【発明の属する技術分野】
本発明は、熱可塑性樹脂製タフティングマット、さらに詳しくは、軽量で、耐水性、柔軟性に優れ、かつ、パイル糸の抜け出しがなく、長期の使用が可能な熱可塑性樹脂製タフティングマット及びその製造方法に関する。

【従来の技術】
近年、人工芝生、敷物としてパイル糸をタフティングしたタフティングマットが広く使用されている。かかるタフティングマット20は、図7に示すように、一次基布21にパイル糸22をタフティングして得られたパイル布23の裏面にラテックス24を塗布することによって、パイル糸を固定して人工芝生等とされている。

しかし、かかるタフティングマット20は、パイル糸22がポリプロピレン、ポリエステル、ポリアミド等によって製造され、一次基布21はジュート、ポリエステル、ポリプロピレン等によって製造されることから、タフティングマット20は多彩な材料で形成されている。また、使用中のパイル糸22の抜け出しを防止するため、パイル糸を固定する必要があり、接着剤としてラテックスを用いて、タフティングマット20の裏面に塗布し、ラテックス層24を形成することによってパイル糸22が固定されている。このため、得られたタフティングマット20は多種の材料が混在しており、タフティングマット20の回収、再生を難しくしている問題があった。

タフティングマットの回収、再生を容易にすることを目的として、ラテックスに代えて熱可塑性樹脂を使用したタフティングマットが提案されており(特許文献1)、一次基布及びパイル糸にポリプロピレンを用い、裏面にポリエチレンフィルムを接合したポリオレフィン製のタフティングマットが示されている。しかし、ポリエチレンをフィルム状にしてこれを加熱溶融してロール等で押圧接合する方式ではパイル糸の接合に問題があり、実用的な手法として満足し得るものではない。例えば、パイル糸22をタフティングしたパイル布23の裏面は、パイル糸22によって無数の凹凸が形成されているため、ロールで押圧する場合、パイル糸22による凸部によって全面の押圧が阻害され、凸部の周りには非接着部が残存することとなって、視覚的に商品価値を損なうと共にパイル糸の固定機能が充分発揮できず、使用中にパイル糸22が抜け落ちるおそれがある。

また、特許文献1には、裏打するポリエチレンとして、粉末のポリエチレンを用い、パイル布の裏面に敷き広げた後、これを加熱溶融する方式が提案されている。しかし、ポリエチレンを粉末化するためには手数がかかりコスト高となる外、敷き広げられたポリエチレンを加熱溶融してパイル布の裏面に接合するためには長時間を要し、生産性を上げることができないという問題がある。

また、敷き広げられた粉末ポリエチレンを加熱溶融した場合には、ポリエチレン表面が平坦になるため、タフティングマット20をコンクリート等に敷設した場合、雨水等の排水性が悪いという問題もある。

【発明が解決しようとする課題】
本発明は、敷物、人工芝生として好適な、軽量で、耐水性、柔軟性に優れ、また、パイル糸の抜け出しがなく、耐久性に優れた熱可塑性樹脂製タフティングマット及びその製造方法を提供するものである。

【課題を解決するための手段】
本発明は、上記課題を解決するために鋭意検討した結果なされたもので、具体的には、熱可塑性樹脂製の布状体からなる一次基布の裏面に、低融点の内面接合熱可塑性樹脂シートを添設し、これにパイル糸をタフテイングした後、加熱処理してなることを特徴とする熱可塑性樹脂製タフティングマットを提供するものである。

また、本発明は、一次基布、内面接合熱可塑性樹脂シート、及び、パイル糸がオレフィン系重合体からなる上記の熱可塑性樹脂製タフティングマット、内面接合熱可塑性樹脂シートがエチレン系重合体又はプロピレン系重合体からなる上記の熱可塑性樹脂製タフティングマット、及び、低融点の内面接合熱可塑性樹脂シートがメタロセン触媒を用いて重合されたポリエチレン、線状低密度ポリエチレン、ポリプロピレン又はこれらの混合物である上記の熱可塑性樹脂製タフティングマットを提供するものである。

さらに、本発明は、低融点の内面接合熱可塑性樹脂シートに所定の間隔をおいて多数の排水孔が穿設されてなる上記の熱可塑性樹脂製タフティングマット、一次基布に低融点の内面接合熱可塑性樹脂シートを添設した積層体にパイル糸をタフテイングし、その裏面に外面接合熱可塑性樹脂シートを添着してなる上記の熱可塑性樹脂製タフティングマット、及び、熱可塑性樹脂製タフティングマットがカーペット又は人工芝生である上記の熱可塑性樹脂製タフティングマットを提供するものである。

