本発明は、内燃機関等からの排気ガスの浄化装置に関するものであって、特にディーゼルエンジンから排出される粒子状物質(パティキュレート:以下「PM」という。)を除去するための排気ガス浄化装置に関する。

【従来の技術】
ディーゼルエンジンは、自動車、特に大型車に多く搭載されているが、近年特にその排気ガス中の窒素酸化物、一酸化炭素、炭化水素等とともに、PMの排出を低減することが強く望まれている。そのため、エンジンの改良又は燃焼条件の最適化等により根本的にPMを低減する技術開発とともに、排気ガス中のPMを効率的に除去するための技術の確立が望まれている。

排気ガス中のPMの除去のためには一般に、セラミックスハニカム製フィルター、合金製フィルター及びセラミックス繊維製フィルターが用いられている。しかしながらこれらの手法では使用時間が経過するにつれ、捕集された粒状物質によりフィルターが目詰まりを起こし、通気抵抗が増加し、エンジンに負担をかける結果となる。また、ナノサイズPMは基材連通孔での物理的衝突捕集を逃れて捕集されない場合がある。また、従来のフィルターでPMを捕集した場合であっても、排気熱のみの作用によってはPMの充分な酸化除去は期待できない。

更にディーゼルエンジンの排気ガス浄化装置として、従来から放電を利用した装置が知られている。例えば特許文献1には、ニードル電極と偏向電極とを囲んで配置した捕集電極を備え、電極間の放電によりディーゼルエンジン排気中のPMを帯電させて、PMを捕集電極に捕集する装置が開示されている。しかし、この装置は、PMの捕集を行うのみであって、PMを積極的に燃焼除去する装置ではなく、捕集したPMの処理が別途必要であり、この装置にPMの燃焼除去効果を期待することはできない。これは、金属捕集電極上にPMを堆積させた場合には、捕集部自体の高い導電性によりPMに電流が流れず、PMを通電燃焼させることができないことからも明らかである。

また同様に、例えば特許文献2では、電極間に絶縁性のペレットを配置した装置も開示されている。しかしこの装置では、単に安全性のために反応炉ヘッドと電源装置とを近接させ、好ましくはアースした導電室に納めることを意図しているのみである。従って電極間の絶縁性ペレットに電界を印加してはいるが、PMの捕集及び燃焼のためにこの電界を有効に利用してはいない。

また更に、例えば特許文献3では、白金族金属及びアルカリ土類金属酸化物の混合物を含む触媒をディーゼルパティキュレートフィルターで使用して、ディーゼルエンジン排気ガス中のPM燃焼を促進することが開示されている。しかしながら、この文献ではディーゼルパティキュレートフィルターに電圧を印加することの利益を認識しておらず、また白金族金属及びアルカリ土類金属酸化物の混合物を含む触媒を、電圧の印加を伴って使用してその効果を更に改良できることを認識していない。

【発明が解決しようとする課題】
すなわち、従来技術の放電を利用した排気ガス浄化装置又は特定の触媒を電圧の印加を伴わずに利用した排気ガス浄化装置は、PMの燃焼除去に関してはきわめて不充分であり、PMの捕集についても十分なものではない。従ってディーゼルエンジン等から排出される排気ガス中のPMの捕集及び燃焼除去効率を高める必要があった。

【課題を解決するための手段】
本発明は、上記問題点を解決して排気ガス中のPMの効果的な燃焼除去を実現するための排気ガス浄化装置に関する。ここでこの排気ガス浄化装置は、電極及び絶縁性ハニカム構造体を含むPMの捕集及び燃焼を行う排気ガス浄化装置であって、電極が絶縁性ハニカム構造体中内に電界を作ること、及び絶縁性ハニカム構造体のハニカム壁面上に、アルカリ金属及びアルカリ土類金属からなる群より選択される少なくとも1種の金属を担持することを特徴とする。

