【発明の属する技術分野】
本発明は、固体電解質を具備してなるリチウム二次電池に関するものであり、特に、正、負極電極と固体電解質との間の界面抵抗が小さいリチウム二次電池に関するものである。

【従来の技術】
従来、リチウム二次電池は、有機電解液を用いるために液漏れの可能性があり、高い信頼性を実現することが困難であった。そこで最近では、有機電解液に代えて固体電解質を用いることにより信頼性の高い全固体リチウム二次電池を実現することが期待されており、これまで様々な研究がなされている。

例えば下記特許文献1には、正負極の間に高分子固体電解質層を配置し、負極にエチレンカーボネートを含浸させてなるリチウム二次電池が開示されている。このリチウム二次電池によれば、高分子固体電解質層と負極との間でリチウムイオンをスムーズに受け渡しができ、高率の充放電特性が向上するとされている。

【発明が解決しようとする課題】
しかし、上記特許文献1に記載のリチウム二次電池の高率充放電特性は、有機電解液を使用した電池に比べるとまだ不十分であり、更なる充放電特性の改善が望まれていた。
また、上記のリチウム二次電池は、充電条件によっては負極表面に針状の金属リチウム(いわゆるデンドライト)が電析する場合があり、この針状金属リチウムが高分子固体電解質層を突き破って正極に到達し、内部短絡を起こして電池性能を著しく低下させるおそれもあった。

本発明は、上記事情に鑑みてなされたものであって、充放電特性に優れ、内部短絡のおそれのないリチウム二次電池を提供することを目的とする。

【課題を解決するための手段】
上記の目的を達成するために、本発明は以下の構成を採用した。
本発明のリチウム二次電池は、正極と負極の間に固体電解質シートが備えられたリチウム二次電池であり、前記固体電解質シートは、硬質電解質シートと、該硬質電解質シートの両面に積層されたゲル電解質とからなることを特徴とする。

係るリチウム二次電池においては、硬質電解質シートの両面にゲル電解質が積層されており、正、負極はこのゲル電解質に接して固体電解質シートに積層される。ゲル電解質は柔軟性に富んで変形しやすいため、仮に正、負極の表面が粗面であっても、固体電解質シートと正負極を圧着させることでゲル電解質が正、負極に密着する。これにより、固体電解質シートと正、負極との間でのリチウムイオンの受け渡しがスムーズになり、高率の充放電特性を改善できる。

係る有機電解液は、正、負極に容易に含浸させることができるので、固体電解質シートと正、負極との間でのリチウムイオンの受け渡しが有機電解液によってスムーズになり、高率の充放電特性を改善できる。

次に本発明のリチウム二次電池の製造方法は、正極と負極の間に固体電解質シートを有するリチウム二次電池の製造方法であり、硬質電解質シートの両面にゲル電解質を塗布して固体電解質シートを形成し、正極シート及び負極シートにそれぞれ、有機電解液またはゲル電解質を含侵させて正極及び負極を形成し、前記正極、前記固体電解質シート、前記負極を順次積層して単セルを形成し、更に該単セルを複数積層することを特徴とする。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照して説明する。
(第1の実施形態)
図1に本実施形態のリチウム二次電池の要部の断面模式図を示す。このリチウム二次電池1は、正極2と、負極3と、正極2と負極3の間に配置された固体電解質シート4とから構成されている。固体電解質シート4は、硬質電解質シート4aと、硬質電解質シート4aの両面に積層されたゲル電解質4b、4bとから構成されている。

図1に示すように、正極2は、Al箔等からなる正極集電体2aと、正極集電体2aに成膜された正極電極膜2bとから構成されている。正極電極膜2bは、正極活物質粉末と導電助材粉末と結着剤との混合物から成形されている。そして正極2は、固体電解質シートに対して正極電極膜2bが対向するように積層されている。固体電解質シート4に対向する正極電極膜2bの表面は、正極活物質粉末と導電助材粉末とが露出して凹凸面になっている。

