【発明の属する技術分野】
本発明は、エンジンの排気通路に配置されたエンジン用酸化触媒の活性判定装置、及びエンジンの排気浄化装置に関するものである。

【従来の技術】
一般的に、エンジンの排気通路には、酸化機能を有する酸化触媒を配置させており、触媒反応により排気ガス中のHC(炭化水素)、CO(一酸化炭素)を浄化している。
また、酸化触媒は触媒反応により反応熱を発生させる性質があることから、酸化触媒を排気ガス温度の昇温に利用することも行われている。
例えば、エンジンの排気マニホールドの直ぐ下流に小型の酸化触媒を配置するとともに、更にその下流に通常の三元触媒を配置し、エンジンの冷間始動時には酸化触媒に対して未燃燃料を大量に供給することで、酸化触媒を早期に活性させ、これにより生じる酸化触媒の反応熱を利用して下流の三元触媒の早期活性化を図ったりしている。

また、例えば、ディーゼルエンジンやリーンバーンを実行可能な直噴ガソリンエンジンの排気通路に、排気ガスを通過させながら微粒子を捕捉するセラミック製のパティキュレートフィルタを配置することで、エンジンから排出され排気ガス中に含まれるカーボン粒子等を捕捉している。この場合において、パティキュレートフィルタの上流に酸化触媒を配置させ、酸化触媒の上流から未燃燃料を供給することで、酸化触媒の触媒の反応熱を利用してパティキュレートフィルタの温度を昇温させ、これにより捕捉した微粒子を焼却除去して、パティキュレートフィルタの捕捉能力を再生する技術も公知である。
なお、こうした酸化触媒への未燃燃料の供給方法としては、エンジンの燃焼室内に指向するよう燃料噴射弁を配置し該燃料噴射弁から燃焼室に直接燃料を噴射する所謂直噴エンジンにおいては、燃料の噴射時期や噴射量を制御することで、未燃燃料を供給する方法も知られている。

ところで、酸化触媒は、酸化触媒の活性状態が高い時には触媒反応を示すが、活性状態が低い時には、触媒反応を示さないことが知られている。 従って、例えば、上述のように酸化触媒の反応熱を利用した技術においては、仮に活性状態が低い時に未燃燃料の供給等を行っても、触媒反応は殆ど生じないので触媒の反応熱の発生が促進されず、排気ガスの昇温効果は殆ど得られない。
そこで、この触媒反応の活性度を判定し、この活性度に応じてエンジンの運転を調整することが必要となる。

例えば、触媒の活性度の判定方法として、下記特許文献1には、触媒担体に直接取り付けた温度センサにより検出した触媒担体の温度と、このような触媒温度の温度履歴から求めた触媒の劣化度とに基づいて活性度判定したり、あるいは触媒の上流と下流とのHC濃度の変化から活性度を判定する技術が開示されている。
また、この文献には、このような方法による触媒の活性度の判定により、活性度が低い時には、エンジンからの排気ガス温度を昇温するように、EGRガス(排気還流ガス)の温度を調整する技術も開示している。

【発明が解決しようとする課題】
ところが、本発明に係る発明者らによる研究の結果、酸化触媒の活性度は、上記特許文献1のような触媒温度や触媒の劣化度、酸化触媒の上流と下流とのHC濃度変化によっても、より高い精度では判断することは不可能であり、酸化触媒の活性度は、これら以外の他のファクタが大きく関連していることが判明した。
発明者らは、このような他のファクターとして、1つは、触媒内を通過する排気ガス流速であることを見出した。また、この場合、排気ガス流速単独により触媒の活性度を判定するのではなく、触媒温度も同時に考慮して判定することが、活性度の判定をより高い精度で行うために必要であることも見出した。
また、所謂直噴エンジンにおいては、上記の他のファクターとして、未燃燃料供給のために燃料噴射弁から噴射される燃料の噴射量及び噴射時期であることも見出した。直噴エンジンでは、酸化触媒に未燃燃料を供給するために燃焼室内に直接燃料を供給しており、燃料の噴射量及び噴射時期を制御することによって、未燃燃料の量や、未燃燃料と排気ガスとの混合性を制御しているが、こうして酸化触媒に供給された未燃燃料が、酸化触媒の活性度に大きく影響を与えていることが判明した。
しかしながら、従来、酸化触媒の活性度を判定する場合において、このように、酸化触媒内を通過する排気ガス流速や、あるいは直噴エンジンの燃料噴射弁から酸化触媒に未燃燃料を供給する際の燃料噴射量及び噴射時期に基づいて判定することは、全く知られておらず、精度の高い活性度判定することは不可能であった。

本発明は、以上のような課題に勘案してなされたもので、その目的は、酸化触媒内を通過する排気ガス流速に基づいて酸化触媒の活性度を判定したり、あるいは直噴エンジンの燃料噴射弁から酸化触媒に未燃燃料を供給する場合、燃料噴射弁から噴射される燃料噴射量及び噴射時期に基づいて、酸化触媒の活性度の判定を行うことで、こうした活性度判定を精度良く行うことにある。

【課題を解決するための手段】
このような目的を達成するために、本発明の請求項1記載の発明においては、エンジンの排気通路に、酸化機能を有する酸化触媒を配置するとともに、該酸化触媒の活性度を判定するエンジン用酸化触媒の活性判定装置において、上記酸化触媒の上流側の触媒温度に関連する温度を検出する温度検出手段と、該酸化触媒内を通過する排気ガスの排気ガス流速を推定する排気流速推定手段と、検出された温度と、推定された排気ガス流速とに基づいて、該酸化触媒の活性度を判定する判定手段とを備えたことを特徴としている。

