【発明の属する技術分野】
本発明は、材料の無駄がなく効率的に製造可能なインダクタンス部品用プレートおよびインダクタンス部品並びにそのインダクタンス部品を有するスイッチング電源に関する。

【従来の技術】
従来から、スイッチング電源においては、トランスやチョークコイル等のインダクタンス部品が搭載されている。そのインダクタンス部品はコイルに大電流を流す場合には、厚さの薄い帯状プレートを螺旋状に積層してコイルが形成されている。従来、この種のコイルに関して、ギャップ付円形または矩形環状のループパターンを繰返し形成したプレートを用意し、その各ループパターンを折曲げ螺旋状に積層してコイルを形成するという技術があった(例えば、特許文献1参照)。

【発明が解決しようとする課題】
上述の従来技術のようにしてコイルを形成するには、複数のループパターンを繰返し形成したプレートを用意しなければならない。このプレートは、大きな金属製の導体板を打ち抜く等して得られるものである。しかし、この従来のプレートは多数のループパターンが直線上に分散して配置され、しかも、ループパターン以外の部分が大きいため、導体板の中でプレートにならない部分の割合が大きく、導体板が無駄になりやすいという問題があった。
また、プレートからコイルを得るときに、各ループパターンを折曲線に沿って折曲げ螺旋状に積層しているが、各ループパターンの接触によるショートを避ける必要があるため、材料の導体板に絶縁被膜を形成しなければならなかった。この絶縁被膜を形成するには高コストの被膜形成処理を行わねばならないから、このことがコイルの製造コストを高くする一因になっていた。

そこで、本発明は上記課題を解決し、導体板の無駄が少なく、製造コストを削減し得る構造を備えたインダクタンス部品用プレート、インダクタンス部品並びにそのインダクタンス部品を有するスイッチング電源を提供することを目的とする。

【課題を解決するための手段】
上記課題を解決するため、本発明は環状ループパターンを3つ有し、各ループパターンは、2つの周端部の間にギャップが形成され、かつ表面が絶縁被膜の形成されない非絶縁面であり、各ループパターンは、螺旋状ループを形成可能で、かつそれぞれの中心点を頂点とする正三角形または二等辺三角形が形成されるように配置され、各ループパターンのうち2つのループパターンは、他の部材に固定するための端子部が一方の周端部から突出する端子付ループパターンであり、その各端子付ループパターンにおける他の周端部と他のループパターンとが、屈曲可能なつなぎ部を介して接続されているインダクタンス部品用プレートを特徴とするものである。

このインダクタンス部品用プレートは各ループパターンを折り曲げてコイル部を形成する上で必要な部分が、各ループパターンの中心点を頂点とする正三角形または二等辺三角形と相似で、各ループパターンに外接する三角形の内側に配置されるようになっている。また、製造前の段階で表面に絶縁被膜を形成する必要がなくなっている。
上記インダクタンス部品用プレートは各ループパターンが所定の線幅を有し、その線幅よりも、つなぎ部の幅が狭く形成されていることが好ましい。
こうすると、つなぎ部を折り代にして各ループパターンを折り曲げるときに要する力を少なくすることができる。

そして、本発明は3つの環状ループパターンからなるコイル部を有し、コイル部は、各ループパターンが螺旋状ループを形成し、かつ互いに間隔を設けて配置され、各ループパターンは、2つの周端部の間にギャップが形成され、かつ表面が絶縁被膜の形成されない非絶縁面であり、各ループパターンのうち2つのループパターンは、他の部材に固定するための端子部が一方の周端部から突出する端子付ループパターンであり、その各端子付ループパターンにおける他の周端部と他のループパターンとが、屈曲可能なつなぎ部を介して接続され、コイル部における各ループパターンを平坦に展開したときに、その各ループパターンの中心点を頂点とする正三角形または二等辺三角形が形成されるインダクタンス部品を提供する。

