本発明は、巻線巻回装置、回転電機の電機子及び回転電機の電機子製造方法に関するものである。

【従来の技術】
従来、例えばモータのコア等に巻線を巻回する巻線巻回装置として、図9,図10に示されるようなものが提案されている(特許文献1〜4参照)。図9に示す巻線巻回装置61aにおいて、巻線供給部62から引き出された巻線63は、制御プーリ64に巻き掛けられ、フライヤ65を介してモータのコア66側に送出される。そして、フライヤ65を回転させることにより、巻線63がコア66に巻回される。

また、巻線巻回装置61aには、巻線63に発生する張力の変動に巻線63の送出速度を追従させることにより、巻線63の張力を一定に保持する張力制御装置が搭載されている。張力制御装置は、サーボモータ67、アーム機構68及び初期張力発生機構69から構成されている。サーボモータ67は、制御プーリ64に連結されており、制御プーリ64を巻線63の送出方向とは反対方向に回転させることによって巻線63に張力を発生させる。アーム機構68は、巻線63の送出方向において制御プーリ64の下流側に設けられており、押さえアーム70、ガイドプーリ71a〜71c及びスプリング72を備えている。アーム機構68は、スプリング72に付勢された押さえアーム70が巻線63を押圧することにより、巻線63に張力を発生させ、制御プーリ64を介して送出された巻線63の緩みを防止する。初期張力発生機構69としてはブレーキ機構73が用いられている。ブレーキ機構73は、2つのブレーキシュー75で巻線63を両側部から挟持することにより、巻線63に張力を発生させて緩みを防止する。

また、図10に示す巻線巻回装置61bにおいて、巻線63はフライヤ65を介すことなく直接コア66側に送出される。そして、コア66を回転させることにより、巻線63がコア66に巻回される。巻線巻回装置61bにも張力制御装置が搭載され、張力制御装置を構成する初期張力発生機構69としてはローラウェイト74が用いられている。ローラウェイト74は、巻線63が巻き掛けられたガイドプーリ76a〜76dを有するウェイト77を自重で落下させることにより、巻線63に張力を発生させて緩みを防止する。

ところで、巻線63をコア66に巻回する場合、フライヤ65やコア66の回転速度の変動に伴い、巻線63の送出速度は急激に変動する。しかも、コア66は断面矩形状をなしているため、フライヤ65またはコア66の回転速度が一定であっても、巻線63の送出速度は周期的な変動を繰り返す。その結果、送出速度の変動によって巻線63の張力が急激に変動し、巻線63が切断されたり緩んだりする可能性がある。

【発明が解決しようとする課題】
しかし、従来の巻線巻回装置61a,61bでは、アーム機構68、ブレーキ機構73及びローラウェイト74によって巻線63に張力が発生し、さらに、サーボモータ67を駆動させることによっても巻線63に張力が発生するようになっている。そのため、巻線63が急加速した場合に、巻線63に過大な張力が発生して切断されてしまうおそれがある。また、アーム機構68及びローラウェイト74には複数のガイドプーリ71a〜71c,76a〜76dが設けられているため、巻線63には各ガイドプーリ71a〜71c,76a〜76dのイナーシャが作用する。ゆえに、巻線が急減速した場合にサーボモータ67を駆動させても、ガイドプーリ71a〜71c,76a〜76dのイナーシャが作用しているために巻線63の進出を抑制できなくなり、巻線63が緩んでしまうおそれがある。

したがって、サーボモータ67によって巻線63の張力の変動に追従させることができず、コア66に巻線63を緩みなく巻回させることができなくなる。ゆえに、モータの生産性向上及び高占積化が困難となる。

本発明は、このような従来の技術に存在する問題点に着目してなされたものであり、その目的は、生産性向上及び高占積化が可能な巻線巻回装置、回転電機の電機子及び回転電機の電機子製造方法を提供することにある。

