本発明は、ディスプレイパネルの表示欠陥検査に用いる欠陥検査システム及び方法に関する。

【従来の技術】
フラットパネルディスプレイの代表格である液晶ディスプレイ(以下、LCD:Liquid Crystal Displayと略す)は、CRT(Cathode−Ray Tube)と比較して、消費電力が少ないことや省スペースであるという特徴を有する。これにより近年、LCDパネルはパーソナルコンピュータの表示装置や家庭用テレビ受像装置として積極的に用いられている。このLCDパネルは、その製造工程において自動検査装置を用いた欠陥検査が行われる。

この自動検査装置は、LCDパネルを実際に点灯させ、CCD(Charge Coupled Device)カメラ等により画像を撮影し、画像処理などの手法を用いてLCDパネルの特性を自動的に検査するものである。この自動検査装置においては、明らかな良品及び不良品を検出することは容易である。しかし、良品とも不良品とも選別することが出来ない判別不能品も存在する。この判別不能品は別工程において人による目視検査が行われる。

通常、目視検査においては、LCDパネルを目視用検査装置に移動させ、検査プローブを端子に正確に接触させる作業等が必要になる。このため、LCDパネルの歩留りが悪く判別不能品が多い場合には、目視検査に時間がかかってしまい、検査工程のスループットを低下させてしまう原因となっていた。

そこで、従来においては、CCDカメラ等で撮影した画像に、欠陥と判定されるであろう範囲を囲む等の画像処理を施し、その欠陥範囲を含む画像による目視検査を行うことで、目視検査の時間を短縮する発明が提案されている(特許文献1参照)。

【発明が解決しようとする課題】
しかしながら、上述の発明における技術思想では、1台の自動検査装置に1人の検査員が常駐して検査を行わなければならず、検査員の数を減らしたならば検査工程のスループットを維持することができない。また、複数の自動検査装置を用いて同時に検査をする際に、例えば、一つの自動検査装置に判別不能品が集中した場合には、1人の検査員に作業が集中してしまい、検査工程のスループットは低下してしまう。

そこで本発明の目的は、検査員の数を減らしたとしても、検査工程のスループットを維持することができ、更に、目視検査の作業を複数の検査員に分散させることで、検査工程のスループットを向上させることが可能なディスプレイパネル欠陥検査システムを提供することにある。

【課題を解決するための手段】
本発明に係るディスプレイパネルの欠陥検査システムは、検査対象物であるディスプレイパネルに信号を印加し、表示状態を撮影して画像データとして記録し、該画像データを用いて自動で良否判定を行う自動検査装置を含むディスプレイパネルの欠陥検査システムであって、前記検査対象物の画像データを送信する手段と、前記検査対象物の良否判定結果である判定データを受信する手段を含む複数の自動検査装置と、前記複数の自動検査装置で送信された画像データを受信する手段と、判定データを送信する手段を含む端末装置と、前記複数の自動検査装置と前記端末装置とを接続するネットワーク装置とを含んで構成される。

【発明の実施の形態】
本発明に係るディスプレイの欠陥検査システム10を、第1、及び第2の実施形態を用いて説明する。第1の実施形態におけるディスプレイパネルの欠陥検査システムは、検査対象物であるディスプレイパネルに信号を印加し、表示状態を撮影して画像データとして記録し、該画像データを用いて自動で良否判定を行う自動検査装置を含むディスプレイパネルの欠陥検査システムであって、図1に示すように、検査対象物の画像データを送信する手段と、検査対象物の良否判定結果である判定データを受信する手段を含む複数の自動検査装置12と、複数の自動検査装置12で送信された画像データを受信する手段と、判定データを送信する手段を含む複数の端末装置14と、複数の自動検査装置12と複数の端末装置14とを接続するネットワーク装置16とを含んで構成される。ここで、端末装置14の数は、少なくとも自動検査装置12の数より少ない数で構成されている。

自動検査装置12について説明する。本実施形態における自動検査装置12は、ディスプレイパネルを固定し、ディスプレイパネルの端子に接続して検査用の信号を流すプローバ22と、検査用の信号により点灯したディスプレイパネルを上面から撮影するCCDカメラ20と、プローバ22と、CCDカメラ20を制御し、良否判定の演算を行う検査用コンピュータ18を含んで構成される。

検査用コンピュータ18は、プローバ22がディスプレイパネルに供給する検査用の信号を制御する。また、検査用コンピュータ18は、CCDカメラ20で撮影されたディスプレイパネルの画像に、画像処理を施して検査員に見易い画像に変換する作業を行う。また、検査用コンピュータ18は、後述する端末装置14に画像処理された画像データを送信する手段、及び端末装置14から検査対象物の良否判定結果である判定データを受信する手段を実現している。

検査用コンピュータ18は、CCDカメラ20で撮影された画像を用いて、検査対象物であるディスプレイパネルに対して、良品、不良品、判別不能品の何れかの良否判断を自動で行う。例えば、予め決められた欠陥検出アルゴリズムに従って、撮影された画像データに演算処理が施される。演算処理の結果、欠陥の種類やサイズ、位置等を考慮してディスプレイパネルの良否判定を行っている。検査用コンピュータ18が欠陥を発見し、そのディスプレイパネルが判別不能品である判断をしたならば、そのディスプレイパネルの画像に対して画像処理が施される。この画像処理とは、観測画面に対して検査員にとって視覚的に見やすくしたり、画像の有用性を高めたりする処理のことをいう。また、ここでいう欠陥とは、ディスプレイパネルにおける、キズ、クロストーク、しみ、ピンホール、フリッカ、むら等のことを示す。判別不能品と判断されたならば、自動検査装置12は、後述する端末装置14を操作する検査員に良否の判定を仰ぎ、検査員が画像データを用いて目視により良否判定を行う。

