本発明は、信頼性の高いクランク角の検出等を行える内燃機関制御装置および内燃機関のクランク角信号処理方法に関するものである。

【従来の技術】
1サイクルあたり4行程の作動をする4ストロークエンジン(以下、「内燃機関」という。)は、クランク角をベースに点火時期や燃料噴射タイミング等が制御されている。その時間変化率を観れば内燃機関の回転速度も解る。また、1サイクルあたり内燃機関のクランクシャフトは2回転するところ、720度中でのクランク角が解れば内燃機関がいずれの行程にあるのか、また、多気筒内燃機関の場合でもどの気筒がいずれの行程にあるのかを知ることができる。

ここで、内燃機関のクランクシャフトは1サイクルあたり2回転するため、360度毎のクランクシャフトの回転角(クランク角)のみ検出しても、内燃機関の行程がいずれであるのかを判断できない。そこで、タイミングベルト等によって連結され、クランクシャフトと連動して1サイクルあたり1回転(クランクシャフトの1/2回転)するカムシャフトの回転角(カム角)を利用することで、内燃機関がいずれの行程にあるのか、つまり、720度中のいずれであるかを知ることが可能となる。

このようにクランク角の検出には、クランクシャフト側の回転情報のみならず、カムシャフト側の回転情報が必要となる。これらの回転情報は、通常、クランク角信号やカム角信号として得られる。例えば、クランク角信号の場合なら、クランクシャフトと一体的に回転するクランクロータの外周状に設けた櫛歯状の突起を、磁気ピックアップ等のセンサが検出し、クランク角信号を出力することで得られる。カム角信号についても同様である。

従って、内燃機関の運転を制御する上で、クランク角信号等を精度良く検出し、それらに基づいて正確なクランク角を把握することが非常に重要となる。
ところが、どのような装置またはシステムであっても、偶発的な異常発生は避けられない。このため、クランク角信号の検出に際しても、いわゆるフェールセーフ対策が必要となる。この一例として、下記特許文献1では、上記センサ故障の場合のフェールセーフ方法を提案している。

【発明が解決しようとする課題】
しかし、偶発的に発生する異常状態は上記場合に限らない。すなわち、センサ自体は故障しなくても、そのセンサから出力される微弱な電気信号にフェールが発生することもあり得る。具体的には、クランク角信号等にノイズが混入してそのノイズが出力信号として検出されたり、出力されるべき信号が瞬断等によって検出されなかったりする場合がある。

本発明は、このような事情に鑑みて為されたものであり、検出される電気信号にフェール(異常状態)が生じた場合であっても、信頼性の高いクランク角の検出等を続行できる内燃機関制御装置および内燃機関のクランク角信号処理方法を提供することを目的とする。

【課題を解決するための手段および発明の効果】
本発明者はこの課題を解決すべく鋭意研究し、試行錯誤を重ねた結果、クランク角信号等に異常が生じた場合に、基準となるカム角信号に基づいて順次検出されるクランク角信号のカウントを見直すことを思い付き、本発明を完成するに至った。
(内燃機関制御装置)
すなわち、本発明の内燃機関制御装置は、1サイクルあたり4行程の作動をする内燃機関のクランクシャフトの回転に同期して該クランクシャフトの1回転毎に等角度間隔で発生する複数のクランク角信号を検出するクランク角信号検出手段と、該クランクシャフトに連動して回転するカムシャフトの1回転毎に少なくとも1つ発生する基準となる基準カム角信号を検出する基準カム角信号検出手段と、該基準カム角信号に基づいて該クランクシャフト2回転分のクランク角信号を順次カウントするクランク角信号カウント手段とを備えてなり、該カウントされたクランク角信号から求まる運転情報に基づいて該内燃機関の運転状態を制御する内燃機関制御装置であって、
さらに、前記基準カム角信号に対応して設定された基準クランク角信号と該基準カム角信号との対応関係が異常な場合に前記クランク角信号カウント手段によるクランク角信号のカウントをリセットするカウントリセット手段と、を備えることを特徴とする(請求項1)。