このインダクタンス部品は、コイル部を構成する各ループパターンが、展開時に、それぞれの中心点を頂点とする正三角形または二等辺三角形を形成するような配置になっている。そのため、そのコイル部を形成する上で必要な部分が、その正三角形または二等辺三角形と相似で、各ループパターンに外接する三角形の内側に配置されるようになっている。また、隣り合うループパターンが各ループパターンの厚さ以上の間隔を設けて配置されているから、表面に絶縁被膜がなくても、ループパターン同士が確実に絶縁されている。
また、上記インダクタンス部品は、各ループパターンが所定の線幅を有し、その線幅よりも、つなぎ部の幅が狭く形成されていることが好ましい。
さらに、端子部が端子付ループパターンの表面に沿って突出しているようにすることができる。端子部は端子付ループパターンの表面と交差するように突出していてもよい。

また、これらのスイッチング電源において、インダクタンス部品を固定するベースプレートを更に有し、インダクタンス部品は、端子部が端子付ループパターンの表面に沿って突出し、その端子部がベースプレートに固定されているようにすることができる。
この場合は、端子部をベースプレートに載置して、螺子止め等により固定すると、各ループパターンの表面がベースプレートに沿った状態でコイル部を固定することができる。

【発明の実施の形態】
以下、本発明の実施の形態について説明する。なお、同一要素には同一符号を用い、重複する説明は省略する。
まず、本発明に係るインダクタンス部品用プレート(以下「プレート」と略記する)の実施の形態について説明する。
(第1の実施の形態)
図1は第1の実施の形態に係るプレート1の平面図である。図2はそのプレート1から得られるインダクタンス部品50の斜視図、図3はインダクタンス部品50の平面図である。また、図4は図2の矢印aに示す方向からみたインダクタンス部品50の側面図、図5は同じく矢印bに示す方向からみたインダクタンス部品50の側面図である。

プレート1は銅、真鍮等の導電性が良好な金属製の導体板を打ち抜き(プレス)加工またはワイヤーカット等して形成され、所定の厚さd1(本実施の形態では2.5mm程度)を有する板状部材である(厚さd1は図2参照)。このプレート1は、第1、第2および第3の3つのループパターン2,3,4を有し、その各ループパターン2,3,4が、螺旋状ループが形成されるように(螺旋状ループを形成するコイル部5が、ループパターン2,3,4を折り曲げて形成されるように)配置された3ターン構造を有している。さらに、このプレート1は、図1に示す表側の表面1aとその裏側の表面1bの全体が絶縁被膜の形成されない非絶縁面とされ、その表面1aおよび1bには、さび止め防止用の被膜(防錆被膜)が形成されている(図示せず)。なお、コイル部5による螺旋状ループについては後述する。

各ループパターン2,3,4は図1に示すように、概ね円環状(ドーナツ状)の平面形状を有し、中央に半径r1の孔部2a,3a,4aが形成され、2つの各周端部2c,3c,4cの間にギャップ2b,3b,4bが形成されている。また、その孔部2a,3a,4a以外の部分が所定の線幅(以下この線幅を「ループ幅」という)W1に設定され、全体がいずれも同じ大きさ(W1+r1)の半径を有している。
また、ループパターン2,3,4は、そのそれぞれの孔部2a,3a,4aの中心点p2,p3,p4を頂点とする三角形が形成され、その三角形(図1に示す2点鎖線による三角形)が正三角形S1となるように配置されている(図1に示す内角αが60度に設定されている)。

そして、ループパターン2,3,4のそれぞれの外周に接する直線を結ぶと、正三角形S1よりも、大きさが大きい相似の正三角形S2(図1に示す2点鎖線の三角形)を想定することができる。この三角形S2の内側には、ループパターン2,3,4が3つとも内接した状態で納まっている。このことから、プレート1はある大きさの正三角形(本実施の形態では正三角形S2)の領域において、ループパターン2,3,4が、その正三角形S2に内接するとともに、後述するつなぎ部9,10を介して接続され、かつ互いに螺旋状ループが形成されるように配置された構造(以下この構造を「内接配置構造」という)を有している。