通常、酸化触媒には触媒金属が含有されており、この触媒金属と排気ガスに含まれる排気物質とが接近あるいは接触することで、排気物質の酸化が行われている。そして、排気ガス流速が速い時と遅い時とでは、他の酸化触媒を取り巻く環境が同じ場合でも、酸化触媒の活性度が異なることが、発明者らの研究によって判明した。
この理由は、排気ガス流速が速い時は、触媒金属と排気物質との接触時間や接近時間が短くなるため、HCやCO等の排気物質への酸化作用が抑制されることになり、その結果酸化触媒全体としての酸化も抑制されて活性度が低下すると考えられる。一方、排気ガス流速が遅い時は、触媒金属と排気物質との接触時間や接近時間が比較的長く、排気物質への酸化作用が促進されて、活性度が向上すると考えられる。
そこで、請求項1記載の発明においては、触媒内を通過する排気ガス流速にも基づいて、酸化触媒の活性度を判定することで、これにより高い精度で活性度を判定できる。しかも、酸化触媒上流側の触媒温度に関連する温度も考慮して判定し、より正確に活性度判定することが可能となる。

請求項2記載の発明は、請求項1において、上記エンジンは、燃焼室内に直接燃料を噴射する燃料噴射弁と、該燃料噴射弁から上記酸化触媒に対して未燃燃料を供給するように、エンジンの運転状態に基づき、該燃料噴射弁により噴射される燃料の噴射量及び噴射時期を制御する噴射制御手段とを備えており、上記判定手段は、更に、該噴射制御手段により制御される燃料の噴射量及び噴射時期に基づいて、上記酸化触媒の活性度を判定することを特徴としている。

燃焼室内に対し、直接燃料を噴射する燃料噴射弁を設け、エンジンの気筒が例えば、膨張行程や排気行程にある時に、燃料噴射弁から排気通路の酸化触媒に未燃燃料を供給するよう燃料噴射する場合においては、燃料の噴射量や噴射時期の制御により、未燃燃料の供給量などの供給状態を調整している。
この場合、未燃燃料の供給用として噴射される燃料の噴射量が多いほど、あるいは噴射時期が遅いほど、未燃燃料と排気ガスとの混合性(気化性、ミキシング性)が抑制されるため、この影響を受けて、他の酸化触媒を取り巻く環境が同じ状態でも、噴射量が多い時と少ない時、あるいは噴射時期が遅い時(遅角側)と早い時(進角側)とで、それぞれ酸化触媒全体としての活性度が異なることが、発明者らの研究によって判明した。
この理由は、噴射量が多いほど、あるいは、噴射時期が遅いほど、未燃燃料の混合性が抑制されて、酸化触媒全体における触媒の酸化反応が活発に行われず、反応熱が抑制されため、こうして、酸化触媒内部において昇温が局所的に抑制される結果、酸化触媒全体としては活性度の上昇が緩やかに行われると考えられる。一方、噴射量が少ないほど、あるいは、噴射時期が早いほど、未燃燃料の混合性が高まり、酸化触媒との反応が促進して、酸化触媒内部全体の昇温が図られ、酸化触媒全体として活性度の増大が速やかに行われると考えられる。
そこで、請求項2記載の発明においては、酸化触媒に未燃燃料を供給するために燃料噴射弁から噴射される燃料の噴射量及び噴射時期を制御する場合においては、酸化触媒内を通過する排気ガスの流速及び酸化触媒上流側の触媒温度に関連する温度だけでなく、これに加えて、上記の噴射量及び噴射時期にも基づいて触媒の活性度を判定している。従って、燃料噴射弁から酸化触媒に未燃燃料を供給する場合においても、正確に酸化触媒の活性度を判定できる。

請求項3記載の発明は、請求項2において、上記エンジンは、燃焼室内に流入する吸入空気量を検出する吸気量検出手段を備えており、上記排気流速推定手段は、検出された吸入空気量と、上記噴射制御手段により噴射される燃料の上記噴射量と、検出された温度とに基づき、排気ガス流速を推定することを特徴としている。
このような構成により、排気ガス流速は、燃焼室内に吸入する吸入空気量と、燃料噴射量と、検出された酸化触媒上流側の触媒温度に関連する温度とに基づいて、精度良く推定できるため、排気ガス流速を直接検出するためのセンサを、排気通路に配置しなくても、安価で且つ正確に、酸化触媒の活性度を判定できる。しかも、吸入空気量は、吸気量検出手段により検出された実測値であるため、より正確に排気ガス流量を推定して活性度の判定精度を向上できる。

そこで、請求項4記載の発明においては、酸化触媒に未燃燃料を供給するために燃料噴射弁から噴射される燃料の噴射量及び噴射時期を制御する場合において、この噴射量及び噴射時期に基づいて触媒の活性度を判定する。これによって、燃料噴射弁から酸化触媒に未燃燃料を供給する場合においても、正確に酸化触媒の活性度を判定できる。

請求項5記載の発明は、エンジンの排気通路に配置されるとともに、酸化触媒を有して排気ガス中に含まれる排気物質を浄化する浄化部と、該浄化部の上流側温度に関連する温度を検出する温度検出手段と、該浄化部を通過する排気ガスの流速を推定する排気流速推定手段と、検出された温度と、推定された排気ガス流速とに基づいて、上記酸化触媒の活性度を判定する判定手段と、エンジンの燃焼室内に直接燃料を噴射する燃料噴射弁と、判定された該酸化触媒の活性度に基づいて、上記浄化部に未燃燃料を供給して該浄化部の温度を昇温させるように、上記燃料噴射弁により噴射される燃料の噴射量及び噴射時期の内、少なくとも一方を制御する噴射制御手段とを備えたことを特徴としている。

