【発明の属する技術分野】
本発明は膨張弁およびその制御方法に関し、特に自動車用空調装置の冷凍サイクル内にて高温・高圧の液冷媒を絞り膨張させて低温・低圧の冷媒にするとともに、エバポレータ出口の冷媒の蒸発状態が所定の過熱度を持つようにエバポレータに供給する冷媒の流量を制御するようにした温度式の膨張弁およびその制御方法に関する。

【従来の技術】
従来より、自動車用空調装置では、エンジンの回転数が変動しても、冷凍サイクルを流れる冷媒の流量を冷房負荷に応じた所定値に保つことができるように冷媒の吐出容量を連続的に変化させることができる可変容量コンプレッサが用いられている。

可変容量コンプレッサは、密閉されたクランク室内にエンジンの駆動力が伝達される回転軸に対して傾斜角可変に設けられた斜板を有し、クランク室の圧力を制御することによって斜板の傾斜角度を変更し、これによって斜板に連結されたピストンのストローク量を変更することで、吐出される冷媒の容量を可変するようにした斜板式のものが知られている。クランク室の圧力は、容量制御弁によって制御される。この容量制御弁は、可変容量コンプレッサの吸入圧力に感応して吐出室からクランク室に導入する圧力を制御する。たとえば、冷房負荷が低下して、吸入圧力が設定圧力より低下した場合、容量制御弁は、吸入圧力の低下を感知して開度を大きくし、これにより、吐出室からクランク室に導入する圧力を増やすよう制御する。クランク室の圧力と吸入圧力との差圧が大きくなることにより、斜板の傾斜角度が小さくなり、ピストンストロークが小さくなって、可変容量コンプレッサの容量が小さくなる。この結果、吸入圧力が設定圧力に制御され、エバポレータの吹き出し温度を一定に維持することができるようになる。

このような吸入圧力を一定に制御するようにした可変容量コンプレッサを用いた冷凍サイクルでは、膨張弁としてクロスチャージ方式の温度式膨張弁が用いられている。クロスチャージは、温度式膨張弁の特性を示した図2において特性Aで示したように、膨張弁の感温筒内の温度−圧力特性を、冷凍サイクルに使用している冷媒の飽和蒸気圧曲線よりも勾配を緩くしたものである。このクロスチャージを使用すると、エバポレータ出口の冷媒温度が低い低負荷時では、感温筒内の圧力が冷媒の飽和蒸気圧曲線より高くなるので、膨張弁は、開きっ放しとなり、エバポレータ出口の圧力に応答しなくなる。したがって、膨張弁の制御は、可変容量コンプレッサの可変容量域で、エバポレータ出口の圧力にほぼ等しい吸入圧力を一定に制御するようにした可変容量コンプレッサの制御と競合しなくなり、ハンチングのない安定した制御が可能になる。

また、低負荷時では、膨張弁が開きっ放しとなることにより、エバポレータ出口の冷媒は、完全に蒸発していない液を含んだ状態で可変容量コンプレッサに戻される。一方、高負荷運転時は、冷媒流量が多いので、冷媒に含まれている可変容量コンプレッサの潤滑オイルの循環量も多い。低負荷時で可変容量コンプレッサが小容量運転しているときには、液を含んだ冷媒が可変容量コンプレッサに戻されるので、冷媒流量が少なくても十分なオイル循環が確保され、オイル不足による可変容量コンプレッサの焼き付きが防止されている。

この吸入圧力一定制御の可変容量コンプレッサ以外に、冷媒の吐出流量を一定に制御する流量制御の可変容量コンプレッサも知られている。このような流量制御の可変容量コンプレッサを使用した冷凍サイクルでも、安定制御と低負荷時におけるオイル循環の確保という観点からクロスチャージ方式の温度式膨張弁が用いられている。しかし、膨張弁にクロスチャージ方式の温度式膨張弁を用いることは、低負荷運転時にエバポレータから可変容量コンプレッサへの液戻りがあるため、冷媒に含まれている液の蒸発をエバポレータの代わりに可変容量コンプレッサが行うことになり、その結果、冷凍サイクルの成績係数が悪くなり、自動車の燃費が悪くなる。

これに対し、流量制御の可変容量コンプレッサと、図2において特性Bで示したようなノーマルチャージ方式の温度式膨張弁とを用いた冷凍サイクルも知られている(たとえば、特許文献1参照。)。ノーマルチャージは、エバポレータ出口の冷媒温度が冷凍サイクルに使用している冷媒の飽和蒸気圧曲線よりも常に高い温度、すなわち過熱度SHを有しているので、成績係数を良くすることができる。ノーマルチャージ方式の温度式膨張弁を用いたことにより潤滑オイルの循環量が減るという点に関しては、流量制御の可変容量コンプレッサが、必要なオイル戻り量を確保するための最小流量を下回らないように冷媒流量を制御することで、オイル不足による可変容量コンプレッサの焼き付きを回避している。

