本発明は、トーションバーの捻れ角を1対のレゾルバで検出してトルクを計測可能としたトルクセンサ及びそのようなトルクセンサを備えた電動ステアリング装置に関する。

レゾルバは、例えば、サーボモータに備えられて回転角を検出する役割を果たす(例えば、特許文献1参照)。そして、近年では、筒形ボディの内部に回転可能に設けたトーションバーの回転角を、極数が異なる1対のレゾルバの電気角として検出し、それら電気角の差分に基づき、トーションバーの捻れ角に対応した負荷トルクを計測するトルクセンサの開発が進められている。

【発明の実施の形態】
以下、本発明のトルクセンサ及び電動ステアリング装置に関する実施形態を図1〜図5に基づいて説明する。図1には、本実施形態のトルクセンサ10の全体が示されている。同図において符号11は筒形ボディであって、その内側を回転軸部12が貫通し、筒形ボディ11の両端部に設けたベアリング13,13により回転可能に軸支されている。

回転軸部12は、トーションバー14と第1及び第2の延長スリーブ15,16とからなる。トーションバー14は、両端部14A,14Bに比べて中間部14Cの径が細くなっており、負荷トルクを受けるとその中間部14Cが捻れ変形する。

第1延長スリーブ15は、トーションバー14における中間部14Cのほぼ全体を遊嵌状態に覆うと共に、トーションバー14の一方の端部14A(以下、これを「基端部14A」といい、逆側の端部を「先端部14B」という)に隙間無く嵌合されている。第1延長スリーブ15とトーションバー14の基端部14Aとの嵌合部分にはピン17が横切って貫通しており、これにより、第1延長スリーブ15がトーションバー14の基端部14Aと一体に回転する。

第1延長スリーブ15の外周面には、前記ベアリング13が嵌合されたベアリング嵌合部20が設けられ、そのベアリング嵌合部20よりトーションバー14の先端部14B側には、第1レゾルバ嵌合部18が設けられている。また、第1レゾルバ嵌合部18より先端部14B側は、第1レゾルバ嵌合部18より外径が小さい第1ストッパ部19が形成され、さらに先端部14B側には、最小径部21が形成されている。

第1ストッパ部19は、図2に示すように円弧面19Cに1対の平坦面19H,19Hを互いに平行に形成してなり、それら各平坦面19Hにおける円弧面19C側の両側縁部が、後述する第2延長スリーブ16に当接可能な計4つの当接部22なっている。

図1に示すように、第2延長スリーブ16は、ピニオンギヤ23の一端に一体形成されている。そして、トーションバー14の先端部14Bに嵌合されて、第1延長スリーブ15における第1ストッパ部19の外側を覆っている。第2延長スリーブ16とトーションバー14の先端部14Bとの嵌合部分には回り止め用の凹凸部24が周方向に複数形成されており、これにより、第2延長スリーブ16がトーションバー14の先端部14Bと一体に回転する。従って、トーションバー14の中間部14Cが捻られると、トーションバー14の基端部14Aに一体に回転する第1延長スリーブ15と、先端部14Bと一体に回転する第2延長スリーブ16とが相対的に回転する。

第2延長スリーブ16の外周面には、前記ベアリング13が嵌合されたベアリング嵌合部25が設けられ、そのベアリング嵌合部25よりトーションバー14の基端部14A側には、レゾルバ嵌合部26が設けられている。第2レゾルバ嵌合部26は、前記第1レゾルバ嵌合部18と外径が同じになっている。また、第2レゾルバ嵌合部26の内側は第2ストッパ部27になっており、この第2ストッパ部27と前記第1ストッパ19とから本発明に係る「ストッパ部」が構成されている。

第2ストッパ部27は、図2に示すように第1ストッパ部19と同じ中心線(図2のL1,L2)で同図の上下左右に対称な形状をなして、第1ストッパ部19の外側に遊嵌されている。また、第2ストッパ部27には、第1ストッパ部19の4つの当接部22と対向する位置に、4つの受面28が備えられている。