さらにまた、本発明は、熱可塑性樹脂製の布状体からなる一次基布に低融点の内面接合熱可塑性樹脂シートを添設して積層体を形成し、得られた積層体に熱可塑性樹脂製のパイル糸をタフティングしてパイル布とし、次いで、パイル布の内面接合熱可塑性樹脂シート側を加熱処理することを特徴とする熱可塑性樹脂製タフティングマットの製造方法、及び、熱可塑性樹脂製の布状体からなる一次基布に、低融点の内面接合熱可塑性樹脂シートを添設して積層体を形成し、得られた積層体に熱可塑性樹脂製のパイル糸をタフティングしてパイル布とし、次いで、パイル布の内面接合熱可塑性樹脂シート側を熱処理すると共にパイル布の裏面に溶融外面接合熱可塑性樹脂シートを空気圧を利用して接合することによって、外面接合熱可塑性樹脂シートをパイル糸による凹凸に沿わせて、パイル布の裏面の実質的全面に密着せしめることを特徴とする熱可塑性樹脂製タフティングマットの製造方法を提供するものである。

また、本発明は、パイル布の裏面に輻射加熱装置によって加熱溶融した外面接合熱可塑性樹脂シートを接合する上記の熱可塑性樹脂製タフティングマットの製造方法、輻射熱吸収性の微粉末を配合した外面接合熱可塑性樹脂シートを輻射加熱装置を用いて加熱溶融して接合する上記の熱可塑性樹脂製タフティングマットの製造方法、及び、外面接合熱可塑性樹脂シートの上面から熱風を吹き付けることによって熱可塑性樹脂フィルムを加熱溶融して接合する上記の熱可塑性樹脂製タフティングマットの製造方法を提供するものである。

【発明の実施の形態】
本発明のタフティングマット1は、図1(A)、(B)に示すように、熱可塑性樹脂製の一次基布2に融点の低い内面接合熱可塑性樹脂シート6を添設し、得られた積層体に熱可塑性樹脂製のパイル糸3をタフティングしてパイル布4を形成し、これを熱処理することによって形成される。内面接合熱可塑性樹脂シート6は、一次基布2とタフティングされたパイル糸3の間に介装されてパイル糸3を接合固定する接合用熱可塑性樹脂シートを意味する。

一次基布2としては、熱可塑性樹脂製の一軸延伸線条体5からなる布状体が用いられる。本発明において布状体とは、熱可塑性樹脂製の線条体5からなる可撓性のシート状体を総称するものとし、線条体5としては、ヤーン、テープ、スプリットヤーン、モノフィラメント、紡績糸、短繊維、長繊維等を含むものである。線条体5は、必要に応じて撚糸される。

線条体5としては、図5(A)に示すように、熱可塑性樹脂からなる基層10の単層体であってもよく、また、図5(B)に示すように、基層10の片面に接合層11が積層されたものであってもよく、また、図5(C)に示すように、基層10の両面に接合層11を積層したものであってもよい。さらに、図5(D)に示すように、シースコア構造とすることができ、図5(E)に示すように、サイドバイサイド構造とすることもできる。中でも、図5(C)に示すように、テープ状基層10の両面に低融点の接合層11を積層したものが望ましい。

線条体5を構成する熱可塑性樹脂、線条体5が複層構造からなるときは基層10を構成する熱可塑性樹脂としては、延伸効果の大きい結晶性熱可塑性樹脂が望ましく、高密度ポリエチレン、線状低密度ポリエチレン、ポリプロピレン、エチレン・プロピレンブロック共重合体等のオレフィン系重合体、ポリエチレンテレフタレート、ポリブチレンテレフタレート等のポリエステル、ナイロン6、ナイロン66等のポリアミド、ポリアクリロニトリル、ポリ塩化ビニリデン、ポリイミド、アラミド樹脂等を用いることができる。

中でも加工性と経済性からポリエチレン、ポリプロピレン等のオレフィン系重合体が好ましい。特に、高密度ポリエチレンが望ましく、高密度ポリエチレンとしては、密度が0.930〜0.970g/cm3、好ましくは0.940〜0.960g/cm3、MFRが0.2〜10.0g/10分、好ましくは0.3〜3.0g/10分のものが望ましい。

接合層11は布状体とした後、線条体5間を接合し、あるいは、線条体5と内面接合熱可塑性樹脂シート6とを接合する機能を果たすもので、基層10を構成する合成樹脂より融点が低く熱融着性の優れた合成樹脂が選択される。