しかしながら、従来の温度式膨張弁は、冷凍サイクルの成績係数を最大に保つためにノーマルチャージ方式を採ってエバポレータ出口の冷媒が蒸発温度よりも常に所定の過熱度を有するように制御し、所定流量以下で潤滑オイルの循環量を確保するためは、潤滑オイルが不足する最小流量を下回らないように冷媒流量を制御する必要があることから、ノーマルチャージ方式の温度式膨張弁を用いながら所定流量以下では冷凍サイクルの成績係数を最大にすることができないという問題点があった。

本発明はこのような点に鑑みてなされたものであり、所定流量以下でも成績係数がよく、潤滑オイルの循環量を十分に確保することができる膨張弁およびその制御方法を提供することを目的とする。

【課題を解決するための手段】
本発明では上記問題を解決するために、可変容量コンプレッサへの潤滑オイルの循環を確保しながら冷凍サイクルを循環する冷媒を絞り膨張させる膨張弁において、前記冷媒を絞り膨張させる弁に並列にオイル循環確保用のバイパス通路を設けるとともに前記バイパス通路を開閉するソレノイド弁を備えていることを特徴とする膨張弁が提供される。

このような膨張弁によれば、通常は、ソレノイド弁を閉じておき、エバポレータ出口の冷媒が所定の過熱度を有するように制御することで冷凍サイクルの成績係数を最大にし、所定流量以下では、ソレノイド弁を周期的に所定時間開けて絞り通路をバイパスさせることにより、冷媒流量を一時的に増やして潤滑オイルの循環量を十分に確保することができる。

また、本発明によれば、冷凍サイクルを循環する冷媒を絞り膨張させる膨張弁の制御方法において、冷媒流量が多いときは、エバポレータ出口の冷媒が所定の過熱度を有するように制御し、冷媒が所定流量以下では、前記エバポレータ出口の冷媒が所定の過熱度を有するように制御しながら前記冷媒を絞り膨張させる弁に並列に設けたバイパス用のソレノイド弁を周期的に所定時間強制的に開けるよう制御する、ことを特徴とする膨張弁の制御方法が提供される。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照して詳細に説明する。
図1は本発明による膨張弁の構成例を示す縦断面図、図2は温度式膨張弁の特性を示す図である。なお、図1において、ソレノイド弁が開弁している状態と閉弁している状態とを同時に示すために、弁体およびソレノイドの可動部については、図の中心より上側が非通電時の閉弁状態を示し、下側は通電時の開弁状態を示している。また、この図1は、同一の冷媒通路の構成を異なる断面で同時に示すために、冷媒通路の軸線を通る平面で見た断面を図の中心より左側に示し、右側は冷媒通路に軸線に対して直角の平面で見た断面を示している。

本発明による膨張弁は、そのボディ11に、切断面の関係で図示されない冷媒配管接続穴を備え、その冷媒配管接続穴は、レシーバから延びる冷媒配管が接続されるとともに高圧導入室12に連通されている。ボディ11は、また、エバポレータの入口に接続される冷媒配管接続穴13、エバポレータの出口に接続される冷媒配管接続穴14および可変容量コンプレッサに接続される冷媒配管接続穴15を備えている。

高圧導入室12は、流体通路によって冷媒配管接続穴13へ連通されており、その開口端には弁座16がボディ11と一体に形成されている。高圧導入室12内には、弁座16に対向してボール状の弁体17と、この弁体17を弁座16に着座させる方向に付勢する圧縮コイルスプリング18とが配置され、この圧縮コイルスプリング18は、アジャストねじ19によって受けられている。このアジャストねじ19は、ボディ11の下端部に螺着され、螺入量を調整して圧縮コイルスプリング18の荷重を変化させることで弁体17が開き始めるセット値を調整する機能を有している。

この膨張弁は、さらに、ボディ11の上端部にパワーエレメントが設けられている。このパワーエレメントは、アッパーハウジング20と、ロアハウジング21と、これらによって囲まれた空間を仕切るよう配置されたダイヤフラム22と、このダイヤフラム22の下面に配置されたディスク23とによって構成されている。パワーエレメントのアッパーハウジング20とダイヤフラム22とによって囲まれた感温室には、冷凍サイクルの冷媒と同じ冷媒が気液混合状態で封入され、図2において特性Bで示したノーマルチャージ方式にしている。

ディスク23の下方には、ダイヤフラム22の変位を弁体17へ伝達するシャフト24が配置されている。このシャフト24の上部は、冷媒配管接続穴14,15に連通する流体通路を横切って配置されたホルダ25により保持されている。このホルダ25には、シャフト24の上端部に対して横荷重を与える圧縮コイルスプリング26が配置されており、冷媒の圧力変動に対するシャフト24の長手方向の振動を抑制するようにしている。

