【発明の属する技術分野】
本発明は、幅広な長尺フィルムを基板として、その基板の長手方向に沿い複数列に区分して薄膜太陽電池のセルブロックをパターニングして作り込んだ太陽電池シートに対し、ロールプロセス方式により封止材,表面保護材,および出力取出し用リードの外装を施して前記セルブロックに対応する単位太陽電池モジュールを作製する太陽電池モジュールの製造方法に関する。

【従来の技術】
頭記の太陽電池モジュールに用いる太陽電池として、フレシキブルなプラスチックシートを基板として、この基板上にアモルファスシリコン(a−Si)の薄膜半導体層からなる光電変換素子,透明電極,接続電極をパターンニングしたフィルム基板形の薄膜太陽電池が公知である(例えば、特許文献1参照。)。

次に、フィルム基板形薄膜太陽電池の構造を図3で説明する。図において、1はプラスチック基板、2はアモルファスシリコンの光電変換層、3は透明電極、4は光電変換層2の裏面電極、5はプラスチック基板1の背面に形成した接続電極、6はプラスチック基板1を貫通して透明電極3と接続電極5との間を導通する集電ホール(スルーホール)、7は接続電極5と裏面電極4との間を導通する接続ホールであり、プラスチック基板1の光入射側に形成した透明電極3,光電変換層2,および裏面電極4にはセル分割溝8をレーザースクライブして複数の単位セルに分離し、さらにプラスチック基板1の裏側に形成した接続電極5には前記の単位セルと半ピッチずらして分割溝9をレーザースクライブし、これで複数単位セルの直列接続構造を形成している。

すなわち、光電変換層2に発生した電流は透明電極3に集められ、ここから集電ホール6→接続電極5→直列ホール7を経て隣接する単位セルの裏面電極4に達し、さらに前記と同様な経路を経て各単位セルを直列に流れる。

上記のフィルム基板形薄膜太陽電池は軽量であり、またロール・ツー・ロール(roll−to−roll) プロセスが適用できて量産性にも優れていることから各種用途への適用が進められており、特に電力用分野では、屋外環境での使用にも十分耐えるように薄膜太陽電池に保護材の外装を施してモジュール化した上で、この太陽電池モジュールを屋根建材などと組合せ、家屋の屋根に葺設して構築した太陽光発電システムが既に実用化されている。

ところで、上記太陽電池モジュールを製品として市場で普及させるには、低価格のモジュールを高い生産性で製造できるようにする量産技術の開発が極めて重要である。

かかる点、長尺なフレキシブルフィルム基板に薄膜太陽電池のブロックをパターニングしたフィルム基板形太陽電池(以下「太陽電池シート」と呼称する)から所定サイズの単位太陽電池モジュールを製作する方法として、従来では長尺な太陽電池シートを薄膜太陽電池のセルブロック領域に対応したサイズのシートに裁断し、続くモジュール組立工程では、裁断した太陽電池シートを枚葉ごとにその表裏両面に封止材,耐候性のある表面保護材シートを貼り合わせ、さらにセルブロックの出力端子に電力取出用リードを取付けてモジュール化する方法が採用されている。

しかしながら、前記した枚葉処理による太陽電池モジュールの製造方法は、所定サイズに裁断した太陽電池シートにフィルム状の封止材, 表面保護材を皺が生じないように貼り合わせることが難しく、その組立工程の多くを人手作業に頼るため多大な作業時間を要し、生産性が低くてコスト高となる。

そこで、最近では生産性の向上,コスト低減化を狙いに、前記の枚葉処理方式に代えて製造工程にロールプロセス方式を導入し、その製造ライン上でロールから繰り出した長尺の太陽電池シートに同じくロールから繰り出した封止材シート,表面保護材シートをラミネートし、その後に所定サイズに裁断してモジュール化する製造方法が広く採用されるようになっており(例えば、特許文献2参照。)、さらにこのロールプロセスの製造ライン途上で太陽電池に出力取出し用リードも取付けるようにした太陽電池モジュールの製造方法も本発明と同じ出願人より特願2002−82925号として先に提案されている。

一方、太陽電池シートの製造技術についても、生産性を高めるために製造装置の改良,大形化が進み、最近では1000mm程度の幅広な長尺プラスチックフィルム基板に単位太陽電池モジュールに対応するサイズのセルブロックを複数列に分けて同時にパターニングして作り込むことも実用化されるに至っている。

