【発明の属する技術分野】
本発明は、自動化に最適な構造の片圧送又は両圧送ローラを使用したローラ刷毛に塗料等を最適状態で供給し、塗装ロボットによる塗装の全自動化に関するもので、特に圧送ローラの洗浄と一時保管に関するものである。

【従来の技術】
ローラ式塗布はこれまでもいろいろの分野で用いられてきており、その1つに、例えば、自動車製造工場において、完成した自動車を出荷する場合に、自動車の塗膜を雨水,鉄粉,花粉,鳥糞等の汚染から保護し、品質の低下を防ぐ目的で塗膜表面上に保護膜を形成するのにも使用されている。
自動車の塗膜対象としては、フード、ルーフ、トランクに限らず、垂直面のバンパー、フェンダー、ドア等が挙げられる。
保護膜の形成には水溶性アクリルタイプの水性材料や油脂系合成ワックスタイプ等のワックスあるいは炭酸カルシューム系パウダを塗膜表面に塗布する方法や塩化ビニール系樹脂製のフィルムを塗布膜表面に貼設する方法が広く行われていた。

先ず、ワックス塗布により形成される保護膜は、鉄粉や花粉に対する保護効果に劣り、且つ、自動車の塗膜上に塗布後約3〜4ケ月と保護効果の持続期間が短く、また出荷先においてワックス除去作業の負荷が大きく、アンモニア系薬剤あるいはケロシン等の溶液を使用して除去することから環境安全性に劣り、更に廃水処理のための設備を要する等の不具合がある。
また、パウダー塗布による保護膜は、鉄粉、花粉、雨水等の降り掛かるものに対しては保護効果が期待できるものの、接触などにより発生する傷に対する保護効果に劣り、且つ、風雨により塗布したパウダーが消失することから保護効果の持続期間も約1〜3ケ月と短く、更に、保護膜を除去する際には、車体の隙間、例えば、フロントフェンダとフロントフード等の間に付着した保護膜の除去作業に困難を招き、且つ、砂塵過設備等の大掛かりな後処理設備を要するなどの不具合がある。

これらワックスやパウダの塗布による保護層の形成は、一般に塗装ブース内でのスプレーによる吹き付けによって行われることから、塗着効率が約10〜30%であって、残りのワックスやパウダ等は塗装ブース下に落下して循環水によってブース外に排出されて廃棄処分されることから歩留まりが悪く、またワックスやパウダなどがスプレー噴霧されることから塗装ブース内がミストで汚れ、且つ循環水の循環及び吸排気装置の作動に伴う騒音発生等による作業環境の悪化を招く等の不具合がある。
一方、フィルムの貼着による方法は、複雑な自動車の形状に沿ってフィルムを貼設する作業には負荷が大きく、万一貼設したフィルムと塗膜との間に隙間が生じると、この隙間に雨水等が侵入して塗膜の膨潤が発生する恐れがある。そしてフィルムを塗膜表面から単に剥がすことにより保護膜の除去が行え、保護膜の除去作業性に優れるものの、除去後のフィルムを処理するための償却設備等を要する。

この対策として、例えば、特許文献1に開示の「ストリッパブルペイントの塗布方法」のように、洗浄水切りされた自動車の塗膜表面に剥離可能な水性塗料をローラ式塗装装置により塗布し、その後乾燥させて剥離可能な保護膜を形成する方法があった。
このような水性塗料を自動車の表面に塗布する際には、一般にドラム缶等の塗料供給源によって搬入された塗料を一旦塗料タンクに貯蔵し、ポンブ等によってローラ式塗装装置に圧送して自動車の塗膜表面上に塗布するというのが、一般的な形式である。

しかし、このローラ式塗装装置によると、作業者の被塗布面へのローラ刷毛の押し付け力のみによってローラ刷毛を回転させることから、高粘度の塗料を塗布する場合、高粘度の塗料がローラ支持体と内側エンドキャップとの摺動部に侵入して円滑なローラ刷毛の回転を阻害し均一な厚さの保護膜を得るのを困難にし、且つこの摺動部からローラの中空部内に圧送した塗料が流出して歩留まりが低下し、更に作業性及び作業環境を悪化させる恐れがあった。

また従来よりスプレー式塗料噴射で自動化することは行われていたが、しかし塗膜保護用水性塗料といった粘性の高い塗料をスプレー式で噴射することは困難であり、これの全自動化は困難であった。

【発明が解決しようとする課題】
そこで粘性の高い塗料の塗装はもっぱらローラを用いて手動で行なわれていた。手動によっているのは、ローラによる塗装の自動化は曲面対応が難しく、自動化はこれまで不可能であったからである。
一方、塗料を均一な厚みで且つ作業者による個人差の無い均一な仕上げ品質を望むには塗装ロボットを用いて自動化する必要がある。