なお、請求項5記載の発明において、排気物質とは、排気ガス中のHC、CO等のガスや、微粒子の1種であるカーボン粒子等を示すものである。
上述の請求項1で説明したように、 酸化触媒に含有する触媒金属と排気ガスに含まれる排気物質とが接近あるいは接触することで、排気物質の酸化が行われるが、排気ガス流速が速い時と遅い時とで、酸化触媒の活性度が異なる。
そこで、本発明に係る請求項5においては、酸化触媒の活性度を、触媒内を通過する排気ガス流速に基づいて判定して高い精度で活性度を判定するとともに、更により正確に活性度判定することが可能となる。
更に、このように正確な活性度を把握して、その後の未燃燃料の供給における燃料の噴射量及び噴射時期の内少なくとも一方を制御するので、例えば、酸化触媒の活性度を正確に判定することができないことに起因して、酸化触媒の現在の活性状態に対し、過剰な未燃燃料が供給されて浄化部の温度が異常な程に高温化し、浄化部を破損するといった不具合や、未燃燃料が少なすぎて浄化部の昇温性能が悪化するといった不具合を生じることなく、浄化部の温度を適切に昇温させることが可能となる。延いては、排気浄化性能の向上が図れる。

請求項6記載の発明は、エンジンの排気通路に配置されるとともに、酸化触媒を有して排気ガス中に含まれる排気物質を浄化する浄化部と、エンジンの燃焼室内に直接燃料を噴射する燃料噴射弁と、該燃料噴射弁から上記浄化部に対して未燃燃料を供給するように、該燃料噴射弁により噴射される燃料の噴射量及び噴射時期を制御する噴射制御手段と、該噴射制御手段により制御される燃料の噴射量及び噴射時期に基づいて、上記酸化触媒の活性度を判定する判定手段とを備え、上記噴射制御手段は、上記判定手段により判定された上記酸化触媒の活性度に応じて、燃料の噴射量及び噴射時期の内、少なくとも一方を制御することを特徴としている。

上述の請求項2及び請求項4で説明したように、燃焼室内に対し直接燃料を噴射する燃料噴射弁から排気通路の酸化触媒に未燃燃料を供給する場合においては、未燃燃料の供給用として噴射される燃料の噴射量が多いほど、あるいは噴射時期が遅いほど、未燃燃料と排気ガスとの混合性が抑制されている。これによって、噴射量が多い時と少ない時、あるいは噴射時期が遅いときと早い時とで、それぞれ酸化触媒全体としての活性度が異なる。
そこで、本発明に係る請求項6記載の発明においては、酸化触媒に未燃燃料を供給するために燃料噴射弁から噴射される燃料の噴射量及び噴射時期を制御する場合において、この噴射量及び噴射時期に基づいて触媒の活性度を判定するので、燃料噴射弁から酸化触媒に未燃燃料を供給した直後の酸化触媒の活性度を正確に判定できる。
このように正確な活性度を把握して、その後の未燃燃料の供給における燃料の噴射量及び噴射時期の内少なくとも一方を制御するので、例えば、酸化触媒の活性度を正確に判定することができないことに起因して、酸化触媒の現在の活性状態に対し、過剰な未燃燃料が供給されて浄化部の温度が異常な程に高温化し、浄化部を破損するといった不具合や、未燃燃料が少なすぎて浄化部の昇温性能が悪化するといった不具合を生じることなく、浄化部の温度を適切に昇温させることが可能となる。延いては、排気浄化性能の向上が図れる。

請求項7記載の発明は、請求項5あるいは請求項6において、上記浄化部は、酸化触媒と、該酸化触媒の下流に配置され、排気ガス中の排気微粒子を捕捉可能なパティキュレートフィルタとから成るとともに、上記噴射制御手段は、該酸化触媒に対して未燃燃料を供給することにより、該パティキュレートフィルタの温度が、捕捉された排気微粒子を焼却除去可能な高温となるように、燃料の噴射量及び噴射時期の内、少なくとも一方を制御することを特徴としている。
排気通路に酸化触媒と、その下流にパティキュレートフィルタを配置して、酸化触媒の高温化により下流のパティキュレートフィルタの高温化を図る場合、パティキュレートフィルタにより捕捉された排気微粒子を焼却除去するためには、多量の未燃燃料を酸化触媒に供給する必要がある。このような多量の未燃燃料を供給する際には、酸化触媒の活性度の正確な判断の基、未燃燃料の供給量の制御を精度良く行わないと、例えば過剰の未燃燃料が供給されることで浄化部の温度が異常な程に高温化して浄化部を破損するといった不具合や、未燃燃料が少なすぎて浄化部の昇温性能が悪化するといった不具合が、より顕著に生じやすい。
そこで、本発明の請求項7においては、噴射制御手段は、酸化触媒に対して未燃燃料を供給する際に、該パティキュレートフィルタの温度が捕捉した排気微粒子を焼却除去可能な程高温となるように、噴射量及び噴射時期の内、少なくとも一方を制御するので、上述のような不具合の発生を防止して、パティキュレートフィルタの温度を的確に昇温させることができ、排気微粒子の焼却除去性の向上が可能となる。

【発明の実施の形態】

以下、本発明の実施形態を図面に基づいて説明する。
(全体構成)
図1は本発明の実施形態に係るエンジンの排気浄化装置Aの一例を示し、1は車両に搭載されたディーゼルエンジンである。このエンジン1は複数の気筒(シリンダ)2,2,…(1つのみ図示する)を有し、その各気筒2内に往復動可能にピストン3が嵌挿されていて、このピストン3により気筒2内に燃焼室4が区画されている。また、燃焼室4の天井部にはインジェクタ5(燃料噴射弁)が配設されていて、その先端部の噴口から高圧の燃料を燃焼室4に直接、噴射するようになっている。