【課題を解決するための手段】
上記の課題を解決するために、請求項1に記載の発明では、外周部に設けられた溝部内に弾性部材が配置され巻線供給部から引き出される巻線が巻き掛けられた制御プーリと、同制御プーリを駆動させることにより前記巻線を送出するとともに前記巻線に所定の張力を発生させる張力制御用サーボモータと、前記巻線を前記弾性部材側に押し付ける押圧手段と、前記巻線の送出方向において前記制御プーリの下流側に配置され巻芯に前記巻線を巻回するフライヤとを備えることを要旨とする。

【発明の実施の形態】
以下、本発明を具体化した一実施形態を図1〜図6に従って説明する。
図1に示すように、巻線巻回装置11は、コア12に形成された複数のスロット13に巻線14を巻回することにより、回転電機としてのモータの電機子を製造するためのものである。各スロット13は、断面矩形状をなす鉄材等の磁性材料によって形成されており、巻線14が巻回される巻芯の役割を果たしている。図5に示すように、電機子を構成するコンミテータ(整流子)12aには、各スロット13に対応する結線爪12bが形成されている。各結線爪12bにはスロット13に巻き掛けられた巻線14が引っ掛けられる。

図1に示すように、巻線巻回装置11は、巻線供給部としての巻線パック15、2つのフライヤ16及び張力制御装置17を備えている。巻線パック15から引き出された巻線14は、張力制御装置17及びフライヤ16を介してコア12側に送出されるようになっている。

図3に示すように、制御プーリ24にはシャフト26の基端部が連結されている。シャフト26は、プレート21に2つのベアリング27を介して回転自在に取り付けられている。シャフト26の先端部には平歯車28が取り付けられている。平歯車28は、平歯車29に噛合され、同平歯車29は張力制御用サーボモータ(サーボモータ)30の出力軸31に固定されている。平歯車28,29の歯数は、サーボモータ30の回転数より制御プーリ24の回転数を上昇させるように設定されている。すなわち、これら平歯車28,29によって増速機構32が構成されている。サーボモータ30は、プレート21の裏面側に取り付けられたモータ固定板33にネジ止めされている。

各開口部37aは、リング部34及び円板部35の外周部において外周側に行くに従って細くなるテーパ部34a,35aの間に形成されており、断面略V字状をなしている。各ベルト収容部37bは、テーパ部34a,35aよりも前記シャフト26側に配置される薄肉部34b,35bの間に形成されており、断面略矩形状をなしている。各ベルト収容部37b内には、環状かつ断面略円形状をなす弾性部材としての弾性ベルト38が2本ずつ装着されている。各弾性ベルト38は制御プーリ24の厚さ方向において隣接している。ベルト収容部37bの制御プーリ24の厚さ方向における長さは、弾性ベルト38の外径の2倍よりも短くなるように設定されている。そのため、ベルト収容部37bに収容された弾性ベルト38は、断面略楕円状に変形している。よって、制御プーリ24に巻き掛けられた巻線14が両弾性ベルト38間に進入するのを防止できる。絞り込み部37cは、開口部37aとベルト収容部37bとの間を連通する部分に形成されている。絞り込み部37cの制御プーリ24の厚さ方向における長さは、ベルト収容部37bの制御プーリ24の厚さ方向における長さよりも短くなるように設定されている。そのため、両弾性ベルト38がベルト収容部37bから外れてしまうのを防止できる。絞り込み部37cは、制御プーリ24に巻き掛けられる巻線14を両弾性ベルト38間に確実に案内するようになっている。

前記張力制御装置17のプレート21には、従動プーリ39及び2つのガイドプーリ40,41が回転可能に取り付けられている。従動プーリ39は、一方の溝部37から送出されてきた巻線14が巻き掛けられるとともに、従動プーリ39に巻き掛けられた巻線14を他方の溝部37に送出するためのものである。ガイドプーリ40は、巻線パック15から引き出されてきた巻線14を、一方の溝部37に送出するためのものである。ガイドプーリ41は、他方の溝部37から送出されてきた巻線14を、フライヤ16を介してコア12に送出するためのものである。また、ガイドプーリ41は、前記張力センサ23によって検出される張力を安定して確保するためのものである。これらガイドプーリ40,41は、巻線14の絡みを防止するようになっている。

