【発明の属する技術分野】
本発明は、主に携帯機器に用いられる燃料電池に関し、特に、液体燃料を直接アノードに供給する燃料供給部を備える燃料電池およびその燃料電池を含む電源システムに関する。

【従来の技術】
現在、携帯機器用の電源には、リチウムイオン電池やニッケル水素電池などの二次電池が用いられている。しかし、携帯機器の急速な普及により、さらに長時間使用することが可能な電源が求められている。

そこで、近年、発電部および燃料を供給する燃料供給部を備える小型化された燃料電池が、携帯機器用の電源として注目されている。一般に燃料電池の発電部は、燃料と、大気中の酸素との酸化還元反応を利用して行われる。小型の燃料電池には、燃料として、メタノールやエタノールなどの液体燃料が用いられる。これらの燃料は、直接または改質器で改質してから発電部へ供給される。燃料を直接発電部へ供給する燃料電池は、燃料を改質する工程が不要であることから、燃料供給部の重量と容積が軽減され、携帯機器に備えるには非常に好適である。

液体燃料を直接発電部へ供給する燃料供給部として、従来は、ポンプが用いられており、非常に細い流路内にガスを循環させることも提案されている(例えば、特許文献1、2参照。)。また、毛細管現象を利用して液体燃料の供給を行うものもある(例えば、特許文献3参照。)。

【発明が解決しようとする課題】
特許文献1または2に記載の燃料電池のように、ポンプを用いて液体燃料をアノードの触媒層へ供給する場合、触媒層に必要以上の燃料が供給されて、余分な燃料が消費されずにカソードへ移動する、クロスリークの問題が発生する。この問題を低減するには、液体燃料を溶媒で薄める必要がある。しかし、液体燃料を溶媒で薄めた燃料溶液を、アノードと隣接して設けられた燃料流路に循環させるとき、流路の入口側と出口側とで燃料溶液の濃度が異なるという問題もある。出口側でも一定の発電を維持するためには、燃料の利用率を通常5〜10%程度に抑える必要がある。このように燃料の利用率を抑制するには、発電に使用する量よりも多くの燃料を発電部に供給する必要があり、結局、クロスリークの問題が生じる。

特許文献2に記載の燃料電池のように、導入されたガスの流速を速くするために、非常に細い流路内にガスを循環させる場合、ガスを輸送するための圧力の損失が大きくなる。そこでポンプの送液力を確保するために、大きな電力のポンプを使用しなければならない。また、圧力の損失が大きくなると、燃料電池からの燃料漏れを抑制するための高度なシール技術が必要である。

特許文献3に記載の燃料電池のように、毛細管現象を利用して、アノードの触媒層へ液体燃料を供給する場合にも、必要以上の燃料が発電部のアノードに供給されることから、反応で消費されなかった燃料が、クロスリークによって失われる。

さらに、特許文献1〜3に記載の燃料電池では、燃料流路の入口側と出口側とで燃料の供給量が異なるため、発電部全体で均一な反応が行われないという問題がある。反応が不均一になると、燃料電池の負荷によっては転極などの問題が起こる。

【課題を解決するための手段】
本発明は、燃料の利用率を高く制御することを可能にするものであり、クロスリークによる燃料の損失を抑制するとともに、アノード側の触媒層全体に均一に燃料を供給することが可能な燃料電池を提供する。また、本発明は、負荷変動に対応した電力の供給が可能な燃料電池を含む電源システムを提供する。

燃料電池は、燃料のエネルギー密度が高いため、携帯機器用の電源として一般に用いられるリチウムイオン電池を、エネルギー密度の点でしのぐものと期待される。ところが、燃料利用率が50%未満の燃料電池では、リチウムイオン電池と競合することが困難になる。リチウムイオン電池に対抗しうる燃料電池を得るためには、燃料利用率を50%以上に設定する必要がある。燃料を有効に利用してより大きなエネルギー密度を得るという観点からは、燃料利用率を80%以上に設定することが望ましい。

また、アノードへの燃料の供給量は、燃料電池での発電量に応じて変化させることが望まれる。携帯機器などの機器が要求する電力は、常に一定ではないため、燃料利用率を一定以上とするためには、負荷変動に応じて燃料の供給量を調整する必要があるからである。
以下、燃料利用率を50%以上に高めることが可能な燃料電池の実施形態について説明する。