正極活物質粉末としては、リチウムを電気化学的に脱挿入できるものが好ましく、例えば、マンガン酸リチウム、コバルト酸リチウム、ニッケル酸リチウム、鉄酸リチウム、酸化バナジウム、バナジン酸リチウム等を使用できる。また、従来からリチウム二次電池の正極活物質として知られているものを用いてもよい。また、導電助材粉末としては、例えば、カーボンブラック、アセチレンブラック、黒鉛、炭素繊維等の炭素質材料を用いることができる。更に結着剤としては、例えば、ポリフッ化ビニリデンや、ポリ4フッ化エチレン、ポリイミド、スチレンブタジエンゴム等を用いることができる。
更に正極電極膜2bにポリアニリン、ポリピロール、ポリチオフェン、ポリイミダゾール等の導電性高分子材料を添加しても良い。これらの導電性高分子材料は電気化学的に安定であり、しかも電子伝導性に優れているため、正極電極膜2bの内部抵抗を低減する効果がある。
更に、正極集電体2aとしては、金属箔、金属網、エキスパンドメタル等を用いることができ、またこれらの材質はAl、Ti、ステンレス等を例示できる。

次に負極3は、Cu箔等からなる負極集電体3aと、負極集電体3aに成膜された負極電極膜3bとから構成されている。負極電極膜3bは、リチウムを電気化学的に脱挿入する黒鉛等の負極活物質粉末とポリフッ化ビニリデン等の結着剤との混合物から形成されている。また、負極電極膜3bにカーボンブラック等の導電助材粉末が添加される場合もある。そして負極3は、固体電解質シート4に対して負極電極膜3bが対向するように積層されている。固体電解質シート4に対向する負極電極膜3bの表面は、負極活物質粉末が露出して凹凸面になっている。

負極活物質としては、黒鉛の他に、コークス、熱分解炭素、ガラス状炭素、無定形炭素、黒鉛化炭素繊維、各種高分子材料の焼成体、メソカーボンマイクロビーズ、活性炭等の各種炭素材料を用いることができる。また、比較的低い電位で充放電できるSi,Sn,Inなどの合金あるいは金属酸化物・窒化物などを用いても良い。また、負極3の結着剤としては、ポリフッ化ビニリデンの他に、ポリイミド等を用いることができる。

次に、固体電解質シート4は、前述したように、硬質電解質シート4aと、硬質電解質シート4aの両面に積層されたゲル電解質4b、4bとから構成されている。
硬質電解質シート4aは、厚さ10〜500μmのガラス、セラミックス等の硬質材料から形成されている。この硬質電解質シート4aはリチウムイオン伝導性を有し、充放電の際にリチウムイオンを正極側から負極側へ、また負極側から正極側へと伝導する。硬質電解質シート4aを構成する硬質材料を具体的に列挙すると、Li2O−SiO2−ZrO2のような酸化物系ガラス、Li2S−GeS2のような硫化物系ガラス、Li3In2(PO4)3やLiTi2(PO4)3のようなリン酸リチウム系化合物、LiTiO4のようなチタン酸リチウム系化合物等を例示できる。

ゲル電解質4bは、柔軟性に富み、外力が加わったときに変形しやすく、厚さが1〜10μmのもので、高分子ポリマーにリチウム塩等の溶質が含浸されて形成されている。このゲル電解質4bは、硬質電解質シート4aと同様にリチウムイオン伝導性を有し、充放電の際にリチウムイオンを正極側から負極側へ、また負極側から正極側へと伝導する。ゲル電解質4bの具体例として、ポリエチレンオキシドまたはポリフッ化ビニリデンのいずれか一方に、LiPF6、LiBF4、Li(C2F5SO2)2のうちの少なくとも1以上の溶質を含侵させたものを例示できる。また、ゲル電解質4bに対し、鎖状カーボネートと環状カーボネートの混合溶媒を含有させても良い。

上記のリチウム二次電池1においては、硬質電解質シート4aの両面にゲル電解質4b、4bが積層されており、正、負極2,3はこのゲル電解質4b、4bに接して固体電解質シート4に積層される。ゲル電解質4bは柔軟性に富み、外力が加わると変形しやすい。このため、固体電解質シート4に正、負極2,3を圧着させると、ゲル電解質4bが正負極電極膜2b、3bの表面の凹凸に対応して変形して、正、負極2,3が固体電解質シート4に密着する。これにより、固体電解質シート4と正、負極2,3との間でのリチウムイオンの受け渡しがスムーズになり、固体電解質シート4と正、負極2,3との間の接触抵抗が低減して高率の充放電特性を改善できる。

(第2の実施形態)
図2に本実施形態のリチウム二次電池の要部の断面模式図を示す。このリチウム二次電池11は、正極12と、負極13と、正極12と負極13の間に配置された固体電解質シート14とから構成されている。
固体電解質シート14は、硬質電解質シート4aと、硬質電解質シート4aの両面に積層されたゲル電解質4b、4bとから構成されている。