本発明の内燃機関制御装置は、クランク角信号検出手段によって検出されるクランク角信号によりクランク角を把握している。具体的には、クランクシャフトの1回転毎に等角度間隔で順次発生する複数のクランク角信号を、クランク角信号カウント手段によってクランクシャフト2回転分順次カウントし、720度中のクランク角を把握している。
このカウントの基準となるのは、クランクシャフトに連動して回転するカムシャフトの基準カム角信号である。この基準カム角信号は、カムシャフトが1回転する毎に少なくとも1つ発生し、基準カム角信号検出手段によって検出される。検出される各電気信号が継続的に正常ならば、カウントされるクランク角信号の起点は、基準カム角信号を基に一度設定されれば足る。

ところが、例えば、クランク角信号にノイズが混入して、内燃機関の1サイクル中(クランクシャフトが2回転する間)に本来よりも多くのクランク角信号が検出されることが起り得る。この状態のまま、クランク角信号カウント手段によってクランク角信号のカウントを継続すると、カウントされたクランク角信号の番号と、そのときあるべき実際のクランク角との間に相違を生じてしまう。これでは、クランク角信号をベースにした内燃機関の的確な制御が行えなくなる。
そこで、このような場合には、クランク角信号のカウントを見直す、つまりは、正常なカウント状態に戻す。具体的にいうと、現在進行しているカウントをカウントリセット手段によってリセットする。このリセットにより、前述したクランク角信号カウント手段は、基準カム角信号に基づいて再度設定された起点からカウントを再開する。

なお、このような異常状態の判定は、基準カム角信号とそれに対応する基準クランク角信号とを予め設定しておくことで容易に判定できる。例えば、特定番号のクランク角信号を基準クランク角信号とし、その基準クランク角信号の検出直前に、基準カム角信号の検出がないときには、異常と判定すれば良い。勿論これには限らない。例えば、逆に、ベースとする信号を基準カム角信号にして、その直前での基準クランク角信号の検出の有無で判定しても良い。

ところで、クランク角信号カウント手段は基準カム角信号に基づいてクランク角信号のカウントを行っているため、基準カム角信号自体にフェールが生じると、本来必要のないクランク角信号のカウント見直しを行ったり、本来行うべきでない状況下でカウントの見直しを行うことによりクランク角信号の誤ったカウントを行ったりし得る。そこで、このようにカム角信号側にフェールが生じた場合でも、上記クランク角信号のカウント見直しが正常になされるように、その信頼性を高めることが好ましい。

そこでさらに、前記カウントリセット手段によるリセットを、前記基準カム角信号検出手段から取得された基準カム角信号と前記クランク角信号との対応関係が同じ状態で所定回数以上連続した場合のみ許可するリセット規制手段を備えると好適である(請求項2)。

基準カム角信号がノイズ等によって一時的なフェールを生じたとしても、同じフェール状態が継続することはまず無い。このため、基準カム角信号検出手段から取得された基準カム角信号とこれに対応するクランク角信号との対応関係が同じ状態で所定回数以上連続した場合には、基準カム角信号の一時的なフェールが解消されたと判断される。この場合を簡単にいうと、基準カム角信号がクランクシャフト2回転毎に所定位置で安定して検出される状態である。このような状態となったときに、初めて、前記カウントリセット手段によるリセットを、リセット規制手段で許可することで、誤ったカウントの見直しを防げる。逆にいえば、基準カム角信号の検出が不安定な状態にあるときには、リセット規制手段によって、カウントリセット手段によるリセットを禁止する。