一方、各気筒2毎のインジェクタ5の基端部は、それぞれ分岐管6a,6a,…(1つのみ図示する)により共通の燃料分配管6(コモンレール)に接続されている。このコモンレール6は、燃料供給管8により高圧供給ポンプ9に接続されていて、該高圧供給ポンプ9から供給される燃料を前記インジェクタ5,5,…に任意のタイミングで供給できるように高圧の状態で蓄えるものであり、その内部の燃圧(コモンレール圧力)を検出するための燃圧センサ7が配設されている。

前記高圧供給ポンプ9は、図示しない燃料供給系に接続されるとともに、歯付ベルト等によりクランク軸10に駆動連結されていて、燃料をコモンレール6に圧送するとともに、その燃料の一部を電磁弁を介して燃料供給系に戻すことにより、コモンレール6への燃料の供給量を調節するようになっている。この電磁弁の開度が前記燃圧センサ7による検出値に応じてECU40(後述)により制御されることによって、燃圧がエンジン1の運転状態に対応する所定値に制御される。
また、エンジン1の上部には、図示しないが、吸気弁及び排気弁をそれぞれ開閉させる動弁機構が配設されており、一方、エンジン1の下部には、クランク軸10の回転角度を検出するクランク角センサ11と、冷却水の温度を検出するエンジン水温センサ13とが設けられている。前記クランク角センサ11は、詳細は図示しないが、クランク軸端に設けた被検出用プレートとその外周に相対向するように配置した電磁ピックアップとからなり、前記被検出用プレートの外周部全周に亘って等間隔に形成された突起部が通過する度に、パルス信号を出力するものである。

エンジン1の一側(図の右側)の側面には、各気筒2の燃焼室4に対しエアクリーナ15で濾過した空気(新気)を供給するための吸気通路16が接続されている。この吸気通路16の下流端部にはサージタンク17が設けられ、このサージタンク17から分岐した各通路がそれぞれ吸気ポートにより各気筒2の燃焼室4に連通しているとともに、サージタンク17には吸気の圧力状態を検出する吸気圧センサ18が設けられている。

また、前記吸気通路16には、上流側から下流側に向かって順に、外部からエンジン1に吸入される空気の流量を検出するホットフィルム式エアフローセンサ19と、後述のタービン27により駆動されて吸気を圧縮するコンプレッサ20と、このコンプレッサ20により圧縮した吸気を冷却するインタークーラ21と、バタフライバルブからなる吸気絞り弁22とが設けられている。この吸気絞り弁22は、弁軸がステッピングモータ23により回動されて、全閉から全開までの間の任意の状態とされるものであり、全閉状態でも吸気絞り弁22と吸気通路16の周壁との間には空気が流入するだけの間隙が残るように構成されている。

一方、エンジン1の反対側(図の左側)の側面には、各気筒2の燃焼室4からそれぞれ燃焼ガス(排気)を排出するように、排気通路26が接続されている。この排気通路26の上流端部は各気筒2毎に分岐して、それぞれ排気ポートにより燃焼室4に連通する排気マニホルドであり、該排気マニホルドよりも下流の排気通路26には上流側から下流側に向かって順に、排気中の酸素濃度を検出するリニアO2センサ29と、排気流を受けて回転されるタービン27と、排気中の有害成分(HC、CO等)を酸化可能な酸化触媒28aと、その下流には燃焼室から排出されるカーボンなどの微粒子を捕捉可能なフィルタ28bが配設されている。

酸化触媒28aは、多孔質のセラミック製ハニカム担体のセル表面にPtなどの貴金属を担持する触媒層をコートした一般的なものであるが、特に酸化性能が優れるよう触媒成分が調整されている。また、フィルタ28bは多孔質のセラミックス製で、ハニカムの隣合うセルの内、一方のセルが上流端部で、他方のセルが下流端部で目封じされた一般的なディーゼル・パティキュレート・フィルタで、そのセル表面にはPtなどの貴金属を担持した触媒層をコートさせている。この触媒金属の反応熱により昇温性能の向上を図っている。
尚、フィルタ28bには、触媒金属を担持させなくても良いし、反対に、触媒層に貴金属に加えて更にNOx吸収能力を併合させるためアルカリ金属やアルカリ土類金属などを含有させてもよい。
また、これらの酸化触媒28aとフィルタ28bとは離間してそれぞれ上流下流に配置されるが、その距離は酸化触媒28a内で主に酸化反応により発生する温度が流通する排気ガスを介してフィルタ28bに伝達することが可能な程度に維持される。

前記タービン27と吸気通路16のコンプレッサ20とからなるターボ過給機30は、可動式のフラップ31,31,…によりタービン27への排気の通路断面積を変化させるようにした可変ターボ(以下VGTという)であり、前記フラップ31,31,…は各々、図示しないリンク機構を介してダイヤフラム32に駆動連結されていて、そのダイヤフラム32に作用する負圧の大きさが負圧制御用の電磁弁33により調節されることで、該フラップ31,31,…の回動位置が調節されるようになっている。

前記排気通路26には、タービン27よりも排気上流側の部位に臨んで開口するように、排気の一部を吸気側に還流させるための排気還流通路(以下EGR通路という)34の上流端が接続されている。このEGR通路34の下流端は吸気絞り弁22及びサージタンク17の間の吸気通路16に接続されていて、排気通路26から取り出された排気の一部を吸気通路16に還流させるようになっている。また、EGR通路34の途中には、その内部を流通する排気を冷却するためのEGRクーラ37と、開度調節可能な排気還流量調節弁(以下EGR弁という)35とが配置されている。このEGR弁35は負圧応動式のものであり、前記VGT30のフラップ31,31,…と同様に、ダイヤフラムへの負圧の大きさが電磁弁36によって調節されることにより、EGR通路34の断面積をリニアに調節して、吸気通路16に還流される排気の流量を調節するものである。尚、前記EGRクーラ37はなくてもよい。

