【発明の属する技術分野】
本発明は、電池(一次電池および二次電池を含む)またはコンデンサー(電解コンデンサーおよび電気二重層コンデンサーを含む)等において、電池素子や電解液等の収容物を収容する圧力容器の開口部を閉塞するために用いられる封口板に関するものであり、また、高分子材料からなる電子部品の封口板に関するものである。本発明の封口板は例えば、車載用圧力容器、定置式の燃料電池内、インバーター用キャパシタ、バッテリ等に用いられる。

【従来の技術】
従来から、電池またはコンデンサー等の圧力容器の開口部を閉塞する蓋として用いられる樹脂製の封口板本体において、この封口板本体に一対の電極として機能する一対のリベット部を取り付けた封口板が知られており、この種の封口板においては、封口板本体とリベット部間およびリベット部とこれに接続される外部端子間の接合強度が求められる。

そこで、本願出願人は先に、封口板本体とリベット部間の接合強度を高めるために、図36に示す封口板51を提案している(特許文献1参照)。この封口板51は以下の構成を備えている。
a)リベット部52の外周に鍔部53が設けられている。
b)リベット部52の上面中央に、内周面にねじ溝55を形成した凹部54が設けられている。
c)リベット部52の下面中央に円柱状の凸部56が設けられている。

上記封口板51は、上記a)の構成により封口板本体57とリベット部52間の接合部の密着性を維持できるので、接合部から電解液が蒸発したり漏れたりするのを確実に防止することができ、よって圧力容器の耐久性を向上させることができる。

ところで近年、ハイブリット車、燃料電池車、電気自動車等の自動車の電子化が進み、電池、コンデンサー、キャパシタ、バッテリ等が多用され始めている。このような背景から、これらの車載用圧力容器に封口板を用いる場合には、その使用環境が厳しいことから、従来以上に封口板の耐振動性、耐熱性等が要求される。

しかしながら、上記封口板51では、上記b)の構成により、内周面にねじ溝55を形成した凹部54に外部端子58がボルト等で固定されることから、上記したような厳しい使用環境下では、ボルト等が弛んで外部端子58とリベット部52との接触が不十分になる虞がある。

そこで、上記したような厳しい使用環境下でもリベット部52と外部端子58間の接合強度を得られるように、外部端子58をリベット部52にボルト等で固定するのではなく、図37および図38に示すように、リベット部52の外側端面52aにカシメ用突起59を設け、このカシメ用突起59に外部端子58を差し込んでリベット部52の外側端面52aと外部端子58の平面状取付部58aとを溶接手段により接合し、固定(例えばカシメ固定)することが考えられている。この場合、この封口板51は以下の構成を備えている。
d)リベット部52と外部端子58とは溶接手段により接合されカシメ固定されている。
e)リベット部52はアルミ製、外部端子58はSPCC等の鋼材製である。

しかしながら、この図37および図38の封口板51には、以下の問題がある。

▲1▼ すなわち先ず、外部端子58は使用時、相手機器に接続され、例えば相手機器としての基盤に差込み接続される。また図39に拡大して示すように、この外部端子58は、透孔58bを設けた平面状の取付部58aの一端に立ち上がり面状の接続部58cを一体成形したものである。したがって接続作業時、外部端子58の接続部58cを基盤に差し込むと、比較的大きな外力Fが差込みに伴う反力として外部端子58に作用し、この外力Fは外部端子58を変形させ、外部端子58とリベット部52間の接合部に作用する。したがってこの外力Fに対して接合強度が不足すると、上記したようにリベット部52がアルミ製、外部端子58がSPCC等の鋼材製であることも相俟って、外部端子58にリベット部52に対するガタ付きや傾きが生じたり、極端な場合には外部端子58がリベット部52から外れたりする虞がある。

▲2▼ また、上記図39に示したように、外部端子58はその平面状取付部58aにおいてリベット部52の外側端面52aに直接接合している。したがってこの状態で、上記したように外部端子58の接続部58cに図上上方から外力Fが作用すると、この外力Fは外部端子58を変形させ、更に比較的大きな回転モーメントをもってねじり荷重としてリベット部52および封口板本体57間の接触部にも作用する。回転モーメントが比較的大きいのは、リベット部52の外側端面52aに直接接触した外部端子58の平面状取付部58aがリベット部52の外側端面52aの外周縁部を梃子作用の作用点60としてリベット部52を図上下方に押圧するからである。したがって、この比較的大きな外力Fに対して接合強度が不足すると、リベット部52の外側端面52aと外部端子58との間にガタ付きが生じ、リベット部52の外側端面52aと外部端子58との電気特性が損なわれたりする虞がある。