そこで本出願人はこの点に鑑み、自動化に適した曲面対応ローラ式塗装装置(後述)を先に開発した。そこでその曲面対応ローラ式塗装装置を塗装ロボットに搭載して、さらにその周囲に塗料タンク、塗料ポンプ、洗浄装置等を集積して、曲面の被塗布面に自動塗装をすることの可能な全自動化塗装装置を得ることができた。
このような全自動化塗装装置によって塗装をしてみたところ、曲面のある自動車のフード、ルーフ、トランク、バンパー、フェンダー、又はドアといった部品の塗装を良好に実施することができた。
ところがこれらの塗装方法に1つの改良すべき点に気が付いた。
圧送ローラを洗浄する洗浄系は備えていたが、洗浄剤が多量に要ること、洗浄時間がかかりすぎること、塗装中に塗装作業を一時中断するとその間にローラ刷毛先が乾燥してしまい、再使用できなくなってローラ刷毛を交換しなければならなくなってしまうことであった。
したがって、本発明の課題はこれらの課題を解決するもので、洗浄剤がそれほど必要とせず、洗浄時間がかからない洗浄装置およびしばらく洗浄しないでいても刷毛先が乾燥することのない保管装置を提供することにある。

【課題を解決するための手段】
上記課題を解決するため、請求項1記載の全自動化塗装装置の発明は、塗料缶から塗料を補給される塗料タンクと、被塗装物に塗料を塗る塗装装置と、前記塗料タンクから前記塗装装置へ通じる塗料配管と、該配管内に設けられ前記塗装装置へ塗料を給送するポンプと、を有する全自動化塗装装置であって、前記塗装装置がローラの内部から外周に向けて塗料を圧送させて該ローラを転動させて塗装する圧送ローラと、該圧送ローラの前記中実円筒体の前記軸中心孔の片側または両端に接続される塗料圧送管と、前記圧送ローラを前記圧送ローラの片側または両端で回転可能に支持するアーム部と、該アーム部を前記圧送ローラの軸を含む垂直面と平行な面で旋回可能に支持する旋回可能支持機構と、該アーム部を上下方向に移動可能に支持する上下可能支持機構とを備えて成る曲面対応ローラ式塗装装置であるものにおいて、前記圧送ローラ部分の内部へ洗浄剤を給送するための洗浄剤配管と、該洗浄剤配管と前記塗料配管とを交互に前記塗装装置へ切り替えるCCV(三方切替弁)とを備えたことを特徴とする。
このような構成により、曲面対応ローラ式塗装装置を塗装モードから適宜洗浄モードにCCVで迅速に切り替えることができるようになる。
請求項2記載の発明は、請求項1記載の全自動化塗装装置において、前記洗浄剤配管にエア供給装置が接続されたことを特徴とする。
このような構成により、曲面対応ローラ式塗装装置内に残留した洗浄剤をエアの吹き付けで塗装装置外へ吹き飛ばすことができ、洗浄モードから塗装モードに迅速に切り替えることができるようになる。
請求項3記載の発明は、請求項1又は2記載の全自動化塗装装置において、前記CCVが前記塗装装置に搭載されたことを特徴とする。
このような構成により、CCVと塗装装置との距離が短くなるので残留物の量が少なくなり、したがってこれらを排出するのに時間がかからなくなるため、洗浄モードと塗装モードとの切り替えが短縮できるようになる。
請求項4記載の発明は、請求項1〜3のいずれか1項記載の全自動化塗装装置において、前記塗装装置の近傍に前記圧送ローラを擦り洗浄する洗浄装置を備えたことを特徴とする。
このような構成により、前記圧送ローラを擦って洗浄するので洗浄効果が向上し、洗浄時間の短縮ができるようになる。
請求項5記載の発明は、請求項4記載の全自動化塗装装置において、前記洗浄装置の下方に塗料回収槽を設けたことを特徴とする。
このような構成により、圧送ローラから剥離脱落した塗料が塗料回収槽に収容されるので、床上が常に清潔に保たれる。
請求項6記載の発明は、請求項5記載の全自動化塗装装置において、前記塗料回収槽に洗浄剤を給送する洗浄剤給送装置と空気を給送する空気給送装置とを設けたことを特徴とする。
このような構成により、塗料回収槽の塗料が空気と洗浄剤のバブリングによって固化しなくなり、常時流動性を保っているので、オーバーフロー口からの取り出しが常にスムーズに行われる。
請求項7記載の発明は、請求項1〜6のいずれか1項記載の全自動化塗装装置において、前記圧送ローラ部分を保管する保管装置を備えたことを特徴とする。
このような構成により、圧送ローラ部分を洗浄するまでもない短時間の運転休止の際にこれを保管することで刷毛先の乾燥を防止することができるようになる。
請求項8記載の発明は、請求項7記載の全自動化塗装装置において、前記保管装置が該保管装置内部を加湿する加湿器を備えたことを特徴とする。
このような構成により、加湿器で保管装置内を加湿できるので保管装置内の乾燥を防止でき、したがって圧送ローラ部分の乾燥が防止できるようになる。

【発明の実施の形態】
以下、本発明の洗浄装置及び保管装置について説明する前に、まず、(1)本発明が扱う圧送ローラの構成について、次に、(2)この圧送ローラを使用した全自動化塗装装置について、さらに、(3)全自動化装置の前後の工程について、それぞれ簡単に説明し、最後に(4)本発明の洗浄装置及び保管装置について詳細に説明する。