また、ボディ11には、高圧導入室12と冷媒配管接続穴13とを連通する流体通路をバイパスするバイパス通路27とこのバイパス通路27を開閉するソレノイド弁28とが設けられている。バイパス通路27は、膨張弁が絞り制御によりほとんど閉じた状態にあるときに、可変容量コンプレッサにとって必要なオイル戻り量を確保するための最小流量よりも十分に多くの流量を流すことができる大きさであって、この膨張弁が絞り制御を行うことができる最大流量幅の50%以下の冷媒流量を流すことができる大きさに設定され、好ましくは、膨張弁が流すことのできる最大流量の25%程度の冷媒流量がバイパスできるように設定される。

ソレノイド弁28は、ボディ11に固定されたコア29と、このコア29に対して接離自在に配置されたプランジャ30と、コア29を貫通するよう配置され、一端がプランジャ30に固定され、他端がバイパス通路27を開閉するようテーパ形状に形成された弁体31と、バイパス通路27を開ける方向に弁体31を付勢する圧縮コイルスプリング32と、コア29およびプランジャ30の外側に周設された電磁コイル33とを備えている。

次に、以上の構成の膨張弁の動作について説明する。
まず、自動車用空調装置が停止しているとき、ソレノイド弁28は非通電状態にあり、このときは、その圧縮コイルスプリング32によりプランジャ30がコア29から離れる方向に付勢されており、バイパス通路27が開いている状態になっている。このように、ソレノイド弁28をノーマルオープンで構成したことにより、たとえばソレノイド弁28に給電するハーネスのコネクタが外れる、あるいはハーネスの断線などの不具合が発生した場合には、このバイパス通路27は開いた状態を保持するので、たとえば膨張弁が絞られた状態に制御されているときに、ソレノイド弁28の不具合を知らずに可変容量コンプレッサを運転し続けても、潤滑オイルが枯渇することによる可変容量コンプレッサの焼き付きを防止することができる。

自動車用空調装置が運転中においては、基本的に、ソレノイド弁28は通電状態にあり、このときは、その圧縮コイルスプリング32の付勢力に抗してプランジャ30がコア29に吸引されており、バイパス通路27が閉じている状態にあり、したがって、この膨張弁は、通常の温度式膨張弁として動作する。すなわち、エバポレータから冷媒配管接続穴14に戻ってきた冷媒の圧力および温度をパワーエレメントが感知し、冷媒の温度が高いまたは圧力が低い場合に、パワーエレメントが弁体17を開弁方向へ押し、逆に温度が低いまたは圧力が高い場合には、弁体17を閉弁方向へ移動させるようにして、エバポレータに供給する冷媒の流量を制御する。このとき、膨張弁は、エバポレータ出口の冷媒が蒸発温度よりも常に所定の過熱度SHを有するように制御するため、冷凍サイクルはその成績係数が最大になるよう制御されることになる。

この成績係数を最大にする制御において、たとえば自動車用空調装置の電源を投入したとき、あるいは、エバポレータを通過した空気の出口温度が室温設定温度よりも十分に高いときのように、冷房負荷が大きい場合、膨張弁は冷媒流量が大きくなるように制御している。したがって、このとき、冷媒に溶け込んでいる潤滑オイルの循環量も多いため、可変容量コンプレッサには十分な量の潤滑オイルが供給されることになる。このとき、ソレノイド弁28は通電され、バイパス通路27を閉じるようにしている。

ところが、冷房負荷が小さくなると、制御される冷媒の流量も少なくなる。この小流量で成績係数が最大となる過熱度制御運転を続けていると、可変容量コンプレッサの潤滑オイルが不足してくるので、この場合、ソレノイド弁28を一時的に開けることにより、強制的に冷媒流量を増やすようにする。次に、このソレノイド弁28を開けるオイル循環モードについて説明する。

このオイル循環モードでは、膨張弁が制御している冷媒の流量を、可変容量コンプレッサの容量から推定し、可変容量コンプレッサの容量が所定容量以下になると、ソレノイド弁28を一時的に開けるようにする。具体的には、可変容量コンプレッサの容量を制御する制御弁の設定値(ここでは、制御弁に流す電流によって、制御弁が可変容量コンプレッサの容量制御を始める条件が決まるので、この条件を設定値と表現した)から推定されるエバポレータの蒸発温度が、エバポレータの出口空気温度(あるいはエバポレータの冷媒の圧力、またはエバポレータの入口冷媒の温度など)よりも低くなったとき、その値に合わせて、ソレノイド弁28を時分割で開けるようにする。