▲3▼ また、上記したように外部端子58は相手機器に接続されることから、一対の外部端子58間のピッチ寸法pには高精度が要求される。ここにピッチ寸法pとは図37に示したように、一対の外部端子58における立ち上がり面状の接続部58c同士間の寸法のことを云う。しかしながら従来は、外部端子58をリベット部52の円周方向に位置決めする手段が設けられていないために、リベット部52に対する外部端子58の円周方向固定位置がずれてしまうことが多く、このようなことがあると一対の外部端子58間のピッチ寸法pに誤差が生じてしまう。従来はこのピッチ寸法pを満足させるため、やむなく一対の外部端子58を二つ同時にカシメ(必要に応じてカシメおよび溶接)しており、よって専用設備化によるコスト増も問題となっている。また固定後においても、外部端子58をリベット部52に対して回転させようとする方向のモーメントを含む外力が作用すると、接合強度不足によって位置ズレが発生し、一対の外部端子58間のピッチ寸法pに誤差が生じてしまう。外力等によって外部端子58にズレが生じた場合には、外部端子58およびリベット部52間の接合部が剥離して短絡する問題もある。

また従来、図40に示すように、リベット部52の外側端面52aにリード線タイプの外部端子58の端面58dを突き当てた状態で両者52,58を溶接手段により接合する封口板が知られているが、この従来技術には、同じ条件下でリベット部52と外部端子58との溶接を行なっても、

となり、溶接強度にバラツキが生じる問題があり、また、外部端子58がリベット部52に対して垂直とならずに曲がった状態で接合されてしまうこともある。

【発明が解決しようとする課題】
本発明は以上の点に鑑みて、電池またはコンデンサー等の圧力容器に用いられる封口板において、封口板本体、リベット部および外部端子等の構成部品の互いの接合強度を高めることができる封口板を提供することを目的とし、またこれに加えて、一対の外部端子間のピッチ寸法を高精度に確保することができる封口板を提供することを目的とする。また、封口板本体、リベット部および外部端子等の構成部品の互いの接合強度を高めることができる封口板の製造方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するため、本発明の請求項1による封口板は、高分子材料よりなる封口板本体にリベット部をインサート成形により一体化してなる封口板であって、前記リベット部の外面に前記リベット部よりも小さな突起部を設け、前記突起部の端面に対して外部端子を接合したことを特徴とするものである。

また、本発明の請求項2による封口板は、上記請求項1の封口板において、リベット部に接合した外部端子と封口板本体との間に、前記外部端子の位置決めおよび廻り止めをなす位置決め構造を設けたことを特徴とするものである。

また、本発明の請求項3による封口板の製造方法は、高分子材料よりなる封口板本体にリベット部をインサート成形により一体化してなる封口板の製造方法であって、前記リベット部の外面に前記リベット部よりも小さな突起部を設け、前記突起部に外部端子を押し付けながら抵抗溶接を行なって前記突起部の一部または全部を溶融させることにより前記外部端子を前記リベット部に溶接接合することを特徴とするものである。

【作用】
上記構成を備えた本発明の請求項1による封口板においては、リベット部の外面にリベット部よりも小さな突起部を設けてこの突起部の端面に対して外部端子を接合する構成としたために、リベット部と外部端子との接合部の面積が減少することにより溶接時の電流密度が高くなることから、強力な溶接強度を得ることが可能となり、また、リベット部と外部端子との接合部の径寸法が減少することにより外力作用時における外部端子からリベット部への荷重作用点(梃子の作用点)が径方向内方へ移行し、発生する回転モーメントが小さく抑えられることから、封口板本体およびリベット部間の接合部に作用するねじり荷重の大きさを小さく抑えることが可能となる。

またこれに加えて、上記構成を備えた本発明の請求項2による封口板においては、リベット部に接合した外部端子と封口板本体との間に外部端子の位置決めおよび廻り止めをなす位置決め構造を設ける構成としたために、リベット部に対する外部端子の円周方向固定位置に高精度を出すことが可能となり、固定後においても外力の作用によって位置ズレが生じるのを防止することが可能となる。このように位置ズレを防止できれば、リベット部と外部端子間の接合部が剥離するのを防止することができ、結果としてリベット部と外部端子間の接合強度を向上させることが可能となる。