(1)本発明の前提となっている片又は両圧送ローラについて:
図1において、40は両圧送ローラの刷毛部分であるローラ刷毛組立体で、41はそのローラ刷毛を回転自在に支持するアーム、42はアームに差し渡された下部フレーム、44は塗料圧送管である。
50は旋回可能支持機構であり、51は延設板で下部フレーム42の上面に延設される。53は旋回機構の中間フレーム、53aはその基台であり、52は板51と中間フレーム53を回動自在に連結するピンである。
60は上下動支持機構であり、64は上下動支持機構の上部フレーム、61はそれを支えるアーム、62はアーム61を基台53aに揺動可能に、係止するピンである。

図2において、図はローラ刷毛組立体40の側面断面図であり、71は中実円柱体で、72は中実円柱体71の外周に嵌着されるローラ刷毛で、73は軸中心孔、74は90度差で半径方向へ配設される放射孔、75は放射孔74からの塗料を拡散させる溝で、78はドラム、79は溝75に合致する孔である。
図3において、図はローラ刷毛組立体40の正面断面図で、82は円板、81はそれを係合させるガスケット、83はボルトである。

つぎに両圧送ローラの構造および動作について説明する。
両圧送ローラは図に示す様に、中実円筒体71の両端部には塗料圧送管44が接続され、その塗料圧送管44は移送ポンプに接続されて、ローラ刷毛組立体40は軸中心孔73の両端から塗料が供給される。軸中心孔73から塗料は各放射孔74を経て環状の溝78に送られ、溝78を介してローラ刷毛72に分配される。これによって塗料が圧送ローラの両端から供給され、且つ、両端が支持されているために、軸中心を貫通する軸中心孔73全体に亙って液圧が均一になり、圧送ローラに加わる押圧力が均一となるので、ローラ全体に塗料を均一に分配できる。

また、両圧送ローラは図1に示すように、矢印A方向への旋回機構50と、矢印B方向への上下動支持機構60を有している。図4の動作説明図に示す様に、旋回機構50の動作は、図4(a)が平らな面を転動する状態で、図4(b)が右上がりの曲面を転動する状態を、図4(c)は左上がりの曲面を転動する状態を夫々示している。図4(a)では平らな面をローラ刷毛組立体40が転動するので、中間フレーム53はピン52を中心に水平状態になっている。

図4(b)では、ローラ刷毛組立体40が右上がりの曲面にさしかかると、中間フレーム53はピン52を中心に回転するので、中間フレーム53は水平を保ちながらも、下方のローラ刷毛組立体40は右上がりの曲面に沿って転動することができる。また、図4(c)では、ローラ刷毛組立体40が左上がりの曲面にさしかかると、中間フレーム53はピン52を中心に逆の方向へ回転するので、中間フレーム53は水平のままローラ刷毛組立体40は、右上がりの曲面に沿って転動することができる。

一方、上下動支持機構60の動作については、図5の説明図に示すように、図5(a)では低い面をローラ刷毛組立体が転動するので、上下動機構60はそのアーム61、61の開き角度が大きい状態になって、ローラ刷毛組立体40は下方へ達することができる。図5(b)では、高い面をローラ刷毛組立体40が転動するので、上下動機構60はそのアーム61、61の開き角度が狭い状態になり、ローラ刷毛組立体40は高い面に退却できる。
このように上下動機構60と、旋回機構50によって、上下且つ左右に傾斜のある曲面でも均一な塗布が可能になる。

図6は塗装ロボットの制御装置の概念図であり、図7は中央制御装置のブロック図である。
ロボット自体については基本的には、例えば、図6に示すように、多関節型ロボット本体94のアーム741の先端に両圧送ローラ29が装着されて、中央制御装置95の指令によりロボット制御装置742によって制御される構成等による。

図7は中央制御装置の一般的なブロック図であり、センサ入力として温度/湿度センサ96と、負荷(塗装装置)の位置データ等を検知して監視制御を行うための位置センサーとして、リミットスイッチの検知地点よりパルスカウントにより移動距離と方向を算出するパルス・カウンター方式の位置センサー、あるいは光学的位置検出センサー97等を備えている。
中央制御装置95は、受信した温度/湿度、位置データの処理、RAM751内の軌跡データの解析、ポンブ制御装置731や、ロボット制御装置742による制御等、塗料供給システムと塗装駆動装置の双方を制御する自動塗装装置全体のシステムを制御するCPU750と、塗装軌跡、環境の温度、湿度、塗料の種類や粘度、塗料圧送ポンプ圧、塗料圧、供給塗料の温度等についてのデータを記憶するRAM751と、CPU750の演算処理手順を記憶するROM752等を備えている。そして、RAM751に収集された各種状況データにより、動作指令に対する各種補正が行われる。