本発明のこの特徴によれば、絶縁性ハニカム構造体のハニカム壁面に堆積したPMの燃焼が促進される。特に原理には限定されないが、これは、担持したアルカリ金属元素やアルカリ土類金属元素が、排気ガス中のNOxを吸蔵して硝酸塩を形成し、(1)通電によってこの硝酸塩から放出される酸化能の高いNO2等、(2)形成された硝酸塩と排気ガス中の水蒸気との反応によって生成する硝酸イオン、及び/又は(3)排気熱で融解する比較的低融点の硝酸塩(PMとの接触性を改良)によって、PMの燃焼除去が促進されることによると考えられる。

また本発明は、電極及び絶縁性ハニカム構造体を含む、PMの捕集及び燃焼を行う排気ガス浄化装置であって、電極が絶縁性ハニカム構造体中内に電界を作ること、及び絶縁性ハニカム構造体のハニカム壁面上に、高誘電率材料、例えばチタン酸バリウム及びチタン酸ストロンチウムのような強誘電体材料を担持することを特徴とする排気ガス浄化装置に関する。本明細書の記載において「高誘電率材料」とは、絶縁性ハニカム構造体を構成する絶縁性材料と比較して、この排気ガス浄化装置の使用温度、例えば250℃の温度における静的比誘電率(すなわち一定電圧での比誘電率)が10倍よりも大きい材料を言う。尚、絶縁性ハニカム構造体を構成する絶縁性材料として一般に使用されるコージェライトの比誘電率は10未満、特に4〜6程度である。またここでこの高誘電率材料としては、例えばこの温度における静的比誘電率が100以上、特に500以上、より特に1,000以上の材料を挙げることができる。

本発明のこの特徴によれば、絶縁性ハニカム構造体のハニカム壁面へのPMの捕集が促進される。特に原理には限定されないが、これは高誘電率材料の効果によってハニカム構造体の帯電量が増加し、それによってPMの捕集が促進されることによると考えられる。

本発明の1つの態様においては、電極が、ハニカム構造体中を流通するガス流れの方向に非平行の電界、特にハニカム構造体内の排気ガス流路の方向に対して45°又は60°よりも大きい角度の電界、より特にハニカム構造体内の排気ガス流路の方向に対して垂直な電界を、ハニカム構造体内に作る。これによれば、排気ガスの流通方向と電界の効果によってクーロン力でPMが引き寄せられる方向とを異ならせることによって、ハニカム壁面へのPMの堆積を促進する。

また本発明の1つの態様においては、ハニカム構造体内を流通するガス流れの上流方向に、放電を行う放電電極が配置されている。この実施形態によれば、放電電極への高電圧の印加により放電を起こさせ、それによってPMを予め帯電させ、ハニカム構造体による捕集効率を更に高めることができる。しかしながら、PMはハニカム構造体に達する前に任意の手段によって帯電させること若しくはハニカム構造体内の電界によって帯電させることができ、又は特別の手段を用いなくても帯電しているものであり、このPMの帯電は例えばハニカム構造体の上流又はハニカム構造体内での放電によって行うことができる。

本発明で使用する絶縁性ハニカム構造体は、ハニカム壁面上にPMを燃焼させるための他の触媒が更に担持されていてよい。ここでこの触媒としては、Pt、CeO2、Fe/CeO2、Pt/CeO2、Pt/Al2O3を挙げることができる。このように絶縁性ハニカム構造体のハニカム壁面上にPMを燃焼させるための他の触媒が担持されることによって、PMがハニカム壁面上に堆積したときに、PMの通電燃焼が促進される。

本発明の装置を使用して放電を行う場合、PMをハニカム構造体上に捕集するだけでなく、放電によって排気ガス成分中に発生する活性酸素、オゾン、NOx、酸素ラジカル、NOxラジカル等の酸化力の強いガス成分の作用によって、捕集した排気ガス中のPMの燃焼を促進することができる。また高電圧によりプラズマを発生させてPMの捕集及び燃焼を促進することもできる。

【発明の実施の形態】
以下では、本発明を図に示した実施形態に基づいて具体的に説明するが、これらの図は本発明を構成する排気ガス浄化装置の概略を示す図であり、本発明はこれらの実施形態に限定されるものではない。