そして、前記各インジェクタ5、高圧供給ポンプ9、吸気絞り弁22、VGT30、EGR弁35等は、いずれもコントロールユニット(Electronic Control Unit:以下ECUという)40からの制御信号を受けて作動する。一方、このECU40には、前記燃圧センサ7、クランク角センサ11、エンジン水温センサ13、吸気圧センサ18、エアフローセンサ19、リニアO2センサ29等からの出力信号がそれぞれ入力され、さらに、図示しないアクセルペダルの踏み操作量(アクセル開度)を検出するアクセル開度センサ39からの出力信号が入力される。

なお、酸化触媒28aの上流には、酸化触媒28aの温度や、あるいはフィルタ28bの温度を推定するための排気ガス温度センサ41が配置されている。一方フィルタ28bの上流側の排気通路26内、好ましくはフィルタ28bと酸化触媒28aとの間には、フィルタ28bの上流側排気圧力を検出するためのフィルタ上流圧力センサ42が配置され、フィルタ28bの下流側の排気通路26にはフィルタ下流圧力センサ43が配置されている。そして、ECU40には、更にこれら排気ガス温度センサ41の出力信号、フィルタ上流圧力センサ42の出力信号、及びフィルタ下流圧力センサ43の出力信号が入力される。

(燃料噴射制御)
次に、本実施形態の燃料噴射制御について説明する。
ECU40は、入力されたアクセル開度センサ39から入力された信号からアクセル開度量(エンジン負荷)を算出し、クランク角センサ11から入力された信号からエンジン回転数を算出し、これらを噴射制御部(図示せず)に出力して、基本的にこれらエンジン負荷及びエンジン回転数に基づいて主噴射Mおよびフィルタ28b再生用の追加噴射としての膨張行程噴射F1が制御される。
なお、フィルタ28bの再生時には、EGR弁35はECU40により閉成され、追加噴射による排気浄化制御が的確に実行できるようにしている。

図2のS1に示すように主噴射Mとは、各気筒毎、圧縮行程上死点付近でインジェクタ5により行われる燃料噴射で、この噴射により噴射された燃料は、ピストン位置が上昇して燃焼室内の圧力が極めて高圧の状態で噴射されるので、自己着火して主燃焼が行われることとなる。また、この主噴射Mによる噴射量は、乗員等による要求出力が得られるように、この出力に相当するトルク(要求トルク)に基づいて予め設定されている。なお、図2のS1は、インジェクタ5の針弁(図示せず)の作動状態を示すタイミングチャート図である。
具体的には、ECU40には、エンジン回転数が高回転である程、且つアクセル開度量が大きい程、主噴射量が増量されるよう設定された主噴射量マップ(図示せず)、及びエンジン回転数とアクセル開度量に基づいて主噴射Mの実行時期を設定した主噴射時期マップ(図示せず)が記憶されており、エンジン回転数及びアクセル開度量に基づいて、主噴射量、及び噴射時期が設定される。

なお、主噴射Mの形態は、このような1回の噴射に限らず、圧縮行程上死点より少し前に一時的に行う所謂パイロット噴射と圧縮行程上死点付近での主噴射との組み合わせや、圧縮行程上死点付近で実行される主噴射M自体を微少な休止間隔(略1ms以下)を挟んで多段に分割噴射するものであってもよい。

ディーゼルエンジンの運転中は、排気ガス中に微粒子が含まれるため、これを捕捉するためにフィルタ28bが配置される。ところで、通常のディーゼル燃焼では150℃から300℃までの比較的低温であり、このような低温では捕捉された微粒子は燃焼して焼却され難い。一般に煤の焼却除去の際には500℃以上の高温を数分間維持する必要があるためフィルタ28bの排気上流の近接した位置に酸化触媒28aを配置するとともにフィルタ28b自体に酸化触媒金属を塗布している。そして、フィルタ28bの上流と下流との排気圧力の差が所定値以上の時にはフィルタ28bに捕捉された微粒子が多くなり、これら微粒子の強制的な焼却除去が必要であると判断して、インジェクタ5からこれら酸化触媒28aやフィルタ28bに向けて主噴射とは別の追加噴射を実行して、燃料供給による高温維持を行い、フィルタ28bの再生処理を図っている。なお、微粒子の焼却除去を実行するには、かなりな高温を継続的に維持する必要があるため、低回転、あるいは低負荷領域、及び中回転、中負荷領域では、追加噴射量は必然的に主噴射量よりも1.5から4倍ほど多くなるよう設定されている。

本実施形態のおいては、追加噴射として、図2のS1に示すように、膨張行程期間中で主噴射Mの噴射完了後、膨張行程噴射F1を実行する。
この膨張行程噴射F1の噴射時期を主噴射Mの噴射時期側に進角させて膨張行程初期の時期に設定したり、あるいは膨張行程噴射F1の噴射時期はそのままで主噴射Mの噴射時期を遅角させた時には(主噴射Mの噴射時期と、膨張行程行程噴射F1の噴射時期との期間を短くさせた時)、噴射された燃料の多くが主噴射Mに起因する主燃焼の影響を受けて同時に燃焼するため、酸化触媒28aへの未燃燃料の供給量は減少する。しかし、この時に供給される未燃燃料は、燃焼室内温度や圧力が高い状態で噴射された燃料に起因するものであるため、排気ガスとの高い混合性を有しており、後述するように触媒の活性化率を向上できる。また、この時、燃焼室4から排気されて酸化触媒28aに供給される排気ガス温度自体の昇温も促進される。

