本発明は、ガスタービンやジェットエンジンなどの高温機器部品に適用される遮熱コーティング部材およびその製造方法に関する。

【従来の技術】
地球温暖化や省資源といった観点から、ガスタービンやジェットエンジンなどの原動機においては熱効率のさらなる向上が求められており、精力的な研究開発が進められている。高効率化を達成するためには、エネルギーロスを低減させるとともに、高温の燃焼ガスにさらされる動翼、静翼、または燃焼器などの高温機器に用いられる部材の耐用温度を高めることが必要となる。

そこで、この改善策として、遮熱コーティング(TBC:Thermal Barrier Coating)を用いた技術が開発された。この遮熱コーティングは、金属基材表面に低熱伝導率の酸化物系セラミックス層を形成することで熱を遮断し、金属基材の温度上昇を防止するものである。
図2に典型的な遮熱コーティング層を示す。この遮熱コーティング層26は、、金属基材24上に形成される耐食、耐酸化性に優れたMCrAlY(M:Ni、Co、Feの少なくとも1種)合金からなる金属結合層28と、この金属結合層28上に形成される安定化ジルコニアを主成分とするからなるセラミックス遮熱層30二層構造をとるのが一般的である。
さらに、金属結合層28と遮熱層30との間に金属結合層28の酸化を防止するために、処理層を形成する技術が知られている(特許文献1)。この処理層は、金属酸化物や金属間化合物で形成されている。
また、金属結合層28の酸化を防止するためには、遮熱層30の表面にさらに金属酸化物からなるシールコート層を形成する技術もある(特許文献2)。

【発明が解決しようとする課題】
しかしながら、これらの手法によっても金属結合層の酸化を十分に抑制するのは困難であり、耐熱性向上のニーズは際限がなく、常に更なる性能が求められる。
そこで、本発明の課題は、優れた耐酸化性を有することにより耐熱性が向上された遮熱コーティング部材を提供することにある。

【課題を解決するための手段】
本発明者らは、金属結合層の酸化防止のために使用されてきたコーティング層が酸化物層を主体とし、コーティング材料自身が酸素を含んでいることに着目した。すなわち、金属基材もしくは金属結合層に用いられる金属の劣化は一般に、大気中の熱処理によって酸素と結合して酸化されることによって引き起こされる。しかしながら、遮熱層やその他の層自身が酸素を有している以上、この酸素が金属含有部位の劣化を進めるきっかけになりかねないという点に着目した。
そこで、本発明者らは、窒化物を基材や金属結合層の表層側に設けて、酸素との接触を遮断することにより、酸素との結合に始まる劣化を本質的に克服できることを見出し、本発明を完成した。
すなわち、本発明によれば、以下の手段が提供される。

(b)金属窒化物層

(3)前記金属窒化物層は、AlN、TiN及びGaNからなる群から選択される1種あるいは2種以上の金属窒化物を主成分とする、請求項1又は2記載のコーティング部材。
(4)前記金属窒化物層は、AlNを主成分とする、請求項3記載のコーティング部材。
(5)前記金属基材はニッケル合金であり、前記遮熱層はZrO2を主成分とする請求項1〜4のいずれかに記載のコーティング部材。
(6)金属基材上に遮熱コーティング層を備える遮熱コーティング部材の製造方法であって、
金属基材上に金属結合層を形成する工程と、
金属結合層上に金属窒化物層を形成する工程と、
金属窒化物層上にセラミックス遮熱層を形成する工程、

【発明の実施の形態】
以下、本発明の実施の形態について詳細に説明する。
本発明は、金属基材上に形成される遮熱コーティング層として、セラミックス遮熱層と金属窒化物層とを備えることを特徴とする遮熱コーティング部材である。あるいは、金属窒化物層下に更に金属結合層を備えることもできる。
図1には、本発明の遮熱コーティング部材の好ましい一形態を示す。以下、図1を参照しながら、説明するが、図1に示す形態は一例であって本発明を限定するものではない。

図1には、遮熱コーティング部材2が示されている。この遮熱コーティング部材2は、金属基材4上に、上からセラミックス遮熱層8と金属窒化物層10と金属結合層12とを備える遮熱コーティング層6を備えている。
セラミックス遮熱層8としては、従来当該遮熱コーティング技術分野で使用されている各種の低熱伝導性セラミックス層を採用することができる。一般的には、安定化もしくは部分安定化ジルコニアが用いられるが、特に、安定化材として、Y2O3、Sc2O3、Er2O3、La2O3、MgO、CaO、及びCeO2からなる群から選択される1種あるいは2種以上を組み合わせて用いた安定化あるいは部分安定化ジルコニアを使用することが好ましい。セラミックス遮熱層8は、大気プラズマ溶射等の溶射または電子ビーム物理蒸着法(EB−PVD)等によって厚さ100〜500μmに形成することができる。

金属窒化物層10は、金属窒化物を有し、好ましくは、金属窒化物を主体とし、さらに好ましくは、金属窒化物のみから形成される。金属窒化物としては、AlN、TiN及びGaN等を好ましく使用することができる。より好ましくは、AlNを使用する。なお、金属窒化物は1種あるいは2種以上を組み合わせて使用することができる。
なお、金属窒化物層10の層厚は、約0.5μm以上であることが好ましい。0.5μm未満であると、酸素遮断効果が小さくなりすぎるためである。金属窒化物層10は厚ければその効果は大きいが、好ましくは200μm以下である。200μmを超える膜厚は、例えばスパッタ装置を用いて成膜する場合において現実的な作業時間を超える場合があるからである。この金属窒化物層10によれば、1μm以上10μm以下の厚みで従来と同等あるいはそれ以上の酸化防止効果を実現できる。