つぎに図7のブロック図の動作を説明する。
今、塗装(塗布)しようとする対象に、どの塗料を用いて如何なる膜厚の塗装をするかの塗装条件(例えば、自動車ボディに保護膜を塗布する工程で、水溶性塗料のラップガード(商品名)を用いる等)をキーボード754から入力する。
一方、温度/湿度センサー96からは環境の検出信号が中央制御装置95へ送られる。中央制御装置95では塗装条件、温度/湿度の検出信号等に基づいて、塗装条件を満たすための最適塗料吐出量等を演算して塗料流量制御装置731へ指令し、塗料流量制御装置731は指令に従って、塗料流量を制御する。
また、中央制御装置95は、記憶する塗装軌跡を基に動作指令を作成してロボット制御装置742に指令を与えて動作させ、塗装ロボット27、28のアームの移動位置、速度、ローラの押圧力などを、実際のアームのセンサー等の検出値と指令値の偏差を解消するように駆動制御される。

このような圧送ローラ搭載ロボットによれば、塗装ロボット27、28のアームに曲面対応の両圧送ローラ29、30を装着して自動塗装を行うようにしたので、塗布面に凹凸があっても塗布面の凹凸に追随して塗布が可能ので、従来の自動スプレー方式に比較しても、膜厚のより均一な保護膜の塗布が可能になる。
また、ローラの通過箇所しか塗布しないので、従来のスプレー方式のようなダストが全く生じないので、塗料を無駄にしない正確な塗布が可能である。
また、ロボット制御装置側は、塗布面の凹凸状況をいちいち認識して、塗装ロボッとのアームを塗装面に合わせて上下させると言った複雑な軌跡制御を行う必要も無く、蛇腹状軌跡に沿って平面的な軌道制御を行えばよいので、制御が著しく簡単化され、スピードアップが可能になる。
また、同じことは進行方向つまり塗布面が左右方向へ勾配を持つ曲面に対しても言えることで、水平駆動制御だけで済むので、制御が簡単化されスピードアップが可能になる。
このように本発明が採用する圧送ローラは自動化に最適な構造の塗装ローラである。

以上は、両圧送ローラについて説明してきたが、本発明の自動化可能性は両圧送ローラについてだけいえるのではなく、同じく本出願人の係る片圧送ローラについても同じことが当てはまる。そこで片圧送ローラについても以下に説明することとする。
図8は片圧送ローラ塗装駆動装置の片圧送ローラの斜視図であり、図9は片圧送ローラの分解斜視図である。
図8および図9において、900は片圧送ローラであり前実施の形態の両圧送ローラとの相違は塗料圧送管が片側だけの点が異なり、大きく別けてローラ刷毛901と、ローラ支持体903と、ハンドル904で構成される。

ローラ刷毛901は塗布面となる自動車のボディーを転動して塗料を塗布するもので、前実施の形態と同材質のものであり、このローラ刷毛901を回転自在に支持するローラ支持体903を有し、ハンドル905はこれを支えてローラ刷毛901に塗料を供給する。ハンドル904の先端にはローラ支持体903が片持ち支持されている。ハンドル904は剛性を有する金属製で、例えば、ステンレス鋼製の塗料導管となっている。ハンドル904の後端には塗料供給管が接続され、操作レバーにより塗料供給管から圧送される塗料をハンドル904側へ流入・遮断が可能になっている。

ローラ支持体903には、回転可能にディフューザ902を取付け、図9に示すように、複数なディフューザ単体831〜836を有している。各ディフューザ単体は多角形で、その各頂部方向に中央部から放射状に伸びる略星形の中空部を有する柱状形で、各ディフューザ単体831〜836の凹部とローラ901の内周面とによって各塗料貯溜室が形成される。このディフューザ902を覆うのがローラ刷毛901である。
また、ローラ刷毛901は、筒状のローラ901aとローラの外周に装着される円筒状の刷毛素体901bから構成され、ローラ901aは全周に亙り内外を連通する複数の噴出孔が設けられている。

この状態で圧送される塗料は、フレーム本体904、ローラ支持体903、更にローラシャフト906の塗料供給孔906aを経て、ディフューザ902内の塗料溜まり内に圧送され、各塗料貯溜室に分散導入される。そこから噴出孔を通ってローラ901aの外周へ噴出し、刷毛素体に浸透する。

このような片圧送ローラ900は両圧送ローラより、構造、操作が簡単なので、例えば、左右の側面が邪魔で底面の塗装が側面との境界付近までは不可能なようなケースでは、両圧送ローラに代えて片圧送ローラを使用する等、それぞれに適した状況で使い分ければ塗装効果がより改善される。実際の塗装ロボットでは交換可能なアタッチメント形式で片、両の双方を準備すれば、使い勝手が良くなる。

(2)両圧送ローラを使用した全自動化塗装装置について:
図10は後述の本発明の洗浄装置および保管装置が用いられる全自動化塗装装置の全体構成図である。図10において、100は塗料調合室であり、この塗料調合室100内には、塗装ローラに塗料を供給する塗料供給系110〜と塗装ローラを洗浄するために塗装ローラに洗浄剤を供給する洗浄剤供給系160〜とが設けられている。なお、20aは本発明によって設置された洗浄装置(後述)、400は本発明によって設置された保管装置(後述)である。