接合層11を形成する熱可塑性樹脂としては、具体的には、高圧法低密度ポリエチレン、高密度ポリエチレン、線状低密度ポリエチレン、エチレン・酢酸ビニル共重合体、エチレン・(メタ)アクリル酸エステル等のエチレン系重合体、ポリプロピレン、エチレン・プロピレンブロック共重合体等のプロピレン系重合体等のオレフィン系重合体、ポリエチレンテレフタレート、ポリブチレンテレフタレート等のポリエステル、ナイロン6、ナイロン66のポリアミド等を用いることができ、線条体5の基層10より低融点、好ましくは10℃以上、さらに好ましくは20℃以上融点の低い熱可塑性樹脂が選択される。中でも、エチレン系重合体、又は、プロピレン系重合体が好ましく、特に、接合性の面から、メタロセン触媒を用いて重合されたポリエチレン、線状低密度ポリエチレン、ポリプロピレン又はこれらの混合物が好ましい。

基層10あるいは接合層11を形成する熱可塑性樹脂には、目的に応じて各種の添加剤を添加することができる。具体的には、フェノール系、有機ホスファイト系、ホスナイトなどの有機リン系、チオエーテル系等の酸化防止剤;ヒンダードアミン系等の光安定剤;ベンゾフェノン系、ベンゾトリアゾール系、ベンゾエート系等の紫外線吸収剤;ノニオン系、カチオン系、アニオン系等の帯電防止剤;ビスアミド系、ワックス系、有機金属塩系等の分散剤;アルカリ土類金属塩のカルボン酸塩系等の塩素補足剤;アミド系、ワックス系、有機金属塩系、エステル系等の滑剤;ヒドラジン系、アミンアシド系等の金属不活性剤;含臭素有機系、リン酸系、三酸化アンチモン、水酸化マグネシウム、赤リン等の難燃剤;有機顔料;無機顔料;無機充填剤、有機充填剤;金属イオン系などの無機、有機抗菌剤等が挙げられる。

これら添加剤は、適宜組み合わされて、線条体5の材料組成物を製造するいずれかの工程で配合される。添加剤の配合は、従来の公知の二軸スクリュー押出機、バンバリーミキサー、ニーダー、ミキシングロール等の混練装置を用いて所定割合に混合して、これを溶融混練して調製してもよいし、高濃度のいわゆるマスターバッチを作製し、これを希釈して使用するようにしてもよい。

また、延伸は、熱ロールによる延伸、熱板による延伸、熱風炉による延伸等によって行なうことができる。延伸倍率は通常3〜10倍程度とされる。

線条体5として積層体が使用される場合、成形材料となる積層フィルムを成形する手段としては、予め基層10となるフィルムと接合層11となるフィルムを形成してドライラミネート法や熱ラミネート法を用いて複層化する手段や、基層10となるフィルムの表面に接合層11となる熱可塑性合成樹脂をコーティングする方法、予め形成した基層10となるフィルムに接合層11を押出ラミネートする方法、あるいは、多層共押出法によって積層フィルムとして押出成形するなどの公知の手段から適宜選択して用いればよいが、成形の容易さやコスト面、並びに、製品の各層間の接着性及び光透過性の点では、多層共押出法によって基層10と接合層11との積層体を一段で得る方法が望ましい。シースコア構造、あるいは、サイドバイサイド構造については共押出法によるのが一般的である。

線条体5として一軸延伸フラットヤーンを用いるときは、その太さはなんらの制限なく目的に応じて任意に設定することができるが、一般的には、75〜2000デシテックス、糸幅が0.3〜10mmの範囲とされる。こうして得られた一軸延伸フラットヤーンは、縦方向に小さな切れ目を入れてスプリットヤーンとすることもできる。スプリットヤーンとすることによって風合い、手触りを改良することができる。

こうして得られた一軸延伸テープ状の線条体5は、図3に示すように、平織、綾織、斜文織、畦織、二重織、模紗織等の方法で織製し、あるいは、図4に示すように、多数の線条体5bを並列し、その上に交差するように線条体5aを配設してその交点を接合した交差結合布(ソフ)とすることによって一次基布2として用いることができ、また、タテ編み、ヨコ編み、ラッセル編み、トリコット編み等に編込むことによって一次基布2とすることができる。

また、線条体5としては、延伸されたモノフィラメントを使用することもでき、短繊維を紡績して得られた撚糸を使用することも可能である。さらに、一次基布2として不織布を使用することができ、不織布は、ニードルパンチ法、スパンボンド法、メルトブロー法、トウ開繊法、バーストファイバー法等により形成されたものを用いることができる。