反対に、膨張行程噴射F1の噴射時期を遅角させて、膨張行程中期付近に設定した時には(主噴射Mの噴射時期と、膨張行程噴射F1の噴射時期との期間を長くさせた時)、噴射された燃料は殆ど主燃焼により燃焼されることがなくなるので、酸化触媒28aへの未燃燃料の供給量は増量する。また、この時に供給される未燃燃料は、燃焼室内温度や圧力が低い状態で噴射された燃料に起因するものであるため、混合性は、膨張行程噴射F1を膨張行程初期で噴射したとき程ではないが、比較的高い状態にある。
なお、この時は、酸化触媒28aに供給される排気ガス温度の昇温効果は抑制された状態であるが、その場合、後述するように或る程度混合性の高い未燃燃料が酸化触媒28aに付着するため、酸化触媒28aの活性化率を向上できる。そして、酸化触媒28aの活性化率が高い状態になれば、酸化触媒28aに付着した未燃燃料よる高い反応熱が発生して、その下流のフィルタ28bを積極的に昇温させることになる。

また、膨張行程噴射F1の噴射時期を大きく遅角させて、膨張行程後期に設定した場合、混合性が極めて低い未燃燃料が多量に酸化触媒28aに供給されることになり、後述するように、こうした未燃燃料が多量に酸化触媒28aに付着しても酸化触媒28aの活性は一応は向上するがそれ程大きくは促進されない。また、この時は排気ガスの昇温も殆ど期待できない。

なお、詳細には膨張行程噴射F1の噴射の開始時期は、主噴射Mの噴射実行終了から圧縮行程上死点後(ATDC)0°から130°の間、より好ましくはATDC10°から100°ぐらいの間で、運転状態に応じて設定された所定の許容範囲期間(図示せず)の特定時期に設定される。この所定の許容範囲期間とは、エンジン回転数が低回転でエンジン負荷が低負荷の場合は進角側の範囲で、高回転・高負荷の場合は遅角側の範囲で設定されるている。

(酸化触媒の活性判定制御)
次に、本実施形態の酸化触媒の活性判定制御について説明する。
ECU40は、エアフローセンサ19により入力された信号から吸入空気量を算出し、排気ガス温センサ41から入力された信号から酸化触媒28aの上流(入口直前)の排気ガスの温度を算出している。フィルタ28bに捕捉された微粒子が多く、フィルタ28bの再生処理が行われている時には、先ずは、以下のようにして、排気ガス流速を推定する。これは、こうして検出された吸入空気量と排気ガス温度、及び上述の未燃燃料供給用の追加噴射である膨張行程噴射F1の噴射量とに基づいて行われる。
この理由は、排気ガス流量が、燃焼室4内に供給された吸入空気量と燃料噴射量とにより決まるためで、燃料噴射量として、更に主噴射Mの噴射量を考慮すれば、より推定精度が向上する。

次に、検出された酸化触媒上流の排気ガス温度である触媒温度の実測値Toと、先程求めた排気ガス流量とに基づいて、酸化触媒28aの活性化率(単位は%。特許請求の範囲の欄に記載の発明の「活性度」に相当するもので、活性化率が50%とは、流入する排気物質量に対し流出した排気物質量が半減したことを意味する)を算出する。

酸化触媒内を通過する排気ガスの排気ガス流速と酸化触媒28aの活性化率とは大きく関連している。具体的には、排気ガス流速が速い時は、酸化触媒28aに担持された触媒金属と排気物質(例えばHC、COなどの還元剤)との接触時間や接近時間が短くなるため、排気物質への酸化作用が抑制されることになり、その結果酸化触媒全体としての酸化も抑制されるので、活性化率が低下すると考えられる。一方、排気ガス流速が遅い時は、触媒金属と排気物質との接触時間や接近時間が比較的長く、排気物質への酸化作用が促進されるために、活性度が向上すると考えられる。しかも、排気ガス温度が高いと活性度が向上することも判明しており、そこで本実施形態では、排気ガス流速と、酸化触媒28a上流の排気ガス温度、つまり触媒温度の実測値Toとの2元の制御マップを備えており、このマップから、酸化触媒28aの活性化率を決定している。

図3を参照して、このマップを説明する。
マップは、横軸に活性化率、縦軸に実測値である触媒温度Toを設定しており、排気ガス流速が同じであれば(例えば、Maライン上)、触媒温度Toが上昇する程、活性化率は高くなるように設定されている。
同じ触媒温度でも、排気ガス流速が大きくなる程、活性化率は低くなるように設定されており、例えば、触媒温度がToxの場合、排気ガス流速が小さいMaの時の活性化率はAC3と高く、同じ触媒温度で、排気ガス流速が中程度のMbの場合、活性化率はAC2と中程度となり、同じ触媒温度で、排気ガス流速が大きいMcの場合、活性化率はAC1と小さい値になる。
なお、Ma、Mb、Mcは、排気ガス流速がそれぞれ特定の値のときで、後述の温度補正量に補正がなされていない場合におけるマップ上の基準ラインを示している。
なお、マップの様式は、図3のものには限らない。

