本発明は、車輪と共に回転するディスクロータにブレーキ摩擦材を押圧したり離間したりして制動力を制御する電動ブレーキ装置に関するものである。

【従来の技術】
従来、この種の電動ブレーキ装置としては、車輪と共に回転するディスクロータに向けてブレーキ摩擦材を進退移動させる電動アクチュエータと、前記ブレーキ摩擦材の押圧力を検出する推力センサと、前記ブレーキ摩擦材の位置を検出する位置センサとを各車輪に備え、運転者がブレーキペダルを踏み込んだときには、前記推力センサの検出結果に基づいて前記電動アクチュエータを制御し、運転者がブレーキペダル操作を解除したときには、前記推力センサの検出結果と位置センサの検出結果とに基づいて前記電動アクチュエータを制御するものがある(例えば、特許文献1参照。)。

【発明が解決しようとする課題】
ところで、このような電動ブレーキ装置にあっては、通常、ディスクロータ等に生じる制動熱によって、前記推力センサの検出結果にドリフトが発生する。その際、前記推力センサの検出結果に発生するドリフト量は、ディスクロータ等の冷却条件や制動条件によって車輪毎に異なったものとなる。

そのため、上記従来の電動ブレーキ装置のように、運転者がブレーキペダル操作を解除したときには、推力センサの検出結果と位置センサの検出結果とに基づいて電動アクチュエータを制御するものでは、例えば当該推力センサ等の検出結果にドリフトが発生していると、各車輪の制動力にばらつきが生じて、運転者に違和感を与えてしまう恐れがあった。
そこで、本発明は上記従来技術の未解決の問題点に着目してなされたものであって、運転者の違和感を抑制防止できる電動ブレーキ装置を提供することを課題としている。

【課題を解決するための手段】
上記課題を達成するために、請求項1に係る電動ブレーキ装置は、車輪と共に回転する回転体にブレーキ摩擦材を押圧したり離間したりして制動力を制御する電動制動機構を各車輪に備え、運転者の制動操作量に応じた目標制動力に各車輪の制動力が一致するように前記電動制動機構を制御する電動ブレーキ装置であって、前記電動制動機構の何れかでブレーキ摩擦材が離間開始したときに、ブレーキ摩擦材が離間開始していない電動制動機構が存在するときは、当該離間していない電動制動機構の目標制動力を小さく設定することを特徴とするものである。

【発明の効果】
したがって、請求項1に係る電動ブレーキ装置にあっては、電動制動機構の何れかでブレーキ摩擦材が離間開始したときに、ブレーキ摩擦材が離間開始していない電動制動機構が存在するときは、当該離間していない電動制動機構の目標制動力を小さく設定するため、例えば運転者が制動操作を解除しているときに、ブレーキ摩擦材が離間開始した電動制動機構が1つでもあると、他の電動制動機構の目標制動力が全て小さく設定され、各車輪の制動力のばらつきが小さくなり、車両の制動バランスの変化を抑制して、運転者の違和感を抑制防止できる。

一方、請求項2に係る電動ブレーキ装置にあっては、電動制動機構の何れかでブレーキ摩擦材が離間開始したときに、ブレーキ摩擦材が離間開始していない電動制動機構が存在するときは、前記離間開始したブレーキ摩擦材が回転体に接触するように前記電動制動機構を制御するため、例えば運転者が制動操作を解除しているときに、回転体にブレーキ摩擦材が接触している電動制動機構が1つでもあると、離間開始したブレーキ摩擦材を再び回転体に接触させるように前記電動制動機構が制御され、各車輪の制動力のばらつきが小さくなり、車両の制動バランスの変化を抑制して、運転者の違和感を抑制防止できる。

【発明の実施の形態】
以下、本発明の実施の形態を図面に基づいて説明する。
図1は、本発明の第1の実施形態を示す概略構成図であり、図中、1FL〜1RRは、夫々二点鎖線で図示した前左輪2FL、前右輪2FR、後左輪2RL及び後右輪2RRに制動力を発生させる電動ブレーキである。これら電動ブレーキ1FL〜1RRの夫々は、図2に示すように、各車輪2FL〜2RRに一体に形成されたディスクロータ3FL〜3RRと、このディスクロータ3FL〜3RRに制動力を与えるフローティング型のキャリパ4FL〜4RRとを備えている。