なお、ここで、基準カム角信号に対応付けされるクランク角信号は、前述した基準クランク角信号であっても良いが、それ以外でも良い。クランク角信号にノイズ等が混入して基準カム角信号に対応するクランク角信号が基準クランク角信号でない場合もあり得るからである。
さらに、そのリセット規制手段は、さらに、前記クランク角信号検出手段により検出された一つのクランク角信号間に、前記基準カム角信号検出手段により検出された基準カム角信号が所定回数以上あるときは、前記カウントリセット手段によるリセットを禁止するリセット禁止手段を備えると好適である(請求項3)。

カム角信号側に高周波ノイズ等が混入して、極短時間の間に基準クランク角信号が複数検出される場合も考えられる。これがもし、一つのクランク角信号間(隣接したクランク角信号の検出間)で生じると、形式的には基準カム角信号とクランク角信号との同じ対応関係が所定回数以上連続したものとなり得る。そうすると、前記リセット規制手段により誤って、カウントのリセットが許可されることが生じ得る。
そこで、上記のように一つのクランク角信号間に前記基準カム角信号が所定回数以上あるときには、リセット禁止手段によって、カウントリセット手段によるリセットを行わないようにする。これにより、リセット規制手段によりカウントのリセットが許可される状況下にあっても、誤ったカウントのリセットが為される事態が回避される。

ここで、リセット禁止手段の作動する上記「所定回数」と、前述したリセット規制手段の作動する上記「所定回数」とは必ずしも同じである必要はない。リセット禁止手段に関する所定回数がリセット規制手段に関する所定回数より少ない場合でも、基準カム角信号の検出が不安定な状態下では、一律にカウントのリセットを行わないようにすることで、クランク角検出の信頼性がより高まるからである。所定回数の一例を挙げれば、2回、3回または4回程度である。

本発明は、上記内燃機関制御装置としてのみならず、内燃機関のクランク角信号処理方法としても把握できる。
すなわち、本発明は、1サイクルあたり4行程の作動をする内燃機関のクランクシャフトの回転に同期して該クランクシャフトの1回転毎に等角度間隔で発生する複数のクランク角信号を検出するクランク角信号検出ステップと、該クランクシャフトに連動して回転するカムシャフトの1回転毎に少なくとも1つ発生する基準となる基準カム角信号を検出する基準カム角信号検出ステップと、該基準カム角信号に基づいて該クランクシャフト2回転分のクランク角信号を順次カウントするクランク角信号カウントステップとを備えてなる内燃機関のクランク角信号処理方法であって、
さらに、前記基準カム角信号に対応すべき基準クランク角信号を設定する基準クランク角信号設定ステップと、該基準クランク角信号と前記基準カム角信号との対応関係が異常な場合に前記クランク角信号カウントステップによるクランク角信号のカウントをリセットするカウントリセットステップと、を備えることを特徴とする内燃機関のクランク角信号処理方法としても良い(請求項6)。

ところで、本発明でいうクランク角信号検出手段(ステップ)や基準カム角信号検出手段(ステップ)は、少なくとも制御装置(例えば、内燃機関用電子制御装置(ECU))への信号入力があれば良い。もっとも、クランク角信号検出手段には、さらに、クランクシャフトに取付けられる、内周側または外周側に櫛歯状の複数の突起を等間隔で備えるクランクロータと、その突起の通過を検出するクランク角センサとを含めても良い。このクランクロータには、欠歯を設けても良い。また、基準クランク角信号検出手段には、さらに、カムシャフトに取付けられる、内周側または外周側に櫛歯状の突起を備えるカムロータと、その突起の通過を検出するカム角センサとを含めても良い。カムロータの突起は、1つあれば足るが、2以上あっても良い。

それらのセンサには、電磁ピックアップ(MPU)、ホール素子、磁気抵抗素子(MRE)等がある。ここで、基準クランク角信号の検出には、ホール素子が好ましい。ここで、ホール素子等は作動電源を必要とするが、その電源供給は内燃機関やそれを搭載する車体の振動等によって瞬断する場合がある。このような場合でも、上記本発明のリセット規制手段(ステップ)やリセット禁止手段(ステップ)を備えることで信頼性の高いクランク角検出が可能となる。そこで、前記基準カム角信号検出手段(ステップ)は、作動電源を必要とするセンサから出力される信号を検出するものとしても良い。

