この発明は、積層型電子部品の製造方法に関し、特に、たとえば積層型インダクタや積層型LC部品などのように内部にコイル導体が形成された積層型電子部品の製造方法に関する。

【従来の技術】
従来のインダクタ素子として、図20に示すように、電気絶縁層2内にミアンダライン状の内部電極1が形成され、内部電極1に接続されるようにして電気絶縁層2の端面に外部電極3が形成された積層チップ部品が開示されている。この積層チップ部品では、内部電極1の印刷箇所を丸形状に残して誘電体ペーストを印刷し、残した丸形状部に導体ペーストを印刷するという工程を繰り返すことにより、丸棒状の内部導体パターン1aと接続パターン1b,1cとが形成されている(例えば、特許文献1参照)。

この積層チップ部品では、内部電極1を丸棒状に形成することができ、内部電極1の電気抵抗を小さくして、Q値を改善することができる。また、全て印刷によって電気絶縁層2や内部電極1を形成することができるため、シート成形法におけるプレス成形のように、内部電極1に大きい応力が加わらず、導体の潰れが生じない。したがって、複雑な構造の内部電極1を比較的容易に形成することができる。

【発明が解決しようとする課題】
しかしながら、螺旋状のコイル導体の中心軸が導体用パターンやセラミックグリーン層の積層方向に平行となるように配置された積層型電子部品において、コイル導体の断面が円形や楕円形に近い形状に形成することについて開示されたものはなかった。

たとえば、セラミックグリーン層として磁性体材料が用いられている場合、コイル導体の断面形状が扁平であると、電極パターンやセラミックグリーン層の積層体を焼成する際に、コイル導体の上下面に焼成収縮による応力が集中し、応力による特性変化が発生する。そのため、所望のインピーダンス特性を得られない場合がある。また、セラミックグリーン層としてガラスセラミック材料が用いられている場合、それ自体に磁性がないため、コイル導体が変形してもインダクタとしての特性に与える影響は少ない。しかしながら、イクダクタ電極が扁平であると、コイル導体を流れる電流が表皮効果により電極表面に集中し、さらにエッジ効果により電極の幅方向の両端側に集中する。そのため、コイル導体部分での損失が大きくなり、高Qの積層型電子部品を得ることができない。

そこで、螺旋状のコイル導体を有する積層型電子部品において、コイル導体の断面形状を円形または楕円形にすることは、焼成収縮時における応力の分散を図ることができ、またエッジ効果による電流の集中を抑えることができるため、非常に有用である。

また、特許文献1に示すように、内部電極の長さ方向に直交する断面の形状のパターンを積層する製造方法では、ミアンダライン状の内部電極の蛇行数が増えると、それぞれの蛇行数に対応した誘電体ペースト印刷用パターンと導体ペースト印刷用パターンとを設計する必要があり、製造コストが高くなるという問題がある。このような製造方法を螺旋状のコイル導体を有する積層型電子部品に適用した場合においても、コイル導体の巻回数が増えると、それぞれの巻回数に対応したパターンを設計する必要があり、製造コストが高くなる。

それゆえに、この発明の主たる目的は、断面形状が円形あるいは楕円形に近い形状の螺旋状コイル導体を有する積層型電子部品を低コストで製造するための製造方法を提供することである。