線条体5を布状とすることによって得られた一次基布2の裏面には、融点の低い内面接合熱可塑性樹脂シート6が添設される。本発明において、融点が高い、低い、とは、一次基布2を構成する線条体5の熱可塑性樹脂、線条体5が複層からなるときは融点の高い熱可塑性樹脂、すなわち、基層10となる熱可塑性樹脂との比較によって判断される。

内面接合熱可塑性樹脂シート6を構成する熱可塑性樹脂としては、高圧法低密度ポリエチレン、高密度ポリエチレン、線状低密度ポリエチレン、エチレン・酢酸ビニル共重合体、エチレン・(メタ)アクリル酸エステル等のエチレン系重合体、ポリプロピレン、エチレン・プロピレンブロック共重合体等のプロピレン系重合体等のオレフィン系重合体、ポリエチレンテレフタレート、ポリブチレンテレフタレート等のポリエステル、ナイロン6、ナイロン66のポリアミド等を用いることができ、線条体5の基層10より低融点、好ましくは10℃以上、さらに好ましくは20℃以上融点の低い熱可塑性樹脂が選択される。中でも、MFRが10以上のエチレン系重合体、又は、プロピレン系重合体が好ましく、特に、しなやかさの面からメタロセン触媒を用いて重合されたポリエチレン、線状低密度ポリエチレン、ポリプロピレン又はこれらの混合物が好ましい。MFRが10未満では、接合温度あるいは熱処理温度を高くする必要が生じて、パイル糸3が収縮するおそれが生じる。

内面接合熱可塑性樹脂シート6の厚さは、任意であり、目的に応じて選定することができるが、一般には、20μm以上、好ましくは50μm以上2mm以下程度とされる。

内面接合熱可塑性樹脂シート6の一次基布2への添設は、内面接合熱可塑性樹脂シート6と一次基布2を単に合わせるのみでよいが、一般には、内面接合熱可塑性樹脂シート6は一次基布2に熱融着される。一次基布2に接合する方法としては、一次基布2と予め形成された内面接合熱可塑性樹脂シート6とをドライラミネート法や熱ラミネート法を用いて接合する手段や、一次基布2の表面に内面接合熱可塑性樹脂シート6となる熱可塑性樹脂をコーティングする方法、一次基布2の表面に内面接合熱可塑性樹脂シート6となる熱可塑性樹脂を押出ラミネートする方法などの公知の手段から適宜選択して用いることができる。

なお、内面接合熱可塑性樹脂シート6は、一次基布2と接合する前または接合した後で、所定の間隔をおいて細孔を多数穿設することによって、タフティングマット1に多数の排水孔を形成して排水機能をもたせることができ、また、好ましい方法である。

パイル糸3は、熱可塑性樹脂を一軸延伸することによって形成され、パイル糸3を形成する熱可塑性樹脂としては、延伸効果の大きい結晶性の熱可塑性樹脂が用いられる。具体的には、高密度ポリエチレン、線状低密度ポリエチレン、超高分子量ポリエチレン、ポリプロピレン、エチレン・プロピレンブロック共重合体等のオレフィン系重合体、ポリエチレンテレフタレート、ポリブチレンテレフタレート等のポリエステル、ナイロン6、ナイロン66のポリアミド、ポリアクリロニトリル、アラミド樹脂等を用いることができる。中でも加工性と経済性の面から高密度ポリエチレン、ポリプロピレン、エチレン・プロピレンブロック共重合体が望ましい。

なお、本発明においてパイル糸3は、結晶性の熱可塑性樹脂の単層体であってもよいが、結晶性の熱可塑性樹脂からなる基層の表面に、表層を積層することができる。層構造としては一次基布2の線条体5と同様の構造に形成することが可能である。

表層は、一次基布にパイル糸を固定し、また、パイル糸に風合いを与え、あるいは、タフティングマット1を希望の色彩に着色するもので、顔料又は無機フィラーの配合量の少ない基層に、顔料又は無機フィラーの配合量の多い表層を積層することによって機能分化することができ、基層によって機械的強度が付与され、表層によって接合性、色彩、風合いが付与される。その結果、機械的強度を低下することなく、所望のパイル糸3を得ることができる。

これらパイル糸3を構成する熱可塑性樹脂には、目的に応じて各種の添加剤を添加することができる。具体的には、有機リン系、チオエーテル系等の酸化防止剤;ヒンダードアミン系等の光安定剤;ベンゾフェノン系、ベンゾトリアゾール系、ベンゾエート系等の紫外線吸収剤;帯電防止剤;分散剤;アルカリ土類金属塩のカルボン酸塩系等の塩素補足剤;アミド系、ワックス系、有機金属塩系、エステル系等の滑剤;金属不活性剤;難燃剤;有機顔料;無機顔料;無機充填剤、有機充填剤;金属イオン系などの無機、有機抗菌剤等が挙げられる。