本発明でいう内燃機関は、クランクシャフトとカムシャフトとを備えた4ストロークエンジンであれば、ガソリンエンジンでもディーゼルエンジンでも良い。そのときの気筒数も問わない。クランク角に基づいて制御される対象は、点火時期でも燃料噴射時期でもいずれでも良い。また、内燃機関は、自動車用または二輪車用には限らず、汎用機用であっても良い。もっとも、上記作動電源の瞬断や高周波ノイズの混入は、内燃機関や走行中の振動が直接的に制御装置へ伝達され易い場合に生じ易い。このようなものとして、例えば、二輪車がある。従って、本発明の内燃機関制御装置は、その内燃機関が二輪車用内燃機関である場合に特に有効である。

【発明の実施の形態】
実施形態を挙げ、本発明をより詳しく説明する。
本発明の一実施形態である二輪車に搭載される内燃機関Eの制御装置1の概略構成を図1に示す。
この内燃機関Eは、火花点火式の4気筒ガソリンエンジンであって、燃料は燃料噴射弁(インジェクタ)60から吸気管へ噴射されて供給される。また、クランクシャフト1とおよびカムシャフト11を備え、両者はチェーンで連結されて連動回転する。当然ながら、クランクシャフト1の2回転(720度)に対して、カムシャフト11は1回転(360度)する。なお、内燃機関Eは吸排気側にそれぞれカムシャフトをもつDOHCエンジンであるが、ここでは便宜上、吸気側のカムシャフト11のみを取上げて説明する。

クランクシャフト1の軸端部には、外周に櫛歯状の8つの突起3を等角度間隔(45度)で備えたクランクロータ2が固定されている。このクランクロータ2は、内燃機関Eの第1気筒の上死点(TDC)に合わせて精度良く取付けされている。このクランクロータ2の外周近傍には、突起3に対向して、磁気ピックアップからなるクランク角センサ10が取付けられている。クランクシャフト1の回転によってクランクロータ2の突起3がクランク角センサ10の近傍を横切る毎に、クランク角センサ10からはクランク角信号が出力される。

カムシャフト11の軸端部には、外周に1つの突起13を備えたカムロータ12が固定されている。カムロータ12の外周近傍には、突起13に対向して、ホール素子からなるカム角センサ20が取付けられている。カムシャフト11の回転によってカムロータ12の突起13がカム角センサ20の近傍を横切る毎に、カム角センサ20からは基準カム角信号が出力される。なお、内燃機関Eの第1気筒の上死点(TDC)位置に合わせて、カム角センサ20から基準カム角信号が検出されるように、カムロータ12はカムシャフト11に精度良く取付けされている。なお、カム角センサ20のホール素子は後述のECU30以外から供給される電力を作動電源としている。

クランク角センサ10およびカム角センサ20から得られたクランク角信号および基準カム角信号は、それぞれ電子制御装置(ECU)30へ入力される。ECU30は、これらのアナログ信号を波形整形回路31でパルス信号に波形整形する。さらに、これらのパルス信号となったクランク角信号および基準カム角信号はマイクロコンピュータ40で処理されて、現在のクランク角が把握される。このクランク角およびその他の各種情報に基づき、マイクロコンピュータ40は、点火時期、燃料噴射時期、燃料噴射量等を算出する。そして、点火プラグ毎に設けられたスティックタイプの点火コイル50へ点火コイル信号を出力する。また、インジェクタ60へは噴射インジェクタ信号を出力する。こうして、ECU30は、内燃機関Eの運転状態を制御している。

