本発明は、ポリテトラフルオロエチレン樹脂(PTFE)を主成分とした絶縁体を備えた絶縁電線と、該絶縁電線を使用した同軸ケーブルに係り、特に、高周波帯域での誘電損失が少なく優れた伝送特性を示すとともに、中心導体と絶縁体との密着性に優れ、且つストリップ加工性にも優れたものに関する。

【従来の技術】
同軸ケーブルのような高周波信号を伝送するケーブルでは、信号の減衰量や遅延時間の点から未焼成状態のPTFE又は半焼成状態のPTFEを絶縁体として使用することが有利であることが知られている。これは未焼成状態又は半焼成状態ではPTFEは多孔体を形成しており実効比誘電率が小さいためである。多孔体の実効比誘電率(εe)は、充実体の比誘電率(εA)により、εe=εA 1−Vの式によって導かれる。ここでVは発泡率(空気の占有率)である。そのため多孔体の実効比誘電率は完全焼成状態の場合の実効比誘電率よりも低くなる。又、信号の減衰量は、絶縁体の実効比誘電率(εe)が小さい程小さくなる。更に、信号の遅延時間(τ)は絶縁体の実効比誘電率(εe)により、τ=3.33561√εe(ns/m)の式によって導かれ、信号の遅延時間(τ)は絶縁体の実効比誘電率(εe)が小さい程小さくなる。

【発明が解決しようとする課題】
上記の特許文献1乃至特許文献6に開示された絶縁電線又は同軸ケーブルは、いずれも未焼成状態のPTFE又は半焼成状態のPTFEを絶縁体として使用していることから、比誘電率が低く優れた伝送特性を示すものである。しかしながら、未焼成状態のPTFEや半焼成状態のPTFEは軟らかいため、中心導体と絶縁体との間の密着性が不充分で、外力が加わった場合に絶縁体が中心導体から抜けてしまうという恐れがあった。又、ストリップ加工時には、未焼成状態のPTFEや半焼成状態のPTFEは綺麗に切断されずに繊維化して糸を引いた状態となってしまい、ストリップ加工性を著しく低下させていた。

本発明はこのような従来技術の問題点を解決するためになされたもので、その目的とするところは、高周波帯域での誘電損失が少なく優れた伝送特性を示すとともに、中心導体と絶縁体との密着性に優れ、且つストリップ加工性にも優れた絶縁電線と、該絶縁電線を使用した同軸ケーブルを提供することにある。

【課題を解決するための手段】
上記目的を達成するべく、本発明の請求項1による絶縁電線は、中心導体と、該中心導体の周上に形成されたポリテトラフルオロエチレン樹脂を主成分とした絶縁体とからなる絶縁電線において、上記絶縁体は、内層が焼成状態であり、外層が未焼成状態又は半焼成状態であることを特徴とするものである。
又、請求項2による絶縁電線は、請求項1記載の絶縁電線において、上記中心導体を発熱させることにより上記絶縁体の内層を焼成状態としたことを特徴とするものである。
又、請求項3による同軸ケーブルは、中心導体と、該中心導体の周上に形成されたポリテトラフルオロエチレン樹脂を主成分とした絶縁体と、該絶縁体の周上に形成された外部導体とからなる同軸ケーブルにおいて、上記絶縁体は、内層が焼成状態であり、外層が未焼成状態又は半焼成状態であることを特徴とするものである。
又、請求項4による同軸ケーブルは、請求項3記載の同軸ケーブルにおいて、上記中心導体を発熱させることにより上記絶縁体の内層を焼成状態としたことを特徴とするものである。
ここで、本発明において、焼成状態、未焼成状態及び半焼成状態とは、それぞれ次のような状態のことを意味している。
まず、「焼成状態」とは、示差走査熱量測定によるピークから得られたPTFEの融点が310〜330℃の範囲内にのみ観察される状態である。又、「未焼成状態」とは、示差走査熱量測定によるピークから得られたPTFEの融点が335〜345℃の範囲内にのみ観察される状態である。又、「半焼成状態」とは、示差走査熱量測定によるピークから得られたPTFEの融点が310〜330℃の範囲内及び335〜345℃の範囲内の2箇所に現れる状態である。但し、これらは、それぞれの範囲外に全く熱履歴を持たないものだけを意味しているのではなく、ピークを生じない程度の熱履歴を持つものも含まれる。