図1に示すように、正極12は、Al箔等からなる正極集電体12aと、正極集電体12aに成膜された正極電極膜12bとから構成されている。正極電極膜12bは、正極活物質粉末12cと、図示略の導電助材粉末と図示略の結着剤との混合物から成形されている。そして正極12は、固体電解質シート14に対して正極電極膜12bが対向するように積層されている。固体電解質シート4に対向する正極電極膜2bの表面は、正極活物質粉末と導電助材粉末とが露出して凹凸面になっている。

また、正極電極膜12bには、有機電解液またはゲル電解質などのリチウムイオン伝導材料12dが含侵されている。リチウムイオン伝導材料12dは、正極電極膜12b内の空隙部分に保持されたり、あるいは高分子ポリマーなどからなる結着剤を膨潤させた状態で保持されたりしている。含侵されたリチウムイオン伝導材料12dは、大半が正極電極膜12b内部に保持されるが、一部が正極電極膜12bと固体電解質シート14との界面にも存在している。

正極活物質粉末12dとしては、リチウムを電気化学的に脱挿入できるものが好ましく、第1の実施形態で列挙したものを使用できる。また、導電助材粉末及び結着剤並びに正極集電体12aについても、第1の実施形態で列挙したものを使用できる。更に第1の実施形態と同様に、正極電極膜12bに種々の導電性高分子材料を添加して良い。

上記のリチウム二次電池11においては、正、負極12,13に、有機電解液またはゲル電解質が予め含侵されており、これらは、前述したように正、負極電極膜12b、13bと固体電解質シート4との界面にそれぞれ存在する。これにより、正、負極12,13が固体電解質シート14に接すると、正負極12,13に含まれる有機電解液またはゲル電解質が固体電解質シート14に同時に接触する。これにより、固体電解質シート14と正、負極12,13との間でのリチウムイオンの受け渡しが、有機電解液またはゲル電解質を介してスムーズに行なわれ、固体電解質シート14と正、負極12,13との間の接触抵抗が低減して高率の充放電特性を改善できる。
また、正、負極12,13内部にも有機電解液またはゲル電解質が含まれるので、正、負極電極膜12b、13bと固体電解質シート4との界面から正、負極活物質粉末12c、13cに至るまでの間でのリチウムイオンの受け渡しが、有機電解液またはゲル電解質を介してスムーズに行なわれ、正負極12,13の内部抵抗が低減し、高率の充放電特性を改善できる。

また、固体電解質シート14としてゲル電解質シートあるいは上記の積層シートを用いた場合は、正、負極12,13はゲル電解質に接した状態で固体電解質シート14に積層される。ゲル電解質は柔軟性に富み、外力が加わると変形しやすいため、固体電解質シート14に正、負極12,13を圧着させると、ゲル電解質が正負極電極膜12b、13bの表面の凹凸に対応して変形し、正、負極12,13が固体電解質シート14に密着する。これにより、固体電解質シート14と正、負極12,13との間の接触抵抗がより低減して高率の充放電特性を更に改善できる。

次に、本実施形態のリチウム二次電池の製造方法について説明する。
まず、硬質電解質シートの両面に、ゲル電解質を塗布して固体電解質シートを形成する。ゲル電解質の塗布は、例えば次のように行う。まず、スラリー用溶媒と、ポリエチレンオキシドまたはポリフッ化ビニリデンと、LiPF6等の溶質とを混合してゲル電解質スラリーとする。次に得られたゲル電解質スラリーを硬質電解質シートの両面に塗布し、次に乾燥によりスラリー用溶媒のみを揮発させてゲル電解質を形成する。スラリーの塗布は、例えば、ディップ法、ドクターブレード法等の一般的な塗布方法を採用できる。また、上記のスラリー用溶媒としては、例えば、EC(エチレンカーボネート)、PC(プロピレンカーボネート)、DMC(ジメチルカーボネート)等を例示できる。