マイクロコンピュータ40へ入力される基準カム角信号およびクランク角信号と、これらに基づいて出力される点火コイル信号および噴射インジェクタ信号との時系列的な対応関係(タイムチャート)を図2に示す。パルス信号に変換されたクランク角信号上に付されている番号は、1サイクル(720度)毎に、基準カム角信号を起点としてカウントされるクランク角信号の番号である。本実施形態では、基準カム角信号が検出された後のクランク角信号に0番が振られ、それ以降、順番に1つずつ番号が加算される。本実施形態の場合、1サイクルでクランク角信号に0〜15まで番号が振られる。なお、15番の次は0番が振られて、サイクル毎に同様のことが繰返される(クランク角信号カウントステップ)。なお、本実施形態でいう1サイクルとは、吸気行程、圧縮行程、爆発行程および排気行程の4行程を意味する。

本発明でいうクランク角信号検出手段は、上記クランクロータ2、クランク角センサ10およびECU30内の波形整形回路31からなる。基準クランク角信号検出手段は、上記カムロータ12、カム角センサ20およびECU30内の波形整形回路31からなる。また、クランク角信号カウント手段は、ECU30内のマイクロコンピュータ40からなる。

ところで、二輪車の場合、内燃機関Eの振動や走行振動などがフレームに伝達され易いため、フレームに固定されている各種スイッチやセンサ等がその振動によって稀に誤った信号を出力したり、逆に出力しなかったりすることも起り得る。そうでなくても、各信号線上にノイズがのることもあり得る。この一例を図3に示す。図3の左側では、クランク角信号カウント手段にノズルが混入したために、本来、カウントする必要のない信号が4番目としてカウントされている。このため、本来、クランク角信号の15番目〜0番目(以降では、このよう場合、単に「15番目」等という。)で検出されるはずの基準カム角信号が検出されていない。そして、0番目のクランク角信号のところで、基準カム角信号が検出されている。この状態を継続すると、ECU30は、進角した状態で内燃機関Eの制御を行うことになる。本実施形態ではこの15番目のクランク角信号を基準クランク角信号としている。

そのような異常(フェール)が発生した場合、図3の右側に示すように、次に検出された基準カム角信号を基準として、現在進行している16進カウントをリセットする(カウントリセット手段(ステップ))。そして、ECU30によるカウントを再スタートさせる。これにより、基準カム角信号の次には、再び、クランク角信号の0番目が検出されるようになり、正常な状態に復帰する。言換えるなら、次の基準カム角信号はクランク角信号の15番目で検出されるようになる。こうして、クランク角信号にフェールが発生しても、基準カム角信号とクランク角信号との対応関係が正常な状態に復帰する。従って、ECU30による内燃機関Eの制御も適正な状態で行われることとなる。

このようなクランク角信号処理について、図4および図5のフローチャートを用いて詳しく説明する。
図4には、マイクロコンピュータ40内で作動しているクランク角信号のカウント処理(クランク角信号カウント手段(ステップ)およびカウントリセット手段(ステップ))についてのフローチャートを示した。
ステップS11で検出されたクランク角信号の入力があると、ステップS12でそのクランク角信号が15番目か否か、つまり基準クランク角信号であるか否かを判断する。基準クランク角信号でないときは、ステップS13で後述するカウントリセット要求中かを判断し、そうでないときは、ステップS14でクランク角信号のカウンタに1加算(インクリメント)する。

一方、ステップS12で、クランク角信号が基準クランク角信号であった場合、それと基準カム角信号との対応が正常か異常かの判断を行うためのフェールカウンタに1を加算する。そして、ステップS16でクランク角信号のカウンタを0に戻す。なお、ステップS13でカウントリセット要求中の場合も同様に、クランク角信号のカウンタを0に戻す。