キャリパ4FL〜4RRは、ディスクロータ3FL〜3RRを挟んで対向する固定ブレーキ摩擦材5a及び可動ブレーキ摩擦材5bを含むブレーキ摩擦材5FL〜5RRと、可動ブレーキ摩擦材5bをディスクロータ3FL〜3RRに対して進退させて制動力を制御する電動駆動機構6と、ディスクロータ3FL〜3RRに対する可動ブレーキ摩擦材5bの押圧力を検出する押圧力センサ7FL〜7RRとを備えている。なお、押圧力センサ7FL〜7RRには、ピエゾ抵抗素子やストレインゲージ式ロードセル及び歪みゲージ等が使用されている。

ここで、電動駆動機構6は、ステッピングモータで構成される電動モータ8FL〜8RRと、この電動モータ8FL〜8RRの回転運動を直線運動に変換する直線変換機構9とを備えている。この直線変換機構9は、電動モータ8FL〜8RRの回転軸8aに連結されたボールネジ軸10と、このボールネジ軸10にボール11を介して螺合するボールナット12と、このボールナット12の摺動を許容し回転を阻止する係合部13とを有している。

また、電動モータ8FL〜8RRには、その回転角及び回転方向を検出するロータリエンコーダ14が取り付けられている。また、ボールナット12は、電動モータ8FL〜8RR側が開放され、電動モータ8FL〜8RR側とは反対側が端板15で閉塞された円筒状に形成されている。また、係合部13では、ボールナット12の外周面の断面を三角、四角等の多角形状にして、それに合わせてキャリパ4の内周壁も多角形状に形成して、両者を係合させるか、キー等の回り止め部材を使用してボールナット12の回り止めを行う。

そして、電動モータ8FL〜8RRは、図1に示すように制御装置16によって駆動制御される。この制御装置16は、ディスクロータ3FL〜3RRが装着された各車輪2FL〜2RRの回転速度を検出する車輪速センサ17と、車両に発生する前後加速度を検出する前後加速度センサ18と、車両に生じるヨーレートを検出するヨーレートセンサ19と、運転者のブレーキ操作に対して擬似的な反力を発生させる反力発生装置20を備えたブレーキペダル21の踏込み量を検出するブレーキ操作量センサ22とを備えている。

これら各種センサ17〜19及び22で検出された各検出信号と、各電動ブレーキ1FL〜1RRのロータリエンコーダ14で検出された電動モータ8の回転角及び回転方向と、押圧力センサ7FL〜7RRで検出された制動力信号とが、例えばマイクロコンピュータで構成されるコントローラ23に入力され、このコントローラ23で、後述する図3、図4及び図7の制動制御処理、クリアランス制御処理及び制動力制御処理を実行して、各入力信号から各電動ブレーキ1FL〜1RRで必要な制動力が発生されるように各ブレーキ摩擦部材5FL〜5RRの位置指令及び押圧力指令を算出し、それらに応じた駆動指令値を出力する。そして、このコントローラ23から出力される駆動指令値が夫々の駆動回路24FL〜24RRに入力され、この駆動回路24FL〜24RRが電動モータ8FL〜8RRを駆動させる。

なお、駆動回路24FL及び24RR、並びに24FR及び24RLには、バッテリ25A及び25Bから個別に電力が供給され、バッテリ25A及び25Bの何れか一方、例えば25Aに異常が発生して出力電力が減少した場合でも、他方のバッテリ25Bで駆動回路24FR及び24RLに正常な電力を供給することができ、必要最低限の制動力を確保することができる。

次に、コントローラ23で実行される制動制御処理を、図3のフローチャートを参照しながら詳細に説明する。なお、コントローラ23では、常時、各電動ブレーキ1FL〜1RRに対する制動制御処理を順次実行するが、ここでは、前右輪2FRについてのみ説明する。
先ず、ステップS101では、ブレーキ操作量センサ22で検出されたブレーキペダル21の踏込み量(以下、ブレーキ操作量Sという。)を読み込む。

次にステップS103に移行して、ロータリエンコーダ14で検出された電動モータ8の回転角及び回転方向を読み込み、それらとボールネジのピッチとに基づいてブレーキ摩擦材位置PFRを算出する。

