トナーとキャリアからなる2成分現像剤が保持されており、内部に磁石を備えた現像ローラ41の回転にともなって感光体1と向かい合った領域へと搬送される。現像ローラ41には、図示していないがバイアス電圧が印加されており、感光体と同じ帯電極性のトナーは感光体と現像ローラ間の電界の作用で、感光体表面の電荷が消失した場所に付着する。

現像によって感光体1上に形成されたトナー像は、転写器5によって用紙などの記録材7に転写される。記録材7に転写されたトナー像は、図示しない定着機での加熱によって融解されて記録材7上に固定される。

その後、感光体1上に残留したトナーを清掃機6で除去し、以後同様に画像形成が行なわれる。清掃機6で除去されたトナーは、トナーホッパ42に回収されて再び現像に使用される。

(実施例1)
現像機4内の現像剤のキャリアの平均粒径は40μmであり、キャリアの電気的体積抵抗率は、印加電界強度100V/cmで1015Ω・cm前後の値から、印加電界強度1000V/cmでは1014Ω・cmのオーダーになる。キャリアのコア材はマグネタイトを使用した。キャリアのコア材のみの抵抗率は、およそ105Ω・cmであり、キャリアの抵抗はコーティング材の量とコーティング材に添加する導電材の量で調整した。コーティング材はシリコン樹脂、導電材はカーボンブラックである。

このキャリアを、トナー粒径は8.5μmで、トナー濃度は重量割合で8%で現像剤に調合した。この現像剤を用いた場合には、キャリアとびによる転写不良は発生していなかった。

(実施例2)
実施例1に対して、図4の97、98、99で示す、それぞれ印加電界強度が、100V/cm、500V/cm、1000V/cmの場合の抵抗率特性のキャリアを用いた。なお、加重によって異なるが、このキャリアの印加電界強度100V/cmで1014Ω・cmから1015Ω・cmの間の値であり、1000V/cmにした場合の抵抗率は約1012Ω・cmから1013Ω・cmの間であり、印加電界強度100V/cmの場合の抵抗率に対して1000V/cmでの抵抗率は最大で1/108に低下していた。

この場合も、銅亜鉛フェライトキャリアを用いた場合でも、この抵抗率と同じ場合はキャリア飛びによる転写不良は発生しなかったが、画像中にわずかにキャリアが混在する場合があった。これはフェライトキャリアでは飽和磁化が小さくなるので、マグネタイトに比べて磁気力が弱くなるので、キャリア飛びが起こりやすくなったためである。ただし、キャリア飛びしたキャリアの径は平均粒径40μmに対して、その半分程度の20μmであり、小粒径で磁気力が小さいキャリアが選択的に飛んだと考えられる。