外部端子の位置決め構造の形状例としては、封口板本体の外面に突起状位置決め部を一体成形し、この突起状位置決め部の側面に外部端子の平面状取付部が係合することにより外部端子のリベット部円周方向についての位置決めおよび廻り止めをなしたり、あるいは、封口板本体の外面に凹部状位置決め部を形成するとともに外部端子の平面状取付部に爪状位置決め部を一体成形し、この凹部状位置決め部に爪状位置決め部が係合することにより外部端子のリベット部円周方向についての位置決めおよび廻り止めをなしたりすることが考えられる。

また、外部端子の平面状取付部の裏面側に配置されて平面状取付部を裏面側から支持する突起状支持部を封口板本体の外面に一体成形すると、上記差込み等による外力をこの突起状支持部が受けることから、外部端子が大きく変形するのを抑えることが可能となる。

また、上記構成を備えた本発明の請求項3による封口板の製造方法においてはその溶接工程で通電すると、リベット部の外面に予め設けた突起部に電流が集中し、この突起部の一部または全部が溶融して外部端子に付着する。したがってこの突起部の溶融・付着作用により、リベット部と外部端子とを強固に接合することが可能となる。

つぎに本発明の実施例を図面にしたがって説明する。

当該実施例に係る封口板1は、以下のように構成されている。

すなわち、上記目的を達成するため、本件出願が提案する封口板1は、リベット部3をインサートし、高分子材料で一体成形された封口板1であって、かつリベット部3は突起部7を設けた形状を有し、当該突起部7端面にて、もしくは当該突起部7端面に設けた突起状の係合部12にて外部端子4を接合したものである。

(1)リベット部
アルミ等の成形材料によりリベット部3を製作する。

また、このリベット部3は、円筒状を呈するその外周面3aに環状の鍔部5を有する構造を具備しており、この鍔部5の軸方向端面5aであって図上上面および下面の何れか一方または双方(図では双方)に環状の係合溝6が所要数、同心状に形成されている(図では上面に一本、下面に二本形成されている)。

また、リベット部3の外側端面3bの中心位置には突起部7が外側へ向けて具備されており、この突起部7の端面7aの中心位置にカシメ部8がやはり外側へ向けて具備されている。

図2に示すように、突起部7の幅寸法ないし径寸法bはリベット部3の幅寸法ないし径寸法aよりも小さく形成されている。また、カシメ加工前にピン状を呈するカシメ部8の幅寸法ないし径寸法cは突起部7の幅寸法ないし径寸法bよりも小さく形成されている。突起部7の高さ寸法dは実寸で0.3mm以上に形成されている。

(2)封口板本体
すなわち先ず、高分子材料によってプレート状に成形された、例えば円板状、楕円状あるいは略方形に成形された封口板本体2が設けられており、この封口板本体2に、アルミニウム等よりなるリベット部(電極端子とも称する)3が厚さ方向に貫通するように埋設されており、このリベット部3の外面に、SPCC等の鋼板よりなるツメ端子またはラグ端子等の外部端子4が取り付けられている。

そして、封口板本体2は、図示しないコンデンサーの開口部等に封着される。

高分子材料からなる封口板本体2の成形材料としては、樹脂材料、エラストマー(ゴム、熱可塑性エラストマー、樹脂材料とゴムの混合物またはブロック共重合体またはグラフト共重合体等の弾性体)、樹脂材料とエラストマーの積層板材料等が用いられる。

樹脂材料としては、ポリオレフィン系樹脂、メタロセン触媒にて重合したポリオレフィン系樹脂、ポリフェニレンスルフィド、シンジオタクチックポリスチレン、ポリアミド系樹脂、ポリエステル系樹脂、ポリイミド系樹脂、ポリアミドイミド系樹脂、液晶性樹脂等の熱可塑性樹脂、フェノール系樹脂、エポキシ系樹脂、イミド系樹脂等の熱硬化性樹脂が挙げられ、ガラス繊維、炭素繊維またはウィスカー等の繊維状充填剤、炭素粒子、マイカ、ガラスビーズ等の粒子状充填剤等の充填剤・補強材、金属酸化物または加工助剤等が適宜配合される。

エラストマーとしては、ゴム材料では、ブチルゴム、ハロゲン化ブチルゴム、ビニル変性ブチルゴム、エチレンプロピレン系ゴム、フッ素系ゴム、アクリル系ゴム、水素添加ニトリルゴム等の飽和系ゴムが挙げられ、架橋剤、充填剤、可塑剤または老化防止剤等を適宜配合する。また熱可塑性エラストマーでは、オレフィン系熱可塑性エラストマー、エステル系熱可塑性エラストマー、アミド系熱可塑性エラストマー、水素添加スチレン・ブタジエンブロック共重合体、水素添加スチレン・イソプレンブロック共重合体等が挙げられ、ブロック共重合方法、グラフト共重合方法、動的架橋方法等で製造され、架橋剤、可塑剤、老化防止剤または充填剤を適宜配合する。樹脂材料とゴムの混合物またはブロック共重合体またはグラフト共重合体等のエラストマーでは、フェノール系樹脂と水素化ニトリルゴム、フェノール系樹脂とアクリルゴム、ブチルゴムまたはフッ素ゴム等との混合物等が挙げられる。