本発明の実施形態について図1を用いて説明する。ここで図1(a)は本発明の実施形態の側面図であり、図1(b)はこの実施形態の断面図である。

図1において、10はストレートフロー型の絶縁性ハニカム構造体であり、20は線状電極であり、30は外周電極であり、40は電圧発生器であり、70は放電を行う針状電極である。この絶縁性ハニカム構造体10のハニカム壁面上には、(1)アルカリ金属及びアルカリ土類金属からなる群より選択される少なくとも1種の金属、(2)通電によって酸素ラジカルを発生させる物質、(3)二酸化マンガン、及び/又は(4)高誘電率材料が担持されている。線状電極20と筒状外周電極30とは、絶縁性ハニカム構造体10がこれらの電極の間に配置されることにより電気的に絶縁されている。PMを含む排気ガスは、矢印50で示すように図の左方向から右方向に流れ、外周電極30に取り囲まれた絶縁性ハニカム構造体10内の流路を通過する。但し、ハニカム構造体と電極との相対的な位置は本発明を限定するものではなく、ハニカム構造体内に電界が作られるのであれば任意の配置を使用できる。

図1で示す排気ガス浄化装置の使用においては、電圧発生器40を作用させることにより線状電極20と筒状外周電極30との間に配置されたハニカム構造体10内に半径方向の電界60を作る。すなわち、ハニカム構造体10の流路内を流れる排気ガスの流通方向に対して横断方向に電界60を作る。この電界60によってPMはハニカム構造体10のハニカム壁面上に押し付けられ、PMの捕集が促進される。

以下に、図1に示した本発明の排気ガス浄化装置を構成する各部について更に具体的に説明する。

絶縁性ハニカム構造体10は、セラミックハニカム構造体、例えばコージェライト製ハニカム構造体でよい。またハニカム構造体はストレートフロー型であってもウォールフロー型であってもよいが、通気抵抗の観点からはストレートフロー型が好ましい。また、PMの捕集効率を高めるためにはウォールフロー型が好ましい。ここでこのハニカム構造体10は十分な絶縁性を有し、それによってPMよりも導電性が低いようにし、電圧を印加したときにPM自体に電流が流れてPMが通電燃焼されることを確実にすべきである。

この絶縁性ハニカム構造体10のハニカム壁面上に、(1)アルカリ金属及びアルカリ土類金属からなる群より選択される少なくとも1種の金属、(2)通電によって酸素ラジカルを発生させる物質、(3)二酸化マンガン、及び/又は(4)高誘電率材料を担持するために、例えばウォッシュコート等の公知の方法を使用することができる。ハニカム構造体10に担持するこれら物質の量は、担持することができる範囲内で任意に選択できる。ウォッシュコートによりハニカム構造体10の排気ガス流路表面にこれらの物質を担持した場合は、その後ハニカム構造体10を焼成することが好ましい。焼成する時の条件は、当業者により公知の条件が使用できるが、例えば450〜550℃が好ましい。

また絶縁性ハニカム構造体10の壁面上にはPMを燃焼させるための他の触媒が更に担持されていてよい。ここでこのPMを燃焼させるための触媒としては、Pt、CeO2、Fe/CeO2、Pt/CeO2、Pt/Al2O3、又はこれらの任意の組み合わせを挙げることができる。この触媒をハニカム構造体10のハニカム壁面上に担持するために、例えばウォッシュコート等の公知の方法を使用することができる。ハニカム構造体10に担持するこの触媒の量は、担持することができる範囲内で任意に選択できる。ウォッシュコートによりハニカム構造体10の排気ガス流路表面にこの触媒を担持した場合は、その後ハニカム構造体10を焼成することが好ましい。焼成する時の条件は、当業者により公知の条件が使用できるが、例えば450〜550℃が好ましい。触媒を担持した後に焼成した場合は、触媒を担持し焼成していない場合と比較してPM燃焼効率が向上するという効果が得られる。