得られたパイル糸3は、融点の低い内面接合熱可塑性樹脂シート6が添設された一次基布2にタフティングされてパイル布4とされる。パイル糸3のタフティングは、従来公知のタフティングカーペットの製造方法と同様の方法によって行うことができ、パイルはカットパイルであってもよく、また、ループ状パイルであってもよい。

タフティングされたパイル布4は、内面接合熱可塑性樹脂シート6側が熱処理され、熱処理によってパイル糸3が一次基布2に接着固定される。また、内面接合熱可塑性樹脂シート6が一次基布2に単に重ね合わせることによって積層体とされている場合には、この熱処理によって内面接合熱可塑性樹脂シート6を一次基布2に熱融着することができる。

熱処理方法としては、パイル布4を加熱炉で加熱する方法、輻射線によって加熱する方法、熱風を吹付ける方法等を使用することができる。

また、一次基布2にパイル糸3がタフティングされたパイル布4の裏面には、図2に示すように、パイル糸3の外面に外面接合熱可塑性樹脂シート7を積層することができる。外面接合熱可塑性樹脂シート7としては、内面接合熱可塑性樹脂シート6と同様の熱可塑性樹脂を用いることができる。

中でも、MFRが10以上、好ましくはMFRが15以上、さらに好ましくはMFRが20以上のエチレン系重合体又はプロピレン系重合体が望ましい。MFRが10未満では空気圧による接合が難しくなり、接合温度を高くする必要が生じて、パイル糸3が収縮するおそれが生じる。特に、しなやかさ、防滑性の面からメタロセン触媒を用いて重合されたポリエチレン、エチレン・α−オレフィン共重合体、ポリプロピレン又はこれらの混合物が望ましく、特に融点が50〜120℃のエチレン系重合体が好ましい。

外面接合熱可塑性樹脂シート7の厚さは、任意であり、目的に応じて選定することができるが、一般には、20μm以上、好ましくは50μm以上2mm以下程度とされる。

外面接合熱可塑性樹脂シート7の接合は、空気圧を用いて押圧する方式が望ましく、図6に示すように、パイル布4を裏面が上面となるようにして接合装置に供給し、その上に外面接合熱可塑性樹脂シート7を重ねると共に、加熱ヒーター等の輻射熱加熱方式の加熱装置15を用いて外面接合熱可塑性樹脂シート7を加熱することによって溶融し、次いで、エアーナイフ等の熱風噴き出し装置16を用いて外面接合熱可塑性樹脂シート7を押圧することによって、外面接合熱可塑性樹脂シート7をパイル布4に接合することができる。また、熱風によって加熱と押圧を行なってもよい。なお、外面接合熱可塑性樹脂シート7とパイル布4の接合は、パイル糸3が収縮しない温度範囲で行なわれる。

空気圧を用いて外面接合熱可塑性樹脂シート7を接合することによって、外面接合熱可塑性樹脂シート7は、パイル布4裏面の凹凸に沿って賦形されてパイル布4の裏面全面にぴったりと添着されることとなる。また、パイル糸3によって形成された凸部12の間に連続した凹部13が形成され、凹部13はタフティングマット1が敷設された際に雨水等を排水する排水路として機能させることができる。なお、必要に応じて、内面接合熱可塑性樹脂シート6と外面接合熱可塑性樹脂シート7に所定の間隔をおいて多数の排水孔を設けることによってタフティングマット1を敷設した際の上面の排水を図ることもできる。

本発明においては、外面接合熱可塑性樹脂シート7に輻射熱吸収性物質の微粉末を配合することによって、外面接合熱可塑性樹脂シート7を接合する場合、輻射熱による加熱効率を向上することができる。輻射熱吸収性物質としては、カーボンブラック、グラファイトが好ましい。

本発明においては、一次基布2、内面接合熱可塑性樹脂シート6、パイル糸3、及び、外面接合熱可塑性樹脂シート7の全てをオレフィン系重合体によって形成することが望ましく、オレフィン系重合体に統一することによって、タフティングマット1の回収、再生を容易にすることができる。

また、本発明において使用されるオレフィン系重合体を重合するためのメタロセン触媒としては、メタロセン化合物を主成分とする重合触媒が用いられる。メタロセン化合物は、シクロペンタジエニル又はその誘導体と遷移金属化合物から構成される化合物で、例えば、次の一般式(1)、(2)であらわせる化合物が用いられる。