【発明の実施の形態】
以下、図面を参照して本発明の実施の形態と、比較の形態を説明する。

第1の実施の形態
本発明の第1の実施の形態による絶縁電線は図1に示すような構成になっている。まず、中心導体1があり、この中心導体1の外周には、PTFEを主成分とした絶縁体2が形成されている。絶縁体2は、内層2aと外層2bの二層構造からなり、内層2aが焼成状態のPTFE、外層2bが未焼成状態のPTFEから構成されている。

次に、本実施の形態による絶縁電線の製造方法について説明する。本実施の形態では、まず、融点約341℃のPTFE樹脂100重量部と市販の石油系助剤20.5重量部を混合したものを24時間熟成して絶縁体用ペーストを調整した。次に、絶縁体用ペーストをシリンダー〔内径60.2mm、中芯の外径16.25mm〕の隙間に充填し、面圧プレス3.73MPaにて120秒間加圧してプリフォームを作製した。次いで、このプリフォームをペースト押出機〔シリンダー径60.8mm、マンドレル径16.0mm〕を使用して、外径0.93mmの銀メッキ銅被覆鋼線からなる中心導体1の外周に線速8.7m/minで肉厚1.02mmとなるように押出被覆した後、200℃のオーブン〔通過時間24秒〕、と230℃のオーブン〔通過時間24秒〕、及び250℃のオーブン〔通過時間240秒〕に連続して通して押出助剤を乾燥除去し仕上がり外径2.9mmとした。

次に、この電線を長さ1.2mに切断した後、両端末の中心導体1にAC4Vを印加して中心導体1を発熱させ、約2分間熱処理を施すことにより中心導体1の周上の肉厚0.1mmの部分(内層2aの部分)を焼成状態とした。このようにして、中心導体1の外周に、焼成状態のPTFEからなる内層2a(比誘電率2.05)と、未焼成状態のPTFEからなる外層2b(比誘電率1.70,発泡率26%)の二層構造のPTFE絶縁体2が形成された仕上外径約2.9mmの絶縁電線を製造した。尚、内層2a部分、及び外層2b部分から取り出した試験片の融点を示差走査熱量計にて測定したところ、外層2bは約341℃、内層2aは約313℃に融点を示したことから、本実施の形態による絶縁電線は、内層2aが焼成状態、外層2bが未焼成状態であることが確認された。

本実施の形態では、内層2aを焼成状態とし外層2bを未焼成状態とする場合の例を説明したが、例えば、中心導体1を発熱させ内層2aを焼成状態とするだけでなく、外側よりオーブンなどによる加熱処理を施して、内層2aを焼成状態、外層2bを半焼成状態にすることも可能である。この場合は、外層2b又は絶縁体2全てが未焼成状態の場合に比べ硬くなるため、ボビン巻き、編組などの製造工程や、ストリップ加工などの加工工程において絶縁体が偏平しにくくなるという利点を持つ。尚、外側からの加熱処理はいつ施しても良く、中心導体1を発熱させて内層2aを焼成状態とする前でも良いし、後でも良い。又、中心導体1の発熱と外側からの加熱処理を同時に行っても良い。

又、中心導体1の周上にペースト押出しによって絶縁体2を形成する他にも、中心導体1の周上に未焼成のPTFEテープを巻装することによって絶縁体2を形成することも考えられる。又、中心導体1を発熱させて焼成状態の内層2aを形成する方法としては、上記のような抵抗加熱による方法以外にも、例えば、誘導加熱による方法やマイクロウェーブ加熱による方法なども考えられる。尚、内外二層構造の絶縁体2を形成する方法としては、内層2aと外層2bを別工程で形成する方法も考えられるが、この場合には、製造工程が増加して生産性が著しく低下してしまうとともに、層分けすることにより層間ギャップが生じる恐れがあり好ましくない。

第2の実施の形態
本発明の第2の実施の形態による同軸ケーブルは図2に示すような構成になっている。まず、中心導体1があり、この中心導体1の外周には、PTFEを主成分とした絶縁体2が形成されている。絶縁体2は、内層2aと外層2bの二層構造からなり、内層2aが焼成状態、外層2bが未焼成状態に形成されている。絶縁体2の外周には、外部導体3として、素線径0.12mmのスズメッキ軟銅線による編組被覆とスズのコーティングが施されている。ここで、外部導体3としては、金属素線による編組被覆以外にも、例えば、金属素線の横巻き、金属箔の縦添えや横巻き、金属パイプによる被覆なども考えられる。尚、本実施の形態による同軸ケーブルの製造方法は、外部導体3を形成する以外、上記第1の実施の形態による絶縁電線と同様の製造方法である。