実施の形態1
図1は、本発明の実施の形態1にかかる燃料電池の一例の概略図である。
本実施形態の燃料電池は、発電部1および燃料供給部10からなる。発電部1は、プロトン伝導性電解質膜12の両面に、それぞれ触媒層を含むアノード11およびカソード13を有している。燃料供給部10は、燃料容器14、噴射装置16および導入管15からなる。燃料容器14は、液体燃料を原液あるいは水溶液の状態で収容する。噴射装置16は、必要な量の燃料をアノード11に直接噴霧する。導入管15は、燃料容器14から噴射装置16へ液体燃料を供給する。液体燃料は、有機物燃料であることが好ましく、特に、メタノール、エタノールなどを用いることができる。

図2は、同燃料電池の噴射装置の一例を概念的に示す斜視図である。噴射装置16のアノード11と対向する面には、噴霧素子21が配置されている。噴霧素子21には、圧電素子と燃料噴射ノズルからなるものや、圧縮ガスと燃料噴射ノズルからなるものを用いることができる。圧電素子は、インクジェットプリンタなどで用いられているものと同様のものを使用することができ、電圧や周波数などを調整して、液体燃料の噴射量を容易に精度よく調節することができる。インクジェットプリンタなどに用いられる圧電素子は、非常に小型であるため、噴射装置16の一面に複数の噴霧素子21を形成し、各噴霧素子21に圧電素子と燃料噴射ノズルを設けることができる。圧電素子は、液体燃料を狙ったところへ噴射することができるので、アノード11全体に均一に燃料を供給できる。
アノード11またはカソード13の触媒層に、燃料や酸化剤を拡散させるためのカーボンペーパーや集電のための金属メッシュなどが接合されている場合、燃料は、カーボンペーパーや金属メッシュなどの上から触媒層へ噴射される。

また、圧電素子を用いずに、燃料噴射ノズルから、圧縮ガスとともに液体燃料を噴射させるようにしてもよい。圧縮ガスを用いる場合、ガス圧力や噴霧時間などで液体燃料の量を決定でき、かつ一個のノズルでも広範囲に燃料を噴霧可能である。もちろん圧縮ガスを用いる場合にも、噴霧素子21を図2に示すように噴射装置16の一面に複数形成し、各噴霧素子21から圧縮ガスとともに液体燃料を噴射させてもよい。

上述のような燃料電池は、噴射装置16から、アノード11全面に燃料を均一に噴霧できるため、アノード11全面で均一な反応を行わせることができる。また、噴射装置16から発電に必要な量だけの燃料をアノード11に供給可能なため、余分な燃料がアノード11に供給されることがない。従って、電解質膜12を余分な燃料が透過することによる、クロスリークの問題を大幅に改善することができる。また、燃料利用率を50%以上さらには、80%以上に達成することができるので、携帯機器用の電源として好適である。

圧電素子や圧縮ガスを用いた噴射装置16は、それ自体が液体燃料の供給を停止させる弁の役割も有する。従って、発電部1に負荷がかからず燃料電池が発電を行わないときは、燃料の供給を停止できるため、燃料の損失を招くこともない。さらに、発電に必要な量だけの燃料をアノード11に供給可能なため、燃料容器14内の液体燃料を高濃度のまま収容してもよく、高濃度の液体燃料を直接アノード11に噴霧したりすることができる。

本実施形態の燃料電池は、燃料を循環させるための流路を必要としないため、大きな電力を有するポンプを使用して、流路に燃料を循環させる必要もない。従って、圧力の損失も小さく、燃料漏れの虞れも低減される。
噴射装置16は、噴霧素子21の設置場所を自由に変更することができるので、設置場所を調節して、アノード11全面に均一に燃料を供給することができる。また、逆にアノード11の任意の場所に燃料を多く、もしくは少なく供給することもできる。このような調整により、アノード11の一部分だけで燃料が不足することによる転極の問題を低減することができる。

実施の形態2
図3は、本発明の実施の形態2にかかる燃料電池の一例の概略図である。
本実施形態の燃料電池は、発電部1および燃料供給部20からなる。燃料供給部20は、燃料容器14、貯水部32および導入管31からなる。燃料容器14は、液体燃料を原液あるいは水溶液の状態で収容している。貯水部32は、液体燃料を薄めるための水を含んでおり、アノード11の片面と接合している。貯水部32の接合面には、カーボンペーパーなどの拡散層が形成されており、液体燃料をアノード11の全面に均一に浸透させている。また、有機物燃料がアノード11で反応したときに、CO2ガスを発生することから、貯水部32には、発生したCO2ガスを排気する排気弁33を設けている。導入管31は、液体により膨潤可能な材料からなり、その内部に例えば多孔質体などを充填させることができる。液体燃料は導入管31の毛細管現象により、燃料容器14から貯水部32へ輸送される。その他の構成については、図1と同様である。