次に、前記ステップS13のカウントリセット要求の発生(カウントリセット手段(ステップ))について、図5のフローチャートを用いて説明する。
ステップS21で、検出された基準カム角信号がマイクロコンピュータ40に入力されると、ステップS22で、そのときのクランク角信号のカウンタが15か否か(つまり、基準クランク角信号か否か)かが判断される。基準カム角信号と基準クランク角信号との対応関係が正常ならば、ステップS25で、前述のフェールカウンタを0に戻す。一方、ステップS22で、検出されたクランク角信号のカウンタが15ではなく(つまり、基準クランク角信号でなく)、基準カム角信号と基準クランク角信号との対応関係は異常ならば、前記フェールカウンタが所定回数以上(本実施形態では2回以上)かを判断する。そして、その異常状態が2回以上連続して生じている場合はクランク角信号のカウントが誤っているとして、ステップS24でクランク角信号のカウンタをリセットすべく、カウントリセット要求を行う。なお、このカウントリセット要求は、前記ステップS13で、フラッグの有無等により確認される。本実施形態では、フェールカウンタの閾値を2回としたが、勿論、それ以外でも良い。

これまでは、クランク角信号にノイズが混入したフェール状態について説明したが、基準カム角信号にフェールが発生した場合にも対応できるクランク角信号処理方法を図6のタイムチャートおよび図7のフローチャートを用いて説明する。なお、この場合であっても、クランク角信号のカウント自体は図4に示したフローチャートに従って処理される。

図6の左側には基準カム角信号の入力が無かった場合を示し、その右側には基準クランク角信号以外の一つのクランク角信号間に、チャタリング等によって基準カム角信号が連続2回入力された場合を示している。このような基準クランク角信号以外で基準カム角信号の入力が誤って2回ある場合にも、図5に示した処理を行うと、図6にも示すように、本来必要のないクランク角信号のカウントリセットを行い、クランク角信号に誤った番号付けを行うことになる。図6に関していえば、6番目のクランク角信号のままで正しいにも拘らず、そのクランク角信号を新たに0番目にしてしまう。これでは、ECU30が内燃機関Eの適正な制御を行うことができない。そこで、このような場合をも考慮して、図7のフローチャートに示すようなリセット規制手段(ステップ)およびリセット禁止手段(ステップ)を導入したクランク角信号処理を行うと良い。

ステップS31で基準カム角信号の入力があると、ステップS32でそのときのクランク角信号のカウンタが15か否か(基準クランク角信号か否か)を判断する。基準クランク角信号であれば、基準カム角信号と基準クランク角信号との対応関係は正常であるとして、ステップS38でフェールカウンタを0に戻す。
ステップS32で基準カム角信号に基準クランク角信号が対応していない場合、ステップS33で、前回の基準カム角信号に対応していたクランク角信号の番号と今回の基準カム角信号に対応するクランク角信号の番号とが一致しているかを判断する(リセット規制用異常判定手段(ステップ))。一致していない場合は、新たなフェール状態であるとして、ステップS39でリセット規制カウンタに1をセットする。

ステップS33で、基準カム角信号に対応するクランク角信号の番号が前回と今回とで同じ場合、ステップS34で、前回および今回の2つの基準カム角信号が同一のクランク角信号中にあったか否かを判断する(リセット禁止手段(ステップ))。これはクランク角信号のカウンタ数の同一を判断するのではなく、前回および今回の2つの基準カム角信号が検出される間にクランク角信号のカウンタが変動したか否かを判断している。そして、2つの基準カム角信号間にクランク角信号のカウンタが変動していた場合は、ステップS35でリセット規制カウンタに1を加算する。

そして、ステップS36で、フェールカウンタおよびリセット規制カウンタが共に2以上である場合には、ステップS37でカウントリセット要求を行う(カウントリセット手段(ステップ)、リセット規制手段(ステップ))。
なお、フェールカウンタおよびリセット規制カウンタの閾値は、上記回数には限らない。この数値を高めることで、本実施形態のクランク角信号処理の信頼性を一層向上させることができる。
