本発明は,液晶表示素子の製造方法及び液晶表示素子の製造装置に関する。

【従来の技術】
液晶表示パネル,LCD(リキッド クリスタル ディスプレイ)などの液晶表示素子の製造プロセスにおいて,基板間に液晶を封入する際には,従来から二枚の基板を貼り合わせた後,当該基板間に減圧下で液晶を注入する,いわゆる液晶注入法が用いられていた。しかしながら,このいわゆる液晶注入法は,液晶が注入されるまでにパネルの大型化に伴い数時間から数十時間を要し,生産効率が低い。このため,液晶を短時間で封入できる,いわゆる液晶滴下法が提案されている。

この液晶滴下法では,先ず一の基板の外周部に沿って,光硬化型のシール材が塗布され,当該シール材の内側に液晶が滴下される。そして,当該一の基板と,もう一方の他の基板とが貼り合わせられ,その後シール材を硬化させる光が照射されて基板間に液晶が封入される(例えば,特許文献1参照。)。

【発明が解決しようとする課題】
しかしながら,上述した液晶滴下法では,液晶が滴下され,二枚の基板が貼り合わせられた後に,シール材が硬化されるので,シール材が塗布されてから,当該シール材が硬化されるまでに時間がかかる。このように,硬化までに時間がかかると,シール材が流動して形状変化を起こしたり,シール材成分が周辺雰囲気に脱離したりして,シール材の性能が不規則に変化していく。この結果,両基板の貼り合わせ時には,シール材本来の機能,すなわち基板接着機能及び液晶封入機能等が果たされない恐れがある。

光硬化型のシール材は,熱硬化型のシール材と比較して,硬化時間が非常に短いことから液晶滴下法に採用されるが,その一方で,熱硬化型のシール材に比べて液晶に対する反応性が高い。液晶滴下法では,シール材が塗布された後に,液晶が滴下されるので,液晶と未硬化のシール材が接触する可能性が高い。このような液晶と未硬化のシール材との接触は,シール材と液晶との混合,反応を招き,シール材と液晶の性能が著しく低下する。これは,基板の張り合わせの不具合,液晶表示素子の欠陥等に直結するものであり,歩留まりの低下を招くものである。

本発明は,かかる点に鑑みてなされたものであり,貼り合わせ前の基板上における光硬化型シール材の劣化を抑制できる液晶表示素子の製造方法及び液晶表示素子の製造装置を提供することをその目的とする。

【課題を解決するための手段】
本発明の液晶表示素子の製造方法によれば,一の基板の液晶表示領域の外周部に沿って光硬化型のシール材を塗布する工程と,前記一の基板の前記シール材の内側に液晶を供給する工程と,その後,前記液晶の供給された一の基板と,他の基板とを貼り合わせる工程と,を有する液晶表示素子の製造方法であって,前記液晶を供給する工程の前に,前記一の基板のシール材に光を照射し,前記シール材の表面のみを硬化する工程を有することを特徴とする液晶表示素子の製造方法が提供される。「液晶表示領域」は,液晶表示素子面内の実際に表示部として用いられる領域を意味する。

この発明によれば,液晶が供給される前にシール材の表面が硬化されるので,未硬化のシール材を長時間放置することによってシール材が流動したり,シール材成分が周辺雰囲気に脱離することが抑制できる。この結果シール材の性能が低下することを抑えることができる。また,シール材の表面が硬化しており,未硬化のシール材と液晶が接触しないので,シール材と液晶との混合,反応によるシール材及び液晶の劣化が防止できる。シール材の表面のみの仮硬化であるので,基板の貼り合わせ時には,基板とシール材との接触により硬化した表面層が破れて,シール材の内部から未硬化のシール材が流出する。この未硬化のシール材により基板の貼り合わせが行われる。このように,基板の貼り合わせ時に,シール材の本来の機能,例えば基板の接着機能や液晶封入機能が果たされるので,不具合や欠陥のない適正な液晶表示素子が製造できる。

前記シール材の表面のみを硬化する工程は,前記シール材を塗布する工程と同時期に行われてもよい。「同時期」には,同時や直後が含まれる。この場合,シール材表面の仮硬化までの時間が短くなるので,シール材成分の周辺雰囲気への脱離,シール材の流動を十分に抑制できる。

前記液晶を供給する工程は,液晶を前記シール材の内側の全面に均一に供給することによって行ってもよい。かかる場合,表面の硬化されたシール材の内側に,均一な厚みの液晶膜が形成されるので,その後の貼り合わせにより,基板間に均一な液晶層が形成される。また,例えば液晶をシール材の内側の一箇所に供給してそれを全面に延ばす必要がないので,液晶層内に気泡が混入することを抑制できる。これにより,液晶表示素子の欠陥が抑制される。さらに,シール材の表面が硬化されているので,液晶とシール材が混合し,互いの性能を低下させることもない。