一般に、燃料電池を携帯機器用の電源として使用する場合、エネルギー密度が高くなければならず、燃料容器14に収容されている液体燃料は高濃度でなければならない。しかし、燃料が高濃度のままアノード11へ供給されると、クロスリークする量が増大し、燃料利用率の制御も困難となる。
本実施形態の燃料電池では、貯水部32とアノード11が接合しているので、貯水部32に収容された低濃度の燃料溶液を、アノード11の全面に均一に供給される。すなわち、燃料容器14は燃料を原液のまま、あるいは高濃度の燃料溶液を収容しているにもかかわらず、アノード11に必要量の燃料を全面にわたって均一に供給される。このようにアノード11の全面に、均一に低濃度の燃料溶液を供給することにより、クロスリークの問題を大幅に改善できる。また、燃料利用率を50%以上、さらには80%以上に達成することができるので、携帯機器用の電源として好適である。

図4は、本実施の形態にかかる別の構成を有する燃料電池の一例の概略図である。燃料供給部30は、燃料容器14、貯水部42および導入管31からなる。貯水部42は、排気弁33と、さらに、内部に収容された液体を撹拌する撹拌装置43を有する。導入管31は、液体で膨潤可能な材料からなり、さらに、前記膨潤可能な材料の一部を圧迫して液体燃料の輸送を制御する制御弁44を備える。その他の構成については図3と同様である。

図4に示すような燃料電池は、制御弁44を用いて、導入管31に充填された多孔質体を圧迫することにより、容易に液体燃料の輸送量を調整できる。従って、燃料利用率をさらに精度よく制御することができる。また、撹拌装置43を設けたことにより、貯水部42内の燃料濃度を短時間で均一化することができるとともに、アノード11に、より均一な濃度の燃料を供給することが可能となる。

実施の形態3
図5は、本発明の実施の形態3にかかる燃料電池の一例の概略図である。
本実施形態の燃料電池は、発電部1および燃料供給部40からなる。燃料供給部40は、燃料容器14、貯水部32、導入管51および燃料容器14から貯水部32へ液体燃料を輸送するポンプ52からなる。その他の構成については、図3と同様である。

燃料電池を機器が要求する負荷の変動に追随可能とするためには、燃料電池と二次電源とを組み合わせた電源システムを構築することが有効である。二次電源には、コンデンサ、二次電池などを用いることができる。

図6は、本発明の実施の形態4にかかる電源システムの一例のブロック図である。
電源システム60は、燃料電池61、二次電源62およびそれらの動作を制御する電力制御回路63からなる。燃料電池61には、既に説明したものを限定なく用いることができるが、例えば、図1、3、4または5に示した燃料電池を用いることが好ましい。二次電源62には、例えばリチウムイオン電池などを用いることができる。

図7は、本実施の形態にかかる電力制御回路の動作を説明するためのフローチャートである。ここでは、図5の燃料電池を備えた電源システムを例に取り、以下に電力制御回路63の動作を説明する。
電力制御回路63は、携帯電話などの外部の機器から電力の要求があると(ステップS101)、二次電源62から電力を供給するように制御する(ステップS102)。次に、燃料電池61の発電量を決定する(ステップS103)。燃料電池の発電量は、二次電源62が外部の機器に供給することによって消費した電力量により決定される。

続いて、燃料利用率(R)を算出する式(1)に基づいて、ステップS103で決定された燃料電池61の発電量(A)から、アノード11に供給する燃料量(B)を決定する(ステップS104)。詳しくは、燃料電池61の発電量を式(1)のAに代入し、予め設定されている燃料利用率を式(1)のRに代入して、アノードに供給する燃料量であるBを求めることができる。
ステップS104で求めた量の燃料を燃料容器14から貯水部32へ供給するために、ポンプ52の供給電力を制御する(ステップS105)。要求された量の燃料が貯水部32からアノード11へ供給されるのを待ち(ステップS106)、全ての燃料がアノード11に供給された後に、発電を開始して、二次電源62へ電力を供給する(ステップS107)。