【課題を解決するための手段】
この発明は、内部に螺旋状のコイル導体が形成されたセラミック素体を含む積層型電子部品の製造方法であって、電極材料を用いて螺旋の一部の形状に形成されたコイル導体用パターンと、コイル導体用パターンを接続して螺旋状にするための接続導体用パターンと、コイル導体用パターンおよび接続導体用パターンの周囲に配置されるセラミックグリーン層とを積層する工程とを含み、コイル導体用パターンと接続導体用パターンとで構成される螺旋の中心軸とコイル導体用パターン、接続導体用パターンおよびセラミックグリーン層の積層方向とを平行にするとともに、幅の異なるコイル導体用パターンを積層することにより、積層されたコイル導体用パターンの断面形状が略円形または略楕円形となるようにし、コイル導体用パターン、接続導体用パターンおよびセラミックグリーン層を積層してなる積層体を焼成する工程を含むことを特徴とする、積層型電子部品の製造方法である。
このような積層型電子部品の製造方法において、コイル導体用パターンと接続導体用パターンとセラミックグリーン層とを積層する工程は、キャリアフィルム上にコイル導体用パターンが形成された第1のフィルム層を準備する工程と、キャリアフィルム上に接続導体用パターンが形成された第2のフィルム層を準備する工程と、キャリアフィルム上にコイル導体用パターンを除いた形状のセラミックグリーン層が形成された第3のフィルム層を準備する工程と、キャリアフィルム上に接続導体用パターンを除いた形状のセラミックグリーン層が形成された第4のフィルム層を準備する工程とを含み、第1のフィルム層を積層した後にキャリアフィルムを剥離する工程と、第3のフィルム層を積層した後にキャリアフィルムを剥離する工程とを繰り返すことにより、積層されたコイル導体用パターンの周囲にセラミックグリーン層が形成され、第2のフィルム層を積層した後にキャリアフィルムを剥離する工程と、第4のフィルム層を積層した後にキャリアフィルムを剥離する工程とを繰り返すことにより、積層された接続導体用パターンの周囲にセラミックグリーン層が形成されるようにしてもよい。
また、コイル導体用パターンと接続導体用パターンとセラミックグリーン層とを積層する工程は、キャリアフィルム上にコイル導体用パターンが形成され、かつコイル導体用パターンの周囲にセラミックグリーン層が形成された第1のフィルム層を準備する工程と、キャリアフィルム上に接続導体用パターンが形成され、かつ接続導体用パターンの周囲にセラミックグリーン層が形成された第2のフィルム層を準備する工程とを含み、第1のフィルム層を積層した後にキャリアフィルムを剥離する工程を繰り返すことにより、積層されたコイル導体用パターンの周囲にセラミックグリーン層が形成され、第2のフィルム層を積層した後にキャリアフィルムを剥離する工程を繰り返すことにより、積層された接続導体用パターンの周囲にセラミックグリーン層が形成されるようにしてもよい。
さらに、コイル導体用パターンと接続導体用パターンとセラミックグリーン層とを積層する工程は、コイル導体用パターンとセラミックグリーン層とを交互に印刷することにより積層されたコイル導体用パターンの周囲にセラミックグリーン層を形成する工程と、接続導体用パターンとセラミックグリーン層とを交互に印刷することにより積層された接続導体用パターンの周囲にセラミックグリーン層を形成する工程とで構成されてもよい。
これらの積層型電子部品の製造方法において、セラミックグリーン層として、磁性体セラミック材料またはガラスセラミック材料を用いることができる。

幅の異なるコイル導体用パターンを積層することにより、積層されたコイル導体用パターンの断面形状の厚みを厚くすることができ、螺旋状のコイル導体を形成する場合においても、断面形状を円形または楕円形に近い形状とすることができる。
幅の異なるコイル導体用パターンを積層するために、キャリアフィルム上に各導体用パターンやセラミックグリーン層を形成したフィルム層を準備し、各フィルム層を順次積層した後にキャリアフィルムを剥離するという工程を繰り返すことにより積層体を得ることができる。
このとき、キャリアフィルム上に各導体用パターンとセラミックグリーン層とを個別に形成し、各導体用パターンとそれに適合するセラミックグリーン層とを交互に積層することにより、各導体用パターンとその周囲のセラミックグリーン層とを順次積み上げていってもよい。
また、キャリアフィルム上に各導体用パターンとセラミックグリーン層とを形成して層とし、各導体用パターンとその周囲のセラミックグリーン層とを同時に積層することができる。
さらに、キャリアフィルムを用いることなく、印刷によって各導体用パターンとセラミックグリーン層とを交互に積み上げていってもよい。
このような積層型電子部品を製造するにあたって、セラミックグリーン層として磁性体セラミック材料やガラスセラミック材料などを選択して使用することにより、所望の特性の積層型電子部品を得ることができる。