ここで、エバポレータの蒸発温度が3℃に設定されているときを例に、ソレノイド弁28がオン・オフされるタイミングについて説明する。たとえば、エバポレータの出口空気温度が5℃になった場合、ソレノイド弁28を閉じてから時間が50秒経過したら、10秒間ソレノイド弁28を開く、また、エバポレータの出口空気温度が3℃まで下がると、ソレノイド弁28を閉じてから時間が40秒経過したら、20秒間ソレノイド弁28を開く、さらに、エバポレータの出口空気温度が2℃まで下がると、ソレノイド弁28を閉じてから時間が30秒経過したら、30秒間ソレノイド弁28を開く、というように、エバポレータの出口空気温度が下がるほどソレノイド弁28の通電時間を長く、非通電時間を短くするようにして、ソレノイド弁28の開閉を時分割制御する。

次に、オイル循環モードの別の制御方法について説明する。この制御方法では、ソレノイド弁28の開閉を時分割制御することによって変化する過熱度SHの変化からソレノイド弁28の開時間および閉時間を制御するものである。

図3は過熱度の変化に対するソレノイド弁の開時間の比率を表す図である。
このオイル循環モードの制御方法では、ソレノイド弁28を周期的に所定時間強制的に開け、ソレノイド弁を開けることによって変化する過熱度SHの変化を求め、過熱度SHの変化の差が大きくなるに従ってソレノイド弁28の開時間を長くするよう制御する。たとえばソレノイド弁28の開時間および閉時間の和である1サイクルを1分とし、ソレノイド弁28の開時間をたとえば1サイクルの10%の6秒間とする。このとき、膨張弁は、エバポレータ出口の冷媒がたとえば7度の過熱度SHが出るように制御しているとする。

ここで、冷房負荷が大きい場合、膨張弁は、冷媒流量が多くなるように制御しており、そのときのエバポレータ出口の冷媒の過熱度SHは、ほぼ7度になっている。このような状態で、ソレノイド弁28が10%の時間だけ開いて冷媒を余分に多く流すと、過熱度SHは小さくなるので、膨張弁は、流量を絞って過熱度SHを7度に戻すよう制御する。膨張弁が制御している冷媒流量が多いときには、ソレノイド弁28が開くことによって増加する冷媒の流量の変化の割合が小さいので、過熱度SHが小さくなる割合も小さい。本制御では、ソレノイド弁28を短時間開けることによって低下する過熱度SHの変化の差が小さいときには、冷媒流量が多く流れていて、冷凍サイクルには可変容量コンプレッサの潤滑オイルの量が十分に循環していると推定する。

したがって、図3に示した例では、ソレノイド弁28を開けることによる過熱度SHの変化の差が0〜2度の範囲では、冷媒流量が多く流れていて、可変容量コンプレッサにとって潤滑オイルの枯渇による焼き付きのおそれがない安全領域であると推定し、この安全領域では、開時間の比率を10%にして、つまり、過熱度SHの変化を知るためだけに1サイクルの10%だけ開けるようソレノイド弁28を開閉制御するようにしている。

以上の状態から、冷房負荷が小さくなってくると、膨張弁を流れる冷媒の流量が少なくなってくる。過熱度SHの変化を知るために周期的に行われるソレノイド弁28の開閉制御では、その開時間および弁開度は同じであるので、冷房負荷が小さくなることで膨張弁を通って流れる冷媒の流量が少なくなるに従って、開時間の間にソレノイド弁28を通って流れる冷媒流量の増加割合が相対的に増えてくる。つまり、膨張弁が所定の過熱度SHを出すよう少流量の制御をしているところに、ソレノイド弁28の開時間の間、相対的に多流量の冷媒が流れるようになる。これにより、エバポレータで蒸発できる冷媒流量が減少するため、過熱度SHが低下してくる。膨張弁は、所定の過熱度SHを保つべく、冷媒流量を絞るように制御するが、冷媒流量がエバポレータで蒸発できる流量を越えると、過熱度SHは0度まで低下する。

本制御では、ソレノイド弁28を開けたことによる過熱度SHの低下幅が大きくなると、冷凍サイクルを循環する冷媒流量が減少し、可変容量コンプレッサにとって潤滑オイルの枯渇による焼き付きのおそれがある危険領域に近づきつつあると推定する。

したがって、図3に示した例では、ソレノイド弁28を開けることによる過熱度SHの変化の差が2度を越えると、冷媒流量が少なくなっていき、可変容量コンプレッサはその危険領域に近づくので、過熱度SHの変化の差が大きくなるに従って周期的に開制御されるソレノイド弁28の開時間を長くするように制御していき、過熱度SHの変化の差が7度以上では、1サイクルのうちの開時間の比率を約0.9にしている。