図1に示すように、張力制御装置17は、押圧手段としての巻線押圧機構42を備えている。巻線押圧機構42を構成するアーム43は、略L字状をなしており、アーム43の基端部に配置された回動軸44にて回動可能に支持されている。図2に示すように、アーム43は、プレート21とともにクランプ部45に挟持されることにより、プレート21に固定されるようになっている。アーム43には、3つのプーリ46,47,48が回転可能に取り付けられている。プーリ46,47,48は、アーム43上において三角形の3つの頂点を形成するように配置されている。

図4に示すように、各プーリ46,47,48には、2本の押さえ部材としての押さえベルト49が巻き掛けられている。押さえベルト49は、断面略楕円状をなし、ウレタンゴム等の弾性材料によって形成されている。各押さえベルト49の一部は、前記制御プーリ24の溝部37内に位置する巻線14を押圧するようになっている。図2に示すように、押さえベルト49においてプーリ46とプーリ48とを結ぶ部分は、巻線14を押圧することによって略円弧状に変形している。このとき、押さえベルト49が伸びることによって、押さえベルト49に弾性力が作用するため、巻線14がより確実に押圧される。図4に示すように、押さえベルト49は、前記開口部37a及び前記絞り込み部37cによって巻線14を押圧する位置に案内されるようになっている。よって、巻線14の外周面は、各溝部37内において2本の弾性ベルト38と1本の押さえベルト49とによって押圧されるため、巻線14と各弾性ベルト38との間及び巻線14と押さえベルト49との間には所定の摩擦力が発生するようになっている。

図1に示すように、張力制御装置17は、制御手段としてのマイクロコンピュータ(マイコン)50を備えている。マイコン50は、前記速度センサ20及び前記張力センサ23に電気的に接続されている。マイコン50は、サーボモータ30を駆動させて、巻線14が送出される送出方向(図2に示す矢印F1方向)に制御プーリ24を回転(正転)させることにより、巻線14に発生する張力を弱くするようになっている。また、マイコン50は、サーボモータ30を駆動させて、巻線14が引き込まれる引込方向(図2に示す矢印F2方向)に制御プーリ24を回転(逆転)させることにより、巻線14に発生する張力を強くするようになっている。

マイコン50は記憶手段としてのメモリ51を備えている。メモリ51には、図6に示す速度パターン及びトルクパターンが予め記憶されている。マイコン50は、速度センサ20からの速度検出信号に基づいて、速度パターンに従って、同パターンの速度となるようにサーボモータ30の回転を制御するようになっている。マイコン50は、張力センサ23からの張力検出信号に基づいて、トルクパターンに従って、同パターンのトルクを発生するようにサーボモータ30の回転を制御するようになっている。速度パターン及びトルクパターンは、巻回動作及び結線動作においてそれぞれ異なっている。巻回動作は、複数(本実施形態において3つ)の前記スロット13に同時に巻線14を巻回する動作である。結線動作は、前記コンミテータ12aの前記結線爪12bに巻線14を巻回する動作である。

速度パターンは、サーボモータ30によって駆動される前記制御プーリ24の回転数(rpm)の大きさを時間毎に示している。ここで、巻線14は、断面円形状ではなく、断面矩形状をなすスロット13に巻回されている。そのため、巻線14は、巻回動作において、フライヤ16が半回転する毎に加減速するようになっている。それに伴い、サーボモータ30は、巻線14に生じる張力を一定にするために、フライヤ16が半回転する度に加減速するように制御されている。よって、速度パターンは、巻回動作において、フライヤ16を半回転させたときに制御プーリ24の回転数が最大となる点を結ぶことによって形成されている。