金属窒化物層10は、金属窒化物が遮熱コーティング層6において、表層側からの酸素の侵入を阻止するとともに酸素発生源とならないことにより、優れた耐酸化性を発揮する。また、金属窒化物自体、大気中の加熱によって徐々に当該金属の酸化物に変化していくが、窒化物層10以下の層の酸化は、当該窒化物が完全に酸化物に変化した後に初めて生じる。したがって、金属窒化物層10を備えることは、酸素を層内で発生しにくいばかりか、自らが酸化されることによって酸化進行を遅延化するという機能も有しているといえる。
また、本金属窒化物層10は、本質的に遮熱効果を有している。
以上のことから、金属窒化物層10は、酸素遮断性(耐酸化性)を始めとして遮熱コーティング層6において複数の課題を一挙に解決する有用な中間層であるといえる。

金属窒化物層10は、従来公知の各種成膜方法によって形成することができる。例えば、溶射、スパッタリング、化学蒸着法(CVD)、PVD(物理蒸着法)、分子線エピタキシー(MBE)法等の各種方法を用いることができる。酸素あるいは水分など酸素原子が混入しない方法を用いることが好ましい。したがって、例えば、スパッタリング等不活性雰囲気下での成膜方法を採用することが好ましい。

本遮熱コーティング層6には、セラミックス遮熱層8と金属窒化物層10とで構成されていてもよいが、図1に示すように金属結合層12を備えることもできる。金属結合層12は、金属基材4の表面を被覆するように備えられている。金属結合層12を備える場合には、金属窒化物層10は、金属結合層12上に備えられ、そうでない場合には、金属基材4の表面に直接備えられることになる。金属結合層12を備えることが、密着性が高く剥離しにくい遮熱コーティング層6が得られる点において好ましい。

金属結合層12としては、従来当該遮熱コーティング技術分野で使用されている各種合金層を採用することができる。例えば、MCrAlY合金(M:Ni、Co及びFeからなる群から選択される1種あるいは2種以上からなる合金)、白金アルミナイドコーティングなどを使用することができる。金属結合層12の厚さは特に限定しないが、一般的には、50〜100μmである。
金属結合層12は、通常は、これらの合金粒子を減圧プラズマ溶射等の溶射により、金属基材4表面に付与することにより、あるいは物理蒸着(PVD)等により金属基材4表面に形成することができる。

このような遮熱コーティング層6は、通常、金属基材4上に金属結合層12を形成し、あるいは形成することなく、金属窒化物層10を形成し、窒化物層10上にセラミックス遮熱層8を形成することにより製造することができる。

以上説明した構造を有する本遮熱コーティング層6は、実使用環境下においては、それ自体酸素の発生源にならないことの他、大気中の酸素や遮熱層6に由来する酸素によって酸化されることにより、金属結合層12以下への酸素の侵入と酸化とを防止することができる。
本発明のセラミックス遮熱コーティングをガスタービンやジェットエンジンなどの高温用部材に適用する場合は、これらの部材の長寿命化による性能向上が図れる。

【実施例】
以下、本発明の実施の形態について説明するが、本発明は下記の実施の形態に何ら限定されるものではなく、適宜変更して実施することができるものである。
(実施例)
Ni基超合金を基材とし、金属結合層としてCoNiCrAlYを用い、セラミックス遮熱層をYSZ(イットリウム添加ジルコニア)とし、窒化アルミニウム(AlN)を金属窒化物層として備える遮熱コーティング部材を作製した。
Ni基耐熱合金はAlloy738(通称インコネル738:Cr(16%)−Co(8%)−Mo(1.6%)−W(2.6%)−Ta(1.7%)−Nb(0.8%)−Al(3.4%)−Ti(3.4%)−Ni(残り)))を用いた。この基材に、CoNiCrAlY((Ni(32%)−Cr(21%)−Al(8%)−Y(0.5%)−Co(残り)))の粉末を原料として溶射法によって厚み100μmをコーティングし、金属結合層を形成した。

次いで、金属結合層のコーティング面を平滑にするために研磨処理し、窒化アルミニウム(AlN)膜を2μmの厚さに成膜した。成膜装置にはDCスパッター装置を用いた。すなわち、金属Alターゲットを原料に用い、成膜条件はAr(アルゴン)+N2(窒素)の混合ガス20〜30mtorrの減圧雰囲気中、DCパワーは200Wとした。成膜中、基材の加熱は行わなかった。この方法では、原料であるAlがプラズマ状に励起されたN(窒素)と反応して基材(金属結合層を含んだ基材)上にAlNとして成膜される。なお、当該層がAlNであることはX線回折等の測定手段によって確認できた。

引き続きセラミックス遮熱層として、YSZ(8wt%のY2O3で安定化したZrO2)をEBPVD(電子ビームによる物理的な蒸着)を使用して200μmの厚さに成膜した。EBPVDの成膜原料にはYSZ焼結体を用いた。蒸着中のチャンバー内は10E−5torr台の真空中であって、基材を一旦1000℃に予熱した後、引き続き成膜を行った。
以上により、本発明に係る遮熱コーティング部材を作製した。比較例として、金属窒化物層を形成する以外は本実施例と同様に操作して得られたコーティング部材を作製した。
これらの部材につき、同一の加熱炉で耐熱性の比較試験を行った。条件は大気雰囲気中、1000℃、100Hrで行ったところ、比較例の部材では、コーティングの表面が荒れてスケールが発生した。しかし、本実施例の部材では、スケールの発生が抑えられて、平滑な光沢面が維持され、耐熱性を向上する効果が確認できた。

本発明によれば、優れた耐酸化性を有することにより耐熱性が向上された遮熱コーティング部材を提供できる。