次に、前記のように長尺プラスチックフィルム基板に複数列のセルブロックをパターニングした太陽電池シートからロールプロセス方式によりセルブロックに対応するサイズの太陽電池モジュールを製作する従来の製造工程を、図4に基づき説明する。図4(a) 〜(f) は製造の各工程におけるモジュールの組立状態を工程順に表した図であり、図中の左側にはその組立状態を平面図として表し、右側にはその断面図を断面A−A〜F−Fとして表している。

なお、図中で10は太陽電池シート、11は長尺なプラスチックフィルム基板、12はプラスチックフィルム基板11の長手方向に沿って順に形成された薄膜太陽電池のパターニング領域、13は複数列(図示例では4列)に分けて前記のパターニング領域12に形成された直列接続構造(図3参照)になるセルブロック、14は太陽電池シート10の受光面側に貼り合わせた封止材シート、15は封止材シート14の上に積層した表面保護材シート、16は太陽電池のセルブロック13に取付けた出力取出し用リード、17は太陽電池の非受光面側に貼り合わせた封止材シート、18は最終的に積層シートから切り出した定サイズの単位太陽電池モジュールを表している。

まず、図4(a) にロールプロセスの製造ラインにロールから繰り出した太陽電池シート10を示す。この太陽電池シート10には、CVD,スパッタ,レーザースクライブなどの方法により、長尺なプラスチックフィルム基板11にパターニングした薄膜太陽電池の各パターニング領域12にセルブロック13が4列に分けて形成されている。

そして、この太陽電池シート10をロールプロセスの製造ライン上に送りながら以下に述べる工程を経て封止材,表面保護材,および出力取出しリードの外装を施し、最後の工程で前記のセルブロック13に対応したサイズに裁断して単位太陽電池モジュールを構成する。なお、図中の矢印Xは製造ライン上での太陽電池シートの送り方向を表している。

すなわち、最初の工程では図4(b) で示すように、太陽電池シート10の受光面側にパターニング領域12の幅よりも一回り幅広な封止材シート14および表面保護材シート15をラミネートする。

続く工程では、太陽電池シート10のパターニング領域12ごとに、そのセルブロック13の輪郭に沿ってプラスチックフィルム基板11をハーフカットし、セルブロック13を封止材シート14に貼り残してその周囲の非セル領域を封止材シート14から剥がし、スクラップとして除去する。図4(c) はこの状態を示しており、封止材シート14の面上には4列に並んでセルブロック13が島状に並んでいる。

次の工程では、図4(d) で示すように、各セルブロック13に対して太陽電池の非受光面側から、セルブロック13の+極,−極出力端子に位置を合わせて出力取出し用リード16を導電性接着剤などにより接合して取付ける。

その後の工程では、図4(e) で示すように、セルブロック13および出力取出し用リード16を挟んで太陽電池の非受光面側に、前記の封止材14と等幅の封止材シート17を貼り合わせ、最終工程では各セルブロック13の各区分に対応して図中に表した裁断線(点線)Pに沿って積層シートを長手方向に裁断した後、さらに幅方向でセルブロック13の1区分に対応する長さに裁断し、図4(f) に示す単位太陽電池モジュール18を得る。なお、この単位太陽電池モジュール18は、その用途により例えば屋根建材と組合せて屋根材一体形太陽電池モジュールを構成する。

【発明が解決しようとする課題】
前記のロールプロセス方式による製造方法で製作した太陽電池モジュールは、枚葉処理方式に比べてモジュール組立工程が大幅に合理化されて量産性,コスト面での改善が図れるものの、太陽電池シートの面積利用率の面で次記のような問題点が残る。

すなわち、図4で述べたロールプロセスによる製造方法では、プラスチックフィルム基板11に複数列のセルブロック13をパターニングして薄膜太陽電池を作り込んだ太陽電池シート10に対して、まずその表裏両面に封止材シート14,17および表面保護材シート15をラミネートし、さらに出力取出し用リード16を配線した上で、最後にこの積層シートから各セルブロック13に対応したサイズの単位太陽電池モジュール18を切り出すようにしている。