さらに、ループパターン2,3,4のうち、ループパターン2,4は、後述する端子部6,7が周端部2c,4cの一方から突出する端子付ループパターンになっている。プレート1では、端子付ループパターンであるループパターン2,4における周端部2c,4cの他方と、その他のループパターン3の各周端部3c,3cとが後述するつなぎ部9,10を介して接続されている。これにより、プレート1は、端子部6からループパターン2,3,4および端子部7までの全体が一連の導電路を形成するようになっている。

端子部6,7は、他の部材(例えば、図示しないバスバー等の回路部品)に、螺子止めや溶接等して固定するために形成したものである。図示した端子部6,7は、ループ幅W1と同じか若干太い幅を有し、いずれも複数の螺子孔が形成されていて、他の部材に螺子止めして固定し得るようになっている。また、端子部6,7は、それぞれループパターン2,4から、ループパターン3の外縁部に近接して(ループパターン3の外縁部との間隔がループ幅W1よりも狭い)形成されている。なお、端子部6,7はループ幅W1よりも幅を細くしてもよい。

つなぎ部9,10は、その両側に接続される各ループパターンを折り曲げられるように(屈曲可能に)形成され、それぞれを折り代として各ループパターンを折り曲げ、後述するコイル部5を製造するために設けたものである。このつなぎ部9,10は、その幅W2がループ幅W1よりも狭く(W1>W2)形成されている。また、つなぎ部9,10は図15に示すように、その両側に接続される各ループパターンを折り曲げたときに、その断面が略U字状またはU字状となり、その折り曲げたループパターンが、プレート1(すなわち、各ループパターン)の厚さd1と同じかそれよりも大きい間隔d2(d2≧d1)で配置されるような長さで形成されている。本実施の形態では、隣り合うループパターンの間に間隔d2を設けるため、つなぎ部9,10の長さ(図15の矢印で示す部分)は厚さd1よりも大きい大きさに設定されている。

以上のような構成を有するプレート1により、次のようにしてインダクタンス部品50を製造する。
まず、ループパターン2,3を対象に、つなぎ部9を折り代にして、それぞれの表面同士が互いに対面するように折曲げる。次に、ループパターン3,4を対象に、つなぎ部10を折り代にして、それぞれの表面同士が対面するように折曲げる。すると、各ループパターン2,3,4が間隔を設けて配置されたコイル部5が得られる。次に、端子部7をループパターン4との接続部11を折り代にして折り曲げると、図2〜図5に示すインダクタンス部品50が得られる。

このインダクタンス部品50はつなぎ部9,10を折り代にしてループパターン2,3,4を折り曲げ、それによってコイル部5を得ているため、図5に示すように、コイル部5において、各ループパターンの互いに隣り合うもの同士が厚さd2(≧d1)の間隔を設けて配置されている。また、図2にも示すように、端子部6、7がそれぞれ(端子部付)ループパターン2,4から、それぞれの表面に沿って(表面と同一の方向または略平行な方向に)突出している。そして、図2、図3に示すように、インダクタンス部品50は、コイル部5において、各ループパターン2,3,4の孔部2a,3a,4aによる円柱状の空芯部51を有しており、ループパターン2,3,4とつなぎ部9,10とによる空芯部51を螺旋状に取り囲む一連の電流ループ(以下この電流ループを「螺旋状ループ」という)が形成されている。
こうして得られるインダクタンス部品50は、図16に示すように、後述するスイッチング電源100のベースプレート101上に固定して、出力フィルタの空芯コイルまたは平滑回路のチョークコイルとして利用することができる。