詳しくは、自動検査装置12の検査用コンピュータが、後述するネットワーク装置16を介して端末装置14に信号を送り、検査員の判別が必要なディスプレイパネルが検出されたことを伝える。検査員は、この信号が端末装置14に伝達されると、端末装置14を用いて自動検査装置にアクセスして判別不能品の画像データを受信する。これにより、自動検査装置12において判別不能品と判断されたディスプレイパネルは、端末装置14で画像データを用いて、検査員により良否判定されることになる。

端末装置14では、検査員が表示されたディスプレイパネルの画像データを目視することで、良否判定を行っている。検査員は、自動検査装置12から発信された信号に応じて、その信号が発信された自動検査装置12にアクセスし、画像データを受信する。その受信した画像データを端末装置14のディスプレイに表示させ、検査員がその画像データを目視することにより、良品であるか不良品であるかの判定を行う。検査員は、その判定した結果をキーボード等で端末装置14に入力する。端末装置14は、その入力された結果を判定データとして自動検査装置12に送信する。端末装置14は、検査員が目視検査を行った画像データに対応するディスプレイパネルが保管されている自動検査装置12に判定データを送信する。

ネットワーク装置16について説明する。ネットワーク装置16は、複数の自動検査装置12と、複数の端末装置14とを接続するネットワーク回線網により構成されている。このネットワーク回線網は、LAN(local area network)により構成されている。また、インターネット回線網を含むWAN(wide area network)により構成することも可能である。

このように、第2の実施形態におけるディスプレイパネルの欠陥検査システム10では、ネットワークサーバー26に、検査対象物の画像データを一時保管し、ネットワークサーバー26が、複数の端末装置14の中で、最も適切な端末装置14を選択し、その端末装置14に画像データを送信している。よって、特定の自動検査装置12に判別不能品が集中したとしても、複数の端末装置14に検査対象物の画像データが送信されるので、検査工程のスループットを低下させることが無い。

尚、本発明はその趣旨を逸脱しない範囲で当業者の知識に基づき種々なる改良、修正、変形を加えた態様で実施できるものである。例えば、画像データの送信は、自動検査装置12から端末装置14に送られることに限定されず、複数の端末装置14の間で画像データの送受信を行うことも本発明の技術的範囲に含まれる。これにより、一の検査員が、良否の判定を迷った場合に他の検査員にその画像データを送信し、他の検査員に判定の指示を仰ぐことが可能となる。また、1つの画像データを複数の端末装置14に送信することも、本発明の技術的範囲に含まれる。これにより、判定が難しい画像データを複数の検査員が判定することで、より効果的な判定を下すことが可能となる。

また、複数の端末装置14から、特定の自動検査装置12に送信される判定データを用いて、自動検査装置12の判定の閾値(良品と判別不能品との閾値、判別不能品と不良品との閾値)を自動で調節することも、本発明の技術的範囲に含まれる。例えば、自動検査装置12を制御する検査用コンピュータ18のソフトウエアで、複数の端末装置14から送信される判定データを参照し、以後の自動検査装置12における判定の閾値を自動で調節することである。つまり、最初に設定した判定の閾値を、実際に検査員が目視することで下した判定を参照することにより、調節することである。これにより、良品、又は不良品と判定してもよい品であるのに関わらず、判別不能品であると判断された場合に、閾値の調節を端末装置14から指示することで、検査工程のスループットを向上させることが可能となる。

【発明の効果】
本発明に係るディスプレイパネルの欠陥検査システムによれば、複数の自動検査装置と複数の端末装置とをネットワーク装置を介して接続している。よって、1人の検査員が複数台の自動検査装置からの画像を受信することができるので、検査員の数を減らしたとしても、検査工程のスループットを維持することができる。これにより、検査工程における人的コストを低下させることができる。また、特定の自動検査装置に判定不良品が集中したとしても、その自動検査装置から複数の端末装置に画像データが送信されるので、検査工程が滞らない。よって検査工程のスループットを向上させることが可能である。

また本発明に係るディスプレイパネルの欠陥検査システムによれば、ディスプレイパネルの歩留りの変動による、目視検査の作業量の変動にも柔軟に対応できる。つまり、従来は、1つの自動検査装置に1人の検査員が常駐しているので、目視検査の作業量が減ったとしても、その検査員は自動検査装置から離れることができなかった。しかし本発明により、作業量が増えたら検査員の数を増やし、作業量が減ったら検査員の数を減らすという柔軟な対応が可能となる。

また本発明に係るディスプレイパネルの欠陥検査システムによれば、自動検査装置が検査員の判定結果を待つことなく、次の製品の検査を行うことができる。よって、TACT制限(工程の時間的制限)のあるインライン装置等の場合において検査の時間的制限が無くなる。また、検査員が端末装置のディスプレイを用いて画像データによる目視検査を行っているので、従来の目視検査に必要であった、目視検査用プローバ、及びプローブを必要としない。よって、設備に対するコストを抑えることができる。また、検査員の作業エリアを自動検査装置の周辺に限定されず任意に配置できるので、工場内のスペースの有効利用が可能となる。

更に、本発明に係るディスプレイパネルの欠陥検査システムによれば、ネットワークサーバーに、検査対象物の画像データを一時保管し、ネットワークサーバーが、複数の端末装置の中で、最も適切な端末装置を選択し、その端末装置に画像データを送信している。よって、特定の自動検査装置に判別不能品が集中したとしても、複数の端末装置に検査対象物の画像データが送信されるので、検査工程のスループットを低下させることが無い。また、複数の端末装置の作業状況に応じて、ネットワークサーバーから画像データが送信されるので、より効率良く検査工程を進めることができる。