次に、上述した排気ガス温度に対する温度補正量について説明する。
温度補正量は、未燃燃料を供給する膨張行程噴射F1の噴射量と、噴射時期とに基づいて決定している。
これは、未燃燃料の供給用として噴射される膨張行程噴射F1の噴射量が多いほど、あるいは噴射時期が遅いほど、排気ガスに対する未燃燃料の混合性(気化性、ミキシング性)が抑制されるためためである。この影響を受けて、他の酸化触媒を取り巻く環境が同じ状態でも、噴射量が多い時と少ない時、あるいは噴射時期が遅い時(遅角側)と早い時(進角側)とでは、それぞれ酸化触媒全体としての活性度が異なる結果となる。
具体的には、膨張行程噴射F1の噴射量が多いほど、あるいは、噴射時期が遅いほど、未燃燃料と排気ガスとの混合性が抑制されて、これにより酸化触媒と未燃燃料との反応が抑えられ、触媒の酸化反応に伴う反応熱が抑制される。こうして、酸化触媒内部において昇温が局所的に抑制される結果、酸化触媒全体としては活性度の上昇が緩やかに行われると考えられる。
一方、膨張行程噴射F1の噴射量が少ないほど、あるいは、噴射時期が早いほど、未燃燃料と排気ガスとの混合性が高まり、酸化触媒と未燃燃料との反応が促進して、酸化触媒内部全体の昇温が図られ、酸化触媒全体として活性度の増大が速やかに行われると考えられる。

そこで、そこで本実施形態では、膨張行程噴射F1における噴射時期と噴射量との2元の制御マップを備えており、このマップにより決定された温度補正量に基づき、図3のマップ上の基準ラインMa、Mb、Mcなどを補正して上述のように活性化率を求めている。マップは、図4に示すように、横軸に噴射時期、縦軸に噴射量を設定するもので、噴射時期が遅角側に設定される程、あるいは噴射量が多い程、温度補正量Tcは大きく成る様に設定されている。
このようにして温度補正量Tcが決定されると、図3の基準ラインに対して一律に温度補正量Tcを加算して、補正ライン(例えば、Mbm)を求め、この補正ラインにより図3のマップに基づいて、活性化率を決定することになる。

具体的には、推定された排気ガス流速が所定値で、図3によりマップ上の基準ラインMbが選択された場合において、噴射時期が進角側で且つ噴射量が少ないために図4に基づいて温度補正量Tcとして「0」が設定された時には、基準ラインMbは変更されないため、この時排気ガス温度の実測値がToxであれば、活性化率はAC2となる。しかし、噴射時期が遅角側で且つ噴射量が大きい場合で、図4に基づき温度補正量Tcとして、比較的大きい値「Tcx」が設定された時には、図3のマップ上の基準ラインMbは一律にTcx(℃)分上昇されることになり補正ラインMbmが設定される。この補正ラインMbmにより、この時の排気ガス温度の実測値ToがToxであれば、活性化率はAC2m(<AC2)となる。
こうして、膨張行程噴射F1の噴射時期が遅角側ほど、あるいは噴射量が多いほど、酸化触媒に流入する排気ガス温度の実測値が同じでも、活性化率が低くなるように設定される。

次に、本実施形態における酸化触媒28aの活性化判定の制御フローチャートについて図5を参照しながら説明する。
図5において、例えば所定時間毎スタートした後、ステップSA1、ステップSA2にて、それぞれエアフローセンサ19により吸入空気量、排気ガス温度センサ41により排気ガス温度を検出する。次にステップSA3で、現時点の直前あるいは現時点より微少な所定時間前に噴射され、現時点の酸化触媒28aの活性度に影響を与える膨張行程噴射F1の噴射量と噴射時期とを、これらを記憶した記憶部から読込む。次に、ステップSA4で、検出した吸入空気量、検出した排気ガス温度及び膨張行程噴射F1の噴射量とに基づいて、排気ガス流速を推定する。この時、主噴射量に基づいて排気ガス流速を推定してもよい。次に、ステップSA5で、上述の図4のマップにより、膨張行程噴射F1の噴射量と噴射時期とから温度補正量Tcを算出してステップSA6に進む。ステップSA6においては、推定した排気ガス流速に基づいて図3のマップ上の基準ラインを選定し、温度補正量Tcに基づいてこの基準ラインを上述のように補正し、補正ラインを設定する。次にステップSA7では、図3のマップ上の補正ラインに基づいて、排気ガス温度の実測値から触媒活性化率を決定する。

次に、膨張行程噴射F1の噴射制御の制御フローチャートについて、図6を参照して説明する。
図6の制御フローチャートにおいて、例えばクランク角の所定角度毎にスタートした後、ステップSB1にてエンジン回転数、エンジン負荷を検出してステップSB2に進み、ステップSB2では排気ガス温度センサ41により酸化触媒28a上流の排気ガス温度を検出する。その後進んだステップSB3にて、上流圧力センサ42と下流圧力センサ43とにより検出された圧力の差圧からフィルタ28bに捕捉された微粒子の量を推定する。これは、差圧が大きい程微粒子の捕捉量が大と推定するもので、次のステップSB4では、推定した微粒子の捕捉量が所定値以上の時は、捕捉された微粒子を焼却してフィルタ28bを再生する必要があると判断しステップSB5に進む。一方ステップSB4で捕捉量が所定値以下の時は、フィルタ28bを再生するほど微粒子が溜まっていないと判断してステップSB1に戻る。ステップSB5では、膨張行程噴射F1の噴射時期マップ(図示せず)、噴射量マップ(図示せず)により噴射時期、噴射量を設定し、ステップSB6に進む。