そして、トーションバー14の中間部14Cが一方に捻れることで第1延長スリーブ15が第2延長スリーブ16に対して同図の反時計回り方向に5.9°回転すると、図3に示すように、第1ストッパ部19における点対称位置にある1対の当接部22,22が、第2ストッパ部27における1対の受面28,28に面当接する。また、トーションバー14の中間部14Cが逆方向に捻られて第1延長スリーブ15が第2延長スリーブ16に対して図2における時計回り方向に5.9°回転すると、図3の場合とは別の1対の当接部22,22が、第2ストッパ部27の1対の受面28,28に面当接する。

図1に示すように、筒形ボディ11と回転軸部12との間には、第1及び第2のレゾルバ50,60が設けられている。第1レゾルバ50は、第1延長スリーブ15における第1レゾルバ嵌合部18の外面に嵌合固定された受電コイル52及び検出用固定巻線54と、筒形ボディ11に内面に固定された給電コイル51及び検出用可動巻線53とからなる。そして、給電コイル51と受電コイル52との間の電磁誘導により検出用固定巻線54が受電して励磁され、回転軸部12の回転角に伴った検出用固定巻線53,54の相互インダクタンスの変化に基づいて回転軸部12の電気角が変化する。ここで、検出用固定巻線53,54は、5極の巻線になっている。従って、図4(A)の実線で示すように、機械角の72°(=360°/5)に電気角の0〜360°が対応している。

第2レゾルバ60は、第2延長スリーブ16における第2レゾルバ嵌合部26の外面に嵌合固定された受電コイル62及び検出用固定巻線64と、筒形ボディ11に内面に固定された給電コイル61及び検出用可動巻線63とからなる。そして、給電コイル61と受電コイル62との間の電磁誘導により検出用固定巻線64が受電して励磁され、回転軸部12の回転角に伴った検出用固定巻線63,64の相互インダクタンスの変化に基づいて回転軸部12の電気角が変化する。ここで、検出用固定巻線63,64は、6極の巻線になっている。従って、図4(A)の破線で示すように、機械角の60°(=360°/6)に電気角の0〜360°が対応している。

トルクセンサ10は、以上のように構成されており、例えば、図5に示すように、自動車に備えた電動ステアリング装置70に組み付けられている。具体的には、ハンドル71に連結されたステアリングシャフト78の先端にトルクセンサ10の回転軸部12が連結され、その回転軸部12のピニオンギヤ23が、アクチュエータ72内でラック74に噛合している。アクチュエータ72には電動モータが内蔵され、この電動モータの回転出力を直動運動に変換してラック74を直動させる。また、ラック74の両端と、操舵輪73,73の回転支持部76,76との間は、タイロッド75,75によって連結されている。さらに、トルクセンサ10の筒形ボディ11は車両本体に固定され、トルクセンサ10の各レゾルバ50,60の出力線がECU77に接続されている。そして、ECU77は、トルクセンサ10にて検出したステアリングシャフト78の負荷トルクに基づいて、アクチュエータ72を駆動制御する。これにより、運転者によるハンドル71への操舵力にアクチュエータ72の出力を補助力として加えた合力で、ラック74が直動駆動されて、操舵輪73,73が転舵する。

次に本実施形態の作用効果について説明する。ハンドル71を回転させると、トルクセンサ10におけるトーションバー14に負荷トルクがかかってトーションバー14の中間部14Cが捻られる。すると、トーションバー14の基端部14Aに一体回転する第1延長スリーブ15と、トーションバー14の先端部14Bと一体回転する第2延長スリーブ16とが相対的に回転し、第1レゾルバ50の電気角と、第2レゾルバ60の電気角との間に差が生じる。ECU77は、これらレゾルバ50,60の電気角の差分に基づいて回転軸部12にかかる負荷トルクを演算し、その回転軸部12にかかる負荷トルク、即ち、ハンドル71への反力トルクを運転状況に応じて適宜変更するように、アクチュエータ72の出力を変更する。

しかしながら、本実施形態では、トーションバー14が±5.9°捻れたところで、第1延長スリーブ15の第1ストッパ部19と第2延長スリーブ16の第2ストッパ部27とが当接して、トーションバー14の捻れ角が±6°未満の範囲に規制されるので誤った計測が防がれる。従って、このトルクセンサ10によって計測したトルクに基づいてアクチュエータを駆動する電動ステアリング装置は、安定した制御を行うことができる。