まず、塗料供給系110について説明する。以下、ここで言う塗料とは上述のように塗膜保護用の粘度の高い塗料を指している。
111は塗料缶、112はポンプ、112Aはポンプ駆動用モータ、113はレギュレータ、113Aは目盛ゲージ、114は塗料内に混入する異物を除去する溶液用フィルタ、115は塗料タンク、116はポンプ、116Aはポンプ駆動用モータである。塗料缶111内の成膜用の水性塗料はポンプ112で吸引されて塗料缶111から出て、レギュレータ113で液圧を制御され、溶液用フィルタ114で不純物を濾過されて塗料タンク115に入る。

塗料調合室100の外には、レギュレータ120、目盛ゲージ120A、塗料内に混入する異物を除去する溶液用フィルタ121、移送される塗料の温度を調節する熱交換器130、液量安定化装置140がある。液量安定化装置140を出た塗料は塗装ブース内の2台の自動塗装装置に供給するため2つの配管151と152にそれぞれ分岐する。2台の自動塗装装置に供給した後の剰余塗料は戻り配管155を通って塗料タンク115に戻る。

次に、洗浄剤供給系160について説明する。
161は洗浄剤ドラム 、162はポンプ、162Aはポンプ駆動用モータ、163は洗浄剤用フィルタである。洗浄剤用フィルタ163を出た洗浄剤は2つの配管153と154にそれぞれ分岐して、塗装ブース内の2台の自動塗装装置にそれぞれ供給される。

170は塗装ブースである。
塗装ブース170内には、2台の塗装ロボット171と172が設けられており、171a、172aはその塗装ロボット171と172の各アーム先端に装着された本発明に係る曲面塗布対応型の両圧送ローラである。各両圧送ローラ171a、172aはブースの入口に設けられたCCV(color change valve:切替バルブ)173、174の出口側とそれぞれ配管175、176で繋がれている。CCV173、174は1種類の塗料をオン・オフさせてニードルバルブと異なり、複数塗液をエアの切替で複数塗液の1つを吐出させることのできるバルブである。ここでは、CCV173の入口側に塗料配管151と洗浄剤配管153が繋がれていて、CCV173はエアの切替でその都度一方の配管から他方の配管へ切り替えることができるようになっている。各CCV174についても同様に入口側には塗料配管152と洗浄剤配管154が繋がれていて、CCV174はエアの切替でその都度一方の配管から他方の配管へ切り替えることができるようになっている。
なお、CCV173、174は図10では塗装ブース170の入り口に設けているが、塗装ロボット171と172のアーム近傍に設けておくと、洗浄剤の消費が少なくて同じく塗装ローラ171a、172aの洗浄が行えるので好都合である。

図10において、Wは検査工程ラインやマスキング工程(3)を経て塗装ブース170内に搬入された自動車等の被塗装媒体であり、塗装ブース170で保護膜を塗布され、さらに仕上げ塗布される。P1、P2は塗装の前補正および後補正(仕上げ塗布)を手動で行う作業員で、各々ロール刷毛R1、R2と塗料缶B1、B2とを手に、自動化できなかった箇所の塗装をここで行なっている。
そしてここで必要に応じて仕上げ塗布された自動車Wは塗装ブース170から出て、次の乾燥工程(6)へ進む。

以下、上述の各構成要素について簡単に説明する。
図11は塗料タンクの1例を示す図で、(a)は縦断面図、(b)は横断面図である。塗料タンク115は塗布液表面に皮張りができるおそれのない高品質の塗料貯蔵が確保でき、かつタンクの小型化及び構成の簡素化となるタンクで、塗料タンク115は、水性塗料を貯蔵する貯蔵するタンク本体115aと、タンク本体を密閉的に閉鎖する蓋115bと、タンク本体内115aに貯蔵される水性塗料P内に水性塗料Pを流入する補給配管115c、給送配管115h、戻り配管155とを備えている。タンク本体115aは上方が開放した有底円筒状のタンクで、テフロン等の液切れの良い材質で内部コーティングしてある。タンク本体115aの底部115eの近傍に張設されたスクリーンメッシュ115fと、タンク本体115aの側壁115gの上端に固設されて、タンク本体115aを密閉する蓋115bを載置している。

補給配管115cおよび戻り配管155は、タンク本体115aの側壁115gの中間高さに位置し互に異なる高さで側壁115gを貫通して設けられており、かつ各先端部はタンク本体115a内において図11(b)に示すように側壁115gに沿って周方向に折曲し、各補給配管115c、戻り配管155の先端から水性塗料内流入する水性塗料Pが渦を形成するようにして、タンク本体内115aに貯蔵されている水性塗料Pを空気を巻き込まないで静かに撹拌するようにしている。塗料タンク本体115aの底部115eに排出管115hが接続され、ポンプ116によって塗装ブース170内の塗装ロボットへ塗料が供給され、本発明に係る圧送ローラおよびこれを搭載した塗装ロボットによって自動車の塗膜上に保護膜塗料が塗布される。