上記高分子材料は、要求される耐熱性に応じて適宜選択される。当該実施例では、耐熱性およびコストの面で熱硬化性樹脂の一つであるフェノール樹脂を用いた例を示す。

上記(1)で製作したリベット部3を封口板本体2の型内に必要数インサートし、射出成形等により一体成形する。また、封口板本体2の外周部には必要に応じて、Oリング等の弾性体を装着する段差状または溝状の装着部を設ける。弾性体は封口板本体2を成形するときに同時成形することにしても良い。

(3)外部端子
図1の説明に戻って、外部端子4は、平面状の取付部9と、例えば傾斜面状の端子部10とを一体に有しており、前者の平面状の取付部9に、ピン状のカシメ部8を差し通すための透孔11が設けられている。

したがって、この外部端子4をリベット部3に取り付けるに際しては、図3に示すように先ず、透孔11にピン状のカシメ部8を差し通し、次いで、共に平面状を呈する突起部7の端面7aに対して取付部9の下面9aを溶接により接合し、更に、カシメ部8の頭部に荷重Pを加えてこれを図1に示したようにカシメ加工する。

外部端子4は、純鉄または鉄系の合金(例えばSPCC、SECC、SGCまたはSPHC等)、アルミニウム系材料、純銅または銅系の合金等の金属材料により製作されており、必要に応じてその表面に表面処理として、銅および半田メッキ、錫メッキ、ニッケルメッキ、クロムメッキ、亜鉛メッキまたは金メッキ等を施す。次いで、上記(2)で製作した封口板のリベット部3の外面に外部端子4を係合、位置決めし、溶接等によりリベット部3と外部端子4とを接合する。

上記構成の外部端子4の取付構造によれば、以下の作用効果を奏することができる。

すなわち、リベット部3の外側端面3bにこのリベット部3よりも径寸法が小さな突起部7が設けられてこの突起部7の端面7aに対して外部端子4が接合されているために、リベット部3と外部端子4との接合部の面積が減少することにより溶接時の電流密度が高くなり、よって強力な溶接部強度を得ることができる。したがってリベット部3と外部端子4間の接合強度を高めることができる。また、リベット部3と外部端子4との接合部の径寸法が減少することにより外力作用時における外部端子4からリベット部3への荷重作用点(梃子の作用点)が径方向内方へ移行し、発生する回転モーメントが小さく抑えられるために、封口板本体2とリベット部3間の接合部に作用するねじり荷重の大きさを小さく抑えることができる。上記荷重作用点は、従来、リベット部3の外側端面3bの外周縁部であったものが、それより径寸法の小さな突起部7の端面7aの外周縁部へと移行する。したがって、封口板本体2とリベット部3間の接合部に剥離現象が発生するのを抑えることができ、結果として封口板本体2とリベット部3間の接合強度を高めることができる。また、これによりリベット貫通部への応力負担が軽減されるために、外部端子4組付け時の曲げ、使用時の振動等、外力に対する接合部の剛性を向上させることができる。

尚、当該実施例と比較例とのねじり強度の比較試験を行なったところ、以下の結果を得た。比較例は、リベット部3の外側端面3bにリベット部3よりも小さな突起部7を設けることなく、リベット部3の外側端面3bに外部端子4を直接取り付けたものである。尚、サンプル数は各n=5として実施した。

したがって、この比較試験の結果からも、リベット部3と外部端子4との接合部の面積を減少させた方が、強力な溶接部強度が得られることを確認することができた。

また、リベット部3と外部端子4との接合力を一層高めるには、以下の構成が有効である。

(1)図4に示すように、リベット部3における突起部7の端面7aに突起状の係合部12を設け、この係合部12を外部端子4に密接させることにより接合力を高めることにする。図では、この係合部12がフィン状の突起として設けられており、このフィン状の突起が複数、放射状に設けられている。形成数としては三等配以上が好適である。

(2)また、外部端子4における取付部9下面の接合面9aに突起状の係合部13を設け、この係合部13をリベット部3に密接させることにより接合力を高めることにする。尚、当該係合部13は、以下の二種類が考えられる。