線状電極20は、この線状電極20と筒状外周電極30との間に電圧を印加することができる材料で製造できる。その材料としては、導電性の材料や半導体等の材料を使用することができるが、なかでも金属材料が好ましい。この金属材料として、具体的にはCu、W、ステンレス、Fe、Pt、Al 等が使用でき、特にステンレスがコスト及び耐久性の点から好ましい。本発明で使用できる線状電極20は、金属性ワイヤが一般的であるが、中空の線状電極を使用することもできる。

筒状外周電極30は、この筒状外周電極30と線状電極20との間に電圧を印加することができる材料で製造できる。そのような材料として、導電性の材料や半導体等の公知の材料を用いることができるが、金属材料が好ましく、Cu、W、ステンレス、Fe、アルミニウム等が特に好ましい。外周電極30は、これらの材料を金属メッシュ又は金属箔としてハニカム構造体10に巻き付けて作ることができ、また導電性ペーストをハニカム構造体10に適用して作ることができる。

電圧発生器40は、パルス状又は定常の直流又は交流電圧を発生させるものでよい。線状電極20と筒状外周電極30との間の印加電圧としては、一般的には1kV以上、好ましくは10kV以上の電圧を使用する。印加電圧のパルス周期は、1ms以下、1μs以下が好ましい。電圧を線状電極20と筒状外周電極30との間に印加する場合に、線状電極20をカソードとすることも、またアノードとすることもできるが、線状電極20をアノード、筒状外周電極30をカソードとすることが好ましい。また図1では外周電極30はアースされているが、電圧発生器40に接続されて線状電極20と反対の電圧を印加されるようにしてもよい。

またこの実施形態においては、絶縁性ハニカム構造体10内を流通するガス流れの上流方向に、放電を行う針状電極70が配置されている。これによれば、針状電極70への高電圧の印加により放電を起こさせ、それによってPMを予め帯電させ、ハニカム構造体10による捕集効率を更に高めることができる。この針状電極70は、筒状外周電極30との間に電圧を印加したときに安定して放電を起こすことができる導電性材料や半導体材料等で作ることができるが、Cu、W、ステンレス、Fe、Pt、Al等の金属材料で作ることが好ましく、特にステンレスがコスト及び耐久性の点から好ましい。針状電極70は、その針状部分の先端部を筒状外周電極30に向けて配置される。針状電極70の針状部の数が少ないと筒状外周電極30との間で、均一な放電を起こさせることが難しくなるため、針状電極70の針状部の数はある程度以上必要である。しかしながら、排気ガス中のPMを最も良好に帯電させるように、最適化した数を実験により定めることができる。

針状電極70と筒状外周電極30との間で放電を起こさせるため、電圧発生器40によって、これらの電極間に電圧を印加する。直流電圧、交流電圧、周期的な波形の電圧等を両電極間に印加することができるが、特に直流パルス電圧が、コロナ放電を良好に起こさせることができるために好ましい。直流パルス電圧を用いる場合に、印加電圧、パルス幅、パルス周期は、両電極間にコロナ放電を起こすことができる範囲で任意に選択できる。印加電圧の電圧等については、装置の設計や経済性等からの一定の制約を受ける可能性があるが、高電圧かつ短パルス周期の電圧であることがコロナ放電を良好に発生させる点から望ましい。

〔実施例1及び2〕
実施例1及び2では、Pt/Al2O3のみからなる比較例Aの触媒と比較して、アルカリ金属又はアルカリ土類金属を更に含む本発明の実施例1及び2の触媒がPM酸化エネルギーを減少させることを明らかにする。尚、これらの実施例においては、触媒を担持した直径30mm、長さ50mmのストレートフロー型コージェライト製ハニカム構造体(セル密度200セル/平方インチ、気孔率65%、平均孔径25μm)の外周部に幅40mmのステンレス製メッシュ(SUS304製、300メッシュ)を巻きつけて外周電極を形成した。このハニカム構造体の中心にアンテナ電極付き棒状電極を固定して、試験に使用した。断面図を図2に示す。