ところで、前記の単位太陽電池モジュール18について、薄膜太陽電池を雨水,湿気などから保護するには、セルブロック13の表裏両面に貼り合わせた封止材14と17との間を、セルブロック13の周縁に沿い完全に密着させて接合させる必要があり、そのために従来の方法では図4(c) で述べたように各列のセルブロック13の輪郭をハーフカットし、その周囲の非セル領域を除去して各列のセルブロック13に対応する封止材14と17の周縁部の接着代を確保するようにしている。

一方、太陽電池シート10の製造工程でプラスチックフィルム基板に薄膜太陽電池をパターニングして作り込む際に、限られた寸法幅のプラスチックフィルム基板11の面積をできる限り活用して有効面積の大きな薄膜太陽電池を形成するには、各列のセルブロック13の領域を広く確保し、セルブロック13の列間に残る非セル領域はできるだけ狭くすることが必要である。

しかしながら、前記のように太陽電池シート10の非セル領域の幅を狭く設定すると、モジュール工程の図4(e) に表した裁断線Pに沿って単位太陽電池モジュール18を切り出した状態では、セルブロック13の表裏両面にラミネートした封止材14と17との周縁部に確保できる接着代の幅が狭くなって防水,防湿に対する高い信頼性が確保できなくなる。例えば、幅1000mmのプラスチックフィルム基板11に形成する薄膜太陽電池のパターニング領域12を一辺940mmの正方形とし、このパターニング領域12に幅220mmのセルブロック13を4列に分けて形成した太陽電池シート10を用いると、セルブロック13の列間に残る非セル領域の幅は僅か数mm程度(両最外端幅は列間より大)であり、これではセルブロック13の周縁部を封止する封止材14,17の十分な接着代が確保できない。

なお、封止材による防水,防湿機能の確保を優先して、太陽電池シート10の非セル部分の幅を広く確保するようにして薄膜太陽電池をパターニングすると、その分だけセルブロック13の幅を狭くするか、あるいはセルブロックの列数を減らす必要があって有効なセル領域の面積利用率が低下し、そのために太陽電池モジュールの製造コストがアップする。

本発明は上記の点に鑑みなされたものであり、その目的は前記問題点を解消し、太陽電池シートに形成したセル領域の面積利用率を高めつつ、しかも防水,防湿に対して信頼性の高い封止機能が確保できるように改良した太陽電池モジュールの製造方法を提供することにある。

【課題を解決するための手段】
上記目的を達成するために本発明によれば、幅広な長尺フィルムを基板として、その基板の長手方向に複数列に区分して薄膜太陽電池のセルブロックをパターニングして作り込んだ太陽電池シートから、以下の工程を経て前記のセルブロックに対応するサイズの単位太陽電池モジュールを製造するものとする。

(1) 第1の工程で、ロールから繰り出した前記太陽電池シートを、その長手方向に沿ってセルブロックの1列分に対応する幅に裁断して個別にロールに巻き取る。

(2) 第2の工程で、ロールから繰り出した裁断済みの太陽電池シートに対し、その受光面側にシート幅よりも一回り幅が広い封止材シートおよび表面保護材シートをロールから繰り出して圧着する。

(3) 第3の工程で、前工程で封止材,表面保護材シートを圧着した太陽電池シートに対し、そのセルブロック領域の輪郭をハーフカット(部分的に裁断)した上で、セルブロックを封止材シート上に残して非セル領域をスクラップとして剥離回収する。

(4) 第4の工程で、太陽電池の非受光面側からセルブロックに出力取出し用リードを取付ける。

(5) 第5の工程で、セルブロックおよび出力取出し用リードを挟んで太陽電池の非受光面側に、前記封止材と等幅の封止材シートをロールから繰り出して圧着する。

(6) 第6の最終工程で、前記の第1〜第5工程を経て外装が施された積層シートから、セルブロックの一区分に対応する長さの単位太陽電池モジュールを切り出す。

上記のように、第1の工程で太陽電池シートをその長手方向に沿ってセルブロックの1列分に対応する幅に裁断した上で、それぞれの太陽電池シートについて、第2〜第6工程を経てセルブロックに幅広な封止材,表面保護材、および出力取出し用リードの外装を施すようにしたことにより、従来の製造方法(図4参照)のように、セルブロックの周縁を封止する封止材の接着代が太陽電池シートのセルブロック列間に残る非セル領域の幅によって規制されることがなく、十分な接着代を確保するように幅広な封止材シートを用いてセルブロックを表裏両面から完全に封止できる。これにより、防水,防湿に対して信頼性の高い太陽電池モジュールが得られる。