塗装ブース170側で余剰となった塗料は戻り配管155を経由して塗料タンク115内に戻される。塗料の使用により塗料タンク115の塗料Pの液面Lが予め設定された下限値まで降下すると補給ポンプ112の作動により塗料缶111から補給配管115cを介して塗料Pが塗料タンク115内に補給され、液面Lが予め設定された上限値に達すると補給が終る。
このように塗料タンク115内の塗料Pの液面Lは、設定された上限値と下限値との間を間欠的に変動せしめられる。しかし、タンク本体115aの上端は蓋115bにより密閉的に閉鎖されることから塗料タンク115内の塗料Pの上方に位置する空間内は過度に乾燥することなく、塗料Pに含有する水分の蒸発等により湿度50%〜90%(好ましくは75%)の加湿状態に保持され、液面Lより上方の側壁115gの内面に付着残存する塗料及び液面Lにおける塗料の乾燥が回避されて側壁115gの内面及び液面Lでの塗料Pの半固形化、即ち皮張りの発生が回避される。

一方、塗布作業中における塗料タンク115内の塗料Pは、戻り配管155の先端から側壁115gに沿って流入する塗料によって常時緩やかに撹拌され、塗料中に含有する顔料の沈降による凝結、いわゆるケーキングの発生が防止できる。
また、補給配管115c及び戻り配管155の各先端部はタンク本体115a内の塗料Pの内部に突出しているので、空中の泡を巻き込むことがない。
また、従来装置のように、撹拌ポンプを別途用いる必要がないので、コスト安となる他、空中の泡を巻き込む虞もない。

このように、塗料タンク115によると、水性塗料Pを貯蔵するタンク本体115aの上部を蓋115bにより密閉することから、タンク本体115a内の上方の空間が、水性塗料Pに含有する水分の蒸発によって加湿状態に保持され、塗料液面Lより上方の側面115g内面に付着する塗料及び液面における塗料の乾燥が回避されて皮張りの発生が防止され、かつ供給配管115c及び戻り配管155からタンク1内に流入する塗料によりタンク1内の塗料Pが撹拌されて顔料の沈降に伴うケーキングの発生が防止され、皮張りやケーキングの混入がない均一な塗料の貯蔵が可能になり、かつオーバーフロー槽や撹拌ポンプが不要になることから構成の簡素化及び小型化が図られる。

次に、使用するポンプ112の1例を簡単に示しておく。
ポンプ112としては、ここでは加圧タイプのダイヤフラムポンプが用いられ、これによって塗料の移送量を大きく増量できるという特長がある。
図12は使用するポンプ112の縦断面図である。
駆動モータ112A(図10)等により脈動圧導入路1129を介して負圧が脈動圧室112Q内へ導入されると、ポンプダイヤフラム1128は脈動圧室Q側へ移動してポンプ室112P内の室容積を増加してポンプ室P内の圧力を低下させる。これによると吐出側逆止弁112Uは吐出弁座1124を閉塞し、一方吸入側逆止弁112Vは吸入弁座1122を開放する。従って、塗料缶111(図10)内の塗料は、吸入路112T、吸入弁座1122を介してポンプ室112P内へ吸入される。

次いで、脈動圧導入路1129を介して正圧が脈動圧室112Q内へ導入されるとポンプダイヤフラム1128はポンプ室112P側へ移動してポンプ室112P内の室容積を減少してポンプ室112P内の圧力を高める。これによると、吐出側逆止弁112Uは吐出弁座1124を開放し、一方吸入側逆止弁112Vは吸入弁座1122を閉塞する。

そして、脈動圧導入路1129より継続的に脈動圧力が脈動圧室112Q内へ導入されると、ポンプダイヤフラム1128は継続的に往復動をなすもので、これによって昇圧された塗料が連続的に供給される。

ポンプ112の吐出工程時において、吐出路112S内には昇圧された塗料がポンプ室112Pから供給されるもので、これによると吐出路112Sに臨んで配置された吐出側サージダイヤフラム112N2は圧力を受けて吐出側サージタンク112K内に向けて変位し、吐出側サージタンク112K内の圧力を上昇させる。そして、この上昇した圧力は仕切壁112Lに設けた連通路112Rを介して吸入側サージタンク112J内へ導入され、吸入側サージダイヤフラム112N1に押圧力を付勢し、吸入側サージダイヤフラム112N1に吸入路112T側に向かう押圧力を蓄圧する。これは前記サージタンク112J、112K内には圧縮性を有する空気が封入されることによる。

次いで、ポンプ室112Pの吐出工程に入ると、ポンプ室112P内に貯溜される塗料が吐出弁座1124を介して吐出路112S内へ吐出されるもので、上記によって塗料吐出量を大きく増量できる。

次に、ここで用いるフィルタについて1例を示す。
図13は塗料内の沈降性物質が底部に沈殿しにくい塗料フィルタを示している。 この塗料フィルタ500は、図13に示すとおり、塗料供給路に接続されるジョイント501、502を両側に備えたヘッド511の下方に、底板カバー512を備えたシェル513をロッド514を介して固定してなるフィルタハウジング515中に、中空のフィルタカートリッジ503が配されたもので、入口側のジョイント501と連通するヘッド511の入口ノズル511aから進入した塗料は、フィルタカートリッジ503の周囲からフィルタカートリッジ503の中心側へ向かって通過してろ過され、その後に、フィルタカートリッジ503の中空部を上方へ移動して出口側のジョイント502から塗料供給路へと圧送される。
504は、フィルタカートリッジ503をシェル513内で所定位置に配するためのガイドスプリングであり、505は各種計測用ゲージのための接続部である。このような塗料フィルタ500において、フィルタカートリッジ503を交換する際には、ロッド514の先端に設けられたナット516を弛めてシェル513をヘッド511から取外して、内部のフィルタカートリッジ503を交換する。
このように、溶液の供給時にフィルタ本体が溶液供給側の上方に位置するようになっているので、フィルタ本体内を通過する塗料内の比重の大きな沈降性物質がフィルタ本体内に沈殿・蓄積することがなくなる。