【発明の実施の形態】
図1はこの発明の製造方法で製造される積層型電子部品の一例を示す斜視図であり、図2はその内部構造を示す図解図である。積層型電子部品10は、セラミック素体12を含む。セラミック素体12は、たとえば磁性体セラミック材料やガラスセラミック材料などを用いて直方体状に形成される。これらのセラミック材料を選択することにより、積層型電子部品の10の特性を調整することができる。セラミック素体12内には、コイル導体14,16が形成される。コイル導体14,16は、螺旋の一部の形状に形成され、接続導体18で接続されて、全体として螺旋状になっている。

螺旋状に接続されたコイル導体14,16の両端部は、セラミック素体12の対向する端部に引き出される。セラミック素体12の対向端部には、外部電極20,22が形成される。これらの外部電極20,22に、コイル導体14,16の端部が接続される。したがって、2つの外部電極20,22間に、インダクタンスが形成される。

これらのコイル導体用パターン、接続導体用パターンおよびセラミックグリーン層が積層される。このとき、コイル導体用パターンとして、幅の異なる複数のパターンが準備される。これらの幅の異なるコイル導体用パターンが、幅の狭いものから広いものへと順次積層され、さらに幅の広いものから狭いものへと順次積層される。それにより、図3(A)(B)に示すように、断面形状が円形や楕円形に近い形状となるように、コイル導体用パターンが積層される。

焼成されて得られたセラミック素体12はバレル研磨され、セラミック素体12の対向端部にコイル導体14,16の端部が露出させられる。コイル導体14,16が露出したセラミック素体12の端部に、焼付け電極が形成され、焼付け電極上にめっきが施されて、外部電極20,22が形成される。

この積層型電子部品10を作製するための積層体では、積層されたコイル導体用パターンの断面形状が円形や楕円形に近い形状となり、これを焼成することにより、図4に示すように、焼成収縮によってさらに円形や楕円形に近い形状となる。そのため、焼成時にかかる応力がコイル導体用パターンの上下面に集中せず、コイル導体用パターンの全面に分散する。セラミック素体12の材料として磁性体セラミック材料を用いた場合、コイル導体への応力の集中により、インピーダンス特性やインダクタンス特性が変化する場合があるが、応力が分散することにより、これらの特性変化を抑えることができる。

また、セラミック素体12の材料としてガラスセラミック材料が用いられる場合、コイル導体の断面形状が扁平であると、エッジ効果によってコイル導体の幅方向の両端部に電流が集中し、コイル導体部分における損失が大きくなって、高Qの積層型電子部品を得ることができない。それに対して、この発明の製造方法を採用することにより、断面形状が円形や楕円形に近い形状のコイル導体が形成されるため、表皮効果によるコイル導体14,16の表面への電流集中はあっても、エッジ効果による電流の集中がなくなる。したがって、コイル導体部分における損失を小さくして、高Qの積層型電子部品10を得ることができる。このようなセラミック素体12を得るための積層体を作製する方法を次の実施例に示す。

図5〜図8に示すように、キャリアフィルム30上にコイル導体用パターンが形成された第1のフィルム層、キャリアフィルム30上に接続導体用パターンが形成された第2のフィルム層、キャリアフィルム30上にコイル導体用パターンを除いた形状のセラミックグリーンシートが形成された第3のフィルム層、およびキャリアフィルム30上に接続導体用パターンを除いた形状のセラミックグリーンシートが形成された第4のフィルム層が準備される。さらに、キャリアフィルム30上の全面にセラミックグリーンシートが形成されたフィルム層が準備される。