次にステップS104に移行して、前右輪2FRのブレーキ摩擦材の移動量に対する制動力の変化率dFFR/dPFRを算出する。具体的には、まず前記ステップS102で読み込んだ前右輪2FRの制動力FFRから、この演算処理が前回実行されたときに読み込んだ前右輪2FRの制動力FFRを減じて制動力の変化量dFFRを算出する。また、前記ステップS103で算出されたブレーキ摩擦材位置PFRから、この演算処理が前回実行されたときに算出された前右輪2FRのブレーキ摩擦材位置PFRを減じてブレーキ摩擦材位置の変化量dPFRを算出する。そして、制動力の変化量dFFRをブレーキ摩擦材位置の変化量dPFRで除して、前記変化率dFFR/dPFRを算出する。

次にステップS105に移行して、前右輪2FRのブレーキ摩擦材5FRがディスクロータ3FRから離間しているか否かを判定し、離間している場合には(YES)ステップS106に移行し、そうでない場合には(NO)ステップS110に移行する。
具体的には、前右輪2FRの制動力FFRは、図4(a)に示すように、ブレーキ摩擦材5FRがディスクロータ3FRから離間しているときには、ブレーキ摩擦材位置PFRに関わらず一定値となり、また、ブレーキ摩擦材5FRがディスクロータ3FRに接触しているときには、ブレーキ摩擦材位置PFRに応じて増減する。そのため、前右輪2FRのブレーキ摩擦材5FRの移動量に対する制動力の変化率dFFR/dPFRは、図4(b)に示すように、ブレーキ摩擦材5FRがディスクロータ3FRから離間しているときには略々「0」となり、また、ブレーキ摩擦材5FRがディスクロータ3FRに接触しているときには、ブレーキ摩擦材位置PFRに応じて増減する。したがって、ここでは前記変化率dFFR/dPFRが所定値αより小さい場合には、ブレーキ摩擦材5FRがディスクロータ3FRから離間していると判断でき、そうでない場合にはブレーキ摩擦材5FRがディスクロータ3FRに接触していると判断できる。

このように、本実施形態では、ブレーキ摩擦材5FRの移動量に対する制動力の変化率dFFR/dPFRを算出し、その変化率dFFR/dPFRが所定値αより小さいときに、当該ブレーキ摩擦材5FRが離間していると判定するため、図4(a)で点線図示したように、押圧力センサ7FRの検出結果にドリフトを生じていても、図4(b)に示すように、適切な判定をすることができる。

図5に示すクリアランス制御処理のサブルーチンでは、先ず、ステップS201で、コントローラ23が有するメモリに記憶されているブレーキ摩擦材5FRの離間位置P0FRを読み込む。

次にステップS202に移行して、コントローラ23が有するメモリに記憶されている摩擦材位置指令算出用制御マップを参照し、前記ステップS101で読み込んだブレーキ操作量Sに基づいて摩擦材位置指令PFR*を算出する。この摩擦材位置指令算出用制御マップは、図6で実線図示したように、横軸にブレーキ操作量Sを、縦軸に摩擦材位置指令PFR*をとり、その摩擦材位置指令PFR*は、ブレーキ操作量Sが小さい領域にあっては最小値となり、ブレーキ操作量Sが大きい領域にあっては当該ブレーキ操作量Sに応じて線形状に増減し、ペダル遊びが終りとなる所定値S0に到達したときに離間位置P0FRとなるように設定されている。

次にステップS203に移行して、運転者がブレーキペダル21の踏込操作を解除しているか、つまり前記ステップS101で読み込まれたブレーキ操作量Sが減少傾向にあるか否かを判定し、減少傾向にある場合には(YES)ステップS204に移行し、そうでない場合には(NO)ステップS206に移行する。
前記ステップS204では、ブレーキ摩擦材5FL〜3RRが離間開始していない電動ブレーキ1FL〜1RRが1つも存在しないか、つまり他輪(前左輪2FL、後左輪2RL及び後右輪2RR)のブレーキ摩擦材5FL、5RL及び5RRがディスクロータ3FL、3RL及び3RRから全て離間開始しているか否かを判定し、全て離間開始している場合には(YES)前記ステップS206に移行し、そうでない場合には(NO)ステップS205に移行する。