次に、正極シート及び負極シートにそれぞれ、有機電解液またはゲル電解質を含侵させて正極及び負極を形成する。正、負極シートの製造は、例えば次のように行う。まず、スラリー用溶媒と、正極活物質粉末または負極活物質粉末と、結着剤と、必要に応じて導電助材とを混合して正極スラリーまたは負極スラリーとする。次に得られた正、負極スラリーを正極集電体または負極集電体に塗布し、次に乾燥によりスラリー用溶媒のみを揮発させて正極電極膜または負極電極膜を形成する。正、負極スラリーの塗布は、例えば、ディップ法、ドクターブレード法等の一般的な塗布方法を採用できる。また、上記のスラリー用溶媒としては、例えば、PC(プロピレンカーボネート)、DMC(ジメチルカーボネート)等を例示できる。このようにして正、負極シートを製造する。尚、通常のリチウム二次電池の製造工程では、更に正、負極シートに対してプレスを行って正、負極電極膜を圧密化するが、本発明においては後述するように有機電解液等を含浸させるので、プレス等による正、負極電極膜を圧密化は行わないことが好ましい。

次に、得られた正、負極シートに対し、有機電解液またはゲル電解質を含浸させる。有機電解液を含侵するには、例えば正、負極シートを有機電解液中に浸積させたり、正、負極シートに有機電解液を塗布若しくはスプレーさせることにより行うことができる。また、ゲル電解質を含侵するには、例えば、固体電解質シートの製造の際に用いたゲル電解質スラリーを用意し、このゲル電解質スラリーを正、負極シートに塗布し、更に乾燥することにより行うことができる。

次に、正極、固体電解質シート、負極を順次積層して単セルを形成し、更に得られた単セルを複数積層して単セル集合体を形成する。単セルを形成する際には、正極、固体電解質シート、負極を積層した後にプレスを行い、正、負極の表面にゲル電解質を密着させることが好ましい。こうすることで、固体電解質シートと正、負極の間の接触抵抗を低減できる。
最後に、単セル集合体を電池容器に収納して封止することで、本実施形態のリチウム二次電池が得られる。

上記のリチウム二次電池の製造方法によれば、ゲル電解質を塗布してなる固体電解質シートに対し、有機電解液またはゲル電解質を含侵させた正極及び負極を積層するので、固体電解質シートと正、負極との界面にゲル電解質を介在させることができ、高率の充放電特性に優れたリチウム二次電池を容易に製造できる。
また、電解液注液工程を設ける必要がなく、工程を簡略化できる。

なお、本発明の技術範囲は上記実施の形態に限定されるものではなく、本発明の趣旨を逸脱しない範囲において種々の変更を加えることが可能である。例えば、上記の鎖状カーボネートとしては、ジメチルカーボネート、メチルエチルカーボネート、ジエチルカーボネート、メチルプロピルカーボネート、メチルイソプロピルカーボネート、エチルブチルカーボネート、ジプロピルカーボネート、ジイソプロピルカーボネート、ジブチルカーボネート等を例示できる。
また環状カーボネートとしては、プロピレンカーボネート、エチレンカーボネート、ブチレンカーボネート等を例示できる。
また、本発明のリチウム二次電池は、正、負極及び固体電解質シートを、円筒型、角形、あるいはシート状の電池容器に収納して封口することによって構成することができる。

【実施例】
(実施例1)
ポリフッ化ビニリデンが溶解されたN―メチルピロリドンに、マンガン酸リチウム及びカーボンブラックを添加し、更にミキサーで1時間混合して正極スラリーを調製した。得られた正極スラリーを、Al箔からなる正極集電体に塗布し、100℃で30分間乾燥して正極シートを得た。
また、ポリフッ化ビニリデンが溶解されたN―メチルピロリドンに黒鉛を添加し、ミキサーで30分混合して負極スラリーを調製した。得られた負極スラリーを、Cu箔からなる負極集電体に塗布し、60℃で1時間乾燥して負極シートを得た。
次に、得られた正、負極シートを有機電解液に浸積させた。有機電解液としては、エチレンカーボネートとジメチルカーボネートの容積比1:1の混合用溶媒にLiPF6を1.5モル/L溶解させたものを用いた。含侵後の正、負極シートをアルゴン雰囲気中で放置することにより、ジメチルカーボネートを乾燥させた。このようにして、有機電解液が含侵された正、負極を製造した。
次に、LiTi2(PO4)3からなる硬質電解質シートの両面に、正、負極の製造に用いたものと同じ組成の有機電解液を塗布した後、正極、固体電解質シート、負極の順に積層してプレスすることにより、実施例1のリチウム二次電池を製造した。

(比較例1)