図5に示すように、係合部13がフィン状の突起として設けられており、このフィン状の突起が複数、放射状に設けられている。形成数としては三等配以上が好適である。

図6に示すように、係合部13が環状の突起として透孔11の周りに設けられている。

(3)また、図7に示すように、リベット部3における突起部7の端面7aおよび外部端子4における取付部9下面の接合面9aの何れか一方または双方に粗面加工(図示せず)を施し、この粗面加工面を相手材に密接させることにより接合力を高めることにする。

尚、上記構成の封口板1は、その製造に際しては、高分子材料よりなる封口板本体2にリベット部3をインサート成形により一体化し、リベット部3の外面3bにリベット部3よりも小さな突起部7を予め設けておき、この突起部7に外部端子4を押し付けながら抵抗溶接を行なって突起部7の一部を溶融させることにより外部端子4をリベット部3に溶接接合することになる。したがってこの製造方法によれば、その溶接工程で通電すると、リベット部3の外面3bに予め設けた突起部7に電流が集中し、この突起部7の一部が溶融して外部端子4に付着するために、この突起部7の溶融・付着作用により、リベット部3と外部端子4とを強固に接合することができる。

第二実施例・・・
また、本願発明の製造方法(請求項3)に関して言えば、上記突起部7はその一部のみでなく全部を溶融させることにしても良く、以下、この場合の製造方法の実施例を説明する。

すなわち先ず、図8に示すように、リベット部3の外面3bにカシメ部8とともに突起部(溶接用突起部とも称する)7を予め一体成形する。

図示した突起部7は、断面三角形状を呈して上端に尖端部7bを有し、環状を呈し、またリベット部3の外面3bの外周縁部(最も外周寄り)に配置されている。断面形状の三角形は直角三角形とされており、その外周面7cはリベット部3の外周面3aと面一状の円筒面とされている。突起部7の大きさは、リベット部3の外径寸法d1が5mm、カシメ部8の外径寸法d2が2mmである場合、その高さ寸法hが0.5mm程度とされている。突起部7の内周側の傾斜面7dの傾斜角度θは45°とされている。この突起部7を設けたリベット部3の材質は、純アルミまたはアルミ合金とされている。

上記突起部7を設けたリベット部3を封口板本体2にインサート成形により一体化し、次いで、このリベット部3に外部端子4を取り付ける。外部端子4の材質は、鉄もしくは鉄系の合金等とされており、表面処理として、錫メッキ、ニッケルメッキ、クロムメッキ、亜鉛メッキまたは金メッキ等を施したものである。

取付けに際しては先ず、図9に示すように、リベット部3のカシメ部8に外部端子4の透孔11を差し込み、外部端子4をリベット部3の突起部7に当接させる。次いで、溶接機の上電極31と下電極32とで外部端子4とリベット部3とを挟み込んで、外部端子4をリベット部3の突起部7に押し付け(荷重P)ながら通電(電流I)して抵抗溶接を行ない、突起部7の全部ないし殆ど全部を溶融させ、外部端子4に付着させる。

したがって、この製造方法によれば、溶接工程で通電すると、リベット部3の外面3bに予め設けた突起部7に電流が集中し、この突起部7が溶融して外部端子4に付着するために、この突起部7の溶融・付着作用により、リベット部3と外部端子4とを強固に接合することができ、特に突起部7の全部ないし殆ど全部が溶融してその溶融量が比較的多いために、リベット部3と外部端子4とをより強固に接合することができる。

本発明は、以下の効果を奏する。

すなわち、上記構成を備えた本発明の請求項1による封口板においては、リベット部の外面にリベット部よりも小さな突起部を設けてこの突起部の端面に対して外部端子を接合する構成としたために、リベット部と外部端子との接合部の面積が減少することにより溶接時の電流密度が高くなり、よって強力な溶接部強度を得ることができる。したがってリベット部と外部端子間の接合強度を高めることができる。また、リベット部と外部端子との接合部の径寸法が減少することにより外力作用時における外部端子からリベット部への荷重作用点が径方向内方へ移行し、発生する回転モーメントが小さく抑えられるために、リベット部と外部端子間の接合部に作用するねじり荷重の大きさを小さく抑えることができる。したがって封口板本体とリベット部間の接合部に剥離現象が発生するのを抑えることができ、結果として封口板本体とリベット部間の接合強度を高めることができる。また、これによりリベット貫通部への応力負担が軽減されるために、外部端子組付け時の曲げ、使用時の振動等、外力に対する接合部の剛性を向上させることができる。
