本発明は、摩擦撹拌接合方法に関する。

【従来の技術】
従来より、2つの部材の端面同士を突き合わせて摩擦撹拌接合する方法が知られている。例えば、特許文献1には、2つのアルミニウム合金製プレートの端面同士を突き合わせ、回転ピンをそれらプレートの端面間に沿って移動させることによって突き合わせ部分に塑性流動を起こし、それら塑性流動部分を冷却固化することによってプレートを接合する方法が開示されている。

図7に示すように、通常、上記摩擦撹拌接合の際には、両プレート101,102の裏面に当て板103を設けておき、回転ピン104を表側から挿入する。回転ピン104の挿入量lは、回転ピン104の先端が当て板103に接触しないように、プレート101,102の板厚tよりも小さく設定されている。すなわち、回転ピン104の先端と当て板103の表面との間には、微小な距離sが保たれている。通常、回転ピン104やプレート101,102には若干の寸法誤差があり、また、回転ピン104の挿入量lにも若干の誤差が生じる場合がある。さらに、プレート101,102の板厚tは、回転ピン104の移動方向(図6の紙面表裏方向)に沿って必ずしも一定であるとは限らない。そのため、回転ピン104と当て板103との接触を確実に防止するためには、上記微小距離sの確保は不可欠である。

しかし、上記方法では、接合前に予め両プレートの突き合わせ部分だけ板厚を増しておく必要があった。このように接合対象物の形状に特殊性が要求されるため、汎用性が低く、不便であった。また、接合後に新たに切削という工程が必要であった。そのため、より多くの手間と時間が必要であった。

第1の発明は、平坦な突端面を有する平板部を備えた第1及び第2部材を互いに摩擦撹拌接合する方法であって、第1部材の平板部の突端面における少なくとも一方の角部を削り取る工程と、第1部材の平板部の突端面と第2部材の平板部の突端面とを突き合わせ、削り取られた側を裏側として前記両部材の平板部の裏面に当て板部材を配置する工程と、前記両部材の表側から両平板部の突き合わせ部分に回転ピンを挿入し、前記両部材の平板部同士を摩擦撹拌接合する工程とを含んでいるものである。

以下、本発明の実施の形態を図面に基づいて説明する。

本実施形態は、本発明に係る摩擦撹拌接合方法を用いて2枚のアルミニウム製プレート1,2を接合するものである。

まず、図1に示すように、アルミニウム製の第1プレート1及び第2プレート2を用意する。なお、本摩擦撹拌接合の接合対象物はプレートに限定されず、一部に平板部を有する部材であれば、その全体形状は特に限定されるものではない。また、接合対象物の材料もアルミニウムに限定されるものではない。

第1プレート1と第2プレート2とは同一形状であるので、ここでは第1プレート1についてのみ説明することとする。図1に示すように、プレート1は表面11と裏面12とを有する薄板であり、長手方向に延びる一方の側端は、平坦な突端面10となっている。なお、図1では、理解の容易のため裏面12を上向きに表している。

次に、図2に示すように、プレート1,2の突端面10の一方の角部13を削り、角部13を丸める。この結果、突端面10の一方の端部に、丸み14が形成される。なお、ここで言う角部とは、プレート1,2を側面から見たときの角部のことである。すなわち、突端面10の長辺部分のことである。本実施形態では丸み14として、半径が0.1〜0.2mm程度の1/4円弧状のアールを形成している。ただし、丸み14の形状や寸法は上記のものに限定される訳ではない。角部13の切削加工の方法も特に限定されず、加工装置も何ら限定されるものではない。加工装置には、例えば公知のカッター等を好適に用いることができる。

次に、図3に示すように、プレート1,2の突端面10同士を向かい合わせ、丸み14が形成された側を裏側として、両プレート1,2を当て板20の上に載置する。そして、両プレート1,2の突端面10同士を突き合わせる。その結果、両プレート1,2の突端面10は、表面側から丸み始めの位置16までは互いに接触する一方、丸み始めの位置16から裏側においては接触しないことになる。そして、両プレート1,2の突端面10と当て板20との間に、微小な空間15が形成される。なお、理解の容易のため、図3等においては、丸み14を誇張して図示している。

次に、図4に示すように、摩擦撹拌接合用の工具30の回転ピン31を、両プレート1,2の突き合わせ部分に表側から挿入する。この際、回転ピン31の先端32(図3参照)の位置が突端面10の丸み始めの位置16以下になるまで回転ピン31を挿入することが好ましい。すなわち、突端面10の表側から削り始めの位置以下になるまで挿入することが好ましい。少なくとも両プレート1,2の接触部分を回転ピン31で十分に塑性流動させるためである。ただし、回転ピン31の挿入量が多すぎると、回転ピン31と当て板20とが接触するおそれがある。そこで、本実施形態では、回転ピン31を必要最小限の量だけ挿入することとする。すなわち、回転ピン31の先端32と突端面10の丸み始めの位置16とが一致する程度に回転ピン31を挿入する。ただし、それらを厳密に一致させなくても同様の効果が得られるため、必ずしもそれらを厳密に一致させる必要はない。工具30の加工精度やプレート1,2の寸法誤差等を考慮し、それらが実質的に一致する程度に回転ピン31を挿入すれば十分である。

次に、上述のように回転ピン31を挿入した状態で、工具30を両プレート1,2の長手方向(図4の紙面表裏方向)に沿って移動させる。言い換えると、回転ピン31を両プレート1,2の突端面10に沿って移動させる。

両プレート1,2の突端面10の近傍は、回転ピン31の摩擦熱によって軟化し、撹拌されて塑性流動を起こす。そして、回転ピン31の移動に伴い、回転ピン31の進行方向後側において、塑性流動した部分は摩擦熱を失い、冷却固化される。この際、両プレート1,2と当て板20との間の微小空間15には、塑性流動したプレート材料が流れ込み、微小空間15はプレート材料によって埋められる。その結果、両プレート1,2は突端面10において互いに接合される。また、両プレート1,2の裏側には平坦な当て板20が配置されているので、両プレート1,2の裏面は面一又はほぼ面一の状態となる。

以上のように、本実施形態によれば、両プレート1,2の接触部分の全体を回転ピン31で撹拌することができる。したがって、撹拌不足によるキッシングボンドの発生を防止することができる。

【発明の効果】
本発明によれば、平板部の突端面の角部を削り取り、摩擦撹拌接合の際に、平板部の突き合わせ部分の裏側と当て板部材との間に微小な隙間を形成することとした。そのため、回転ピンを当て板部材の表面のごく近傍にまで挿入しなくても、平板部の突端面同士の接触部分全体を回転ピンで撹拌することができる。したがって、回転ピンと当て板部材との接触を防止するとともに、撹拌不足による欠陥の発生を防止することができる。また、摩擦撹拌接合後の切削加工を不要にすることができる。