次に、塗料の温度調節を行う熱交換器130について図14を用いて簡単に説明する。
図14において、フィルタ121(図10)を出た塗液は熱交換部136の一次側コイル136aを通って液量安定化装置140へ行く。一方、熱交換部136の二次側コイル136bには温水および冷水が混ぜて通される。
冷水タンク131aと冷水ポンプ132aとにより冷水が吸い上げられ、配管133a、133c、133eを通って元に戻る冷水供給手段が構成されている。
塗料が配管151を通過すると、計測器が塗料温度を検出し、計測結果液温が低いとこれに基づいて三方弁134aの開度を制御し、熱交換部136に対する温水の供給量を増加するとともに冷水の供給量を減少させる。また、計測器の計測結果で塗料温度が上昇し過ぎると、三方弁134aを制御し、熱交換部136に対する冷水の供給量を増加させるとともに温水の供給量を減少させる。このように三方弁134aの調節によって熱交換部136に送る冷熱媒の量を調節することで塗料温度を調節することができる。

何等かの原因によって急激に塗料温度が低下する場合があるが、この場合は、熱交換部136に冷媒が送られないように三方弁134aの開度を調節するとともに、熱交換部136に熱媒が連続して最高量送られるように三方弁134aの開度を調節する。 以上のように冷熱媒の供給を調節することで塗料温度を調節することができる。
この熱交換器130によれば、最低限の塗料のみを温度調節すれば良いので省エネルギーの熱交換器となる。

図15は液量安定化装置の1構成例を示す。

タンク115(図10)からの塗料は、熱交換器130(図10)を経て液量安定化装置140に至り、ここではエアオペレート式コントロールバルブ141および流量計142を介して図10のCCV140を経て最終的に自動塗装ローラ171a、172aから被塗装物に向けて吐出される。
塗装ローラ171a、172aは、塗装ロボット171、172からの制御信号によってモータ、電磁弁等の駆動に連動して進退駆動され、これに応じて塗料吐出のオン/オフ制御が行われる。また、電磁弁の駆動に連動して塗装ローラ171a、172aのローラ吐出用エアのオン/オフも行われる。
さらに、塗装ロボット171、172からの電磁弁の駆動制御信号(オン/オフ信号)はカウンタ143に送出される。

流量計142は、塗料流量に応じた周波数のパルス信号を発生し、このパルス信号はカウンタ143およびバリアアンプ144を介して、D/A変換手段および記憶手段を有するアナログメモリユニット145に供給される。
カウンタ143は、流量計142のパルス信号および塗装ロボット171、172のオン/オフ信号を受信してアナログメモリユニット145の制御信号を生成する。すなわち、カウンタ143は、塗装ロボット171、172からの信号の立ち上がり(オフからオン)に応じて流量計142のパルス信号の計数動作を開始し、パルス数が設定値に達したときに、フィードバックに配設されたアナログメモリユニット145に供給する制御信号をオンとする。
カウンタ143は、塗装ロボット171、172からの信号の立ち下がり(オンからオフ)に応じて計数値がリセットされ、立ち上がり(オフからオン)に応じて計数動作を開始するものでも、塗装ロボット171、172からの信号の立ち上がりに応じて計数値のリセットおよび計数動作の再開を行うものでもよい。

アナログメモリユニット145は、カウンタ143からの制御信号がオンのときには入力した信号に対応した値の電流を出力し、オフになるとその時点での入力信号に対応した電流値をホールドして出力するように構成されている。
アナログメモリユニット145の出力信号は、流量の測定値として調節計146に供給される。
調節計146は、コントロールバルブ141の開度すなわち流量のPID制御を行うPID調節計の形態を有し、さらに流量設定値(目標値)とアナログメモリユニット145からの入力値(フィードバック値)とを表示するための表示器を内部に有している。調節計146は設定値と入力値とを比較し、誤差に対応した制御信号を出力し、その出力信号は変換器147に供給される。変換器147は減圧弁を介して供給される圧縮空気圧を調節計146の出力信号レベルに応じて調節し、エア制御型のコントロールバルブ141に制御空気として供給する。
コントロールバルブ141は、供給される制御空気圧に応じてバルブ開度を調整し、これによって、塗料流路への塗料の付着等の環境要因によらず、設定値からの偏差が最小となるように塗料流量が制御される。