次に、図7に示した、制動力制御処理のサブルーチンでは、先ず、ステップS301で、運転者がブレーキペダル21の踏込操作を解除しているか、つまり前記ステップS101で読み込んだブレーキ操作量Sが減少傾向にあるか否かを判定し、減少傾向にある場合には(YES)ステップS302に移行し、そうでない場合には(NO)ステップS304に移行する。

次に、第1の実施形態の電動ブレーキ装置の動作を、具体的状況に基づいて説明する。先ず、運転者がブレーキペダル21の踏込操作を解除しているときに、図9の実線で図示したように、前右輪2FRの押圧力センサ7FRの検出結果にドリフトを生じ、前右輪2FRのブレーキ摩擦材5FRだけが離間開始したとする(時刻t1)。すると、まず前右輪2FRの制動制御処理では、図3に示すように、ステップS101で、ブレーキ操作量Sが読み込まれ、ステップS102で、制動力FFL〜FRRが読み込まれ、ステップS103で、ブレーキ摩擦材位置PFRが算出され、ステップS104で、ブレーキ摩擦材5FRの移動量に対する制動力の変化率dFFR/dPFRが略々“0”となり、ステップS105及びS106の判定が「YES」となり、ステップS107で、前記ブレーキ摩擦材位置PFRが離間位置P0FRとして記憶され、ステップS108で、制動力フラグFLGFRが“0”のリセット状態とされ、ステップS109で、クリアランス制御処理のサブルーチンが実行される。

クリアランス制御処理が実行されると、図5に示すように、ステップS201で、前記ブレーキ摩擦材5FRの離間位置P0FRがメモリから読み込まれ、ステップS202で、摩擦材位置指令算出用制御マップを参照し、ブレーキ操作量Sに基づいて摩擦材位置指令PFR*が算出され、ステップS203の判定が「YES」となり、またステップS204の判定が「NO」となり、ステップS205で、ブレーキ摩擦材5FRの離間位置P0FRが新たなブレーキ摩擦材位置指令PFR*とされ、ステップS206で、前記摩擦材位置指令PFR*に実際の摩擦材位置PFRが一致するように駆動指令値が演算され、その駆動指令値が駆動回路24FRに出力される。

これにより、電動モータ8FRが時計方向に回転駆動され、回転軸8aを介してボールネジ軸10も回転駆動される。このボールネジ軸10と螺合するボールナット12は、キャリパ4FRの内周壁との係合により回転阻止されて直動のみが可能となり、図9の実線で図示したように、ブレーキ摩擦材5FRをディスクロータ3FRに接触させて離間位置P0FRに保持する。

このように本実施形態では、運転者がブレーキペダル21の踏込操作を解除しているときに、ブレーキ摩擦材5FL〜5RRが離間開始した車輪が1つでもあると、他の車輪の制動力指令FFL*〜FRR*が全て小さく設定されるため、図9の一点鎖線で図示したように、各車輪の制動力FFL〜FRRのばらつきがより小さくなり、車両の制動バランスの変化が抑制され、運転者の違和感が抑制防止される。

次に、本発明の第2の実施形態を図10に基づいて説明する。
この第2の実施形態は、前述した第1の実施形態における制動力制御処理において、ブレーキ摩擦材が離間開始した電動ブレーキが1つだけあるときに、制動力の発生が左右の片側だけに偏ることを直ちに回避するようにしたものである。
すなわち、第2の実施形態では、コントローラ23で実行される制動力制御処理は、図10に示すように、前述した第1の実施形態の制動力制御処理のステップS303の処理を、前右輪2FRに対して左右方向の反対側に配設された他輪(前左輪2FL及び後左輪2RL)のブレーキ摩擦材5FL及び3RLが1つも離間開始していないか否かを判定するステップS303’に変更することを除いては、第1の実施形態と同様の制御処理で構成される。なお、図7との対応部分には同一符号を付し、その詳細説明は省略する。

なお、ここでは、前右輪2FRについてのみ説明したが、ステップS303’の処理において、前左輪2FLを制御する場合はFL及びRLをFR及びRRに、後左輪2RLを制御する場合はFL及びRLをRR及びFRに、後右輪2RRを制御する場合はFL及びRLをRL及びFLに、夫々対応させればよい。