また、この製造方法を採用することにより、太陽電池シートには封止材の接着代となる幅広な非セル領域をあらかじめ確保しておく必要がない。したがって、太陽電池シートの製造工程でプラスチックフィルム基板に薄膜太陽電池をパターニングする際には、可能な限りセルブロックの幅を広げることで太陽電池シートにおけるセル領域面積利用率の向上化が図れ、かつ太陽電池シートの面積利用率の向上に伴い太陽電池モジュールの製造コストも低減できる。

また、前記の製造方法においては、モジュールに次記の材料を使用するものとする。

(a) 太陽電池シートのフィルム基板に、フレキシブルなプラスチックフィルムを用いる(請求項2)。

【発明の実施の形態】
以下本発明の実施の形態を図示実施例に基づいて説明する。なお、図1(a) 〜(f) は製造工程におけるモジュールの組立状態を工程順に表す図、図2(a),(b) はロールプロセス方式による太陽電池モジュールの製造装置であり、実施例の図中で図4に対応する部材には同じ符号を付して説明を進めるものとする。

まず、図1(a) に太陽電池シート10を示す。この太陽電池シート10は図4(a) に示したものと同じであり、フレキシブルな電気絶縁性プラスチックフィルムで作られた幅1000mmの長尺プラスチックフィルム基板11に対し、その長手方向に並べて形成された薄膜太陽電池のパターニング領域12には、1列のセル幅dが220mmのセルブロック13が4列に分けてパターニングされており、以下に述べるロールプロセスによる製造工程I〜VIを経てセルブロック13の一区分に対応したサイズの単位太陽電池モジュールが作製される。

工程I:図2(a) に示すように、前記の太陽電池シート10をフィードロール19から繰り出してスリッター20に送り込み、図1(a) に示す裁断線P1 に沿って太陽電池シート10を各列のセルブロック13に対応する幅に裁断した上で、裁断後の太陽電池シート10a〜10d,および太陽電池シート10の左右端縁から切り離した端材10eをそれぞれ個別にロールに巻き取って回収する。

工程II:前記工程Iでセルブロック13の幅に合わせて裁断した太陽電池シート10a〜10dは、次に図2(b) に示すロールプロセス方式の製造ラインに投入する。そして、この製造ライン上でロールから繰り出した前記太陽電池シート10aの受光面側にロールから繰り出した封止材シート14および表面保護材シート15を重ね合わせた上で、製造ラインに装備した上下一対の加熱ロール21(加熱温度140〜150℃)の間に通して各シートの間を圧着する。なお、太陽電池シート10aの非受光面側に接する上側の加熱ロール21には、例えばガラスクロス入りのPTFEシートで作られた剥離用のエンドレスベルト21aおよびベルトの清掃用クリーナ21bを組合せ、後記のように太陽電池シート10aの左右側縁からはみ出した封止材シート14,表面保護材シート15の部分が加熱ロール21に付着するのを防ぐようにしている。

また、この工程IIに供給する前記の封止材シート14には、EVA(エチレン酢酸ビニル共重合体),エチレン性不飽和シラン化合物で変性されたオレフィン系樹脂,あるいはエチレンメタクリル酸共重合体などの熱可塑性樹脂で作られた厚さ0.4〜0.6mmのシートを採用し、その幅Dを240mmとして太陽電池シート(幅:220mm)10aの左右側縁から10mmずつ張り出すように設定する。また、表面保護材シート15には、幅250mm,厚さ25μmのETFE(エチレン テトラフルオルエチレン共重合体)シートを用いる。

図1(b) はこの工程IIで太陽電池シート10aの受光面側に封止材シート14,表面保護材シート15を貼り合わせた積層シートの状態を表しており、その断面B−Bの図から判るように、太陽電池シート10a(幅d)の左右両側縁の外側には封止材シート14の接着代ΔD(10mm)が確保される。

工程III :前工程IIで太陽電池シート10aに封止材シート14,表面保護材シート15を貼り合わせた積層シートは、次に通称「段差ロール」と呼ばれるシート弛み吸収用のダンサーロール22を経てその後段に配備したハーフカット装置23に送り、このハーフカット装置23によりセルブロック13の輪郭に沿って太陽電池シート10aに切り込みを入れた上で、セルブロック13を封止材シート14の上に残したまま、その外周の非セル領域の部分を封止材シート14から剥がし、これをスクラップ10fとしてロールで巻き取り回収する。