第3の比較の形態
まず、上記した第1の実施の形態の場合と同様に、中心導体1の外周に未焼成のPTFEをペースト押出してペースト中の押出助剤を乾燥除去した。次に、この電線を、330℃のオーブン〔通過時間24秒〕、及び350℃のオーブン〔通過時間24秒〕に連続して通してPTFEの表面約0.1mmのみを焼成した。次に、この絶縁電線の外周に上記した第2の実施の形態と同様の外部導体3を形成して図5に示すような同軸ケーブルを製造した。

ここで、本発明の第2の実施の形態による同軸ケーブルと、上記第1乃至第3の比較の形態により得られた合計4種類の同軸ケーブルを試料として、伝送特性(減衰量、遅延時間)、中心導体と絶縁体との密着性(導体引抜強度)及びストリップ加工性に関する特性評価試験を行った。尚、導体引抜強度はケーブル長さ50mmで評価した。又、ストリップ加工性は自動機(シュロニガー社製MP257)を用いて評価した。結果を表1に示す。

まず、伝送特性(減衰量、遅延時間)を見ると、本発明の第2の実施の形態は、第1の比較の形態及び第3の比較の形態の値にはわずかに及ばないものの、第2の比較の形態よりも優れた値を示しており、実使用上、十分な特性が得られている。次に、中心導体と絶縁体との密着性(導体引抜強度)を見ると、本発明の第2の実施の形態は、第2の比較の形態の値には及ばないものの、第1の比較の形態及び第3の比較の形態よりも優れた値を示している。そのため、第1の比較の形態及び第3の比較の形態のように容易に絶縁体が中心導体から抜けてしまうようなことが起こらない。次に、ストリップ加工性を見ると、本発明の第2の実施の形態及び第2の比較の形態は、問題なくストリップ加工ができているのに対し、第1の比較の形態及び第3の比較の形態は、PTFEが綺麗に切断されず、糸を引いた状態で残っている。

図6によれば、絶縁体2の比誘電率は、内層2aの厚さを薄くしていくことにより減少し、絶縁体全てが未焼成状態である場合の比誘電率1.70に近付いていくことがわかる。即ち、焼成状態である内層2aの厚さが薄いほど減衰量が小さく、遅延時間が短くなる。そのため、実用上、内層2aの厚さは0.2mm以下が好ましい。

又、ストリップ加工の自動機では、例えばシュロニガー社製MP257のように0.01mmの間隔で刃の侵入深さを制御することができるタイプが市販されており、内層2aの厚さが0.01mmの薄肉であっても焼成状態である内層2aの部分にまで刃を侵入させ中心導体1に傷を付けることなくストリップ加工することが可能である。そのため、内層2aの厚さによってストリップ加工に影響が出ることは少ないが、量産時に安定してストリップ加工するためには、ある程度の余裕を持たせることが必要であることから、内層2aの厚さは0.05mm以上であることが好ましい。

以上、本実施の形態によると次のような効果を奏することができる。まず、中心導体1を発熱させることにより内層2aを焼成状態としているので、ストリップ加工の自動機の刃を焼成状態である内層2aまで入れれば、PTFEが繊維化して糸を引くことがなく、安定してストリップ加工することが可能である。又、中心導体1は硬い焼成状態の内層2aに接しているので、中心導体1が未焼成のPTFEと接しているものに比べ導体引抜強度を上げることが可能である。更に、絶縁体2の外層2bは、未焼成状態又は半焼成状態であるため、絶縁体全てを焼成状態にする場合に比べて比誘電率は下がることになる。従って、高周波帯域での誘電損失を少なくすることが可能である。

以上詳述したように本発明によれば、高周波帯域での誘電損失が少なく優れた伝送特性を示すとともに、中心導体と絶縁体との密着性に優れ、且つストリップ加工性にも優れた絶縁電線と、該絶縁電線を使用した同軸ケーブルを得ることができる。