このインダクタンス部品50は、上述のプレート1を用いて形成したものである。このプレート1はループパターン2,3,4が、各ループパターンの中心点p2,p3,p4を頂点とする正三角形S1が形成されるように配置されていることで、上述の内接配置構造を有している。(もちろん、インダクタンス部品50も、コイル部5において、各ループパターン2,3,4を平坦に展開すれば、プレート1と同じ内接配置構造が得られる。)この内接配置構造によると、コイル部5を得るために必要な部分が、すべて正三角形S2の内側に一まとめで集中的に配置されたこととなる。そのため、プレート1は、正三角形S2の内側をみるとコイル部5を得るために必要な部分(ループパターン2,3,4とつなぎ部9,10)で占められる割合が多いので、コイル部5を得る上で効率的な構造となっている。
その一方、上述した従来のプレートは同じ形状のパターンが多数(4パターン以上)直線状に分散して配置されていたため、材料となる金属板を打ち抜いたときにプレートにならずに無駄になる部分が多かった。

これに対し、上述のプレート1のような構成にすると、その材料となる金属板の中でプレートになる部分の占有率(プレート占有率)が高くなるから、金属板の無駄を極力少なくすることができる。この点は、そのプレート1から得られるインダクタンス部品50についても同様である。
また、インダクタンス部品50はつなぎ部9,10を折り代にして各ループパターン2,3,4を折り曲げたことにより、互いに隣り合うループパターンの間に厚さd2の間隔を設けている。これにより、各ループパターン2,3,4は互いに対面する表面同士の接触が一切無くなり、それぞれの絶縁性は確実なものとなっている。そのため、プレート1は表面全体が絶縁されていなくても、各ループパターン同士の接触を確実に無くした形でコイル部5を形成することができるので、打ち抜き加工等する前の金属板に、絶縁性被膜を形成する必要がなく、絶縁性被膜の形成に要するコストを削減できるというコスト削減効果がある。もちろん、この作用効果は、プレート1から形成されるインダクタンス部品50についても同様である。

そして、プレート1はループパターン2,4にそれぞれ端子部6,7が突出しており、その両者は折曲加工で螺子止め等による固定用の部材になる。したがって、インダクタンス部品50を後述するスイッチング電源100のベースプレート101等、他の部材に螺子止め等により固定するにしても、そのための端子部を溶接等して別途設ける必要がない。そのため、プレート1およびそれより得られるインダクタンス部品50は他の部材に固定する上で余計な手間がかからずに好適である。

また、その端子部6,7は、ループパターン3の外縁部に近接して形成され、正三角形S2の内側に納まる部分が多くなるように形成されているから、金属板を打ち抜くなどしてプレート1を製造するときに端子部6,7の部分が無駄になりにくい。この点も、金属板の無駄を省く上で好適である。
さらに、プレート1はつなぎ部9,10を折り代にして各ループパターン2,3,4を折り曲げてコイル部5を形成することができるので、インダクタンス部品50の製造加工が容易であり、その加工歩留まりを向上させることができる。さらに、そのつなぎ部9,10は、その幅W2がループ幅W1よりも狭く形成されているから(W1>W2)、各ループパターン2,3,4を折り曲げるときに要する力を省力化することができる。

(第2の実施の形態)
図6は第2の実施の形態に係るプレート21の平面図である。図7はそのプレート21から得られるインダクタンス部品60の斜視図、図8はインダクタンス部品60の平面図である。また、図9は図7の矢印cに示す方向からみたインダクタンス部品60の背面図、図10は同じく矢印dに示す方向からみたインダクタンス部品60の側面図である。なお、このプレート21およびインダクタンス部品60は、それぞれ上述したプレート1およびインダクタンス部品50と共通する部分を有するから、以下の説明は両者の相違点を中心に行い、共通点は省略ないし簡略化する。