性能評価 PM捕集
内径37mmの石英管の内部に比較例A並びに実施例1及び2のハニカム構造体をアルミナマットを巻いて保持する。中心の棒状電極を高電圧発生器に接続し、外周電極をアースに接続した。ここに、排気量2400ccの直噴ディーゼルエンジン搭載車からの排気ガスの一部(100L/分)をポンプで引き込み、4kVの電圧を印加した(投入電力約3W)。ハニカム構造体の上流と下流でのPMの濃度をELPI(Electrical Low Pressure Impactor)を用いて計測し、その差をPM浄化率とする。この値は高いほど性能が優れることを意味している。なお、エンジンの運転条件はアイドリング状態(回転数700rpm )である。

性能評価 PM酸化
PMを十分に捕集させた比較例A並びに実施例1及び2のハニカム構造体を取り出し、乾燥機を用いて120℃で24時間乾燥させた後、秤量を行いこれを初期重量とする。これらのハニカム構造体をPM捕集の場合と同様に石英管内部に保持し、電気炉を用いて250℃に加熱し上流から10%のO2 、1000ppm のNO、15%のCO2 、10%のH2 Oを含むガスを流通させ棒状電極に15kVの電圧を15分間にわたって印加した後、これらのハニカム構造体を取り出し120℃で24時間乾燥させ秤量した。これを処理後重量とする。処理後重量と初期重量の差からPM酸化量を算出し、このPM酸化量で投入エネルギー(電圧×電流×時間)を割って、PM酸化に必要なエネルギーを算出した。この値は小さいほど性能が優れている。尚、PMを熱で酸化させる場合の投入エネルギーは290kJ/gであった。

PM捕集の結果からは、電圧の印加によってPM捕集効率が改良されることが分かる。またPM酸化の結果からは、熱のみによるPM酸化と比較して、通電を利用するとPM酸化エネルギーを小さくできること、及びPt/Al2O3の触媒のみを担持させた場合(比較例A)と比較して、本発明のアルカリ金属又はアルカリ土類金属(特にK及びBa)の担持(実施例1及び2)によってPM酸化エネルギーを更に小さくできることが分かる。

〔実施例3及び4〕
実施例3及び4では、Pt/Al2O3のみからなる比較例A′の触媒と比較して、アルカリ金属又はアルカリ土類金属を更に含む本発明の実施例3及び4の触媒が、電圧の印加を受けたときにPMの酸化を顕著に促進させることを明らかにする。ここでは、実施例1及び2で使用したのと同様な図2において示す装置を使用して試験を行った。但し、ここではストレートフロー型コージェライト製ハニカム構造体の代わりに、コージェライト製ディーゼルパティキュレートフィルター(ウォールフロー型コージェライト製ハニカム構造体)を用いた。また比較例A′は、ストレートフロー型コージェライト製ハニカム構造体の代わりにコージェライト製ディーゼルパティキュレートフィルターを用いたことを除いて、比較例Aに関して上記で示したようなものである。

比較例A′並びに実施例3及び4の触媒を担持した直径30mm、長さ50mmのコージェライト製ディーゼルパティキュレートフィルター(セル密度200セル/平方インチ、気孔率65%、平均孔径25μm)にディーゼルエンジンより排気ガスを流通させPMを捕集した。PMを十分に捕集させたハニカム構造体を取り出し、図2に示すようにハニカム構造体の外周部に幅40mmのステンレス製メッシュ(SUS304製 300メッシュ)を巻きつけて外周電極を形成し、中心に棒状電極を固定した。このハニカムを乾燥機を用いて120℃で24時間乾燥させた後、秤量を行いこれを初期重量とする。内径37mmの石英管の内部に電極付きハニカムをアルミナマットを巻いて保持する。この石英管を電気炉内に配置250℃に加熱し、上流から10%のO2 、1000ppm のNO、15%のCO2 、10%のH2 Oを含むガスを流通させる。中心の電極に電圧を印加した場合と、電圧を印加しない場合に対して、ハニカム構造体を取り出し120℃で24時間乾燥させ秤量した。これを処理後重量とする。処理後重量と初期重量の差からPM酸化量を算出した。この値は大きいほど性能が優れている。