なお、この工程III で積層シートをハーフカットする際には、シートの移動を一旦停止してハーフカット装置23に固定する必要がある。これに対して、前段工程IIでは加熱ロール21の回転を停止せずにシートの圧着を連続的に行う必要がある。そこで、加熱ロール21と後段のハーフカット装置23の間に前記した段差ロール22を配置しておけば、ハーフカット装置23でシート送りを一時的に停止している間に上流側から連続的に送られて来るシートの弛みを吸収することができる。

工程IV:工程III を通過した積層シートは、次にリード配線装置24に送られ、ここで図1(d) で示すように太陽電池の非受光面側からセルブロック13の+極,−極出力端子に出力取出し用リード16を取付ける。この出力取出し用リード16はアルミ箔製になり、その取付け基部にはあらかじめ導電性粘着剤を塗布した上で、製造ライン上に設けたリード配線装置24に付属のカートリッジに収容しておき、前段のハーフカット装置23と同期する積層シートの移動にタイミングを合わせてカートリッジからセルブロック13の上に供給し、シールを貼る要領でセルブロック13の出力端子に取付けた上で、グリップロール25を通過させて圧着させる。

工程V:前記工程IVで出力取出し用リード16の取付けが完了したシートは、シート弛み吸収用の段付きロール22を通過して後段の加熱ロール21に送られ、ここでロールから繰り出して太陽電池の非受光面側に重ね合わせて封止材シート17を圧着する。図1(e) はこの封止材シート17を貼り付けた組立状態を表す。なお、この工程Vで使用する封止材シート17には、前記工程IIで太陽電池シート10の受光面側に貼り付けた封止材シート14と同じ幅の熱可塑性樹脂(例えば,EVAシート)を用いる。

工程VI:前記の工程I〜Vを経てセルブロック13に封止材シート14,17,表面保護材15を貼り合わせ、さらに出力取出し用リード16を取付けた積層シートは、段付きロール22およびグリップロール25を通過させた後に、最終工程VIの裁断装置26に送られ、ここで図1(e) に表した裁断線P2 に沿って積層シートをセルブロック13の一区分に対応した長さサイズに裁断し、図1(f) に示した単位太陽電池モジュール18を得る。

そして、工程VIで裁断された単位太陽電池モジュール18は、その非受光面側に例えば厚さ0.35mmのガルバリウム鋼板(補強材),あるいは屋根建材を貼り付けた上で真空ラミネータに搬入し、ここで温度140℃,約20分間の加熱処理を施して封止材シート14と17の周縁部の接合,および架橋硬化(EVA樹脂)を行った後、さらにモジュールの裏面側に出力端子ボックスを取付けて前記の出力取出し用リード16との間を接続し、これで太陽電池モジュールの組立体が完成する。

【発明の効果】
以上述べたように、本発明によれば、幅広な長尺フィルムを基板として、その基板の長手方向に複数列に区分して薄膜太陽電池のセルブロックをパターニングして作り込んだ太陽電池シートを用い、ロールプロセスにより封止材,表面保護材,出力取出し用リードの外装を施してセルブロックの一区分に対応するサイズの単位太陽電池モジュールを作製する製造方法において、最初の工程で太陽電池シートをセルブロックの各列に対応する幅の太陽電池シートに裁断した上で、裁断シートごとにそのシート幅よりも幅広な封止材シート,表面保護材シートを表裏面に重ね合わせて圧着したことにより、
従来の製造方法のように、セルブロックの周縁を封止する封止材の接着代が太陽電池シートのセルブロック列間に残る非セル領域の幅によって規制されることがなく、十分な接着代を確保するように幅広な封止材シートを用いてセルブロックを表裏両面から完全に封止できる。これにより、防水,防湿に対して信頼性の高い太陽電池モジュールが得られる。

また、太陽電池シートには封止材の接着代となる幅広な非セル領域をあらかじめ確保しておく必要がなくなるので、太陽電池シートの製造工程でプラスチックフィルム基板に薄膜太陽電池をパターニングする際には、可能な限りセルブロックの幅を広げることで太陽電池シートにおけるセル領域面積利用率の向上化が図れ、かつ太陽電池シートの面積利用率の向上により太陽電池モジュールを低コストで提供することができる。