【発明の実施の形態】
以下,本発明の液晶表示素子の製造方法の好ましい実施の形態について説明する。図1は,液晶表示素子の製造装置としてのシール材塗布装置1の構成の概略を示す斜視図である。シール材塗布装置1は,例えば一の基板としてのアレイ基板2と他の基板としてのCF(カラーフィルタ)基板3とを貼り合わせて構成される液晶表示素子Pの製造プロセスにおいて,アレイ基板2にシール材を塗布する処理を行う装置である。

シール材塗布装置1は,例えば紫外線硬化型のシール材を吐出するシール材吐出部材としてのシール材吐出ノズル10と,紫外線を照射してシール材を仮硬化する光照射部材としてのファイバ11と,基板を載置して所定の水平方向に移動させるX―Yステージ12とを主に備えている。

次に,以上のように構成されたシール材塗布装置1で行われる処理を含めた,液晶表示素子Pの製造プロセスについて説明する。

アレイ基板2は,例えば表面に配向膜が形成され,当該配向膜にラビング処理が施されると,シール材塗布装置1に搬送され,X−Yステージ12上に載置される。アレイ基板2がX―Yステージ12上に載置されると,X―Yステージ12が移動し,シール材吐出ノズル10を,アレイ基板2上のシール材吐出開始位置K(図1に示す)上方に位置させる。シール材吐出開始位置Kは,例えばアレイ基板2の液晶表示領域Hの外周部上の一角に設定される。

シール材吐出ノズル10がシール材吐出開始位置K上に配置されると,X−Yステージ12が移動し,図1に示すようにシール材吐出ノズル10とファイバ11がアレイ基板2の液晶表示領域Hの外周部に沿って相対的に移動し始める。この移動の開始と同時に,図2に示すようにシール材吐出ノズル10から紫外線硬化型のシール材Sが吐出され,ファイバ11からは,当該吐出されたシール材Sに向けて紫外線が照射される。紫外線の照射強度は,吐出されたシール材Sの表面Fのみが硬化するように,例えば100〜200mW/cm2程度に設定されている。このように,シール材Sの塗布とほぼ同時にシール材Sの表面Fを硬化させていき,シール材吐出ノズル10が,液晶表示領域Hの外周を一周すると,図3に示すような表面Fのみが硬化されたシール材Sが,図4に示すようにアレイ基板2の外周部に枠状に塗布される。

その後,アレイ基板2がシール材塗布装置1から搬出され,図5に示すように液晶供給ノズル30により,枠状のシール材Sの内側の全面に均一に液晶Aが供給される。これにより,図6に示すようにシール材Sの内側に,厚みが均一で平坦な液晶Aの液膜が形成される。このとき,シール材Sの表面Fは硬化されており,未硬化のシール材Sと液晶Aが混合することはない。その後,図7に示すようにアレイ基板2とCF基板3とが対向配置され,両面から押圧されて貼り合わせられる。このときのCF基板3とシール材Sとの接触により,シール材Sの表面Fの頂点部が割れて,シール材Sの内部から未硬化のシール材Sが流出し,この未硬化のシール材SによりCF基板3とアレイ基板2とが接着される。その後,シール材Sに対し本格的な紫外線の照射が行われ,シール材S全体が本硬化されて,アレイ基板2とCF基板3とが,中に液晶Aを封入した状態で固着される。

以上の実施の形態によれば,シール材吐出ノズル10にファイバ11を固定し,シール材の滴下位置と紫外線の照射位置を一致させたので,アレイ基板2にシール材Sを塗布するとほぼ同時に,当該シール材Sの表面Fを硬化できる。それ故シール材Sが流動して型くずれしたり,シール材成分が周辺雰囲気に脱離することが抑制できる。液晶Aが供給される前にシール材Sの表面が硬化されるので,シール材Sと液晶Aとの混合を防止できる。したがって,シール材Sの劣化が抑制され,シール材Sの機能である接着性,密封性が担保され,両基板の貼り合わせを適正に行うことができる。また,シール材Sの表面Fのみが硬化されるので,後にアレイ基板2とCF基板3とが貼り合わされた際に,表面Fの硬化壁が割られ,中から未硬化のシール材Sが流出する。したがって,シール材Sは,アレイ基板2とCF基板3の接着材としての機能を十分に果たすことができる。

以上,本発明の実施の形態の一例について説明したが,本発明はこの例に限らず種々の態様を採りうるものである。例えば前記実施の形態では,紫外線硬化型のシール材が用いられていたが,他の光硬化型のシール材,例えば可視光線硬化型のシール材にも本発明を適用できる。また,前記実施の形態では,アレイ基板2側をX―Yステージ12により移動させていたが,シール材吐出ノズル及びファイバ側を移動させてもよい。さらに,前記実施の形態では,シール材Sが塗布され,シール材Sの表面が硬化される基板がアレイ基板2であったが,CF基板3側にシール材Sを塗布し,当該シール材Sを仮硬化する場合にも,本発明を適用できる。

【発明の効果】
本発明によれば,シール材の劣化が防止されるので,基板の貼り合わせ,液晶の封入が好適に行われる。この結果,液晶表示素子が適正に製造され,歩留まりの向上が図られる。