このような電源システムによれば、以下のような理由により、負荷変動に追随しつつ、燃料利用率を一定値以上に保つことができる。
燃料電池の燃料利用率を一定値以上に保つためには、燃料電池の負荷変動に応じて、アノードに燃料を供給する必要がある。しかし、要求された量の燃料が全てアノードに到達するまでには、一定の時間を要する。つまり、負荷変動に応じてアノードへの燃料の輸送量を変更したとしても、負荷変動のタイミングに合わせて燃料電池の発電量を変動させることができない。一方、外部から要求された電力を、まず二次電源により供給し、二次電源が消費した電力を燃料電池から供給する場合には、負荷変動のタイミングに完全にあわせて燃料電池で発電を行う必要がない。
このように構成された電源システムは、負荷変動の大きな携帯機器に特に好適である。

【実施例】
以下、本発明を実施例に基づいて具体的に説明するが、本発明は以下の実施例に限定されるものではない。

《実施例1》
実施の形態1に記載の燃料電池を作製した。

(1)発電部の作製
平均一次粒子径30nmの導電性カーボン粒子に、平均粒子径約30Åの白金粒子を50重量%担持したものを、カソード側の触媒担持粒子とした。また、平均一次粒子径30nmの導電性カーボン粒子に、平均粒子径約30Åの白金粒子とルテニウム粒子とを、それぞれ25重量%担持したものをアノード側の触媒担持粒子とした。
次に、それぞれの触媒担持粒子とプロトン伝導性電解質とを混合し、カソード側の触媒ペーストおよびアノード側の触媒ペーストを作製した。触媒ペースト中のカーボンおよびプロトン伝導性電解質の重量比は1:1に調整した。

プロトン伝導性電解質膜(ナフィオン117、デュポン社製)の両面に、それぞれカソード側の触媒ペーストおよびアノード側の触媒ペーストを印刷し、アノード側触媒層、カソード側触媒層を形成した。触媒量はアノードおよびカソードのそれぞれに対して、白金換算で2mg/cm2とした。触媒の印刷範囲は、2cm×2cmの大きさとした。さらに、アノードおよびカソードを有する膜を、拡散層となるカーボンペーパー、および集電体となる金メッシュで挟み込んだ。こうして、燃料電池の発電部を作製した。

(2)燃料供給部の作製
図2に示すように、アノードに均一に燃料が供給されるように、アノードと対向する筐体の片面に、燃料を吐出させる噴霧素子21を複数形成した。筐体の他方の面には、燃料を輸送する導入管15と通じる開口部(図示せず)を形成した。噴霧素子21の内部には、インクジェットプリンタなどで用いられるものと同様の圧電素子(図示せず)および圧電素子に通じる燃料噴射ノズル(図示せず)を設けた。
図1に示す燃料容器14には、メタノールと水をモル比1:1で含む燃料溶液を収容した。燃料溶液は、導入管15を通して噴射装置16に供給した。噴射装置16に供給された燃料溶液は、圧電素子の圧力により、燃料噴射ノズルからアノード11へ噴射した。一方、カソード13へはブロワを用いて大気を送風した。

《実施例2》
噴霧素子21に圧電素子を設ける代わりに、圧縮ガスを用い、一般的なスプレー方式を利用して燃料噴射ノズルから圧縮ガスとともに燃料溶液を噴射させた。その他の構成については、実施例1と同様とした。
本実施例では、圧縮ガスを用いて燃料溶液を噴射したことから、燃料溶液をさらに細かく噴射することができた。ここでは圧縮ガスを用いたが、上記と同様の噴射が可能であれば、どのような噴射装置を用いても構わない。

図4に示すように、燃料供給部30の燃料容器14と貯水部42とを、多孔質体を充填した導入管31を用いて連絡した。上記多孔質体には、綿を用いた。導入管31には、多孔質体の一部を圧迫して燃料の輸送を制御する制御弁44を設けた。貯水部42には、内部で生成するCO2ガスを排出するために、気液分離が可能なPTFE(ポリテトラフルオロエチレン)膜からなる排気弁33を設けた。さらに、アノード11の側面と接合する貯水部42の面には、カーボンペーパーなどの拡散層を形成した。そして、貯水部42とアノード11との接合部分から液漏れが生じないように、接合部分を接着材などでシールした。その他の構成については、実施例1と同様とした。

実施例1で作製したのと同様の発電部1のアノード11に、幅1mm、深さ0.5mmの流路を形成した、厚さ4mmのカーボンセパレータ71を取り付けた。カソード13には、無数の開口部を有するカーボン板72を取り付けた。そして、これらを締結により固定して、発電部70を完成した。