なお、この噴射時期マップ、噴射量マップは、それぞれエンジン回転数、エンジン負荷、及び図5で求めた酸化触媒28aの活性化率に応じて、噴射時期及び噴射量を設定している。具体的には高回転程、高負荷程、及び酸化触媒28aの活性化度が高い程、噴射時期は遅角側に設定される。この理由は、このような状態では主噴射の燃焼だけで既に排気ガス温度が高いので、酸化触媒28aに流入する排気ガス温度を昇温させるよりも寧ろ未燃燃料を増量した方がフィルタ28bを高温化できるためである。
また、高回転程、高負荷程、及び酸化触媒28aの活性化率が高い程、噴射量は減量設定される。これは、この状態では既に排気ガス温度が高く、必要以上に噴射量を増量すると燃費が悪化したり、あるいは未燃燃料の大量供給によりフィルタ28bが異常な程高温化して溶損したり、あるいは噴射量が過剰で一部の燃料がフィルタ28bを通過して浄化されないまま大気放出してエミッションが悪化するといった不具合が発生するのでこれを防止するためである。
一方、低回転程、低負荷程、及び酸化触媒28aの活性化度が低い程、噴射時期は進角側に設定される。この理由は、このような状態では主噴射の燃焼だけでは排気ガス温度が低く、未燃燃焼を供給してフィルタ28bを昇温させるよりも寧ろ酸化触媒28aをより活性化させるために排気ガス温度の昇温を図り、余分な燃料を追加噴射することなく効率よく追加噴射を実行するためである。
また、低回転程、低負荷程、及び酸化触媒28aの活性化度が低い程、噴射量は増量する。これも、効率よく追加噴射を行って排気ガス温度の昇温を的確に図るのが目的である。
ステップSB6では、このようにしてステップSB5で設定された膨張行程噴射F1を、検出されたクランク角が、設定された噴射時期となった時に実行して、ステップSB1に戻る。

このような実施形態により、酸化触媒28aの活性化率を高い精度で推定することができ、このような正確な活性化率に基づいて、膨張行程噴射F1の噴射量及び噴射時期を設定して噴射実行するので、酸化触媒28aへの未燃燃料の過剰供給や供給不足を防止して適切且つ効率的にフィルタ28bの温度を高温化することができ、これによりフィルタ28bに捕捉された微粒子の焼却除去の性能が向上し、結果的に、フィルタ28bの再生性能の向上を図ることが可能となる。

(他の実施形態)
なお、本発明の実施形態においては、フィルタ28bの再生時において、上述のように酸化触媒28bの活性化率を推定してこれに基づく追加噴射の制御を行ったが、排気浄化装置は、フィルタ28bに限定されるものではなく、三元触媒やHCトラップ触媒、NOxトラップ触媒などの通常の触媒装置であってもよく、これらの昇温などのために、追加噴射するものであっても良い。
この場合、これらの通常の触媒装置は、それ自体で酸化触媒機能を有すので、これらの触媒装置上流に酸化触媒がなくても良い。

また、本発明の実施形態においては、主噴射Mは圧縮行程上死点付近で実行したが、これに限らず、主噴射Mは、圧縮行程上死点付近とそれより進角側の吸気行程から圧縮行程に架けて複数回燃料噴射するものであってもよいし、圧縮行程上死点付近では噴射せずに、それより進角側の吸気行程から圧縮行程に架けて噴射するものであっても良い。
また、本発明の実施形態においては、酸化触媒28aの活性化率を判定後、これに基づいて膨張行程噴射F1の噴射量及び噴射時期を制御したが、どちらか一方のみを制御するようにしても良い。
また、本発明の実施形態においては、追加噴射は膨張行程噴射F1の1回のみとしたが、膨張行程から排気行程に架けて1回、あるいは複数回で、噴射実行するものであってもよい。
また、本実施形態においては、酸化触媒28aの上流側の排気ガス温度を検出しているが、これに限らず、酸化触媒28aの上流部に直接配置した温度センサにより酸化触媒温度を検出してもよい。
また、エンジン1は、直噴ガソリンエンジンであっても構わない。

【発明の効果】
以上説明したように、本発明においては、酸化触媒内を通過する排気ガスの排気ガスの流速と酸化触媒の上流側の触媒温度に関連する温度とに基づいて、酸化触媒の活性度を判定することで、精度良く判定することが可能である。
また、直噴エンジンの燃料噴射弁から酸化触媒に未燃燃料を供給する場合において、燃料の噴射量及び噴射時期に基づいて、酸化触媒の活性度を判定するので、精度良く判定することが可能である。
更に、直噴エンジンの燃料噴射弁から酸化触媒を含む浄化部に未燃燃料を供給する場合においては、このような方法により正確に判定した酸化触媒の活性度に基づいて、浄化部の温度を昇温させるように燃料の噴射量あるいは噴射時期を制御するので、未燃燃料の過剰供給や供給不足を生じることなく、浄化部の昇温を適切に行うことができる。

The present invention relates to a device for determining the activity of an oxidation catalyst for an engine disposed in an exhaust passage of an engine, and a device for purifying exhaust gas of an engine.

Generally, an oxidation catalyst having an oxidation function is arranged in an exhaust passage of an engine, and purifies HC (hydrocarbon) and CO (carbon monoxide) in exhaust gas by a catalytic reaction.
Further, since the oxidation catalyst has a property of generating reaction heat by a catalytic reaction, the oxidation catalyst is also used for raising the temperature of exhaust gas.
For example, a small oxidation catalyst is placed immediately downstream of the exhaust manifold of the engine, and a normal three-way catalyst is placed further downstream, so that a large amount of unburned fuel is supplied to the oxidation catalyst during cold start of the engine. By doing so, the oxidation catalyst is activated at an early stage, and the reaction heat of the oxidation catalyst generated thereby is used to activate the downstream three-way catalyst at an early stage.

Also, for example, by disposing a ceramic particulate filter that captures fine particles while passing exhaust gas in the exhaust passage of a diesel engine or a direct injection gasoline engine capable of performing lean burn, the exhaust gas discharged from the engine is exhausted. It captures carbon particles and the like contained therein. In this case, by arranging an oxidation catalyst upstream of the particulate filter and supplying unburned fuel from upstream of the oxidation catalyst, the temperature of the particulate filter is raised by utilizing the reaction heat of the catalyst of the oxidation catalyst. A technique for regenerating the trapping ability of a particulate filter by burning out and removing the fine particles trapped thereby is also known.