そして、ループパターン2,3,4のうち、ループパターン2,4が、それぞれ端子部6、大きさの異なる螺子孔付の端子部8が、周端部2c,4cの一方から突出する端子付ループパターンになっている。そのループパターン2,4における周端部2c,4cの他方と、ループパターン3における各周端部3c,3cとがつなぎ部9,10を介して接続され、端子部6からループパターン2,3,4および端子部8までの全体が一連の導電路を形成するようになっている。

以上のような構成を有するプレート21によると、プレート1と同様の要領でインダクタンス部品60を製造することができる。まず、つなぎ部9,10を折り代にして、ループパターン2,3,4をそれぞれの表面同士が互いに対面するように折曲げてコイル部5を得る。続いて、端子部6,8をループパターン2,4との接続部12,12を折り代にして折り曲げる。すると、図7〜図10に示すインダクタンス部品60が得られる。

このインダクタンス部品60も、つなぎ部9,10を折り代にしてループパターン2,3,4を折り曲げているため、図8に示すように、各ループパターンの互いに隣り合うもの同士が厚さd2(≧d1)の間隔を設けて配置されている。しかし、図7にも示すように、インダクタンス部品60はインダクタンス部品50と異なり、端子部6、8が、ループパターン2,3,4の外側に向かい、各ループパターンの表面と交差するように突出している。そして、図8,9に示すように、インダクタンス部品60はコイル部5において、インダクタンス部品50と同様の空芯部51を有しており、その空芯部51を取り囲むインダクタンス部品50と同様の螺旋状ループが形成されている。

このインダクタンス部品60を製造するためのプレート21も、プレート1と同様に、ループパターン2,3,4が、各ループパターンの中心点p2,p3,p4を頂点とする正三角形S3が形成されるように配置されており、これにより上述の内接配置構造を有している(もちろん、インダクタンス部品60も、コイル部5において、各ループパターン2,3,4を平坦に展開すれば、プレート21と同じ内接配置構造が得られる。)。そのため、コイル部5を得るために必要な部分がすべて正三角形S4の内側に一まとめで集中的に配置されており、コイル部5を得る上で効率的な構造となっている。したがって、プレート21のような構成にしても、プレート占有率が高くなるため、金属板の無駄を極力少なくすることができる。

また、インダクタンス部品60も、インダクタンス部品50と同様に、互いに隣り合うループパターンの間に厚さd2の間隔を設けているので、各ループパターンの互いに対面する表面同士の接触が一切無くなり、絶縁性は確実なものとなっている。そのため、プレート21は表面全体が絶縁されていなくても、各ループパターン同士の接触を確実に無くした形でコイル部5を形成することができるので、プレート1と同様、絶縁性被膜の形成に要するコストを削減することができる。もちろん、この作用効果は、プレート21から形成されるインダクタンス部品60についても同様である。
そして、プレート21も、ループパターン2,4からそれぞれ端子部6,8が突出しており、その両者は折曲加工で螺子止め等による固定用に部材になる。したがって、インダクタンス部品60を螺子止め等により固定するにしても、そのための端子部を別途設ける必要がないから、プレート21およびそれより得られるインダクタンス部品60は他の部材に固定する上で余計な手間がかからず好適である。

その他、つなぎ部9,10が、ループパターンを折り曲げる際の折り代になることによる製造加工容易および加工歩留まり向上、つなぎ部9,10の幅W2がループ幅W1よりも狭いために、各ループパターン2,3,4の折り曲げ時に省力化が図れる点はいずれもプレート1と同様である。

図11は第3の実施の形態に係るプレート31の平面図である。図12はそのプレート31から得られるインダクタンス部品70の平面図である。また、図13は図12の矢印eに示す方向からみたインダクタンス部品70の正面図、図14は同じく矢印fに示す方向からみたインダクタンス部品70の側面図である。なお、このプレート31およびインダクタンス部品70も、それぞれ上述したプレート1およびインダクタンス部品50と共通する部分を有するから、以下の説明は両者の相違点を中心に行い、共通点は省略ないし簡略化する。