水性塗料通路部への塗料の固着等によって塗装ローラ171a、172aの吐出流量が変化した場合、この液量安定化装置によれば、塗装ローラ171a、172aのオン/オフで塗料の流れが断続されても、オン時の立ち上がり時に塗料の吐出が円滑に行われるとともに、安定した制御が可能となる。
また、流量に対応して流量計が発生するパルスを計数し、その計数値に応じてフィードバック制御に移行するようにしたので、流量計のタイプによって定まるパルス数の計数値を電子カウンタに初期設定しておけば足り、吐出量の変更に応じてタイマの設定時間を変更する必要がなくなるので、システムに対して操作者が設定すべき項目数が減り、かつ煩雑な操作が回避できる。

(3)全自動化装置の前後の工程について:
自動車に塗膜保護の保護膜を形成する工程の前段は、次のようになっている。
(1)まず、車をきれいに洗浄し、(2)水切し、(3)保護膜を形成するところ以外をマスキングし、(4)この保護膜を塗布し、(5)必要に応じて補正仕上塗布した後、(6)乾燥させて終了する。
すなわち、(1)保護膜を形成すべき自動車Wは、洗浄工程に搬入され、車体全体を回転ブラシを使用するシャワー式洗車装置により洗浄して塗膜表面に付着した雨水や塵埃等を除去する。寒冷期には塗膜表面に付着した水滴の凍結により塗膜表面に傷を付けるおそれがあることから例えば30〜50℃の温水を用いる。
(2)洗浄工程で洗浄された自動車Wの塗膜を、続く水切工程において約30〜70℃の温風によるエアブローにより塗膜表面に残存する洗浄水を除去して乾燥させる。洗浄工程に使用される温水と水切工程で使用される温風によるエアブローにより後工程である塗布工程における水性塗料の塗布を良好にするため自動車の表面温度を適切に保持できる。表面温度は塗料の成膜性からすると15℃以上、望ましくは20〜30℃である。
(3)水切工程において洗浄水切り乾燥された自動車Wは次のマスキング工程で水性塗料を塗布する塗布範囲と非塗布範囲とを仕切るためのマスキングテープを貼着し、かつエンジンフードに開口するインテークダクトやその他塗布範囲内にある樹脂部品等の非塗布部品をカバー等の載置により被覆する。
(4)続く塗布工程において、予めマスキング工程で区画された塗布範囲をローラ刷毛の塗装装置によりアクリルエマルジョンを主成分とした水性塗料(例えば関西ペイント社製ラップガードL)を塗布する。
(5)必要に応じて行われることのできる次の仕上塗布工程では、前記マスキング工程で貼着したマスキングテープの剥離除去及びカバー等を除去し、かつ塗布範囲の細部の未塗布部分を刷毛或いは小型のローラ刷毛を用いて手動で水性塗料を塗布仕上げする。なお、マスキング工程、塗布工程及び仕上塗布工程の各工程は塗装ブース内で行われる。
(6)続く乾燥工程において赤外線乾燥炉を用いて約30〜90秒間赤外線照射により塗布された水性塗料の内部からの乾燥を促進させ、続いて熱風乾燥炉を用いて被塗装物全体を均一に加熱して水性塗料を乾燥、又は熱風乾燥炉だけを用い手乾燥させて保護膜を形成する。熱風乾燥炉としては水性塗料の成膜性、自動車の各種電装品等の付属部品保護の観点から乾燥温度が50〜100℃で風速が毎秒0.5〜8mの条件下で約2〜10分間乾燥せしめることが好ましい。
また、上記工程に代えて、インライン方式を採ることも可能である。その場合は、自動車の塗装(中塗り、上塗り)が終わってさらに検査終了後に、保護用塗料が塗布され、乾燥され、その後、計器等の部品が取り付けられて完成車となる。

ここで言う塗料は、前述のように、塗膜保護用の塗膜形成用のものであり、通常のカラー塗料と比べて粘度が高いので、従来のスプレー式の自動塗装装置では実現が困難であった。したがって、従来は塗装ローラを用いた手作業による塗装で行っていた。
ところが、今回、本出願人の発明に係る自動塗装ローラの出現により、粘度の高い保護膜の形成を塗装ローラで全自動化することが可能となった。
前述の全自動化塗装装置は、上記(1)〜(6)の工程のうちの(4)の塗布工程の全自動化に用いられるものであり、本発明に係る洗浄装置および保管装置は工程(4)で用いられるものである。

(4)洗浄装置について:

そこで、モータ26を回転させると、ドライブギア25が回転し、それに伴ってドリブンギアギア24a、24bが同一方向へ同一速度で回転する。したがって、ドリブンギア24a、24bによって接触ローラ22a、22bも回転し、接触ローラ22a、22bの境界の真上へ重力で載置されている圧送ローラ21も接触しながら回転する。回転中に圧送ローラ21は接触ローラ22a、22bと機械的に擦れ合うのでローラ表面の塗料は擦り落とされる。このとき圧送ローラ21は同時にローラ内部から外部に向けて洗浄剤が噴射されるので、塗料の擦り落とし効果は相乗的に向上する。

このように構成において、図示しないモータを回転させると回転駆動装置33a、33bが回転し、それに伴って無限軌道ベルト34が回転移動する。したがって、無限軌道ベルト34の上へ押し当てられている圧送ローラ21も回転し、刷毛に残留していた塗料が洗浄剤の噴射とともに擦り落とされる。
